The basic flow of Midrex and HYL/Energiron technologies for direct reduction in a shaft furnace and the direct reduced iron output by each processing technique in recent years are firstly introduced, and then the equipment, raw materials and process characteristics of those two technologies are analyzed based on comparison. Based on the expounding of technical R&D and investment of global steel companies in these two technologies, it is pointed out that the development of hydrogen-based direct reduction process in a shaft furnace is closely related to grade of pellet ore, heat adsorption during hydrogen-based reduction reaction process, technologies for large-scale green hydrogen production and production cost among others. It is important for sustainable development of Chinese iron and steel industry to adopt hydrogen-based direct reduction in a shaft furnace that conforms to the national conditions.

The basic flow of Midrex and HYL/Energiron technologies for direct reduction in a shaft furnace and the direct reduced iron output by each processing technique in recent years are firstly introduced, and then the equipment, raw materials and process characteristics of those two technologies are analyzed based on comparison. Based on the expounding of technical R&D and investment of global steel companies in these two technologies, it is pointed out that the development of hydrogen-based direct reduction process in a shaft furnace is closely related to grade of pellet ore, heat adsorption during hydrogen-based reduction reaction process, technologies for large-scale green hydrogen production and production cost among others. It is important for sustainable development of Chinese iron and steel industry to adopt hydrogen-based direct reduction in a shaft furnace that conforms to the national conditions.

