As a kind of revolutionary steel material, Zn-Al-Mg coated steel is gradually becoming the ideal substitute of traditional galvanized steel sheet and Al-Zn alloy coated steel sheet due to its excellent corrosion resistance and edge trimming protection effect as well as good formability and surface appearance. In this paper, it is reviewed the chemical composition system, effects of various elements, current status of research and development at home and abroad as well as patents and researches on application technologies for Zn-Al-Mg coated steel. Moreover, it is mainly sorted out and compared the composition design, microstructure characteristics and performance features of Zn-Al-Mg coated products of different systems in Japan, Europe and China. Finally, the future development trend of Zn-Al-Mg coated steel is expected to provide references for further research and development and applications of this material.

As a kind of revolutionary steel material, Zn-Al-Mg coated steel is gradually becoming the ideal substitute of traditional galvanized steel sheet and Al-Zn alloy coated steel sheet due to its excellent corrosion resistance and edge trimming protection effect as well as good formability and surface appearance. In this paper, it is reviewed the chemical composition system, effects of various elements, current status of research and development at home and abroad as well as patents and researches on application technologies for Zn-Al-Mg coated steel. Moreover, it is mainly sorted out and compared the composition design, microstructure characteristics and performance features of Zn-Al-Mg coated products of different systems in Japan, Europe and China. Finally, the future development trend of Zn-Al-Mg coated steel is expected to provide references for further research and development and applications of this material.

钢铁材料的腐蚀是全球范围内面临的巨大挑战,每年造成巨大的经济损失和资源浪费。为提高钢铁的耐腐蚀性,延长其使用寿命,镀层防护技术得到了广泛应用,热浸镀锌(GI)和热浸镀铝锌(GL)是两种主流的工艺。然而传统GI钢板在苛刻环境下的耐蚀性仍有不足,且切边部位的腐蚀防护能力较差;GL钢板虽耐蚀性更优,但其切边保护效应和成形性存在一定局限性。
