To explore feasibility of replacing steel ball with porcelain ball in the second-stage grinding of a magnetite ore from Anhui, the feed ore to the second-stage grinding process in the magnetite ore processing plant was taken for study, and single-factor tests were conducted for gradation of porcelain ball in diameter, grinding concentration and filling rate of grinding media. On this basis, researches on grinding kinetics and commercial application were also conducted. The results show that porcelain ball can substitute steel ball as the medium in the second-stage grinding, which can bring in optimized particle size distribution of the milled product. For the feed in a particle size greater than 0.092 mm, the grinding rate of porcelain ball milling is greater than that of steel ball milling;while with the feed in a particle size less than 0.092 mm, the grinding rate of porcelain ball milling is less than that of steel ball milling. The best conditions for porcelain ball milling are finally determined as follows: porcelain balls with diameter of 30 mm, 25 mm and 20 mm in a mass ratio of 1∶3∶1, grinding concentration of 74% and grinding media with filling rate of 40%. The industrial applications with porcelain ball in mill shows the particle size distribution of overflow products can be effectively improved, both unit power consumption and ball consumption reduced by 51.89% and 50%, respectively.

为了探究安徽某磁铁矿二段磨矿中应用瓷球磨矿代替钢球磨矿的可行性,以该磁铁矿厂二段磨矿给矿为研究对象,对瓷球磨矿球径配比、磨矿浓度和充填率进行了单因素实验,并在此基础上进行了磨矿动力学研究和工业应用。结果表明:瓷球可以替代钢球作为该磁铁矿二段磨矿介质,且瓷球磨矿可优化磨矿产品粒度分布;物料粒度大于0.092 mm时,瓷球磨矿比例系数大于钢球磨矿,物料粒度小于0.092 mm时,瓷球磨矿比例系数小于钢球磨矿;瓷球磨矿适宜条件为:直径30 mm、25 mm、20 mm的瓷球按质量比1∶3∶1配比,矿浆浓度(质量分数)74%,充填率40%;工业应用中瓷球磨矿可有效改善溢流产品粒度分布,并使磨矿单位电耗下降51.89%,球耗降低50%。

为了探究安徽某磁铁矿二段磨矿中应用瓷球磨矿代替钢球磨矿的可行性,以该磁铁矿厂二段磨矿给矿为研究对象,对瓷球磨矿球径配比、磨矿浓度和充填率进行了单因素实验,并在此基础上进行了磨矿动力学研究和工业应用。结果表明:瓷球可以替代钢球作为该磁铁矿二段磨矿介质,且瓷球磨矿可优化磨矿产品粒度分布;物料粒度大于0.092 mm时,瓷球磨矿比例系数大于钢球磨矿,物料粒度小于0.092 mm时,瓷球磨矿比例系数小于钢球磨矿;瓷球磨矿适宜条件为:直径30 mm、25 mm、20 mm的瓷球按质量比1∶3∶1配比,矿浆浓度(质量分数)74%,充填率40%;工业应用中瓷球磨矿可有效改善溢流产品粒度分布,并使磨矿单位电耗下降51.89%,球耗降低50%。

To explore feasibility of replacing steel ball with porcelain ball in the second-stage grinding of a magnetite ore from Anhui, the feed ore to the second-stage grinding process in the magnetite ore processing plant was taken for study, and single-factor tests were conducted for gradation of porcelain ball in diameter, grinding concentration and filling rate of grinding media. On this basis, researches on grinding kinetics and commercial application were also conducted. The results show that porcelain ball can substitute steel ball as the medium in the second-stage grinding, which can bring in optimized particle size distribution of the milled product. For the feed in a particle size greater than 0.092 mm, the grinding rate of porcelain ball milling is greater than that of steel ball milling;while with the feed in a particle size less than 0.092 mm, the grinding rate of porcelain ball milling is less than that of steel ball milling. The best conditions for porcelain ball milling are finally determined as follows: porcelain balls with diameter of 30 mm, 25 mm and 20 mm in a mass ratio of 1∶3∶1, grinding concentration of 74% and grinding media with filling rate of 40%. The industrial applications with porcelain ball in mill shows the particle size distribution of overflow products can be effectively improved, both unit power consumption and ball consumption reduced by 51.89% and 50%, respectively.