随着钢铁行业快速发展,巨大的环保压力随之而来,低碳生产已成为现代钢铁企业实现可持续发展的必由之路[1-3]。开发利用无碳和低碳能源,显著减少碳足迹、碳排放的冶金工艺技术逐渐成为钢铁行业的热潮[4-5]。以氢代碳是当前钢铁行业实现绿色低碳、高质量可持续发展的重要方向和出路[6-7]
氢基竖炉直接还原工艺具有减少碳排放、清洁高效的特点,符合当前钢铁行业形势,受到了国内外冶金工作者的广泛关注[8]。目前氢基竖炉工艺以Midrex和HYL/Energiron工艺较为成熟[9]。本文对这两种工艺的技术路线、工艺特点、产量以及应用情况进行了阐述,同时指出利用氢基竖炉直接还原工艺生产需要解决的关键问题及应对策略,以期为钢铁行业低碳减排提供一定参考。
Midrex工艺流程由Midland Ross(米德兰)公司于1967年开发[10],主要设备为竖炉和重整炉,在竖炉中块矿被还原成直接还原铁(DRI),在重整炉中还原气体被重整。重整炉具有独特的催化剂设计,天然气通过填充镍的管道持续进行催化转化为H2和CO喷入竖炉。该工艺能够使原料从炉顶装入并与还原气体逆流通过炉子[11-12],工艺流程如图1所示。
富含CO和H2的炉顶气体离开竖炉,在洗涤器中清洗后再次用作还原气体,可用于预热和保持重整器中天然气的温度。在Midrex®工厂,气体重整通过炉顶气中CO2实现,将CH4裂解成CO和H2[13-14]。Midrex工艺生产1 t DRI的能耗在9.5~10.0 GJ范围内。
2022年,Midrex®工厂生产DRI 7 356万吨,比2021年产量(7 085万吨)增加了3.8%。全球竖炉DRI总产量的80%是由Midrex技术生产的。根据世界钢铁协会(WSA)数据显示:伊朗境外Midrex®工厂DRI产量为4 342万吨,伊朗的Midrex®工厂DRI产量为3 014万吨。有超过1 000万吨的HDRI是由Midrex®工厂生产的,由附近钢厂使用。[15]
墨西哥希尔萨公司(HYL)开发的HYL-III竖炉工艺用于天然气蒸汽重整还原块状铁矿石[14]。天然气裂化通常在重整器中进行。通过洗涤除去CO2来提高还原气体中氢含量(约80%)。添加无水和无CO2的炉顶气并间接加热,将还原气喷入还原炉。DRI在竖炉底部被冷却到50 ℃以下。
Energiron-ZR工艺是在HYL-III工艺基础上提出来的,ZR代表“零重整器”。在竖炉中用O2部分氧化天然气后,在热DRI下进行天然气的转化。DRI以冷态或热态形式从竖炉排出,可以直接热装至下游电弧炉。Energiron-ZR工艺流程如图2所示。Energiron-ZR工艺的特点是选择性去除炉顶气中的H2O和CO2[16],它们通过炉顶气体洗涤和CO2去除装置(如变压吸附)去除。
2017年,全球DRI总产量为0.87亿吨,利用气基还原的产量占82.4%,其中Midrex工艺占64.8%,HYL工艺占16.9%[17]。2019—2021年全球各种工艺DRI产量占比见表1[18]。HYL/Energiron工艺的产量占比稳定在13%左右。
Midrex和HYL/Energiron工艺在装置上的主要区别是:Midrex工艺需要1座气体重整炉和1座竖炉,Energiron工艺只需要1座竖炉。Energiron工艺竖炉内有催化剂,还原气体能直接在竖炉内部重整,将天然气和炉顶煤气转化为氢,利用氢还原铁氧化物。Midrex工艺竖炉没有重整功能,必须配备重整装置。
另外,Midrex工艺拥有独立的重整装置,相对容易控制还原气体质量,但改变还原气体种类时,重整装置也需随之改变。HYL/Energiron工艺采用自重整,控制还原气体质量相对较难,但更改还原气体种类时,只需调整操作参数,无需重新设计建造重整装置。
直接还原工艺原料中所有的杂质和脉石均保留在DRI产品中,为减少对后续电炉炼钢工艺的影响,通常要求原料品位尽可能高、杂质尽可能少,铁矿石品位一般要求在67%以上。
Midrex工艺中球团或块矿的S品位建议控制在0.008%以下,TiO2品位控制在0.15%以下。S品位过高会降低重整炉的能力,TiO2品位过高对还原性不利。Energiron工艺在竖炉内进行重整,使用金属铁作为重整反应的催化剂,因此对原料的S品位无过多要求,但要求Na2O+K2O品位在0.2%以下。