为克服这些缺点,自20世纪90年代起,日本和欧洲的钢铁企业开始在Zn-Al二元合金的基础上添加第三组元镁(Mg),开发出了新一代的锌铝镁(Zinc-Aluminum-Magnesium, ZAM)镀层钢板。大量研究和实践表明,微量镁元素的加入能显著改善镀层的微观组织结构,并通过在腐蚀过程中形成特殊的保护性腐蚀产物,极大地提高了镀层的均匀腐蚀抗力和自修复切边保护能力,克服传统镀层钢的先天缺陷,同时还具有良好的涂装性、耐磨性及焊接加工性能,锌铝镁镀层钢是一种环保节能材料。经过二十余年的发展,锌铝镁镀层钢已形成多个成熟的商业化体系,成为高端耐腐蚀钢板市场的明星产品,性价比高,逐渐代替彩钢、普通镀锌钢板等材料。
中国锌铝镁产品起步晚,从21世纪初开始研发锌铝镁产品,并在“十三五”期间实现了技术突破和规模化生产,目前已形成具有中国特色的技术路线和产品系列,在畜牧、光伏、光热等行业逐渐得到认可,同时在汽车与家电领域开始放量使用[1]。本文旨在对国内外锌铝镁镀层钢的研发现状进行全面梳理,深入分析其技术内核,并展望未来发展方向。
锌铝镁镀层钢主要分为低镁系列、中高镁系列、高铝系列。低镁系列产品镁元素含量在1%~3%之间,典型代表为日本新日铁的ZAM(Zn-6%Al-3%Mg);中高镁系列产品镁元素含量为3%~5%及以上,典型代表为中国宝钢的BM系列、浦项的Poz系列,基础成分为Zn-(4.5%~11%)Al-(2%~3.5%)Mg,并添加微量的Si、Sb等元素;高铝系列铝元素含量>50%,典型代表为日本JFE公司的SuperDyma(Zn-11%Al-3%Mg-0.2%Si)和韩国东部制钢的Dynami(Zn-5.5%Al-2%Mg)。
锌铝镁镀层钢镀层中主要含有锌、铝、镁三种元素及硅、钛、硼、稀土等微量元素。锌元素作为镀层的主要元素,作用是牺牲阳极保护,锌的电极电位(-0.76 V)比铁(-0.44 V)更负,当镀层发生划伤或切边暴露时,锌会作为牺牲阳极优先腐蚀,从而保护表层下方的钢基体。铝元素的作用为改善产品的耐蚀性与表面外观,铝的腐蚀产物致密、稳定且不溶于水,能有效阻挡腐蚀介质的侵入,大大减缓了镀层的均匀腐蚀速率,同时可以提高产品耐高温氧化性,高铝含量的镀层在高温环境下能形成更稳定的氧化膜,防止其过快氧化剥落。铝元素可以改善镀层外观和加工性能,铝的加入使镀层更光亮,并能在一定程度上抑制Zn-FT合金层的过度生长,改善镀层的附着性和加工成形性[2]
镁元素可以促进稳定腐蚀产物的生成,显著增强产品“自修复”能力,改善耐腐蚀性。镁元素的加入会促使腐蚀产物转变为更加稳定、致密且附着力强的碱式碳酸盐复盐,腐蚀产物能牢固地覆盖在镀层表面和划痕处,极大地抑制了腐蚀的持续渗透,在切边、划伤处,镁的存在使得腐蚀产物能够优先且快速地向划痕处迁移、沉积,形成保护性覆盖层,从而阻止了切边腐蚀的蔓延,同时镁的加入能改善产品在含有氯离子的环境中的耐腐蚀性,其生成的腐蚀产物能有效阻挡氯离子的渗透。
硅元素是最常见的添加剂,主要作用是抑制镀层过程中Zn-Al-Mg金属间化合物相的过度生长,使镀层组织更均匀、细密,从而提高镀层的附着力、均匀性和加工成形性,防止镀层剥落,同时也能略微提高耐腐蚀性。不同厂家申请的专利对其他微量元素的含量有要求,主要用于进一步细化晶粒,提高镀层表面质量,改善镀液流动性和可镀性等[3]
日本和欧洲是锌铝镁镀层技术的发源地和领导者,形成了各有侧重的技术路线。
日本制铁(NSSMC,原新日铁住金)的“ZAM”:日本制铁是商业化锌铝镁镀层钢的开创者,开发了镁含量分别为0.1%、0.5%的SuperZinc镀层、DymaZinc镀层,其经典ZAM镀层成分为Zn-6%Al-3%Mg。该产品于20世纪90年代推出,其镀层组织均匀,耐腐蚀性特别是抗红锈性能是普通GI钢板的10~20倍,切边保护性能极佳,广泛应用于建筑屋面板、家电外壳、电气柜体等。此后,日本制铁又开发了耐蚀性更优的“高耐蚀性ZAM”等升级产品,代表产品的成分为Zn-11%Al-3%Mg,其具有更高的耐蚀性。目前日本制铁在日本有2条、泰国有1条SuperDyma生产线,合计年产能60万吨以上。
