To investigate the rheological properties of heat-treatment-free AlSi9MnMg alloy specifically for high-pressure die casting (HPDC) process, influence of temperature and shear rate on the viscosity of molten alloy was studied by using a rotational rheometer based on the Searle principle, and the microstructure of the samples in rheological testing was analyzed. The results indicate that the viscosity of molten alloy decreases as the temperature rises in the test. At a given temperature, the viscosity decreases as the shear rate increases. With the shear rate exceeding 800 s-1, the viscosity remains unchanged with shear time at the same shear rate. Under the action of shear force, the dendritic grains in the melt undergo fragmentation, agglomeration and spheroidization. Moreover, as the temperature rises in the test, the particle agglomerates become smaller in size.

为了探究高压压铸免热处理AlSi9MnMg合金的流变特性,基于Searle型流变仪研究了温度和剪切速率对合金熔体黏度的影响,分析了流变测试样品的微观组织结构。结果表明,合金熔体黏度随着测试温度升高而降低;在一定测试温度下,随着剪切速率升高,黏度下降,当剪切速率高于800 s-1时,同一剪切速率下黏度不随剪切时间变化而变化;熔体受到剪切力的作用,树枝状晶粒发生破碎、团聚和球化,测试温度越高,颗粒团聚体尺寸越小。

为了探究高压压铸免热处理AlSi9MnMg合金的流变特性,基于Searle型流变仪研究了温度和剪切速率对合金熔体黏度的影响,分析了流变测试样品的微观组织结构。结果表明,合金熔体黏度随着测试温度升高而降低;在一定测试温度下,随着剪切速率升高,黏度下降,当剪切速率高于800 s-1时,同一剪切速率下黏度不随剪切时间变化而变化;熔体受到剪切力的作用,树枝状晶粒发生破碎、团聚和球化,测试温度越高,颗粒团聚体尺寸越小。

To investigate the rheological properties of heat-treatment-free AlSi9MnMg alloy specifically for high-pressure die casting (HPDC) process, influence of temperature and shear rate on the viscosity of molten alloy was studied by using a rotational rheometer based on the Searle principle, and the microstructure of the samples in rheological testing was analyzed. The results indicate that the viscosity of molten alloy decreases as the temperature rises in the test. At a given temperature, the viscosity decreases as the shear rate increases. With the shear rate exceeding 800 s-1, the viscosity remains unchanged with shear time at the same shear rate. Under the action of shear force, the dendritic grains in the melt undergo fragmentation, agglomeration and spheroidization. Moreover, as the temperature rises in the test, the particle agglomerates become smaller in size.