Midrex工艺压力0.2~0.3 MPa,HYL/Energiron工艺竖炉压力0.6 MPa左右[19]。另外,Midrex工艺采用的还原气体中含有较多CO,CO还原铁氧化物的过程放出大量热,球团易发生黏结,竖炉内温度一般控制在850~900 ℃;HYL/Energiron工艺采用的还原气体中含有较多H2,H2还原铁氧化物吸收大量热,HYL/Energiron工艺的竖炉温度要高于Midrex工艺50 ℃左右。
Midrex工艺的氧化剂为炉顶气中的CO2,采用干重整方式进行气体重整,炉顶气处理未经过脱碳,还原气体中φ(H2)/φ(CO)比1.5左右;HYL/Energiron工艺采用湿重整的方式进行气体重整,氧化剂为水蒸气,因此炉顶气设置了脱碳处理,还原气体中φ(H2)/φ(CO)比5.5左右[20-21]。不同竖炉工艺的参数对比如表2所示。
自1969年以来,全球已有21个国家建造了近100个Midrex竖炉[15],同时陆续有多家钢铁企业采用Midrex工艺以应对全球低碳减排趋势。
1)蒂森克虏伯公司。Midrex技术公司和Paul Wurth合作,拟为蒂森克虏伯欧洲公司建造一个年处理量250万吨的Midrex FlexTM直接还原厂,计划于2026年底启动。工厂初期利用天然气添加50%或更多H2作为还原剂,逐步向100%H2过渡,预计2027年实现全氢冶炼。此外,该直接还原厂拟结合SMS公司的熔融技术,显著提高运行效率,每年减少CO2排放超过350万吨。
2)神户制钢及三井物产。2023年4月,日本神户制钢、三井物产与阿曼共同合作在阿曼开发低碳项目,项目采用Midrex Flex工艺,生产规模为DRI年产量500万吨。项目初期还原剂采用天然气,并逐步向H2过渡,同时结合CCUS(Carbon Capture,Utilization and Storage)技术,进一步减少碳排放。
3)瑞典H2 Green Steel企业。Midrex和Paul Wurth与H2 Green Steel展开合作,建设100%使用H2的DRI工厂,通过使用可再生电力驱动的绿色H2取代煤炭,可实现碳减排高达95%。该工厂年产210万吨DRI和热压铁块(HBI),计划2025年投产、2026年实现量产。
4)Tosyali控股公司、Metalloinvest公司以及米哈伊洛夫斯基·HBI公司近年均有利用Midrex工艺建厂投产的规划,产能多在200万吨以上。
工艺配置灵活是HYL/Energiron技术的突出特点,当一些地区天然气成本高或匮乏时,通常采用焦炉煤气或其他碳氢化合物来代替。目前,多家钢铁企业采用该工艺向可持续发展转型。
1)安赛乐米塔尔公司。安赛乐米塔尔公司加拿大Dofasco厂氢基直接还原项目于2022年10月破土动工,项目采用Energiron ZR工艺,设计年产量250万吨,初期还原气体采用天然气,后续随着技术开发,当拥有数量足够且具有成本效益的绿氢供应时,将采用氢气进行还原生产。该厂生产的HDRI将通过Hytemp气力输送系统进行处理。
2)塔塔钢铁荷兰公司。塔塔钢铁荷兰公司于2022年8月宣布,拟在Ijmuiden建设直接还原厂以推动其公司绿色低碳发展,该厂同样基于Energiron工艺,初期采用天然气,同时能够适应H2。该工厂生产的DRI产品金属化率可达96%,随着H2含量不同,碳含量在0.5%~4.5%范围内波动。
3)河钢集团。2020年11月,河钢集团与特诺恩集团合作建设年产60万吨的Energiron直接还原设备,使用来自现有工厂产生的焦炉煤气和70%以上的H2混合物作为补充气体。2023年5月,利用Energiron®直接还原工艺的河钢集团氢冶金示范工程实现安全顺利连续生产绿色DRI产品,DRI产品金属化率达到94%,生产的产品关键指标完全达到合格标准。
4)宝钢集团。宝钢集团湛江钢铁氢基竖炉采用Energiron® ZR工艺,还原气体为天然气、焦炉煤气以及高达100%的H2,设计年产量100万吨,产品金属化率高达96%。2023年12月23日,湛江钢铁氢基竖炉已经成功点火投产,与传统同等规模铁水产量的全流程高炉工艺相比,每年可减少碳排放量50万吨以上。
尽管目前国内外多家钢铁企业均开展了氢基竖炉直接还原工艺的项目开发,拥有明确的技术路线甚至有低碳产品输出,但在中国资源和能源条件下,该工艺的发展仍有诸多问题需要解决。
