In the design of blast furnaces in Baotou Steel, “long campaign of blast furnace” is always the subject. In order to adapt to the smelting of special ore in Bayan Obo, blast furnace profile is gradually developed towards low shaft, the part below middle of blast furnace shaft is constructed with microporous alumina carbon brick instead of carbon brick, thick furnace lining is gradually changed to thin skinned lining, furnace hearth is with domestic large carbon brick and high heat-conducting UCAR carbon brick as well as low heat-conducting furnace hearth is changed to high heat-conducting furnace hearth. The production technology management system that could ensure stable and smooth operations of blast furnace, high output and low consumption as well as campaign of blast furnace to be over 15 years is formulated through paying attention to construction quality, optimizing cooling equipment and medium parameters, adhering to the principle of beneficiated burden material, controlling contents of harmful elements as fired, keeping furnace hearth active as well as strengthening technologies and management measures at later stage of campaign.

包钢在高炉设计中,始终以“高炉长寿”为主题。为适应白云鄂博特殊矿冶炼,高炉炉型逐渐向矮胖型发展,炉身中部以下从炭砖砌筑过渡到微孔铝炭砖砌筑,将厚炉衬逐步改为薄壁炉衬,炉缸部位采用国产大块炭砖和高导热的UCAR炭砖,由低导热炉缸改为了高导热炉缸。重视施工质量,优化冷却装置与介质参数,坚持精料方针,控制入炉有害元素含量,保持炉缸活跃,强化炉役后期的技术和管理措施,形成可确保高炉稳定顺行、高产低耗和高炉一代寿命达到15年以上的生产技术管理体系。

In the design of blast furnaces in Baotou Steel, “long campaign of blast furnace” is always the subject. In order to adapt to the smelting of special ore in Bayan Obo, blast furnace profile is gradually developed towards low shaft, the part below middle of blast furnace shaft is constructed with microporous alumina carbon brick instead of carbon brick, thick furnace lining is gradually changed to thin skinned lining, furnace hearth is with domestic large carbon brick and high heat-conducting UCAR carbon brick as well as low heat-conducting furnace hearth is changed to high heat-conducting furnace hearth. The production technology management