To solve problems of high power-consumption and difficulty in load prediction of a ball mill, a comprehensive detection system based on non-magnetic sensing was proposed. The non-magnetic coupling sensing technology is used to monitor the mill load without being affected by the magnetism of materials therein. Combined with the low-power cylinder vibration detection unit, which can more accurately reflect the actual load characteristics, the vibration data can be transmitted to the signal acquisition unit via wireless transmission, through which the difficulty for signal acquisition unit to take electric power from cylinder can be solved. By integrating the mill sound collection data, the loading characteristics of a mill can be predicted adopting the edge algorithm unit aided by in-depth learning. Then, the prediction can be fed back to the PLC controller for real-time adjustment of ore feeding and ball-adding, so as to realize the closed-loop control of the system. This system can greatly improve the milling efficiency, stabilize the production indicators, and reduce the energy consumption. The trial test result in an ore dressing plant has verified that this system demonstrates a satisfying effect in detecting mill load.

为解决磨机功耗大、负荷难以预测等问题,提出一种基于无磁传感的球磨机综合检测系统。该系统利用无磁耦合传感技术监测磨机负荷,不受磨机内物料磁性影响,结合更能准确反映磨机真实负荷特性的低功耗滚筒筒壁振动检测单元,通过无线传输将振动数据发送给信号采集单元,解决滚筒筒壁振动检测系统取电难的问题。融合磨机的磨音采集数据,在本地边缘算法单元内借助深度学习对磨机负荷特性进行预测,并反馈给PLC控制器进行给料和加球等实时调节,实现系统的闭环控制,极大提升了磨机效率,稳定生产指标,显著降低系统能耗。该系统在某选矿厂的试用结果证实其对磨机负荷预测识别效果良好。

为解决磨机功耗大、负荷难以预测等问题,提出一种基于无磁传感的球磨机综合检测系统。该系统利用无磁耦合传感技术监测磨机负荷,不受磨机内物料磁性影响,结合更能准确反映磨机真实负荷特性的低功耗滚筒筒壁振动检测单元,通过无线传输将振动数据发送给信号采集单元,解决滚筒筒壁振动检测系统取电难的问题。融合磨机的磨音采集数据,在本地边缘算法单元内借助深度学习对磨机负荷特性进行预测,并反馈给PLC控制器进行给料和加球等实时调节,实现系统的闭环控制,极大提升了磨机效率,稳定生产指标,显著降低系统能耗。该系统在某选矿厂的试用结果证实其对磨机负荷预测识别效果良好。

To solve problems of high power-consumption and difficulty in load prediction of a ball mill, a comprehensive detection system based on non-magnetic sensing was proposed. The non-magnetic coupling sensing technology is used to monitor the mill load without being affected by the magnetism of materials therein. Combined with the low-power cylinder vibration detection unit, which can more accurately reflect the actual load characteristics, the vibration data can be transmitted to the signal acquisition unit via wireless transmission, through which the difficulty for signal acquisition unit to take electric power from cylinder can be solved. By integrating the mill sound collection data, the loading characteristics of a mill can be predicted adopting the edge algorithm unit aided by in-depth learning. Then, the prediction can be fed back to the PLC controller for real-time adjustment of ore feeding and ball-adding, so as to realize the closed-loop control of the system. This system can greatly improve the milling efficiency, stabilize the production indicators, and reduce the energy consumption. The trial test result in an ore dressing plant has verified that this system demonstrates a satisfying effect in detecting mill load.