氢基竖炉直接还原工艺通常与电炉炼钢工艺相配合,为降低电炉渣量,要求入炉球团矿铁品位67%以上,目前我国自产精矿产量和品质逐年下降,关于这类球团矿的产能几乎为0,缺少高品位球团矿是影响我国发展氢基竖炉直接还原技术的重要原因之一[22-24]。同时,竖炉冶炼用氧化球团低温还原粉化、高温还原膨胀以及高温黏结问题也是国内外钢铁企业研发的重点,一般要求[25]球团的低温还原粉化率(+6.3 mm)大于80%,膨胀指数低于10%。
首钢利用消石灰生产高铁低硅碱性球团,球团矿铁品位达到66%[26]。另外,利用国内外有利资源建立多样化、稳定的原料供应体系,开发新技术有助于球团矿品位的提高[27],生产熔剂性球团和镁质球团有助于球团矿冶金性能的改善。有专家学者表示,可以考虑开发对球团矿品位要求没有那么高的工艺,例如浦项制铁的HyRex流化床氢冶金工艺以及普锐特冶金技术公司的HYFOR技术,直接利用粉矿进行氧化铁还原。
氢气还原铁氧化物为强吸热反应,利用氢气还原会导致竖炉内部出现热量不足、温度分布不均的现象,通过增加预热装置或改进工艺实时向反应系统补充热量,有利于反应过程的稳定进行。同时氢气具有独特的物理性质(密度小、易扩散、爆炸性等),如何安全有效地加热纯氢气体,如何改进技术使得炉管材料具有抗高温、抗氢脆失效问题的特性同样需要解决。因此研发应该聚焦在氢气加热专用材料和装备上,通过工艺突破,满足氢气加热过程中对材料及装备的较高要求。
目前制氢方式主要有化石能源、化学品、工业副产以及电解水制氢,其中以化石能源制氢发展最为成熟且经济,但未来绿氢制备是钢铁行业实现氢基竖炉大规模生产、低碳可持续发展的基础,如何发展高效、大规模的水电解制氢技术及装备是重中之重[28]。电解水制氢技术主要有碱性电解水、质子交换膜、固体氧化物电解三种,其中碱性电解水虽已工艺成熟但其能源效率低、能耗高;质子交换膜和固体氧化物电解虽未实现商业化,但能耗低、能源转换效率高,可以考虑加大技术开发,在水电解过程中降低贵金属电催化剂等材料的成本、操作环境温度及压力、提高反应过程中组件的耐用性能以及电池反应接触面积等方面作出努力,从而提高电解和氢气生产效率,扩大电解水制氢规模[29-30]。
制备绿氢需要利用可再生能源,需要建设大功率太阳能和风能发电站,还需建设电解水制氢的电解厂,需要投入大量资金。因地制宜,在太阳能和风能资源丰富、电价足够低的地区可以优先发展氢基竖炉工艺。同时,氢气的大量储存和运输难度较高且消耗成本巨大,目前较为成熟的储运方式是液化或高压。氢气还原为吸热反应,补热过程中采用过量氢气,同样会提高整体成本[30]。如何降低制氢成本,是氢基竖炉工艺持续长久发展的关键因素。
国内外钢铁企业广泛应用氢基竖炉直接还原技术实现低碳减排,其中Midrex和HYL/Energiron两种工艺相对成熟,其对原料条件和还原气种类的适应性较强,是国内外多家钢铁企业认可并采纳的工艺技术。蒂森克虏伯、神户制钢等均与Midrex®公司进行合作,建造直接还原厂,采用部分或全部氢气进行冶炼;安赛乐米塔尔、塔塔以及国内的河钢和宝钢集团等采用HYL/Energiron工艺,作为钢铁厂转型的主要手段。
为应对“双碳”的严峻形势,真正实现绿色发展,还需要不断解决存在的关键问题,突破技术瓶颈。总体而言,气体制备将逐步向绿色低成本、高效安全的方向发展;原料制备将逐步趋向于优质稳定化;工艺也需不断优化与改进。
基于此,对氢基竖炉直接还原工艺的发展提出几点展望:
1)在我国目前的资源条件下,采用焦炉煤气的氢基竖炉技术仍然是主流工艺,但大规模绿色制氢是未来能源发展的主要方向,开发更高效、更低成本的制氢技术是实现真正可持续发展的关键环节,同时气体的储运安全性也需逐步提高,提供大规模、廉价氢气将有利于推动氢基直接还原工艺的进步。
2)立足国内现有资源及技术水平,在铁矿资源品位较低、复合伴生矿比例高、存在大量难选铁矿的情况下,采取国内、国际资源协调并进的方式建立直接还原工艺原料供应体系,保证原料的优质化和稳定化是发展直接还原工艺必不可少的条件。
3)加大技术研发,包括提高球团矿入炉品位、减少冶炼过程中氧化球团高温黏结、解决氢气还原强吸热引起的炉内温度不均问题以及开发大规模绿氢制备技术和降低绿氢制备成本等。