system that could ensure stable and smooth operations of blast furnace, high output and low consumption as well as campaign of blast furnace to be over 15 years is formulated through paying attention to construction quality, optimizing cooling equipment and medium parameters, adhering to the principle of beneficiated burden material, controlling contents of harmful elements as fired, keeping furnace hearth active as well as strengthening technologies and management measures at later stage of campaign.

包钢股份炼铁厂是包头钢铁(集团)有限责任公司主体厂矿之一,现有高炉五座,有效容积11 400 m3,其中1号、3号高炉有效容积均为2 200 m3,4号高炉有效容积为3 000 m3,5号高炉容积为1 500 m3,6号高炉有效容积为2 500 m3,具备年产926万吨生铁能力。
包钢在大型高炉设计中,通过优化炉型、采用合理炉缸内衬结构、使用铜冷却壁和软水密闭循环系统、选择薄壁炉衬、自动化检测与控制、加强炉体维护等技术为高炉长寿创造了条件,也提出了长寿高炉的基本设计思想。为了适应这一发展趋势,在高炉设计中,始终以“高炉长寿”为主题,以应用多种成熟的先进技术为指导思想,以客观、科学、经济的态度为基本前提,对投入与效益统筹考虑,优化结合,充分对高炉合理炉型、合理内衬结构、不同部位耐火材料的选择、冷却方式、冷却系统(包括冷却器的结构、材质与水质等)及其他方面进行综合考虑。
高炉炉型逐渐向矮胖型发展,矮胖型高炉有利于在合理范围内提高高炉冶炼强度,同时降低煤气在炉内线速度,改善煤气流分布,也使炉墙对炉料的摩擦阻力减小,炉料对炉墙冲刷也相应减弱,有利于炉况稳定顺行,提高生产效率,也有利于延长炉身寿命。包钢高炉使用的白云鄂博矿含有F和K、Na,造成入炉矿的软化温度偏低,高炉软熔带位置较高,软熔层厚,压差高;初渣中含有较高的CaF2和FeO,难以形成稳定的渣皮,不能有效地保护冷却设备;烧结矿还原性差、直接还原度高;炉渣热焓低、黏度小,炉缸温度不足;碱金属的循环富集,促使焦炭与CO2的溶损反应,促使烧结矿、球团矿粉化,易产生炉缸堆积,风口破损等现象[1]
根据上述特点,包钢高炉设计炉型时,在总结国内外高炉长寿经验的基础上,采用国内外行之有效的技术,并充分考虑包钢现有原料条件和操作习惯,形成保证高炉稳定顺行、高产低耗和高炉一代寿命达到15年以上的设计方案。
包钢4号扩容改造到3 000 m3和包钢新建6号2 500 m3高炉都为矮胖炉型,包钢4号、6号、5号和1号、3号高炉大修后炉型对比见表1
现代高炉死铁层的主流设计一般采用加大死铁层深度。加大死铁层深度可以减小铁水环流速度和减轻对炉底、炉缸砖衬的冲刷,有利于开通料柱下部通道,从而减轻出铁时铁水环流对炉缸下部造成的“蒜头状”侵蚀,有利于延长炉缸寿命,同时加大死铁层深度可贮存更多的铁水,保证炉缸有足够的热量,稳定铁水温度及铁水成分。高炉死铁层深度与炉缸直径比在0.22~0.25,对提高喷煤量、活跃炉缸有利[2]
高炉炉型设计的关键在炉缸。为适应大喷煤技术,有利于煤粉的充分燃烧及改善高炉下部中心焦的透气性,必须保证风口前有足够的回旋区空间,因此在扩大炉缸直径的同时,应增加炉缸的高度。根据国内同类型高炉的成功经验,炉缸加高后,扩大了风口回旋区,既有利于高炉强化和顺行,又可提高炉缸内的热量储备和铁水温度,还可消除炉缸堆积,高炉开炉时达产快[2]
根据《高炉设计 炼铁工艺设计理论与实践》,薄壁大型高炉D/d取值1.14~1.2[3]。炉腰直径扩大,炉内煤气阻力减小,高炉顺行,生产指标得到改善,较大炉腰直径能保证高炉下部有较大的空间,能提高高炉的储热量,有利于降低燃料比。
增加了炉腰直径,适当减小高炉炉腹角度,降低了煤气流速,有利于炉内煤气流均匀分布,减小炉料下行阻力,延长煤气在炉内的停留时间,提高煤气利用率。小的炉腹角可以降低煤气流对炉腹区域渣皮的冲刷,利于炉腹冷却壁更好地结渣皮,炉腹处炉壳远离风口回旋区,延长炉腹寿命。近代大中型高炉炉腹高度一般在3.0~3.6 m,炉腹角在75°~78°。