日本JFE公司的“SuperDyma”:JFE的技术路线独具特色,其成分为Zn-11%Al-3%Mg-0.2%Si。较高的铝含量使其镀层组织中含有更多的富铝相,其耐高温氧化性和外观特性更接近GL钢板。硅的添加是为了抑制Fe-Al合金层的过度生长,保证镀层粘附性。SuperDyma的耐蚀性约为GI钢板的15倍,同时兼具良好的加工性能和涂装性能,在建筑和家电市场应用广泛。日本JFE公司在日本有3条、美国有1条ZAM生产线,累计年产能约120万吨。其他日本企业,如神户制钢等也开发了各自的锌铝镁产品,技术路线大多围绕中高镁含量(2.5%~5%),追求极致的耐腐蚀性能。
日本技术路线特点是追求性能极限,通常采用较高的镁含量(≥3%),工艺控制窗口窄,技术门槛高,产品定位于高端市场。
欧洲企业更注重产品的通用性、经济性和与现有产线的兼容性。
安赛乐米塔尔的“Magnezium”:2010年成功研发出Zn-3.5%Al-3%Mg合金镀层,并命名为Magnezium,其典型成分为Zn-(0.5%~2.0%)Al-(1.0%~2.0%)Mg,属于低铝低镁体系。该设计使其可以在不经大规模改造的传统热镀锌线上进行生产,大大降低了投资成本。由于镀层中加入了铝和镁元素,其耐蚀性是GI钢板的2~5倍,虽不及日本的高镁产品,但已能满足汽车、建筑等众多领域大部分应用场景的需求,且成本效益突出,实现了快速推广[4]
蒂森克虏伯的“Corrender”:2014年5月,蒂森克虏伯推出高性能锌-镁基防腐涂层产品ZM Eco-Protect以及ZM PrimeProtect,可以用于对表面有特殊要求的汽车面板产品。其主要产品与Magnezium类似,也采用低镁方案(约1.5%Mg),并添加微量的硅、铌等元素以进一步优化性能,强调优异的成形性和焊接性,特别适合用于汽车结构件。塔塔钢铁等其他欧洲钢厂也纷纷推出了各自的低镁含量锌铝镁产品,形成了与日本差异化竞争的市场格局。
欧洲技术路线特点是强调实用性和经济性,采用较低的镁含量(1.0%~2.5%),生产工艺更接近传统GI钢板,易于在现有产线改造实现,成本低,推广速度快,迅速占领了中高端市场[5-6]
2012年9月,浦项开发出自主品牌(PosMAC)锌铝镁合金镀层产品,其镀层中铝含量为2.5%,镁含量为3%,PosMAC镀层具有极好的耐蚀性,镀层附着量为100~450 g/m2,年产能75万吨。博思格钢铁公司于2013年开发出具有Zincalume镀层的新一代“优耐”热镀锌铝镁钢板,其主要成分为Zn-55%Al-2%Mg,在不同位置的显微组织含有两种镁化合物,能够使镀层表面的Zn-Al氧化层更加稳定和致密,进而提高其耐蚀性。
从2000年开始,国内多家钢企对锌铝镁镀层产品着手研究,经历了初步探索、技术突破与产业化、全面发展与创新等三个阶段。2000年—2015年,鞍钢、中国宝武、首钢等大型钢铁企业率先启动实验室研究和中试探索,主要跟踪模仿日本的高镁含量技术路线,但由于锅底管理、气氛控制、气刀控制等核心工艺技术壁垒较高,长期未能实现稳定批量生产,主要在实验室利用热镀锌模拟设备进行了不同铝、镁含量的镀层试样制备。从2016年开始,国内企业通过产学研联合攻关,在成分配方设计、熔池净化、镀液氧化控制、镀层厚度均匀性控制等关键技术上取得重大突破,中国宝武于当年首次成功工业化试制了“低铝”和“高铝”锌铝镁镀层钢。2017年,鞍钢首条专业化锌铝镁生产线建成投产,标志着中国实现了锌铝镁产品的规模化、稳定化生产。中国宝武、首钢、马钢、河钢等企业也相继攻克技术难题,实现了产业化。目前,中国已成为全球锌铝镁产品产能增长最快的国家。国内企业不仅掌握了全范围镁含量(从1%到5%及以上)产品的生产技术,并根据中国市场的实际需求,开发出了独具特色的产品系列,开始向海外输出技术和产品[7-8]
中国宝武拥有多条锌铝镁镀层钢生产线,产品谱系最全,拳头产品包括高镁系列、低镁系列及专用系列。其中高镁系列产品对标日本ZAM,如Zn-6%Al-3%Mg,用于高端建筑、光伏支架等苛刻环境。低镁系列对标欧洲产品,如Zn-1.5%Al-1.5%Mg(中国宝武称之为BZM),广泛应用于汽车零部件、家电、畜牧设备等,性价比极高。专用系列开发了针对光热发电、深海养殖等特殊环境的超高耐蚀产品[9]
鞍钢作为国内产业化先驱,形成了以“AZM”品牌为代表的产品系列,覆盖了从低镁到高镁的全系列,其产品以表面质量优异和性能稳定著称,大量应用于光伏行业,市场占有率领先。首钢的锌铝镁镀层钢产品聚焦于汽车高强钢和家电用钢,其低镁产品与超高强钢基板的结合性能优异,满足了汽车用钢的耐腐蚀和轻量化需求。河钢唐钢、马钢、包钢、酒钢等企业也纷纷布局,各自形成了有竞争力的产品,满足了区域市场和细分领域的需求。
