In the paper, such problems as printing wrong label, wrong labeling, high labor intensity of operators and potential safety hazards due to the cross operations with crane on site aiming at the manual labeling for outer and inner surfaces of steel coils after skin rolling in the skin-pass rolling production line. The mutual communication and control of each system are completed as well as the automatic labeling with mechanical arm instead of manual work is realized through designing the electrical automation control, upper computer control, motion control of mechanical arm, clamp and pneumatic system of automatic labeling system for steel coils in the skin-pass rolling production line so that the labor intensity of operators reduces and life safety of personnel is ensured. The automatic labeling system can be as the reference for replacing the manual operation with mechanical arm under the similar conditions.

文章针对冷轧平整线对平整后钢卷外表面及卷内径表面采用人工贴标签存在打错签、贴错签、操作人员劳动强度大、现场与吊车交叉作业存在安全隐患的问题,通过对平整线钢卷自动贴标签系统中电气自动化控制、上位机控制、机械臂运动控制、夹具及气动系统的设计,完成了各系统的相互通讯与控制,实现了机械臂代替人工完成自动贴标签工作,降低了操作人员的劳动强度,保障了人员的生命安全。自动贴标签系统对类似条件下使用机械臂代替人工作业具有借鉴意义。

文章针对冷轧平整线对平整后钢卷外表面及卷内径表面采用人工贴标签存在打错签、贴错签、操作人员劳动强度大、现场与吊车交叉作业存在安全隐患的问题,通过对平整线钢卷自动贴标签系统中电气自动化控制、上位机控制、机械臂运动控制、夹具及气动系统的设计,完成了各系统的相互通讯与控制,实现了机械臂代替人工完成自动贴标签工作,降低了操作人员的劳动强度,保障了人员的生命安全。自动贴标签系统对类似条件下使用机械臂代替人工作业具有借鉴意义。

In the paper, such problems as printing wrong label, wrong labeling, high labor intensity of operators and potential safety hazards due to the cross operations with crane on site aiming at the manual labeling for outer and inner surfaces of steel coils after skin rolling in the skin-pass rolling production line. The mutual communication and control of each system are completed as well as the automatic labeling with mechanical arm instead of manual work is realized through designing the electrical automation control, upper computer control, motion control of mechanical