近年来由于喷煤量加大,高炉出现中心气流发展、边缘气流加重的趋势。这是由于炉缸煤气量增加,炉料中焦炭量相对减少、矿石量相对增多的缘故,可适当减小炉身角。根据《高炉设计 炼铁工艺设计理论与实践》,高炉炉身角大都在79°~83°[3]。由于包钢高炉用铁矿石的还原性比较差,适当增加炉身高度。
根据高炉设计经验,d1/D在0.64~0.73之间,根据《高炉设计 炼铁工艺设计理论与实践》,d1/d在0.73~0.78范围。根据经验炉喉直径与炉缸直径在0.7~0.8 m的范围内煤气阻力最小,适合于高炉强化,炉喉高度应以能控制炉料和煤气流分布为限,过高的炉喉会使炉料挤紧而影响下料,过小不利于改变装料制度来调节煤气流分布,炉喉高度一般在2 m左右[3]
包钢目前有7座高炉,老体系5座高炉,新体系2座高炉。1号、3号、5号、4号高炉采用陶瓷垫形式,6号、7号、8号高炉采用陶瓷杯形式。所有高炉都是炉底满铺4层高导热炭砖(半石墨炭砖)和微孔炭砖,铁口以下炉缸采用超微孔炭砖,铁口以上炉缸采用微孔炭砖,风口采用组合砖,采用灰刚玉砖或氮化硅结合碳化硅砖。4号、6号高炉炉缸采用西格里进口超微孔炭砖。
除5号高炉外,其他高炉均采用铜冷却壁。高炉炉缸一般采用光面冷却壁,材质为RTCr低铬铸铁或灰口铸铁。为实现高炉长寿目标,高炉炉腹、炉腰各一段和炉身下部二段(或三段)采用铜冷却壁(或铜钢复合冷却壁)。炉身中上部采用镶砖球墨铸铁冷却壁。
炉缸1~5段采用光面低铬铸铁冷却壁,炉腰、炉腹6~10段采用钻孔4通道铜钢复合冷却壁,炉身11~15段采用单层水冷镶砖球墨铸铁冷却壁,典型规格参数见表2
炼铁厂目前有5座高炉,5号高炉采用工业水冷却,其余高炉均采用软水密闭循环冷却。表3为高炉冷却设备冷却情况。
炼铁厂投产初期,高炉炉龄普遍比较低,若无中修炉龄更短。随着白云鄂博矿冶炼水平和高炉长寿技术的不断进步,包钢高炉的炉龄不断提高,1995年投产的4号高炉炉龄达18年6个月,单位炉容产铁量12 535 t/m3,1994年扩容改造后的3号高炉炉龄21年,单位炉容产铁量14 834 t/m3,2001年扩容改造后的1号高炉炉龄23年,单位炉容产铁量15 573 t/m3表4为包钢高炉历代炉役情况。
炉型设计是否合理直接影响高炉的寿命,但炉型是否合理最终还要视生产实践中操作炉型的适应性而定。包钢高炉炉型设计逐步趋于矮胖,高径比从最初的2.92降到目前的2.18。包钢高炉生产实践表明,矮胖型高炉对炉况的适应性强,且有利于强化冶炼。包钢高炉炉型设计进步的另一个特点是炉缸高度和死铁层深度不断加大。1号高炉投产时高炉死铁层深度最初设计为724 mm,根据白云鄂博矿冶炼的特点,同时随着炉料结构的变化和高炉冶炼技术的不断进步,为了克服铁水环流冲刷和铁水渗透侵蚀对炉腹、炉缸造成的破坏,设计上适当加大死铁层深度,能有效降低炉缸侧壁铁水环流的流速,减轻铁水环流造成的侵蚀。1号高炉2001年10月大修投产、4号高炉2014年11月大修投产,均将死铁层加深到2 400 mm以上。
多次高炉破损调查结果表明,使用白云鄂博矿冶炼的高炉具有矿石软化温度低、软熔带位置高的特点。20世纪六七十年代,为适应特殊矿冶炼,从炉身中部以下采用炭砖砌筑。80年代中期开始砌筑烧成微孔铝炭砖,并按操作炉型砌筑,炉身炉衬厚度约为600 mm左右。炉缸部位采用国产大块炭砖。从1997年开始,随着冷却设备的改进(由单层冷却改为双层冷却,冷却能力提高),以及对炉衬作用认识的加深,将厚炉衬逐步改为薄壁炉衬。而炉缸部位采用了高导热的UCAR炭砖,由低导热炉缸改为高导热炉缸。
包钢建厂初期,1到3号高炉炉体冷却设备配置大致相同,即炉底、炉缸采用光面冷却壁,炉腹采用双层水管镶砖冷却壁;局部不同,如1号、2号高炉炉腰为1段铜冷却板加1段镶砖冷却壁,炉身采用冷却壁加支梁式水箱结构;3号高炉炉腰、炉身为铜冷却板加冷却壁。
1994年3号高炉改造和1995年新建成的4号高炉炉身采用卧式冷却板和立式冷却壁结合、工业水开路循环冷却。2005年1月20日建成的5号高炉采用双层冷却、板壁结合、工业水开路循环冷却。2006年12月12日建成的6号高炉采用除盐水密闭循环冷却,炉体采用部分铜冷却壁(炉腹、炉腰各1段,炉身下部3段)。2014年11月19日扩容改造后的4号高炉采用除盐水密闭循环冷却,炉体采用部分铜冷却壁(炉腹、炉腰各1段,炉身下部2段)。
冷却壁和炭砖之间、大炭砖和模压砖之间以及炉底的捣打料必须捣实,减少气隙,保证传热畅通,降低炭砖表面温度,减缓炭砖侵蚀,同时防止环砌炭砖向外移动,避免砖与砖之间出现大的缝隙。
冷却壁安装符合施工质量要求,冷却水管中心线和炉壳开孔中心线吻合,防止冷却壁变形时剪切水管。
冷却壁和炉壳之间的空间压浆密实,防止煤气贯通后出现冲刷损坏冷却壁水管、炉壳发红、封罩漏煤气等现象。
严格控制炭砖砌筑缝隙,防止缝隙过大,出现渗铁。
