A single-factor experiment was conducted to explore the influence of rotation speed and lateral swing speed of polishing brush, and polishing current on the performance of copper foil and pinholes. Based on that, the polishing process was also optimized by applying response surface methodology, and thus the performance and apparent quality of copper foil was also improved. The results show that by using on-line polishing, with the rotation speed of the polishing brush at 450 r/min, the lateral swing speed of 350 r/min, and the polishing current of 0.50 A, the smooth surface (S surface) of the generated copper foil is uniform, and the pinhole defects are significantly reduced.

利用单因素实验探究了抛光刷转动速度、横向摆动速度及抛光电流对铜箔性能及针孔的影响,并在单因素实验基础上应用响应面分析法优化抛光工艺,进而改善铜箔性能及表观质量。结果表明,抛光刷转动速度450 r/min、横向摆动速度350 r/min、抛光电流0.50 A时,生成的铜箔光面(S面)均一,且针孔缺陷明显减少。

A single-factor experiment was conducted to explore the influence of rotation speed and lateral swing speed of polishing brush, and polishing current on the performance of copper foil and pinholes. Based on that, the polishing process was also optimized by applying response surface methodology, and thus the performance and apparent quality of copper foil was also improved. The results show that by using on-line polishing, with the rotation speed of the polishing brush at 450 r/min, the lateral swing speed of 350 r/min, and the polishing current of 0.50 A, the smooth surface (S surface) of the generated copper foil is uniform, and the pinhole defects are significantly reduced.

近年来,新能源产业快速发展,带动锂电池市场需求持续高速增长,铜箔作为锂电池负极集流体的关键基础材料[1-5],其性能的高低对电池具有直接影响。铜箔生成过程首先是在阴极辊表面沉积,故辊面状态直接影响铜箔的表面状态和表面质量[6-9]。阴极辊表面越均匀、细腻,生产的铜箔表面越均一,微观形态更平整[10-13]。实际生产中发现,随着阴极辊运行时间延长,辊面的机械腐蚀和电化学腐蚀会严重影响铜箔的表观质量,故每隔一段时间须用抛光刷对阴极辊进行在线抛光,以去除表面氧化层和杂质。在线抛光是在阴极辊不调离生产线,通过阴极辊专用刷对其表面进行去氧化和去杂质的操作[11]。为操作方便,铜箔生产厂家在每次铜箔下卷后会对阴极辊进行在线抛光,在线抛光过程中抛光刷的转动速度、横向摆动速度及抛光电流对阴极辊表面状态具有较大影响。