近年来,高压压铸(high pressure die casting,HPDC)作为一种近净成形工艺,可以生产一体化、大尺寸、薄壁厚、几何形状复杂的产品,且具有显著的生产效益[1-4]。免热处理铝合金材料具有低密度、良好可铸性以及优异力学性能,广泛应用于汽车车身零部件制造,如制备减震塔、轮毂、方向盘、仪表盘和防撞梁等,对于汽车车身轻量化具有重要意义[5-7]
高压压铸过程中过热的金属熔体在压力作用下通过内浇口快速注射进入模具型腔,研究金属材料熔体在模具型腔内的流动特性,对提高铸件的成形质量具有重要意义。黏度是金属熔体重要的热物性参数,对零部件生产具有重要影响。目前,对于铸造Al-Si合金(如A356铝合金)黏度参数的研究多集中在温度对其流变特性的影响[8],通常采用Arrhenius公式[9]来拟合熔体黏度与温度之间的变化关系。
目前对高压压铸免热处理合金熔体高速剪切下的流变特性研究较少。本文基于Searle型旋转流变仪研究了温度和剪切速率对免热处理AlSi9MnMg合金在半固态下流变特性的影响,分析了等温测试黏度数据和测试后试样的微观结构,以期为车身零部件高压压铸工艺优化提供理论依据。
免热处理合金由重庆长安汽车股份有限公司提供,其化学成分如表1所示。
采用旋转流变仪(Searle型,MCR 102e,奥地利)测试合金的熔体黏度。流变仪测试机构原理如图1所示,Searle型流变仪的测试单元由同轴外部固定的石墨材质坩埚和内部转子组成,通过在转子上开槽来防止流体在环形间隙内剪切时发生滑移现象。测试间隙宽度为3 mm,转子底端距离坩埚底部高度为4 mm。测试模式为剪切应力控制模式[10-11],根据流变仪的测试过程参数及结构参数可以获得黏度。
在小圆柱间隙中,将所求黏度称为“代表性黏度”,计算公式[12]为:
式中:τr)为剪切间隙内的剪切应力分布;M为力矩;L为转子圆柱形部分的高度;r为旋转轴与任意液体层之间的距离,Ri<r<ReRi为剪切间隙内侧半径,Re为剪切间隙外侧半径;为剪切间隙内的剪切速率分布;τrep分别为代表性剪切应力和代表性剪切速率;ω为测试过程中转子的角速度;CL为端部效应校正系数;CssCsr取决于测量系统的几何尺寸;n为转子转速;ηrep为黏度。
通过JMatPro 7.0软件计算合金的固液相线,分别为555和602 ℃。为了研究温度和剪切速率对铝合金熔体的流变特性的影响,对含有不同固体分数的铝合金熔体进行了等温测试。温度低于580 ℃时,温度接近合金共晶温度,导致固相分数过高超出仪器测试范围,本文选取等温测试温度分别为半固态温度(580、590、600 ℃)和液态温度610 ℃。每个测试温度下设定不同的连续剪切速率0.01、0.1、0.5、1、5、10、100、600、800和1 000 s-1,每个剪切速率持续剪切时间为200 s。以升温速率10 ℃/min将合金加热至完全熔化,并在730 ℃下保持10 min使熔体成分均匀化,然后以冷却速率10 ℃/min降至黏度测试温度。为了防止熔体氧化,测试过程在真空下进行。
采用电火花线切割对流变测试完成后的试样进行切割,并采用砂纸(600#、800#、1000#、2000#、5000#)依次进行打磨,随后采用金刚石研磨剂对砂纸打磨后的试样表面抛光至镜面,最后采用光学显微镜(OM,Zeiss Axiovert 40 MAT)观察流变测试后的样品微观结构。
图2为不同测试温度下的黏度变化曲线。测试温度580 ℃时,剪切速率0.01 s-1时,测试开始阶段黏度值明显增加,这是由于启动阶段随着转子速度增加,金属熔体给转子的阻力增大,从而使黏度大幅度增加。随着剪切的进行,熔体中树枝晶破碎成小尺寸晶粒,在剪切作用下有利于其在环形间隙内运动,在100 s左右,黏度增加到较高值后呈现下降趋势,随后保持稳定。剪切速率升高到0.1 s-1时,在60~80 s之间黏度值呈现缓慢上升趋势,80~140 s之间黏度值保持稳定。这是由于在该温度下熔体中固相分数高,并且会在测试间隙内局部区域发生树枝状晶粒之间的聚集和塞积,使得环形间隙内液体流动困难,导致黏度数值较高,随着剪切的进行,部分粗大α-Al树枝晶被打碎从而使黏度值又恢复到先前的状态。剪切速率升高到0.5 s-1时,随着剪切的进行,黏度值在较短时间内(约40 s)下降到稳定值。剪切速率为1、5、10、100 s-1时,黏度值在开始剪切阶段短时间内达到稳定值。