As for backfill slurry transported through reducing bends, the effect of bend angle, inlet flow velocity, mass fraction and average particle size of slurry, mass flow rate, particle shape factor and particle impact angle on the erosive wear of reducing bends were analyzed with Fluent software. The results show that the inlet flow velocity of slurry exerts the most significant impact on the erosion-prone areas of pipeline. With the inlet flow velocity up from 0.8 m/s to 2.0 m/s, the erosion rate in the erosion-prone areas of the pipeline surges approximately 43 times. The average particle size of the slurry ranks second in terms of its impact on the pipeline's erosion-prone areas, while the bend angle and particle impact angle have relatively minor effects. It is found that the erosion rate in pipeline is related to the kinetic energy of slurry;the greater the kinetic energy of the slurry, the more severe the erosion. The erosive wear locations of pipeline are primarily distributed at the inlet, the inner and outer wall surfaces of the bend, and reducing section and the straight section to the elbow, with the connection between the reducing section and the outlet section worn most severely.

采用变径弯管输送充填料浆,利用Fluent软件分析弯管角度、料浆入口流速、料浆质量分数、料浆平均粒径、质量流率、颗粒形状系数、颗粒冲击角度对变径弯管冲蚀磨损的影响。结果表明:料浆入口流速对管道冲蚀区影响最大,当料浆入口流速由0.8 m/s增至2.0 m/s时,管道的冲蚀区域冲蚀速率增幅约43倍;料浆平均粒径对管道冲蚀区影响次之;弯管角度、颗粒冲击角度影响较小。管道冲蚀速率与料浆动能有关,料浆动能越大冲蚀越严重。管道的冲蚀磨损位置主要分布在入口处、弯管内外壁面、变径段与平流段,磨损最严重的位置位于变径段与出口段的衔接处。

As for backfill slurry transported through reducing bends, the effect of bend angle, inlet flow velocity, mass fraction and average particle size of slurry, mass flow rate, particle shape factor and particle impact angle on the erosive wear of reducing bends were analyzed with Fluent software. The results show that the inlet flow