磨机是工业生产中必不可少的物料碾磨设备之一。磨机不仅能耗高,而且存在负荷波动大、难以直接检测[1]等行业痛点,对后续工艺参数调节以及过程产品的关键指标影响较大。工艺控制过程中,常常采用人工经验法[2]和间接检测的方式来进行负荷预测。人工经验法效率低下、准确度不高,难以进行实时闭环控制和推广;间接检测一般通过采集磨机的外部信号从而获取相应特征量来综合预测磨机的负荷状况,比如实时检测滚筒筒壁的磨音信号,并通过傅里叶变换[3-4]进行频谱等分析对磨机负荷进行判定。磨机现场工作环境异常复杂,除了球体冲击声还有更多的外部环境噪音[2],软件算法滤除噪声不仅难度大、实时性低,而且仅靠单一的磨音数据分析难以反映磨机的真实负荷状态。因此,现场更多采用多种检测组合[5-6]诊断的方式,比如结合轴承振动[7-9]、滚筒筒壁振动、磨机电流等信号对磨机负荷进行预测[10],其中滚筒筒壁的振动检测[11-13]是直接针对钢球与筒壁碰撞时的特性进行监测,被认为是能准确反映磨机真实负荷特性的间接检测方法之一。但因旋转的筒壁不便获取电源,振动检测模块取电困难,若采用电池供电则必须面对低功耗控制等新问题。为此,出现了非接触激光振动传感器方案,用以克服筒壁振动传感器供电问题,但测量精度相对较低。如采用接触式振动模块组合接近开关或红外感应触发的方案,在钢球碰撞筒壁的范围内进行监听取样,可降低电池功耗,但存在接近开关易受磁干扰、机械开关寿命短、红外感应易受粉尘遮挡和干扰、稳定性差等系列问题。基于此,本文设计了一种无磁耦合传感触发模块,结合振动传感器、低功耗蓝牙技术以及采集模块,解决了检测供电问题,不受限于碾磨物料磁性等特性的影响,显著提升振动检测的精度。同时融合磨音采集数据,在本地边缘算法单元借助神经网络[3]等算法对磨机负荷特性进行预测,极大提升了磨机效率、降低系统能耗。
磨机综合检测系统主要由无磁定位单元、振动监测单元、边缘算法单元(包含磨音采集)以及PLC控制单元组成,如图1所示。为了降低功耗,无磁定位单元周期性地对滚筒旋转位置进行定位检测,检测到指定位置则立即唤醒振动监测单元并给信号采集通道和传感器供电,开始采集筒壁振动模拟信号,并借助无线蓝牙发送给边缘算法单元。同时,结合实时采集到的磨音信号进行综合分析诊断[2],通过Profibus-DP模块或PROFINET模块实时反馈给可编程控制器PLC,并由PLC控制器组态软件编程做出对应的控制策略,对磨机的进料和加球设备进行自动调节,实现磨机的平稳和优化运行。
无磁耦合传感技术是利用电磁感应原理,通过激发脉冲信号使原边电感线圈产生瞬间磁场,并在副边线圈感应电压信号,通过对电压信号检测从而定性计算和判断耦合状态的一种技术。该技术只在激发脉冲时间段进行检测,平常处于睡眠状态,能显著降低功耗,有效避开了非工作时刻的外部干扰;同时,它只在原边线圈信号增量或减量变化时才会在副边线圈产生感应信号,有效杜绝了矿石等物料静态磁场干扰对检测的影响。
应用时,在滚筒筒壁上安装耦合线圈及信号检测模块,在磨机旁的地面固定支架上安装一块与耦合线圈面积相当的金属板。滚筒每转动一圈,耦合电感线圈平面与金属板平面平行一次,如图2所示。激发线圈按设定的间隔产生电磁场,通过耦合原理,会在感应线圈上产生一定幅值的电动势。有金属板靠近时,涡流效应导致耦合系数变小,感应电动势减弱,从而判定当前滚筒的位置,触发振动传感器等设备进行数据采集和处理。系统只在钢球碰撞筒壁范围内检测数据,能显著降低功耗,大幅减少数据处理量,缩短数据分析时间,明显提升系统实时性和及时性。
耦合电感线圈每旋转一周,与金属板中心轴线重合一次,为了快速判定滚筒位置,软件周期检测时间(设为T1)必须小于耦合电感线圈与金属板开始耦合到结束耦合的时间,且要足够小。假设耦合电感线圈直径为D,滚筒最大旋转速度为V1,电感线圈从开始到结束耦合划过的距离约为2D(定位精度为D),经历时间为T2,有:

另外,为了避免滚筒等外界金属的干扰,在PCB无磁耦合线圈面的内层覆铜,其面积和激励线圈外层所形成的圆面积相等且两者的垂直中心线重合,线圈内层覆铜如图3所示。
无磁定位及振动监测单元等在滚筒上的安装布局如图4所示,其中振动传感器通过有线方式沿滚筒外壁接入振动监测单元。A点为钢球与筒壁碰撞位置区域的监测起始点,B点为监测终点,磨机滚筒旋转时,传感器总是先经过A点,然后再到B点。考虑振动数据采集的同步性,无磁定位单元和振动传感器安装在沿筒壁的同一条直线上,当滚筒旋转到A位置时,无磁定位单元发出触发信号,启动振动状态的采样。
为了减少电池功耗,无磁定位单元采用周期检测模式,如图5所示。其中Td为无磁检测判断滚筒位置所需的时间,T1为定时间隔检测的周期,除了在Td时间段内微控制器单元工作外,其余时间均处于睡眠模式。T1越小,无磁定位单元检测金属板位置越频繁,实时性越高,定位精度越高,但功耗较大,反之亦然。因此T1的选取既要考虑功耗也要考量定位的精度。该系统中实验磨机和相关参数如下:工作转速16 r/min,直径4 m,T1=5 ms,Td≈100 μs,代入式(1)~(3),可得:D>16.75 mm,即定位精度控制在16.75 mm以内。
磨机负荷在某个时间段相对稳定,在相邻两次范围内的振动监测数据采样总是相似的。为了减少数据采集分析时间,主动舍弃部分数据,抽取能反映负荷特性的部分数据即可。为了进一步降低系统功耗,使用间隔捕获的模式进行采样,如图5所示,在第一次采样后、第二次采样之前,直接跳过多个触发脉冲,既保证了采样数据的完整性,也显著降低了系统功耗。
该系统中振动传感器每秒采集点数N=10 000,分辨率为16位,振动检测的角度范围90°,每10圈进行一次弧度的位置点采样,蓝牙传输波特率921 600 bps。考虑到电池存在自放电现象,系统中选用年自放电率小于1%的锂亚电池,容量为3 000 mA·h。则滚筒旋转一圈的时间Tgap=3.75 s,弧度占用的振动检测采样时间Tsample为0.937 5 s。蓝牙每次发送的数据比特位数为150 000 bit,蓝牙发送数据的持续时间为0.162 76 s。结合表1所示的电流数据,通过计算得到等效总电流为286.55 μA,按照电池容量3 000 mA·h计算,电池的使用寿命为436天,每年只需更换一次电池,可以在检修时更换电池,不影响正常生产。
磨机负荷自动控制流程如图6所示。上电启动后,无磁监测单元和边缘算法单元并行开始工作,其中无磁监测单元初始化后便进入睡眠状态,间隔检测周期定时器中断才开始无磁检测。旋转滚筒筒壁上的无磁定位单元之电感耦合线圈与地面固定的金属板重合时,传感器电源开启,密集取样振动信号数据,采样倒计时结束时传感器电源关闭,并借助蓝牙发送采样数据到边缘算法单元。同时,边缘算法单元上电便开始采样磨音数据,并融合接收到的滚筒筒壁振动信号数据,通过神经网络等算法分析,实现对磨机内部状态的精细监测和综合分析判断,输出相应的变量到PLC控制器进行闭环控制。
采用英伟达TX2作为嵌入式计算设备,同时为本地边缘算法控制单元。振动监测和无磁检测单元部分均采用低功耗的ARM® Cortex®-M0+微处理器华大HC32系列、12位1 Msps的高精度模拟数字转换器,内置运放,可测量微弱信号。采用内置1.5 V参考电压,分辨率可达0.3 mV,理论上可以采集到0.3 mV以上微弱振动信号和耦合信号。在磨机附近的地面固定金属板,滚筒带动无磁定位检测单元旋转,周期性地对固定金属板进行检测,通过模拟数字转换器完成电感耦合线圈与金属板耦合信号的采集,判定滚筒位置,启动振动传感器、蓝牙等模块,实现振动数据的采集和传输。
电感耦合线圈与地面固定的金属板在重合和不重合两种状态下,测试时通过示波器抓拍捕获,耦合信号的差异约500 mV,如图7所示。耦合信号远远超出0.3 mV的检测要求,可以快速有效地定位钢球碰撞位置,满足无磁耦合电压信号的采集精度需求。
经过大量的数据样本训练后,磨机滚筒筒壁的振动监测信号与磨机的音频监测信号经二次融合算法优化后,检测准确率得到进一步提升。由于磨机滚筒筒壁的振动监测信号与磨机的音频监测信号采用的算法类似,本文以振动监测数据为例进行阐述,相关参数如下:振动传感器每秒采集点数N=10 000,分辨率为16位。根据传送带的给矿量、磨机电流等参数以及现场操作工人的经验,将磨机振动工况划分为过空磨、欠空磨、正常、欠饱磨和过饱磨5种,现场采集样本为每种工况数据约100组,分别计算信号数据的梅尔频谱图,并送入基于ResNet的模型中进行工况预测,经过现场随机采集的各种工况数据,与现场操作工人判定的经验工况对比,测试获得的综合准确率为88.47%,具体数据见表2
磨矿过程机理复杂、影响因素多,加之矿石性质波动大,依赖人工调节和控制难以考虑周全、无法实现流程的优化运行。针对该问题提出了一种新型的无磁传感磨机负荷检测系统,该系统具有以下几点优势:
1)直接针对钢球与筒壁碰撞时的特性进行监测,比轴承振动监测更能准确反映磨机真实负荷的特性。
2)采用低功耗无磁耦合传感技术,锂亚电池可持续供电1年,解决了筒壁振动检测系统的取电难题。
3)无磁触发比激光振动传感器方案的精度更高,也解决了磁传感方案易受磁干扰,红外触发方案易受粉尘遮挡、稳定性差等现象。
目前,该系统已在选矿厂安装试用,经初步验证,基于ResNet框架的磨机振动与磨音信号深度融合算法,负荷预测识别效果良好,能够更好地满足磨机运作的负荷状态判断需求,对后续深入测试以及多信号融合技术的研究具有一定的借鉴意义。