arm, clamp and pneumatic system of automatic labeling system for steel coils in the skin-pass rolling production line so that the labor intensity of operators reduces and life safety of personnel is ensured. The automatic labeling system can be as the reference for replacing the manual operation with mechanical arm under the similar conditions.

随着新型工业化、信息化、数字化的同步推进,为我国制造业发展提供了广阔的空间。2015年我国提出的“中国制造2025”发展规划,智能制造表现出良好、强劲的发展势头,智能制造为中国制造业发展提供了历史性机遇。近些年钢铁企业生产过程中,自动贴标签技术日益成熟,在全国范围内使用较为普遍,同时陆续投入到了公司各二级单位现场的不同产线上。日前,我公司冷轧平整生产线在钢卷外表面及卷内径表面贴标签过程中,存在标签出错、操作人员劳动强度大和操作人员作业安全等问题,通过对自动贴标签系统设计,自行采购材料、备件,独立自主地完成了自动贴标签的设计与应用工作,让机械臂代替了人工进行自动贴标签工作,达到了全自动标准化作业。
自动贴标签项目在冷轧平整线实施,该生产线于2005年12月投入使用,由意大利DANIELI公司提供成套技术和设备,年设计产量80万t,主要生产钢种以低碳钢SPCC、DC01、ST12、HS270等为主,其次有中碳钢SS400、SS440、深冲钢TIF、ST14等。冷轧平整线需要对平整后钢卷外表面及卷内径表面贴签,目前采用人工核对信息,打印标签信息生成六连签,再由操作人员手工拿到标签,手工剥离底纸将其中一张标签纸贴入卷内径表面,其余五连签,第一张标签底纸撕一半粘贴在钢卷表面,其余四张标签底纸不撕,一带四张标签挂在钢卷外表面。操作人员完成手动打包钢卷工作后,再去手工粘贴标签。现场作业环境复杂、操作人员劳动强度大,存在打错签、贴错签、与吊车协同交叉作业等问题。
自动贴标签系统是一种机械臂代替人工完成钢卷贴标签的自动化装置,主要硬件包括用于动作执行的机械臂、用于提供标签的打印机、用于吸取标签并将标签取下至钢卷表面的夹具装置。自动贴标系统中机械臂是常用的设备,将其安装在贴标位钢卷鞍座旁,把夹具装置安装到机械臂第六轴法兰末端,它能够通过预先设定的程序执行动作,只需要给出机械臂运动指令即可。在贴签过程中,每卷钢卷的信息已经在冷轧平整线生产系统中存在,需要自行设计上位机控制程序,完成与生产系统的数据库通讯,打印出标签信息。在完成上位机程序设计和机械臂运动控制程序设计后,所有的动作都由PLC控制系统完成。当钢卷到达贴标位时,PLC获得称重到位信号,此时读取二级数据获取钢卷信息。机械臂从原点开始移动,到达取标签位置给二级系统发送请求打印信号,然后吹气杆开始吹气,夹具装置上部真空吸盘开启,打印机开始打印标签。当夹具吸取标签后到达钢卷顶部进行探测钢卷直径和查询钢卷端部边缘,同时开始计算贴标签位置。待机械臂完成内外卷标签的贴签工作后,会进行读取二维码动作。如果读取不成功,说明存在标签掉落或二维码模糊问题,机械臂会自动进入错误处理程序,判断当前所处的位置,然后回到原始位并发出报警,等待人工干预。如果读取成功,说明粘贴效果良好,机械臂回到原始位等待下一个钢卷到位后的贴标签信号。
设计PLC控制系统,包括电路原理图绘制及实际布线、PLC设备组态及安装、控制程序编写及调试,完成以PLC为主线的控制,监护系统设计,保证整个贴签流程顺利进行。PLC程序基于西门子S7-1500进行组态,配置3个16位数字输入模块、3个16位数字输出模块及1个模拟量模块。程序采用模块化设计,主要包括机械臂控制、模式转换、灯显示、故障报警、探测钢卷、步进梁连锁等,PLC与上位机通过以太网进行通讯,在PLC中建立DB块,上位机编写程序进行点位状态读写。通过各程序块有序动作实现自动贴签任务。
分析原产线Oracle数据库客户端,应用Visual Studio编写上位机程序,实现与数据库的通讯,准确提取对应的钢卷信息,并准确发送给打印机,通过二级系统设计标签格式及内容,并与读码器扫描结果进行对比,保证钢卷信息标签的准确性[1]。此外在工控机显示器上安装监控软件,对贴签效果及信号点状态实时监控,根据工艺要求选择标签粘贴位置、数量及控制设备启停。