磨矿是矿物加工过程中极为重要的工序,磨矿产品的优劣直接影响后续选别指标[1]。且磨矿是选矿厂中最耗材、最耗能的部分,磨矿成本占选矿厂总成本的60%~70%[2],实现低能耗磨矿是选矿厂极为关心的问题。
传统的磨矿节能降耗方法都是在钢介质磨矿基础上进行的,难以摆脱钢球磨矿带来的过磨严重、球耗高、能耗高、噪声大等一系列问题[3]。瓷球是一种密度较小、耐磨、耐腐蚀的新型磨矿介质,可有效减轻钢球磨矿带来的问题,突破节能降耗的瓶颈[4-5]。目前,瓷球磨矿已成功应用在湖南柿竹园、安徽龙桥铁矿等多个选矿厂,节能降耗效果显著[6-7]。有研究[8-9]表明:瓷球磨矿在合适的入磨粒度下能够有效磨碎矿石,且入磨粒度越细,瓷球磨矿越节能;当入磨粒度较细时,瓷球磨矿产品粒度分布显著优于钢球磨矿。
安徽某磁铁矿选矿厂二段磨矿虽采用钢球精确化磨矿,但仍存在过磨和能耗高的问题,且其给矿粒度在0.3 mm以下,理论上讲,瓷球介质替换钢球介质是该磁铁矿选矿厂进一步实现节能降耗的有效措施。本文以该磁铁矿厂二段磨矿的给矿为研究对象,探索瓷球磨矿适宜的磨矿条件,并对比瓷球与钢球的磨矿动力学特征以及工业应用效果。
实验原料取自安徽某磁铁矿厂二段磨矿的给矿,通过环堆缩分法,制成500 g/袋的矿样,备用。原矿粒度组成、化学多元素分析及物相组成分析结果分别见表1表2图1
表12图1可知,原矿主要集中在0.075~0.15 mm粒级范围内,+0.075 mm粗颗粒占44.05%,有必要进行二段磨矿;该磁铁矿中主要可回收元素为铁,二段磨矿给矿铁品位达到61.32%,磁性铁品位达到59.97%;原矿中主要矿物为磁铁矿,其次为硅酸盐矿物,其他元素及矿物含量较少。
试验所用磨机为武汉探矿机械厂生产的XMQ-Φ240 mm×90 mm锥形球磨机,磨机有效容积6.25 L,转速96 r/min;套筛为中国航空工业第五四零厂生产的标准套筛;瓷球为景德镇百特威尔新材料有限公司生产的纳米复合陶瓷球;钢球为锻造钢球。
参照工业磨矿生产工艺参数,固定入磨矿量500 g、磨矿时间2 min,分别进行单一球径20 mm、25 mm、30 mm、35 mm及混合球径配比,磨矿矿浆浓度(质量分数,下同)62%、66%、70%、74%、78%,充填率28%、32%、36%、40%、44%等瓷球磨矿实验,以确定瓷球磨矿适宜的参数。并在此基础上进行瓷球和钢球磨矿时间实验,对比两者磨矿动力学特征。
磨矿动力学模型是反映被磨物料磨矿速度与磨矿时间关系的模型,通过磨矿动力学可以研究物料粒度减小的规律,对实际磨矿过程做出理论分析判断[10-11]
磨矿速度与瞬时磨机中未磨好的粗粒级质量成正比:

式中:R为经磨矿t后粗粒级矿物残余质量;R0为原物料中粗粒级矿物质量;k为比例系数,可表征磨矿速率;t为磨矿时间。
充填率36%、磨矿矿浆浓度78%,单一瓷球球径条件下磨矿产品粒度分布见表3。由表3可知,单一瓷球球径条件下,球径偏大或偏小,磨矿产品-0.075 mm粒级产率均较低,+0.075 mm粗粒级残余量均较高。这是因为在一定充填率下,瓷球球径越大,磨机内介质数目越少,有效研磨面积越小,介质冲击破碎力增大,磨剥作用力减弱,导致磨矿产品整体细度变粗。
相同条件下,按照表4所示配比进行了不同球径瓷球配比的磨矿实验,磨矿产品粒度分布见表5。有研究[12]表明,精确化球径配比情况下矿物破碎概率高且能量损失少。由表5可以看出,随着混合平均球径减小,-0.075 mm粒级产率整体呈上升趋势,+0.075 mm粗粒级残余量呈下降趋势。此现象与瓷球单一球径磨矿结果相符,即小直径瓷球有利于该磁铁矿的研磨。考虑到实验5和实验6效果相近,但实验6小球配比较高,工业应用时容易被矿浆冲出,确定实验5的瓷球配比作为后续磨矿实验的瓷球配比,即直径30 mm、25 mm、20 mm瓷球按质量比1∶3∶1配比。
充填率36%、直径30 mm、25 mm、20 mm的瓷球按质量比1∶3∶1配比作为磨矿介质,磨矿矿浆浓度对磨矿产品粒度分布的影响见表6。由流体的流变特性及罩盖层与磨矿矿浆浓度的关系可知,存在一个适宜的磨矿矿浆浓度使得矿浆具有较合适的黏度和合适的罩盖层厚度,此时磨矿效率高[13]。由表6可知,磨矿产品-0.075 mm粒级产率随着磨矿矿浆浓度升高而增加,磨矿矿浆浓度70%及以上时,-0.075 mm粒级产率基本趋于稳定;+0.075 mm粗粒级产率随着磨矿矿浆浓度升高而降低,且降低速度随着矿浆浓度升高而逐步减缓,-0.023 mm过磨粒级产率随着磨矿矿浆浓度升高而增加。综合以上粒级产率变化规律,确定适宜的瓷球磨矿矿浆浓度为74%。
磨矿矿浆浓度74%,直径30 mm、25 mm、20 mm的瓷球按质量比1∶3∶1配比作为磨矿介质,不同充填率条件下的磨矿产品粒度分布见表7。由表7可知,随着瓷球充填率增加,磨矿产品中0.023~0.075 mm粒级产率和-0.023 mm粒级产率均呈先增加后减少的趋势,充填率40%时0.023~0.075 mm粒级产率最高。这是因为充填率过低,瓷球数量减少,瓷球与物料碰撞概率降低,磨矿效果较差;随着充填率增加,磨机内有效介质数目增多,介质与物料碰撞概率增加,磨矿能力增强;但充填率过高时,球磨机筒体载荷过高,介质之间相对运动变得困难,磨剥作用减弱,磨矿能力变差。适宜的磨矿介质充填率为40%。
为对比瓷球和钢球磨矿的动力学特征,为后续瓷球磨矿工业应用提供可行性依据,在条件实验基础上进行两者磨矿动力学试验。
直径30 mm、25 mm、20 mm的瓷球按质量比1∶3∶1配比作为磨矿介质,在磨矿充填率40%、磨矿矿浆浓度74%条件下进行了不同磨矿时间的瓷球磨矿,并与直径30 mm钢球、充填率36%、磨矿矿浆浓度78%条件下的钢球磨矿实验进行了对比,得到瓷球及钢球磨矿的一阶磨矿动力学线性回归曲线如图2所示,各粒级比例系数k变化见图3
图2可见,该磁铁矿在瓷球和钢球磨矿过程中均符合一阶磨矿动力学,且两种磨矿介质条件下,0.15 mm对应的拟合曲线斜率最大,即比例系数最大,0.023 mm对应的拟合曲线斜率最小,即比例系数最小。这是因为粗粒级表面裂纹较多,强度较小,易被碎磨,细粒级表面裂纹较少,强度较大,较难磨。比较图3中瓷球磨矿和钢球磨矿各粒级比例系数可知,随着物料粒度减小,瓷球和钢球比例系数均逐渐降低,说明该磁铁矿符合越细越难磨的规律。粒度越小,矿物与介质的碰撞概率降低,磨矿效率下降。物料粒度大于0.092 mm时,瓷球磨矿的比例系数高于钢球磨矿,物料小于0.092 mm时,瓷球磨矿的比例系数低于钢球磨矿,且粒度大于0.092 mm时,粒度越大,瓷球与钢球的比例系数差值越大,瓷球优势越明显,说明采用瓷球磨矿更有利于增加中间合格粒级产率,降低粗粒级残余量和过粉碎粒级产率。
工业试验磨机规格型号为MQY-Φ4 m×6 m溢流型球磨机。瓷球与钢球二段磨矿分级技术指标见表8,溢流产品粒度和TFe分布情况见表9。从表8表9可以看出,瓷球磨矿时新生-0.075 mm粒级产率与返砂比与钢球磨矿接近,分级效率提高;瓷球磨矿的溢流产品中-0.023 mm过磨粒级产率均有所降低,说明瓷球磨矿有效改善了溢流产品的粒度分布;铁金属易往细粒级富集,而瓷球磨矿-0.023 mm粒级TFe分布率比钢球磨矿低6.36个百分点,所以瓷球磨矿可以有效减少后续磁选时的金属流失。
瓷球替换钢球磨矿稳定运行半年,不同介质磨矿工业试验球磨机单位电耗与介质单耗见表10。从表10可以看出:采用瓷球磨矿后磨矿单位电耗由6.09 kWh/t降至2.93 kWh/t,以电价0.6元/(kWh)计算,钢球磨矿时电费单耗为3.65元/t,替换瓷球磨矿后电费单耗为1.76元/t,电耗降幅达51.89%;单位球耗由0.38 kg/t下降至0.19 kg/t,单位球耗降幅达50%。整体节能降耗效果显著。
1)瓷球可代替钢球作为该磁铁矿二段磨矿介质。瓷球磨矿适宜磨矿条件为:直径30 mm、25 mm、20 mm的瓷球按质量比1∶3∶1配比、介质充填率40%、磨矿矿浆浓度74%。
2)该选厂二段磨矿给矿,瓷球磨矿与钢球磨矿均符合一阶磨矿动力学,物料粒度大于0.092 mm时,钢球磨矿比例系数低于瓷球磨矿,物料小于0.092 mm时,钢球磨矿比例系数高于瓷球磨矿,且瓷球磨矿可以优化磨产品粒度分布、提高粗粒级破碎速率、减少过磨。
3)工业应用结果表明,瓷球磨矿有效改善了溢流产品的粒度分布,过磨粒级中TFe占有率降低了6.36个百分点;磨矿单位电耗下降了51.89%,单位球耗降幅50%。
