The endurance bending strength of gear for reducer is checked as well as it is deduced that it is seriously lower under the impact load of billet to work roll table so as to cause the problems of frequent gear tooth break and locating key cutting based on structure of reducer for work roll table of CCS rolling mill combining with causes of billet impacting work roll table and its impact load.Under the original working conditions, reasonable structure of reducer for work roll table is obtained by using the locating key with double keyways after quenching and tempering, increasing length and height of output shaft for reducer, changing size of base for reducer as well as increasing such parameters as maximum output torque and input power. After the optimization, endurance bending strength of tooth root and contact fatigue strength of tooth surface for reducer could meet the requirements of on-site working conditions.

根据CCS轧机工作辊道减速机的结构,并结合坯料撞击工作辊道的原因及其冲击载荷,校核了减速机齿轮的弯曲疲劳强度,推导出在坯料对工作辊道的冲击载荷下,齿轮弯曲疲劳强度严重偏低,从而导致经常断齿和定位键切键问题。在原工况条件下,通过使用热处理调质后的双键槽定位键,增加减速机输出轴长度,提高减速机输出轴高度,改变减速机底座尺寸,增大输出最大扭矩和输入最大功率等参数,得出工作辊道减速机的合理结构,优化后减速机的齿根弯曲疲劳强度和齿面接触疲劳强度均能满足现场工况要求。

根据CCS轧机工作辊道减速机的结构,并结合坯料撞击工作辊道的原因及其冲击载荷,校核了减速机齿轮的弯曲疲劳强度,推导出在坯料对工作辊道的冲击载荷下,齿轮弯曲疲劳强度严重偏低,从而导致经常断齿和定位键切键问题。在原工况条件下,通过使用热处理调质后的双键槽定位键,增加减速机输出轴长度,提高减速机输出轴高度,改变减速机底座尺寸,增大输出最大扭矩和输入最大功率等参数,得出工作辊道减速机的合理结构,优化后减速机的齿根弯曲疲劳强度和齿面接触疲劳强度均能满足现场工况要求。

The endurance bending strength of gear for reducer is checked as well as it is deduced that it is seriously lower under the impact load of billet to work roll table so as to cause the problems of frequent gear tooth break and locating key cutting based on structure of reducer for work roll table of CCS rolling mill combining with causes of billet impacting work roll table and its impact load.Under the original working conditions, reasonable structure of reducer for work roll table is obtained by using the locating key with double keyways after quenching and tempering, increasing length and height of output shaft for reducer, changing size of base for reducer as well as increasing such parameters as maximum output torque and input power. After the optimization, endurance bending strength of tooth root and contact fatigue strength of tooth surface for reducer could meet the requirements of on-site working conditions.

轨梁厂2#线CCS轧机工作辊道减速机是保证型钢、重轨顺利轧制的重要设备,运行状态直接关系到整条产线的生产效率和生产成本[1-2]。自轨梁厂2#线建成并投入生产以来,CCS轧机工作辊道减速机经常发生高速级小齿轮折断、接手打齿、定位键切键事故,导致现场事故时间增加,严重影响了正常生产,需要对减速机结构进行优化。
轨梁厂2#线CCS轧机工作辊道减速机为二级传动渐开线圆柱斜齿轮减速机,速比为4.41,输出扭矩为862 N·m,最大输出扭矩1 780 N·m,安全系数2.9。该减速机具有体积小、结构紧凑、传动平稳、效率高等优点,但其高速级齿轮与电机轴采用螺栓连接工艺装配,属平行轴式电机直联型减速机,转速较高,不耐冲击[3-5]。该减速机为西门子Z108系列,后国产化使用CRW97系列产品[6],见图1
减速机齿轮不断受到外力产生的冲击载荷,接手和齿轮的疲劳强度降低就会发生减速机齿轮折断和接手打齿、脱齿事故,如图2图3所示。定位键规格为B10×20,执行GB/T 1096—2003,承载瞬间冲击能力有限,易发生切键事故,如图4所示。据统计,在使用寿命内发生齿轮和减速机接手打齿、脱齿事故的减速机比例达到90%,减速机设计使用寿命为1年,但在现场使用7~15天就发生打齿、脱齿、切键事故[7-8]
根据现场检测和统计,工作辊道上方输送的坯料温度约1 050 ℃,坯料中心最高温度约1 150 ℃。当坯料输送至CCS轧机前横移机时,在CCS轧机前横移机将坯料横移至CCS轧机前延伸辊道期间,坯料在自身重力下,没有辊道支撑的坯料头部和尾部会发生一定幅度的“下垂现象”,如图5所示。坯料在横移机小车横移过程中,坯料超出第一个小车的距离越大,坯料头部和尾部下垂的幅度越大,在进入CCS轧机轧制前,坯料头部对工作辊道的冲击力越大,从而导致工作辊道在受到坯料冲击后,冲击力通过工作辊道接手传递至减速机接手,减速机接手受到较大载荷,发生定位键切键,接手打齿、脱齿的事故。经现场测量,CCS轧机前延伸辊道间距为1 600 mm,前工作辊道间距为1 600 mm,坯料最大运行速度为3.3 m/s,坯料头部下垂量为30~50 mm。
从高速级齿轮断齿现象分析,有可能是齿轮的弯曲强度不够。
辊道受到的冲击力F为:
$ F=m a=m v / t=18000 \times 5 / 0.05=1800000 \mathrm{~N}$
式中:m为1米型钢钢坯质量,取18 t;v为钢坯最大前进速度,取5 m/s;t为冲击时间,取0.05 s。
减速机齿轮受到的力矩T为:
$ T=F D /(2 i)=1800000 \times 0.36 /(2 \times 4.41)= 73469 \mathrm{~N} \cdot \mathrm{~m}$
式中:F为辊道受到的冲击力,由公式(1)计算得出F为1 800 000 N;D为辊道直径,取360 mm;i为减速机传动比,取4.41。
减速机齿轮水平冲击力Fx为:
$ F_{x}=2 T / d=2 \times 73469 / 0.3=489793 \mathrm{~N}$
式中:T为减速机齿轮受到的力矩,由公式(2)计算得出T为73 469 N·m;d为齿轮分度圆直径,取300 mm。
减速机齿轮最大弯曲疲劳应力:

式中:Fx为减速机齿轮水平冲击力,由公式(3)计算得出Fx为489 793 N;KA为使用系数;KV为动载系数;K为齿向载荷分配系数;K为齿间载荷分配系数;Y为载荷作用于齿顶时的齿形系数;Y为载荷作用于齿顶时的应力修正系数;Yε为重合度系数;Yβ为螺旋角系数,KAKVKKYYYεYβ系数乘积统一取值1.5;b为齿宽,取6 mm;mn为法面模数,取2[9]
减速机接手材质为45号调质钢,查得疲劳许用应力σFP=153 MPa。
减速机齿轮的弯曲强度安全系数SF的计算公式为:
$ S_{\mathrm{F}}=\sigma_{\mathrm{FP}} / \sigma=153 / 61.2=2.5<3$
式中:σFP为减速机齿轮最大弯曲疲劳应力,由公式(4)计算得出σFP为61.2 MPa;σFP为45号调质钢疲劳许用应力,查得σFP=153 MPa。
对工作辊道减速机齿轮强度计算结果分析,减速机齿轮最大弯曲疲劳应力值太低,在钢坯连续撞击CCS轧机前工作辊道过程中,减速机齿轮会持续受到冲击载荷,其弯曲强度不能满足冲击载荷要求。减速机齿轮的安全系数为2.5,安全系数低,极易发生减速机齿轮打齿、齿根断的现象[10-11]
为得到更准确、形象的齿轮弯曲应力和变形量,对齿轮进行了静态有限元分析。为模拟实际工况,在齿轮两端设置夹具,限制齿轮轴向的自由度,如图6所示。根据理论计算齿轮受到的冲击力Fx=489 793 N,增加垂直于齿轮接触面489 793 N的载荷,如图7所示。通过Simulation模块有限元分析,可以明显看出,应力在齿尖比较集中,最大应力可达到8.37×108 N,变形在齿面的中部位移量最大,最大变形量可达到7.32 mm,如图8所示。
经过对辊道减速机齿轮弯曲强度计算和应力分析,在连轧钢坯持续的冲击载荷下,其弯曲强度不能满足冲击载荷要求。原设计中齿轮的齿尖和齿面应力最为集中,且位移变形量最大。
增加齿轮应力的最有效措施是加大中心距,在齿轮的齿数、模数、齿宽一定时,弯曲强度与中心距成正比关系。因此采用输出轴尺寸不变、增加中心距的优化方案,如图9所示。具体结构优化设计如下。
(1)减速机输出扭矩由原来的1 780 N·m增大到4 300 N·m,允许输入最大功率由原来的53.2 kW增大到134 kW,安全系数增大到7.2。
(2)定位键更改为热处理调质后的加强平键,且开双键槽。
(3)减速机输出轴高度由原来的225 mm提高至280 mm,长度由原来的110 mm增加至120 mm,中心距增加至150 mm,外壳及地脚螺栓尺寸也随之更改。
针对轨梁厂2#线CCS轧机工作辊道减速机频发的高速级小齿轮折断、接手打齿、定位键切键问题,通过工况分析、应力计算与有限元分析,明确故障根源为原减速机齿轮弯曲强度不足、定位键抗冲击能力弱,且坯料“下垂”产生的冲击载荷进一步加剧故障。基于此,采用增大中心距的优化方案,同步提高减速机输出扭矩至4 300 N·m,安全系数提高至7.2,定位键更换为热处理加强平键并开双键槽,调整输出轴尺寸与外壳结构。现场应用表明,优化后的减速机稳定运行1年,减速机联轴器损坏、定位键切键、传动齿轮打齿故障彻底消除,显著降低了轧机的维修成本与停产时间,保证了设备可靠性和稳定性,提高了产线生产效率,该优化方案具备推广价值。