本文通过单因素实验及响应面分析法研究了抛光刷转动速度、横向摆动速度及抛光电流对电解铜箔性能、表观及微观形貌的影响,以此改善并得到高品质铜箔。
铜箔的制备主要包括溶铜和生箔,生箔工艺流程如图1所示。电解液中的铜离子在直流电作用下在阴极辊表面沉积铜箔,再经剥离、表面处理及收卷,实现铜箔的连续生产,其中收卷达到一定米数,需进行下卷操作,同时对阴极辊进行抛光处理。固定生产工艺、溶液参数及抛光刷目数等不变,通过改变抛光刷转动速度、横向摆动速度及抛光电流(抛光压力)进行单因素实验,筛选出适宜的在线抛光参数。
根据单因素实验结果,以铜箔针孔数及S面(与阴极辊接触的面)微观不平度十点平均高度(hS)为响应值进行响应面实验,因素水平见表1,并通过多元二次回归方程拟合得出自变量(抛光刷转动速度、横向摆动速度及抛光电流)和因变量(铜箔针孔数及hS)之间的函数关系,确定在线抛光最优工艺条件。
利用万能拉伸试验机(日本岛津)测试生产的铜箔进行抗拉强度和延伸率,将长×宽为152 mm×12.7 mm的铜箔置于拉伸试验机的夹具中,夹头标距为50 mm,拉伸速度为50.00 mm/min,夹头夹紧后,启动拉伸试验机开始测试,每个样品测试3次,记录每一次测试的数据,取平均值;利用表面粗糙度仪(日本三丰)测试铜箔毛面粗糙度,将铜箔放置于平坦的玻璃桌面上,然后使用表面粗糙度测试仪测量铜箔表面粗糙度,每个点测量3次取平均值;利用扫描电子显微镜(日立)分析铜箔表观形貌。
在线抛光过程中抛光刷横向摆动速度300 r/min、抛光电流0.50 A,1200#抛光刷对阴极辊的转动速度(即在线抛光速度)对铜箔性能的影响如图2所示。随着转动速度增大,S面粗糙度降低,转动速度400 r/min时,hS基本稳定,说明此时转动速度对S面粗糙度影响较小,但对M面(与电解液接触的面)粗糙度影响显著,转动速度250~400 r/min,M面算数轮廓平均偏差(σM)和M面微观不平度十点平均高度(hM)增大幅度较小;转动速度由450 r/min增至500 r/min时,σMhM显著增加。转动速度对抗拉强度和延伸率影响较小,随着转动速度增大,延伸率呈现先增加后减小的趋势,400 r/min时延伸率达到最大值,为9.21%,且延伸率变化趋势与S面粗糙度变化趋势相反,说明S面越平整越有利于延伸率的提高;抗拉强度随着转动速度增大无明显变化规律,其值介于320~325 MPa。
铜箔针孔严重影响下游客户使用,含针孔的铜箔被做成线路后,会造成短路及蚀刻残铜等现象[14-16]表2为不同转动速度下生产铜箔的针孔情况。随着转动速度增大,针孔逐渐减少,但减少幅度不显著,450 r/min时针孔数量最少,为5个/m,说明转动速度是影响针孔的一个因素。因此,选定转动速度400 r/min作为后续响应面实验水平。
在线抛光过程中抛光刷转动速度400 r/min、抛光电流0.50 A,1200#抛光刷对阴极辊的横向摆动速度对铜箔性能的影响如图3所示,随着抛光刷横向摆动速度增大,σShS减小,σMhM增大;抛光刷横向摆动速度达到400 r/min后,σShS变化趋于平稳,但σMhM增幅较明显,说明此时抛光刷横向摆动速度对M面粗糙度影响强于S面。抛光刷横向摆动速度对抗拉强度和延伸率的影响较小,随着抛光刷横向摆动速度增大,延伸率呈现先增大后减小的趋势,450 r/min时延伸率达到最大值,为9.28%;抗拉强度则无明显变化规律,其值介于321~326 MPa。综上可知,抛光刷横向摆动速度主要影响铜箔S及M面粗糙度,在生产上可通过改变抛光刷横向摆动速度来调控铜箔表面粗糙度。
横向摆动速度对铜箔针孔的影响如表3所示。由表3可见,抛光刷横向摆动速度对铜箔表面针孔的影响显著,横向摆动速度分别为300 r/min和350 r/min时,无针孔产生,随着横向摆动速度增大,针孔成倍增多,说明抛光刷横向摆动速度是形成针孔的主要因素。
综上所述,选择抛光刷横向摆动速度350 r/min作为响应面实验水平。
给抛光刷施加电流直接影响到抛光刷对阴极辊的压力,抛光电流越大,对阴极辊施加的压力越大。抛光刷转动速度400 r/min、横向摆动速度350 r/min,抛光电流对铜箔性能的影响见图4。由图4可知,抛光电流对S、M面粗糙度影响不明显,σShS分别在0.2 μm及1.3 μm左右,σMhM分别在0.25 μm及1.6 μm左右。随着抛光电流增大,铜箔抗拉强度在321~323 MPa之间波动,延伸率呈现先增大后减小的趋势,抛光电流0.75 A时延伸率达到最大值,为11.23%,说明该电流下产生的抛光压力有利于铜箔延伸率的提高。