剪切速率600、800、1 000 s-1时,黏度值在较短时间内达到稳定值。测试温度590 ℃时,熔体中固相分数比580 ℃时更低,因此,测试启动阶段的黏度增加到最大值的趋势较580 ℃相对缓慢。测试温度590 ℃与580 ℃类似,在相同剪切时间内,随着剪切速率增加,熔体黏度呈下降趋势。测试温度600和610 ℃时,黏度在剪切速率0.01 s-1的开始启动阶段均表现为增加趋势。测试温度610 ℃时,即完全液态情况下,黏度在极短时间内(约10 s)达到了稳定状态。在所有等温测试过程中,随着剪切速率增加,熔体黏度呈现降低趋势;剪切速率600、800、1 000 s-1时,相同剪切速率下熔体黏度几乎处于同一水平,不随剪切时间发生变化。
图3为熔体在剪切速率100 s-1时以层流形式流动时合金熔体稳态黏度随温度的变化曲线。随着温度升高,熔体黏度呈现下降趋势,同时黏度与温度之间的关系可以用指数函数来描述。
图4为不同测试温度下剪切应力变化曲线,其反映了剪切过程中转子剪切熔体过程中所受到的熔体黏性力。熔体处于半固态温度(580~600 ℃)时,由于固相晶粒的存在,在较低剪切速率下,尺寸较大的树枝状晶粒不易破碎,并且容易发生塞积,剪切应力增加,黏度值上升。而在高剪切速率下,枝晶被打碎且在剪切过程中Ostwald熟化作用使得晶粒具有更高的球形度[13],球形晶粒分散在液相中有利于金属熔体的流动,剪切应力降低,黏度下降。较低的测试温度下,大量的树枝晶塞积使得剪切速率0.1 s-1时的剪切应力急剧增加从而高于剪切速率0.01 s-1时的剪切应力值。熔体完全为液态时(610 ℃),随着剪切速率增大,剪切应力相应增加。
等温测试(580 ℃)结束后试样沿过转子轴线的纵切面上不同位置的微观组织照片如图5所示。
图5(a)~(f)可以看出,在转子与坩埚间隙内的α-Al晶粒呈现明显球形。由图5(g)可以看出,靠近转子底部位置的α-Al晶粒与侧面间隙晶粒具有类似的球形,而从图5(h)图5(i)可以看出,位于转子底部较远的中部和靠近坩埚底部位置的α-Al晶粒主要以棒状或树枝状呈现。侧面间隙内的金属熔体直接受到转子转动对熔体产生剪切作用,使得枝晶破碎并进一步发生球化。距离转子底部较远位置熔体的剪切速率较靠近转子底部的剪切速率更小,因此,不利于枝晶破碎和熟化,晶粒形状主要为树枝状。同时,靠近转子底部的球形α-Al晶粒比例高,证明熔体受到剪切作用有利于晶粒球形化。
晶粒尺寸和形状因子分别采用等效直径(De)和球形度(S)表示[14]
式中AαPα分别为初生α-Al晶粒的面积和周长。
半固态温度范围内晶粒尺寸及形状因子如图6所示。半固态温度范围内,随着温度升高,颗粒平均尺寸减小,同时颗粒形状因子降低。温度较低时,合金熔体内存在大量初生α-Al颗粒,颗粒之间的碰撞形成更大尺寸颗粒团聚体。同时,颗粒随着液体基质运动时,相互发生磨损、团聚、焊接和熟化,使得颗粒具有较高的球形度[15]。温度较高时,测试结束后α-Al晶粒随着熔体冷却会进一步生长成不规则的形状,从而导致颗粒球形度下降。
不同温度下测试结束后晶粒底部间隙的孔隙率如图7所示。测试温度580 ℃时,底部间隙孔隙度较小。该测试温度下熔体固相分数高,底部金属流体以层流流动形式运动,并且流动速度较低,熔体不容易因剧烈运动而形成空隙。测试温度590和600 ℃时,底部间隙内的孔隙度较高。温度较高,熔体中固相分数较低,熔体流动性好,在搅拌作用下易与周围熔体发生混合,在高剪切速率下熔体被带到坩埚上方,使得底部熔体量减少,从而形成较大的孔隙。测试温度610 ℃时,测试结束后,由于熔体温度较高,熔体能回流到坩埚底部填充底部空隙,该测试温度下底部间隙孔隙率较低。
图8为半固态温度范围内等温测试结束后试样中α-Al晶粒团聚体的尺寸。随着测试温度升高,半固态温度范围内样品内初生α-Al晶粒团聚体尺寸呈现下降趋势。测试温度较高时,熔体中固相颗粒数量少且颗粒尺寸小,团聚体尺寸减小。
1)免热处理合金熔体黏度对剪切速率具有明显依赖性,其他条件相同时,随着剪切速率升高,黏度下降。剪切速率高于800 s-1时,所有测试温度下黏度值在相同剪切时间段内几乎处于同一水平并保持稳定。
2)熔体受到剪切使得树枝状晶粒发生破碎、团聚和球化,测试温度越高,颗粒团聚体尺寸越小,侧面间隙和靠近转子底部位置的微观组织中α-Al晶粒具有更高的球形度,远离转子底部位置的α-Al晶粒以棒状或树枝状为主。
3)测试温度580和610 ℃时,试样底部间隙的孔隙率较低。温度较低时熔体不易被带到坩埚上部;测试结束后,较高的温度有利于熔体回流,孔隙率降低。测试温度590和600 ℃时,熔体含有较多固相,熔体被带到坩埚上部不易回流,难以补充底部空隙,导致孔隙率增加。