机械臂本体选用ABB 6700,控制柜选用IRC5单柜型控制器。利用Robot Studio软件进行编程,主要完成机械臂运动路径设计,与PLC及二级系统通讯,实现自动吸取标签、自动剥离底纸、自动测量钢卷直径、自动粘贴标签等功能。通过程序设计,能够自适应钢卷直径在900~1 950 mm的钢卷外表面及钢卷内径表面自动贴标签,每卷贴标签频率控制在2分30秒以内。机械臂带动夹具在吸取标签或粘贴标签过程中发生打印机故障、打印纸使用完毕、标签掉落等故障,控制程序会自动运行到错误处理程序中,使机械臂能够自动运行回到原始点位置,同时发出错误报警并在三色警示灯中显示报警。待操作人员确认并解除报警原因后,点击复位按钮,重新将PLC控制旋钮打到自动运行即可继续投入自动贴签工作中。
设计夹具安装于机械臂6轴法兰盘,配合机械臂实现拾取贴签、粘贴标签和核对贴签信息、距离测量等工作。经过与现场技术人员交流,得到了钢卷卷径信息,然后根据现场测绘,利用Solidworks建模软件,将现场工作场景按1∶1尺寸完成三维建模。根据现场要求实现的功能,将贴标头建出的模型导入Robot Studio虚拟仿真软件进行模拟运行,经过几十次的优化改进,最终确定了当前的贴标头,见图1
根据系统结构组成及完成动作,设计气动控制原理图,见图2。利用两个两位三通电磁阀分别控制真空发生器和吹气杆气源,机械臂运行到取标签位时电磁阀得电,真空开启同时吹气杆内压缩空气吹出,当打印机打印标签后,在吹气杆吹出的气体压力和真空吸盘的双重作用下,完成贴标板吸取标签动作;利用两位五通电磁阀控制真空吸盘支撑杆气缸和打印机保护箱移动柜门气缸,完成气缸的伸缩动作,从而起到保护真空吸盘和打印机的作用。在两路气源的入口处增加气动二联件,实现净化气路及调节系统压力的目的。
打印机放置的出纸方向与步进梁运行方向平行,同时面向机械臂。标签纸打印完毕后,在标签纸吸附到真空吸盘上时,标签纸由真空吸盘滚轮端运行到真空吸盘的末端,确保打印纸在真空吸盘上运行的距离最短,从而避免了吸盘的倾斜角度、吹气杆的吹气方向、吹气杆吹出风量的影响。由于真空吸盘气缸选型时选用的是单作用气缸,在每次打开关闭后,气缸容易由气压、管路支撑等影响不能完全关闭,通过调整取标签程序,在取标签时使真空吸盘的支撑气缸一直处于打开状态,保证绝对不变的取标签位置。最后,将贴标滚直径加工为外径18 mm并选配相应的轴承,在夹具取标签时,标签纸打印出来后运动到真空吸盘上那一瞬间,标签纸尽可能运行到真空吸盘的中部。通过软件优化和硬件改进,机械臂带动夹具自动吸取标签准确率达到了100%。
自动贴标签系统将标签粘贴到钢卷表面的粘贴效果,是本项目成功与否的直接展示。为了将粘贴效果调整到最佳,通过机械臂运动程序自动计算出钢卷直径,旋转机械臂工件坐标系X、Y、Z轴的角度改变真空吸盘与钢卷的接触位置,使真空吸盘上端的滚轮与钢卷直接接触[1]。调整真空吸盘与钢卷接触的相对高度,保证标签粘贴后标签纸的侧边与钢卷径向保持平行,而且标签纸中间不出现鼓包现象。调整过程中将夹具装置通过手动运行到贴标位置,分制调整每个轴的角度,最终达到预期效果。
为了保证正常的生产节奏,增加了错误处理程序[2]。在机械臂开始运行过程中,如果出现取不到标签、标签掉落、标签上的二维码模糊等问题时,机械臂运动控制程序会自动跳到错误处理程序中,根据当前所处位置进行判断,避开现场障碍物自动选择合适路径回到原点位置。当机械臂运行自动错误程序回到原点后,就会将信号发送给PLC,同时三色警示灯发出报警,需要人为介入确定报警原因,排除报警原因后,复位报警后即可正常投入生产[3]
采用机械臂代替人工完成自动贴标签工作,极大地提高了贴签效率和准确度,减少了贴签过程中的打错签、贴错签现象,避免了操作人员与现场吊车的交叉作业现象,有效减少现场的安全隐患,提高了生产过程的安全性,促进了企业安全生产规范化建设。同时,锻炼了一支公司范围内具有自主研发能力和智能制造项目维护能力的队伍。此外,自动贴标签系统实现了现场全自动标准化作业,解放了操作人员的双手。每个生产班组可以减少使用1名现场工人,共计4人。按照每人年均工资8万元计算,预计每年可节省32万元人工成本,缓解了该区域人员紧缺现象。
实践证明,采用自动贴标签系统,可以提高设备作业效率,实现标签粘贴标准化作业,降低操作人员的劳动强度,保证人员的生命安全,具有极强的现场实用性以及良好的推广前景,并适用于有同类项目开发的单位。