抛光电流对铜箔针孔的影响见表4。由表4可见,抛光电流影响铜箔针孔的产生,随着抛光电流增大,针孔减少,抛光电流1.50 A时,无针孔产生,说明该电流下产生的抛光压力有利于铜箔正常生产,但实际生产中发现,电流大于1.00 A时,对阴极辊辊面划伤较严重,因此,铜箔生产过程应控制抛光电流小于1.00 A。
综上所述,选择抛光电流0.75 A作为响应面实验水平。
由单因素实验可知,抛光刷转动速度、横向摆动速度及抛光电流主要影响铜箔表面粗糙度及针孔,故以铜箔针孔数及hS为响应值,进行响应面实验,实验设计与结果如表5所示。
为得到各因素与响应值之间的函数关系,对其进行多元二次拟合,建立铜箔针孔数及hS与抛光刷转动速度、横向摆动速度及抛光电流的回归方程:
以针孔数为响应值的回归模型方差分析结果见表6。由表6可知,二次回归模型的P<0.0001,F值为138.75,说明回归方程差异高度显著,具有统计学意义。模型相关系数R2=0.994 4,校正系数,说明铜箔针孔数与所有自变量间线性关系显著,且该模型能解释98.73%的试验数据变异性,失拟项P值大于0.05,不显著,说明该模型拟合程度好,能够反映实验结果的可靠性[17-18]表6P值反映了不同因素对铜箔针孔数不同程度的影响,P值越小,对铜箔针孔影响程度越大,因此在此模型中各因素对针孔影响程度大小的次序为:横向摆动速度>转动速度>抛光电流,交互项ABAC对针孔影响显著,A2B2C2对针孔影响高度显著,此外,变异系数(4.01%)小于10%,精密度为33.13,大于4,表明该模型具有较高的精密度,进一步验证了此模型对铜箔抛光工艺优化的预测具有较高的可信度。
为更直观反映各因素交互作用对响应值的影响,对其三维曲面图和等高线进行分析,响应面的曲线越陡峭,等高线越接近于椭圆,说明两个因素之间的交互作用越明显[19-20]。各因素交互作用对针孔影响的响应面及等高线如图5所示。当一个因素固定时,铜箔针孔数先增加后减少,其中交互作用强弱顺序为AB>AC>BC,这与方差分析结果一致。
hS为响应值的回归模型方差分析结果见表7。由表7可知,二次回归模型的P<0.000 1,F值为44.105,说明回归方程差异高度显著,具有统计学意义。模型相关系数R2=0.982 7,校正系数,说明hS与所有自变量间线性关系显著,且该模型能解释96.04%的实验数据变异性,失拟项P值大于0.05,不显著,说明该模型拟合程度好,能够反映实验结果的可靠性。由P值可知,此模型中各因素对hS影响程度大小的次序为:横向摆动速度>转动速度>抛光电流,其中横向摆动速度对hS影响差异高度显著,转动速度对hS影响差异显著,抛光电流对hS影响不显著,交互项ABhS影响显著,A2B2C2hS影响极显著。变异系数(7.49%)小于10%,精密度为25.251,大于4,表明该模型具有较高的精密度和较高的预测可信度。
各因素交互作用对hS影响的响应面及等高线见图6。结合曲面的平缓程度及等高线的圆度可知,各因素间的相互作用影响程度为:AB>AC>BC,这与方差分析结果一致。此外,由AB项三维曲面图可知,当固定一个因素,hS先减小后增大,AC项无明显交互影响,BC项则呈现缓慢增大的趋势。
结合铜箔含有针孔数及hS,根据方程拟合出的最佳工艺条件为:抛光刷转动速度450 r/min,横向摆动速度350 r/min,抛光电流0.50 A,此抛光条件下模型预测值为:铜箔针孔数12个/m,hS值0.92 μm。对生产铜箔3次重复测量,得到实验针孔数平均值为9个/m,hS平均值为0.91 μm,实验值与理论值较符合,说明建立的模型具有较高的准确性,应用该响应面分析法优化抛光工艺参数是可行的,在实际生产中,结合该抛光工艺,通过调整其他工艺参数,生产满足客户要求的高质量铜箔。
图7为改善抛光工艺前后生产的铜箔S面电镜图。由图7可以看出,改变抛光工艺参数前,表面较粗糙,且具有较多针孔;经响应面法优化工艺参数后,生产的铜箔S面较平整,基本无针孔产生,进一步验证了响应面法建立的优化抛光工艺参数模型具有较高的可信度。
由单因素实验及响应面分析法结果可知,抛光刷的横向摆动速度对铜箔S面粗糙度影响显著,且抛光刷的转动速度、横向摆动速度及抛光电流对铜箔针孔均具有显著影响;响应面分析法优化的抛光工艺参数为:抛光刷转动速度450 r/min、横向摆动速度350 r/min、抛光电流0.50 A,在此工艺下生产的铜箔表面较平整,且铜箔表面针孔相对较少。