中国技术路线特点为兼容并蓄,自主创新。中国企业在短时间内消化吸收了日、欧两种技术路线的精髓,并基于中国庞大的市场需求,发展出了“全谱系、定制化”的生产能力,能够根据客户的具体应用场景,如腐蚀环境、加工方式、成本预算等,提供从低镁到高镁全系列的最优解决方案,这是中国锌铝镁镀层钢产业最大的竞争优势[5-6]
全球涉及锌铝镁镀层钢的专利有600多件,日本新日铁及JFE公司拥有最多核心的专利,覆盖了从成分设计、微观组织控制、生产工艺、表面处理等全链条技术。欧洲蒂森克虏伯、安赛乐米塔尔及韩国浦项同样拥有完整的专利布局,其专利更注重特定应用环境下的产品性能优化。
锌铝镁镀层钢专利主要涉及镀层成分设计、生产工艺技术、微观组织调控、表面处理技术及开发应用,其中镀层成分设计是专利的核心,主要集中在Al、Mg、Si的最佳比例范围以及添加Cr、Ni、Ti、B、Sr、La、Ce等微量合金元素,以进一步提高耐腐蚀性、加工性、涂装性或表面外观质量。生产工艺技术主要包括镀液温度、钢带入锅温度、冷却速度等热浸镀工艺控制以及退火工艺、镀层厚度控制等。微观组织控制专利大量涉及如何通过成分和工艺控制镀层的微观结构,如Zn相、MgZn2相、Al相的比例和分布。表面处理技术主要涉及在镀锌铝镁基板上进行铬酸盐处理、无铬处理、耐指纹处理、复合涂层等后处理技术,以赋予产品更多功能。应用开发方面,主要针对光伏支架、汽车防撞梁、电池包外壳等特定的应用场景开发专用产品。
中国宝武通过其旗下的宝钢、武钢、马钢等公司申请了大量核心专利,技术覆盖全面,已实现量产并具备与国际产品竞争的实力。鞍钢、首钢、河钢、山东瑞丰等企业同样拥有强大的研发能力和完整的专利布局,是市场的主要参与者。中国专利在避开国外核心专利前提下,开发出具有自主知识产权的新成分体系,比如低镁、高铝、添加特殊微量元素等。同时还侧重成本控制与工艺简化,低成本且高效地生产锌铝镁镀层钢。未来专利将更集中于超高耐蚀、高强韧、多功能的新一代产品,同时无铬化表面处理、低温高效镀覆工艺、低碳排放等绿色制造技术可能成为重要专利方向[10]
焊接是锌铝镁镀层钢应用中的难点和关键,主要问题包括液态金属脆化(LME)裂纹、焊接飞溅、气孔,以及焊道和热影响区因镀层烧损导致的耐蚀性下降。
LME裂纹是锌铝镁镀层高强钢,特别是450 MPa以上高强钢焊接时的主要风险,目前的解决方案是优化焊接工艺、焊前预处理、激光焊接、随焊防腐。优化焊接工艺,如采用惰性气体保护焊接,可显著降低裂纹敏感性,有研究声称能将700 MPa级高强钢的LME开裂率降至近零。焊前预处理,日本企业曾建议焊前去除焊缝区域镀层。新型焊接方法,如探索采用激光等能量更集中的热源。随焊防腐技术,这是一种同步进行焊接和防腐的创新方法,在焊接时,利用焊接热源同步熔化送入的低熔点防腐材料,使其熔覆于焊道表面,形成冶金结合的防腐层[11-12]
成形性与表面质量协同控制研究。家电对钢板表面质量要求极高。攀钢等企业通过攻关,已解决了典型表面缺陷(如圆点缺陷)和镀层成形性等问题,成功开发出高表面质量的中铝系锌铝镁镀层钢产品用于空调零部件。对于厚规格镀层钢,圆点缺陷的成因被归结于凝固过程中伪共晶组织的形成。通过开发分段冷却设备及优化控制冷却工艺,可以有效抑制此类缺陷,提高产品表面质量和合格率。
高强化与高塑性协同控制研究。在公路护栏制作等方面,需要700 MPa级且伸长率不低于20%的高强高塑性钢,而国内外传统高强钢难以同时满足这一要求,通过“热轧-酸洗-退火”流程,综合运用多种强化机制并优化组织调控,已成功开发出满足要求的700 MPa级高强高塑性锌铝镁镀层钢。
尽管锌铝镁镀层技术已日趋成熟,但仍面临挑战,主要有高镁产品生产稳定性及镀层表面质量控制、焊接与涂装工艺适配性等。高镁含量易导致镀液氧化、产生底渣等问题,对生产工艺控制要求极高,如何获得无缺陷、均匀光亮的表面,仍是各企业攻关的核心,镀层中高Al、Mg含量对焊接参数和涂装前处理提出了新要求,需与下游行业共同开发新标准。
锌铝镁镀层钢未来研究方向主要有以下几点。
(1)成分设计与微观调控精细化。通过添加微量的Si、Ni、Cu、Ti、RE(稀土)等元素,进一步优化组织,提高耐摩擦、耐腐蚀、耐高温氧化等特定性能。
(2)超低镁与超高镁差异化发展。一方面,开发成本更优、性能足以替代GI钢板的超低镁(<1%Mg)产品;另一方面,开发用于极端环境的超高镁(>5%Mg)或多元合金化产品。
(3)绿色低碳制造技术。研发更低温度的热浸镀工艺,减少能耗;提高镀液利用效率,减少废渣排放;开发无铬钝化、低VOC涂层等环保表面处理技术,打造全生命周期绿色产品。
(4)镀层与先进高强钢基板的结合。开发与超高强钢(UHSS)、第三代汽车钢等先进基板完美匹配的镀层技术,满足汽车轻量化和安全性的双重需求。
