A free fall backfill (FFB) system with high-concentration slurry in a mine was taken as an example to study pipeline parameters and resistance characteristics of FFB system by conducting theoretical analysis, laboratory test and verification with field measurement. The results show that the FFB system has many working procedures, with flowrate for normal backfilling fluctuating within the range of 100-240 m3/h, and the pressure at 1.2-2.2 MPa. The flowrate at specific points of the pipeline presents a quasi-normal distribution, averaging 190 m3/h. There are two characteristic peaks for the pressure, being 1.86 MPa and 3.04 MPa, respectively. The parameters at a single point of pipeline cannot be used to analyze and judge the working conditions, such as pipe blockage and leakage. The pressure difference and flowrate difference between sections of the pipeline present obvious normal distribution, with mathematical statistics expectations of 4.62 m3/h and 0.64 MPa, respectively. The difference in instantaneous flowrate and pressure can be used to judge blockage and leakage of the pipeline. The flow resistance in the laminar-turbulent transition zone predicted by the Swamee-Aggarwal formula is 2.08 MPa/km, which is consistent with the measured value of 2.15 MPa/km.

以某高浓度自流充填矿山为例,采用理论分析、室内试验及实测验证相结合的方式,研究了自流充填系统管网参数与阻力特征。结果表明,自流充填系统工序多,正常充填的流量波动范围可达100~240 m3/h,压力1.2~2.2 MPa。管道具体点位的流量呈似正态分布,均值为190 m3/h;压力具有2个区间特征峰,分别为1.86 MPa和3.04 MPa,单一点位的管道参数不能用于分析与判断堵管、泄漏等工况。管道区间压力差和流量差具有显著的正态分布特征,统计数学期望值分别为4.62 m3/h和0.64 MPa,可用瞬时流量差和压力差判断管道堵泄状态。用Swamee-Aggarwal公式预测层流-紊流过渡区的管流阻力为2.08 MPa/km,与实测值2.15 MPa/km相吻合。

以某高浓度自流充填矿山为例,采用理论分析、室内试验及实测验证相结合的方式,研究了自流充填系统管网参数与阻力特征。结果表明,自流充填系统工序多,正常充填的流量波动范围可达100~240 m3/h,压力1.2~2.2 MPa。管道具体点位的流量呈似正态分布,均值为190 m3/h;压力具有2个区间特征峰,分别为1.86 MPa和3.04 MPa,单一点位的管道参数不能用于分析与判断堵管、泄漏等工况。管道区间压力差和流量差具有显著的正态分布特征,统计数学期望值分别为4.62 m3/h和0.64 MPa,可用瞬时流量差和压力差判断管道堵泄状态。用Swamee-Aggarwal公式预测层流-紊流过渡区的管流阻力为2.08 MPa/km,与实测值2.15 MPa/km相吻合。

A free fall backfill (FFB) system with high-concentration slurry in a mine was taken as an example to study pipeline parameters and resistance characteristics of FFB system by conducting theoretical analysis, laboratory test and verification with field measurement. The results show that the FFB system has many working procedures, with flowrate for normal backfilling fluctuating within the range of 100-240 m3/h, and the pressure at 1.2-2.2 MPa. The flowrate at specific points of the pipeline presents a quasi-normal distribution, averaging 190 m3/h. There are two characteristic peaks for the pressure, being 1.86 MPa and 3.04 MPa, respectively. The parameters at a single point of pipeline cannot be used to analyze and judge the working conditions, such as pipe blockage and leakage. The pressure difference and flowrate difference between sections of the pipeline present obvious normal distribution, with mathematical statistics expectations of 4.62 m3/h and 0.64 MPa, respectively. The difference in instantaneous flowrate and pressure can be used to judge blockage and leakage of the pipeline. The flow resistance in the laminar-turbulent transition zone predicted by the Swamee-Aggarwal formula is 2.08 MPa/km, which is consistent with the measured value of 2.15 MPa/km.