冬季施工定要做好保温工作,尤其是填充捣打料的作业环境温度必须达标,防止捣打料受冷冻住或夹心留存缝隙,造成后期生产上的被动。
烧结矿品位逐步提高,由20世纪70年代的46%左右提高到目前的56%左右。
优化炉料结构,入炉综合品位提高至58%以上,降低渣比,减小炉渣对耐材的侵蚀。
提高焦炭质量,包钢焦炭自建厂以来进行了多次技术攻关,质量逐步提高。2004年以来焦炭CRI从26%降低至23%,CSR从56%提高至68%。
随着选矿技术的不断进步,高炉入炉碱负荷逐步降低,但仍高于行业标准。目前,包钢高炉入炉碱负荷高达5.5 kg/t,是行业标准3.0 kg/t的近2倍。2014年4号高炉大修改造破损调查显示,碱金属危害仍然存在。为了减少K、Na、Zn等有害元素在髙炉内循环富集,包钢高炉制订相应的管理考核办法,定期排碱。
由于白云鄂博矿软化温度低,矿石在块状带得不到充分预热和还原,炉渣热焓低,导致炉缸热量不足。为了保证炉缸温度充足,包钢高炉一直控制较高的炉温。保持较高炉温有利于提高炉缸热储备,活跃炉缸,减小铁水环流对炉缸的侵蚀,减轻炉缸“蒜头”状侵蚀,延长高炉炉缸、炉底寿命。2014年6月,4号高炉大修停炉破调查发现,炉缸与炉底部位侵蚀呈“锅底”状,有效保护了炉缸、炉底。
当高炉生产进入炉役后期,由于炉体部分冷却壁和内衬已被侵蚀掉,对高炉炉体的不同部位,采取不同的修补措施。如更换冷却壁和炉皮,喷涂造衬、压力灌浆、安装水冷柱、增加监控手段等,使炉体重新形成保护层,同时制定高炉长寿预警标准和措施,能有效延长高炉的使用寿命[4]
包钢3号高炉1994年大修复产,2015年10月,由于受到炉缸二段水温差升高、炉体冷却壁大面积破损等因素的影响,高炉停炉。2017年1月采用美固美特公司生产的浇注料在炭砖热面进行了整体浇注,同年6月点火送风,至2021年11月停炉大修,浇注炉缸的使用寿命达到4年零5个月,超出设计使用寿命1年零5个月。开炉以来,高炉产量节节攀升,不仅创造了5 204 t的月产日均历史记录,同时多次刷新日产历史记录,目前日产最高纪录为5 550 t。
2021年12月停炉对3号高炉炉缸进行破损调查,对炭砖残余厚度、浇注料残余厚度分别进行测量,结合原浇注设计炉型参数,侵蚀严重区域分别出现在4#、12#、15#、18#、26#风口下方,上述位置分别处于南、北两铁口两侧45°夹角的两侧,规律性较为明显;南、北两铁口夹角90°位置处,侵蚀情况相对较轻。通过对数据系统地整理发现,浇注料在纵向方向整体保留较好,只有部分初始浇注较薄区域炭砖热面裸漏,其他浇注厚度在300 mm以上的区域,浇注料清晰可见。其中浇注料侵蚀最严重区域在北铁口,残余厚度为850~900 mm,侵蚀厚度为720~770 mm,而同标高非铁口区域,侵蚀程度较轻,侵蚀厚度为100~400 mm。炉缸整体上侵蚀较轻,但南北两铁口两侧45°夹角的两侧侵蚀仍比较严重,下部也能清晰地看出“蒜头状”侵蚀轮廓。虽然局部铁口区域侵蚀较严重,炉缸浇注后的再侵蚀较少,浇注修复取得了良好效果。
3号高炉炉缸南北铁口下方热电偶温度从开炉后一直呈上升趋势,2023年5月7日北铁口炭砖温度最高达到582 ℃,南铁口炭砖温度最高达到561 ℃,水温差0.48 ℃,热流强度27 kW/m2。通过采取铁口框架浇注、铁口区灌浆、使用含钛炮泥、调整铁口上方风口长度、细化铁口操作维护、调整冷却水量增加冷却强度等措施,炉缸侧壁温度上升得到了有效的遏制,目前基本稳定在350~400 ℃左右,处于可控范围内,消除了炉缸安全的重大隐患。
由于白云鄂博矿独有的特殊性,碱金属含量较高,为了降低生铁成本,目前包钢推行经济合理炉料结构,实行“经济料、经济管”的原则。碱金属危害仍然是影响包钢高炉顺行与长寿的重要因素[4]
由于白云鄂博矿的冶炼特殊性,矿石软化温度低、熔融区间宽,高炉软熔带根部相对较高。因此,包钢高炉炉身下部和炉腰冷却设备容易损坏,一般高炉生产5~6年就需要项修或中修,更换该部位冷却壁和炉皮[4]
(1)炉型设计采用加大死铁层深度,可以减小铁水环流速度和减轻对炉底、炉缸砖衬的冲刷;增加炉缸高度,既有利于高炉强化和顺行,又可消除炉缸堆积;增加炉腰直径,减小炉料下行阻力,提高了煤气利用率。
(2)通过改进炉型、提高耐材质量、加强施工质量管理、优化冷却装置与介质、坚持精料方针、控制入炉有害元素含量、保持炉缸活跃、强化炉役后期管理等措施,有效缓解了冶炼白云鄂博矿软化温度低,软溶带位置高对炉身冷却系统加速损坏的难题。
(3)炉役后期通过更换冷却壁和炉皮,喷涂造衬、压力灌浆、安装水冷柱、增加监控手段等,使炉体重新形成保护层,同时制定高炉长寿预警标准和措施,能有效延长高炉的使用寿命;对于炉缸侧壁温度异常升高,通过采取铁口框架浇注、铁口区灌浆、使用含钛炮泥、调整铁口上方风口长度、细化铁口操作维护、调整冷却水量增加冷却强度等措施,炉缸侧壁温度得到有效的控制。