velocity of slurry exerts the most significant impact on the erosion-prone areas of pipeline. With the inlet flow velocity up from 0.8 m/s to 2.0 m/s, the erosion rate in the erosion-prone areas of the pipeline surges approximately 43 times. The average particle size of the slurry ranks second in terms of its impact on the pipeline's erosion-prone areas, while the bend angle and particle impact angle have relatively minor effects. It is found that the erosion rate in pipeline is related to the kinetic energy of slurry;the greater the kinetic energy of the slurry, the more severe the erosion. The erosive wear locations of pipeline are primarily distributed at the inlet, the inner and outer wall surfaces of the bend, and reducing section and the straight section to the elbow, with the connection between the reducing section and the outlet section worn most severely.

充填采矿法具有控制地表下沉、减少尾矿堆积、改善生态环境等优势,已成为地下矿山开采的主要方法[1]。充填料浆携带颗粒对充填管道关键结构如三通阀、弯头、阀门、变径位置等的冲蚀作用是导致管道磨损的主要原因[2]。因此,研究变径弯管的冲蚀磨损,准确获得充填管道关键结构的冲蚀磨损状态,对防护充填管道磨损、确保充填设备的安全运行具有重要作用[3]
目前,充填管道冲蚀磨损研究主要有室内实验和数值仿真两种方法[4-5]。现有研究揭示了流速、浓度、粒径等单因素对规则管道的冲蚀率与最大冲蚀区域分布的显著影响[6-7],但对充填变径弯管的弯管角度、颗粒形状系数、质量流率等多参数交互作用缺乏系统分析[8],部分数值仿真未考虑长距离输送中充填变径弯管的疲劳损伤、料浆流变特性时变等复杂因素[9-10]。针对上述不足,本文采用离散相模型(DPM),考虑连续相的输送与离散相颗粒运动的耦合,利用Fluent软件分析弯管角度、料浆入口流速、料浆质量分数、料浆平均粒径、质量流率、颗粒形状系数、颗粒冲击角度对变径弯管冲蚀磨损的影响,研究充填变径弯管冲蚀磨损的多因素耦合机制,为变径弯管的结构设计和冲蚀防护提供理论参考。
将充填料浆视为连续相,其运动方程采用欧拉法进行求解;充填料浆在管道输送时满足质量守恒、动量守恒与能量守恒定律[11]
质量守恒方程:

充填料浆在管道输送时呈固液两相流,将充填料浆中的粗尾砂颗粒视为离散相,选用DPM模拟流体相和颗粒相,离散相颗粒轨迹的控制方程[11]为:

选用磨损速率[12]表征管道磨损程度:
式中:Rer为管壁磨损速率,kg/(m2·s);mp为固体颗粒的质量流量,kg/s;Cdp)为固体颗粒的粒径函数,取1.8×10-9fα)为固体颗粒路径与壁面之间冲击角度的函数;bv)为固体颗粒相对速度函数,默认bv)=0;Af为固体颗粒冲蚀壁面计算单元的表面积,m2N为碰撞颗粒数目。
颗粒与管道发生碰撞之后的回弹速度总是低于入射速度,采用Forder的壁面碰撞恢复系数方程[13]表征这一损失特性:
式中:eT为切向恢复系数方程;α为颗粒的冲击角度;eN为法向恢复系数方程。