矿业是国民经济的支柱产业,“深部化、绿色化、智能化”是新时代矿业发展的主题与特征[1]。我国云南会泽铅锌矿、金川镍矿、河南灵宝釜鑫金矿、冬瓜山铜矿等均已进入千米深井的开采范围[2]。许多在建或改建的矿山,如思山岭铁矿、马城铁矿、李楼铁矿等均采用充填法开采[3]。深井充填开采不仅可有效处理固体废弃物,还可有效控制地压、提高资源回收率,已从有色矿山推广到黑色矿山,并逐渐扩展到煤矿领域[4]。深井充填开采是我国未来矿山开采的主要形式。
地表制浆站制成的充填料浆通常通过自流和泵送两种方式输送到井下采空区[5]。针对深部充填,可充分利用料浆重力势能,将料浆自流输送到井下,是一种节能、简便的输送方式,被大多数深井充填开采矿山所采用。然而,自流充填系统仍存在许多问题:①自流充填的垂直管段难以实现满管流,料浆自由下落对管道的冲刷破坏十分严重,通常充填量50万立方米左右时钻孔就会发生破坏[6];②工程上自流充填一般浓度较低,未达到均质流,浓度波动较大且流动阻力不可控,可自流的临界倍线难以界定[7];③自流充填系统的料浆流速一般大于泵送系统流速,不仅对管道磨损较大,整个管网系统波动也较大[8];④自流充填的料浆在管道中的不规则运动剧烈,造成了管道振动、信号突变、阻力激增,从而加剧了堵管爆管的风险[9]
随着越来越多深部矿山采用自流充填,充分认识自流充填系统的特性对充填系统设计及安全高效运行至关重要。本文以某矿山为例,探讨了自流充填管网系统的压力和流量特征,系统分析了单点位和区间的管道流动特征,并针对多数自流充填属于层流-紊流过渡区流态的实际情况,讨论了其管流阻力的计算方法。研究结果可为深部充填的设计与稳定运行提供依据。
确定充填料浆在管道中的流动阻力是充填系统设计中的一个核心问题,通常采用理论计算法、数值分析法、环管实验法及实测法来确定。Buckingham公式是膏体柱塞流较常用的阻力计算方法[10],适用于均质膏体的柱塞流运动。然而,自流料浆难以形成柱塞流,一般为层流-紊流过渡区或紊流区[11];紊流区的阻力计算与管材有关,较为复杂;多数自流矿山的流态处于层流-紊流过渡区,工程上可用Swamee-Aggarwal公式计算阻力系数:
式中f为阻力系数;ρm为料浆密度,kg/cm3Re为雷诺数;He为赫德数;τ0为料浆屈服应力,Pa;μB为塑性黏度,Pa·s;D为管道内径,m;v为料浆在管道中的平均流速,m/s。
通过式(1)计算得到摩擦阻力系数f,需经达西韦伯方程换算成沿程阻力:
式中im为沿程阻力,Pa/m。
通过上述理论分析可见,计算料浆管流阻力需要料浆的流变参数和在管道中流动的管网参数。管网参数根据矿山实际情况而定,流变参数需利用流变仪进行测试。采用Brookfield RST-SST软固仪和Rheo3000软件测试和计算流变参数。制样时,按配比将胶凝材料、骨料和水搅拌5 min至均匀,然后倒入500 mL烧杯中待测。使用流变仪的CSR控制剪切速率模式进行测试,使用VT-40叶片型转子,设置剪切速率从0开始在100 s内上升至100 s-1,保持100 s-1的剪切速率60 s,然后再在100 s内将速率降为0,每1 s记录一个数据,使用剪切速率20~100 s-1期间下行曲线进行流变参数分析。通常充填料浆的流变曲线为宾汉体,可按宾汉体模型进行拟合获得流变参数:

为分析自流充填系统的管道输送参数特征,本文利用某高浓度自流矿山的井下管道压力与流量实测数据,并且将实测阻力与计算阻力进行对比。该矿为高浓度自流充填,料浆灰砂比1∶4、质量浓度78%、密度2 160 kg/m3,主管道内径150 mm,流量180~230 m3/h。在一级钻孔下的中段每间隔300~500 m设置一个监测站,分别安装压力计和流量计。充分调研、选型后,选用充填料浆专用定制膜片罗斯蒙3051型压力传感器(Emerson,美国),压力量程0~6 MPa;采用高浓度料浆专用MagneW 3000 PLUS MGG14C型电磁流量计(Azbil,日本)。使用SCADA系统采集监测充填管道信息,系统由1台上位机、1个PLC主站(主控室)、多个PLC采集站组成,上位机与PLC主站位于地表控制室,其余PLC采集站和仪表位于井下,采样频率为2 Hz,通过光纤采集信号。充填管网及监测仪器的安装如图1所示。
基于上述管网监测系统,采集生产数据,分析高浓度、大流量自流充填系统的管道压力和流量特征。
图2为某班次一个充填循环中的流量和压力变化曲线。一个充填循环包括润管-启动-充填-洗管等工序,不同工序之间的压力和流量波动较大。润管使用水和灰浆,流量和压力均较小,约为正常充填时的1/10;润管后进入充填启动期间,压力和流量逐渐上升,近似一条斜线;正常充填中,流量波动范围100~240 m3/h,压力波动范围1.2~2.2 MPa。洗管时压力和流量逐渐降低,洗管时间长于润管时间,且压力和流量有一定波动,这可能与洗管时沉积颗粒的不规则运动有关。
造成流量和压力波动的原因有以下三个方面:第一,充填料浆制备时骨料的波动,抓斗抓取粗细骨料的变化形成了波动;第二,地表制浆工艺的系统固有属性,包括水泥等计量设备、立式搅拌桶、自动控制阀门的精度与灵敏性,导致制备料浆的浓度会有一定波动;第三,离析、紊流造成的局部波动,高浓度自流充填料浆没达到均质流,会导致部分料浆纵断面有分层,上分层颗粒较细且含水量大,处于紊流运动状态,料浆不规则运动引起了压力和流量的跳跃。
可见,自流充填系统不仅工序多,而且管道流动参数波动范围大。由于自流充填的动力主要由重力势能提供,系统往势能与阻力摩擦耗能平衡的方向发展,而阻力与料浆浓度、灰砂比、流量、流速、充填倍线等因素有关,极易发生自调节变化。
以第一个监测站为例,采用“站岗法”分析点位特征。采用直方图和箱形图分别统计了第一站点生产过程中采集的约30万个压力和流量的数据,如图3所示。
可见,自流充填系统的压力和流量均存在大范围波动。流量变化特征呈左偏态分布,异常值集中在较小值一侧,均值与中值基本重合,为190 m3/h,有许多异常值处于下边缘线以外。统计图特征表明,自流充填系统虽然管道倍线随采场位置发生变化,管道流量整体可保持较稳定波动,呈似正态分布;常发生流量大幅减小的情况,这可能与自流充填偶有大颗粒运动中互锁造成短时间局部堵管断流的情况有关。
站点的压力变化与流量变化有显著区别,直方图呈双峰分布特征,统计均值与中值差异较大,异常点分布在上边缘线以外。多个压力特征区间是由不同充填倍线引起的,上异常点与流量的下异常点对应,表面颗粒互锁、局部堵管可能发生在站点下游,导致上游压力上升直到冲毁互锁颗粒团、重新恢复平衡。
自流充填管网中单一点位的压力与流量特征具有较大波动,难以较准确反映管网系统特征,以单点位特征代表自流充填管道,分析堵管、泄漏等工况容易产生较大误判。
对相邻两个站点之间的压力和流量区间特征进行分析,两站点之间距离为330 m。图4列出了流量和压力区间差的统计分布直方图,并用高斯函数对分布进行拟合,结果见表1
可见,压力差和流量差的区间分布全部呈正态分布,因此其区间特征统计值具有表征系统特性的重要意义。
计算可得,区间流量差的统计数学期望值为4.62 m3/h,占流量的2%,上下游流量波动的方差为39.58 m3/h,占流量的20%;区间压力差的统计数学期望值为0.64 MPa,波动方差仅0.19 MPa。即自流系统正常充填时的区间流量在一定时间内保持平衡,但瞬时波动可达到流量的20%;区间上下游压力一直相差较大(阻力损失),但压力差的瞬时波动范围较小。
可利用一段时间内自流充填系统的流量差和压力差特征判断管道的状态,若短时间内流量差、瞬时压力差差别较大,可判断管道中间可能发生局部小堵塞。
由上述分析发现,自流充填系统的管道参数变化较大,给沿程阻力的实测带来了一定难度。下面利用Swamee-Aggarwal模型计算阻力并进行验证。
首先开展料浆的流变参数测试,按照前述充填料浆流变参数实验方法制备充填料浆,采用流变仪进行测试,并对测试数据进行拟合,结果如图5所示。可得该高浓度料浆的屈服应力为26.726 Pa,黏度系数为0.359 6 Pa·s。
按生产统计中190 m3/h的流量算,平均流速为3 m/s;结合流变参数可计算获得高浓度充填料浆的雷诺数Re=2 704,介于2 300~4 000之间,属于层流-紊流过渡区。
选取正常生产中某班的流量数据,选取管道内径、流变参数、料浆密度等参数,根据Swamee-Aggarwal公式可计算理论的沿程阻力理论值;同理,利用该班次的前后站点压力差与这两点间的距离比值,可获得管流阻力实测值,对比结果如图6所示。
可见,计算的阻力值与实测的阻力值较为接近,整体均值相匹配:该区间实测管流阻力为2.15 MPa/km,计算值为2.08 MPa/km。计算的阻力值偶有较大波动,这是因为计算过程中需由瞬时流量计算瞬时流速,而自流管道系统的点位瞬时特征波动较大。因此,用Swamee-Aggarwal公式可较准确地预测自流充填料浆在层流-紊流过渡区的管流阻力。
1)自流充填系统不仅工序多,而且管道流动参数波动范围大,流量波动范围100~240 m3/h,压力波动范围1.2~2.2 MPa。波动与料浆浓度、灰砂比、流量、流速、充填倍线等因素有关,极易发生自调节而变化。
2)自流充填系统某处的压力和流量均处于大范围波动,流量变化整体可保持较稳定波动,呈似正态分布,均值为190 m3/h;压力具有2个区间特征峰,分别为1.86 MPa和3.04 MPa,与倍线变化有关;单一点位的管道参数难以准确反映管网系统特征,不能用于分析与判断管网系统堵管、泄漏等工况。
3)自流充填系统的区间压力差和流量差具有显著的正态分布统计特征和工程意义;区间流量差在一定时间内的数学期望值为4.62 m3/h,但瞬时波动高;区间压力差的数学期望值为0.64 MPa,但瞬时压力差波动范围较小;可利用一段时间内的流量差和压力差判断管道的状态。
4)多数自流充填料浆在管道中的流态属于层流-紊流过渡区,采用Swamee-Aggarwal公式可较准确地预测管流阻力值,本例中预测值为2.08 MPa/km,实测值为2.15 MPa/km,计算与实测阻力整体均值相吻合,可满足工程需要。