利用ANSYS中GAMBIT模块建立变径弯管,如图1所示,入口管径R1为200 mm,出口管径R2为150 mm,整个管道由入口段G1、弯管段G2、平流段G3、变径段G4、出口段G5组成,变径段G4长100 mm,整个管道共划分80万个单元。选择速度入口(velocity-inlet)与压力出口(pressure-outlet),矸石颗粒接触条件为逃离(escape),管道壁面设为无滑移界面,相对粗糙度系数为0.5[14],壁面边界条件类型为反弹(reflect)。离散相、连续相初始速度设置为1.44 m/s。
将粉煤灰、水和细矸石颗粒组成料浆,密度约为1 900 kg/m3,料浆质量分数为78%,水泥、粉煤灰、煤矸石质量比为10∶20∶48,料浆粒径组成如表1所示,料浆流变参数屈服应力τR=81.7 Pa,塑性黏度η=2.88 Pa·s[15]
为了研究各因素对充填管道的冲蚀磨损影响,通过改变单一因素来探求各因素与冲蚀磨损之间的关系。变量初始水平设置为出入口管径比为0.8,变径段长度为100 mm,弯管角度为90°,绝对粗糙度为3×10-5,料浆质量分数为78%,料浆入口流速为1.2 m/s,料浆平均粒径为0.5 mm,质量流率为2 kg/s,颗粒形状系数为0.6,颗粒冲击角度为30°。
不同弯管角度下变径弯管内颗粒轨迹与磨损状况如表2所示。由表2可见,弯管角度50°的弯管磨损主要集中在管壁内侧与弯管两颊(弯曲部位的外侧与直管段过渡的区域)处,随着角度增大,弯管段整体磨损减弱,内壁面磨损位置下移,两颊位置磨损面积迅速减小。由于颗粒自重影响,弯管入口处最大磨损位置随着弯管角度增大从入口左侧偏移至入口右侧。
从颗粒运动轨迹可以看出,70°、90°的弯管段上侧出现颗粒与管壁的无接触区域,颗粒集中在该区域下侧,随着弯管角度增大,该区域随之扩大。弯管角度超过110°的管道内部流场相对较稳定,颗粒分布较均匀,流经弯管时受到的离心力较小,跟随主相作规则运动。料浆在弯管内流动导致的流态变化经过平流段缓冲后开始趋向稳定,到达变径段时的料浆流态不再受弯管角度的干扰,管道冲蚀速率起伏变化较小。
图2为不同弯管角度下的最大冲蚀速率变化曲线。弯管角度由50°增大至130°时,最大冲蚀速率呈现局部小幅度波动、整体下降的趋势,但变化范围不大,弯管角度对管道磨损影响程度相对较小。
料浆入口流速设定为0.8、1.2、1.6 m/s,该速度可保证料浆流态稳定,确保矸石颗粒不发生沉降。不同料浆入口流速下变径弯管磨损云图如图3所示。由图3可知:料浆入口流速0.8 m/s时,冲蚀区域集中分布在管道入口和变径段处,出口段两侧壁面存在部分点蚀,此时管道磨损最严重的位置在管道入口处;料浆入口流速超过0.8 m/s后,弯管段的磨损区域主要分布在内壁、沿来流方向外壁面的后侧与两颊处,出口段磨损由点蚀扩展到全范围磨损,磨损最严重区域转移至变径段与出口段衔接处底侧。
图4为不同料浆入口流速下管道最大冲蚀速率变化曲线。由图4可知,最大冲蚀速率与冲蚀区域表现出较强的一致性,最大冲蚀速率与入口流速呈现正相关关系。料浆入口流速由0.8 m/s增至2.0 m/s时,冲蚀速率由2.74×10-8 kg/(m2·s)增至1.19×10-6 kg/(m2·s),增幅约43倍。同时,冲蚀速率变化曲线上升斜率不断增大,说明料浆入口流速增大,管道磨损程度会持续攀升。料浆充填时应尽可能选择合适的流速,以减少对管道的冲蚀。
图5为不同料浆质量分数下的管道冲蚀磨损云图。由图5可见,随着充填料浆质量分数增大,管道整体冲蚀区域位置大致相同,主要集中在管道变径处与弯管两颊处。
图6为不同料浆质量分数下管道最大冲蚀速率变化曲线。由图6可见,最大冲蚀速率呈现先稳步上升后降低的趋势,料浆质量分数76%时,料浆黏度处于临界点,既保证了颗粒充分悬浮,又避免了颗粒运动因黏度过高而受阻,此时颗粒动能与流体携带能力达到平衡,最大冲蚀速率达到峰值。
充填料浆中颗粒级配服从R-P分布,图7为不同平均粒径下管道冲蚀磨损云图。由图7可见,颗粒平均粒径增大时,管道冲蚀磨损较为严重的区域没有发生明显改变,弯管段两颊处的冲蚀范围略有扩散,并且有沿流体流动方向继续偏移的趋势。
图8为不同平均粒径下管道最大冲蚀速率变化曲线。由图8可见,颗粒平均粒径从0.2 mm增至0.4 mm时,管道最大冲蚀速率大幅下降;颗粒平均粒径超过0.4 mm以后,管道最大冲蚀速率随着平均粒径增大出现上下起伏变化,总体上呈现递减的趋势。这主要是管道发生冲蚀磨损最严重的区域位于变径段,质量流率保持恒定,颗粒平均粒径大的料浆内矸石颗粒含量较少。当颗粒平均粒径在0.2~0.4 mm范围内递增时,单位时间内颗粒与管壁碰撞的次数减少,使得颗粒在变径段的冲蚀行为减弱。颗粒平均粒径继续增大时,颗粒所蕴含的动能越高,造成管道的磨损量也越高。实际工程中,粒径增大时颗粒之间碰触概率会上升,单个颗粒携带的能量有所损失,无规律颗粒碰撞行为以及与管壁碰撞的颗粒数目减少,使得最大冲蚀速率呈现波动变化、总体递减的趋势。
图9为不同质量流率下管道冲蚀磨损云图。由图9可知,随着矸石颗粒质量流率增大,管道磨损位置未发生明显改变,主要集中在变径段与出口段,变径段与出口段衔接处的磨损有所加重。随着质量流率升高,变径段与出口段衔接处颗粒含量逐渐增大,由于变径段处管径迅速缩小,颗粒与管壁平均碰撞次数高于其他部位,变径段冲蚀磨损受颗粒质量流率的影响相对较大。
图10为不同质量流率下管道最大冲蚀速率变化曲线。管道最大冲蚀速率与矸石颗粒的质量流率呈现近似线性相关关系。当质量流率由0.4 kg/s增至2.8 kg/s,变径弯管的最大冲蚀速率由5.77×10-8 kg/(m2·s)增大至4.65×10-7 kg/(m2·s),增幅超过8倍。主要原因是质量流率增大后,管壁遭受的冲击不断累积,进而使得最大冲蚀速率剧增。
颗粒形状采用形状系数(Fs)表示,Fs越接近1.0,颗粒形状越规则,可近似看作为球形。形状系数分别为0.2、0.6、1.0时充填管道底部与弯管段的冲蚀磨损云图如图11所示。随着形状系数增大,弯管段与两颊区域的冲蚀面积略有扩大,底侧冲蚀严重区域从类四角星状逐渐演变为椭圆状。这主要是因为形状系数小的颗粒存在边角,与管壁接触面小,使得冲蚀面积较小且形状不规则;形状系数增大后颗粒表面积减小,受到的流体携带作用减弱,在沉降效应与二次流效应共同作用下,颗粒在弯管段区域运移速度减小,造成冲蚀面积有所增加。
图12为不同形状系数下管道最大冲蚀速率变化曲线。随着形状系数增大,管道最大冲蚀速率先快速减小后趋于平缓,主要原因是形状系数0.4以下的颗粒形状不规则,类似于扁平状,颗粒凸起处会以一定的角度与管壁接触造成切削磨损。形状系数趋于1.0时,颗粒表面逐渐光滑,磨损方式转变为以研磨为主,切削作用逐渐减弱。
图13为不同冲击角度下管道冲蚀磨损云图。随着冲击角度增大,除了入口段的初入口区域,其余弯管段未出现磨损,弯管段的冲蚀磨损区域有向右偏移的趋势。产生这种冲蚀规律的原因是浆体初入管道后颗粒与管道口发生碰撞,加上流动状态不稳定,导致入口处磨损较为严重,继续在入口段流动时,颗粒流速较小并且在主相的携带作用下不会对该管段产生冲蚀磨损。随着冲击角度增大,颗粒流经弯管段时与管壁的碰触点提前,使得该段的冲蚀区域整体向右发生偏移。
冲击角度在既定范围内变化时,冲蚀面积不断缩小。冲击角度0°时管道磨损面积最大,冲击角度30°时管道磨损分布范围最广,原本未出现磨损的平流段两颊处产生连续的冲蚀点。产生这种冲蚀规律的原因是冲击角度较小时,颗粒对壁面的磨损以微切削作用为主,此时切向冲击动能较大,法向冲击动能较小,管道壁面的冲蚀形状表现为长犁沟状。超过一定角度后2个方向的动能大小发生转变,锻造挤压作用逐步代替微切削作用,管道壁面的冲蚀样貌表现为深度较大的凹坑,因而冲蚀面积不断缩小。
图14为不同冲击角度下管道最大冲蚀速率变化曲线。随着冲击角度增大,最大冲蚀速率呈现先上升后下降的趋势,冲击角度30°时达到峰值。冲蚀角度30°时,在微切削和锻造挤压的共同作用下,切向与法向的冲击动能达到最大值,管道磨损程度极严重。
1)颗粒质量流率和入口流速增大会加剧管道磨损;而弯管角度、颗粒平均粒径、颗粒形状系数增大时冲蚀速率有明显降低。料浆入口流速0.8~2.0 m/s范围内,最大冲蚀速率与冲蚀区域表现出较强的一致性;冲击角度在0~90°范围内变化时,最大冲蚀速率呈现先上升后下降的趋势,并且在冲击角度30°时达到峰值。
2)料浆入口流速对管道冲蚀区域的影响极显著,颗粒粒径的影响次之,而弯管角度与颗粒冲击角度的影响相对较小。
3)管道的冲蚀磨损位置主要分布在入口处、弯管内外侧壁面、变径段与平流段,磨损严重的位置位于变径段与出口段的衔接处。
