In the paper, it is found that the hardness and wear resistance of working layer for cast iron roll are improved as well as the labor costs are reduced by developing continuous rolling concave roll with the metal spraying process through optimizing such key control points as the chemical composition and production process of continuous rolling roll as well as comparing and analyzing its mechanical properties and microstructure before and after optimization, which provide the technical basis for developing large grooved roll and roll collar in future.

通过优化连轧辊的化学成分、生产工艺等关键控制点,对比分析了优化前后连轧辊的力学性能和显微组织,结果表明采用金属型喷涂工艺开发连轧凹面辊,提高了铸铁轧辊的工作层硬度和耐磨性,降低了人工劳动成本,为将来开发大型带槽轧辊和辊环提供了技术基础。

In the paper, it is found that the hardness and wear resistance of working layer for cast iron roll are improved as well as the labor costs are reduced by developing continuous rolling concave roll with the metal spraying process through optimizing such key control points as the chemical composition and production process of continuous rolling roll as well as comparing and analyzing its mechanical properties and microstructure before and after optimization, which provide the technical basis for developing large grooved roll and roll collar in future.

型钢的种类很多,轧制时轧辊有开槽轧辊和万能轧机轧辊两种,对于轧制无缝管所用的连轧辊为开槽轧辊。目前连轧辊生产方式有两种,一种为“无限冷硬工艺”铸成平辊,然后加工孔型,所生产的轧辊最大缺点是孔型部位的耐磨层在加工孔型时被切除,导致孔型部位硬度落差较大、硬度低、耐磨性差;另一种为“对开式冷型挂砂工艺”铸出连轧辊孔型,虽然降低了加工费用,但是砂型的急冷效果差,孔型部位加工量不均匀,导致硬度不均,耐磨性无法更好地满足用户需求[1-3]。“金属型喷涂工艺”能够提高设备金属表面的耐磨性、耐腐蚀性,也能进一步提高设备金属表面的耐高温性能[4]。采用“金属型喷涂工艺”铸造带槽的连轧辊,是提高连轧辊凹面处硬度和耐磨性的最佳方法。
连轧凹面辊材质为SGPⅡ,其化学成分如表1所示。采用3 t电弧炉进行冶炼。具体工艺流程为原料熔炼→球化、孕育处理→喷涂涂料→合箱和浇注。
热处理可使轧辊晶粒细化,从而提高轧辊的强度和耐磨性。由于金属型喷涂工艺生产的连轧凹面辊在凝固后辊身内部产生的铸造应力较大,因此采用正火+回火的热处理工艺,如图1所示。
共研制生产了14支连轧凹面辊,化学成分和硬度检测如表2所示,化学成分中C、Si、Cr的含量与硬度值的变化有着密切的联系,辊号为150601和150701执行的是原“对开式冷型挂砂工艺”的化学内控标准,C含量为3.15%~3.35%,Si含量为1.55%~1.75%,Cr含量为0.45%~0.47%,该化学成分在使用原“对开式冷型挂砂工艺”时,硬度值比较高,无法满足客户所要求的硬度(HB)在350~400。辊号为151004—151106是采用“金属型喷涂工艺”生产的,表中数据显示采用“金属型喷涂工艺”生产的轧辊的硬度值均在客户要求的硬度(HB)在350~400之间,且H1、H2、H3的硬度值波动较小,硬度保持相对均匀。图2是轧辊的显微组织形貌,晶粒尺寸细小,碳化物含量在20%~30%,组织为珠光体。
采用“金属型喷涂工艺”生产连轧辊辊身在其化学成分内硬度得到有效控制,同时提高Si元素的含量,冶炼时可以提高废轧辊的加入量,降低生产成本。
活块的数量由活块自身重量决定,活块数量越多,重量越轻,释放应力效果越好。但是数量太多,合箱操作难度加大,通过使用立体模拟软件,准确的计算出活块的重量,最终选定所有规格活块分为8等份,合箱操作比较方便。
活块与活块之间的缝隙是生产一大难题,试制过程中,出现活块无法从轧辊辊身取出的现象。通过多次试验分析,确定缝隙控制在3.5 mm左右较为合理。
连轧辊带有凹槽,生产时一般采用冷型一分为二,也叫对开式冷型,浇注冷却后方便脱箱,但是通过多次试验后,对开式冷型在浇注完铁水后已经将所把合的螺栓合锻卡破坏,造成辊身开裂。本工艺采用了一体式冷型可以在脱箱时滑块与辊身同时拔出,避免了开裂现象。
为了防止活块滑落,冷型中下部加工成斜面,但是脱箱非常困难,冷型只能反向脱出,在一定程度上阻止了铁水的向下收缩,如图3所示。
通过多次的试验证明,冷型内侧不需要斜度,金属之间的摩擦力和活块之间的胀紧力,足以使活块牢固地贴附在直面冷型内侧,如图4所示。活块圆弧表面的光洁度直接影响脱箱以及轧辊凹槽的表面质量,通过采用“消失模铸造工艺”保证了活块表面的光洁度。
采用挂砂工艺生产凹面辊时,每支轧辊大约需要2人半天时间完成,辅助材料需消耗约300元,凹面成型率98%。在本次工艺改进为金属型后,相对于挂砂工艺,每支轧辊人工成本降低90%,材料消耗降低80%,凹面成型率提高到99.5%。
使用挂砂工艺生产轧辊很难保证3 000支过钢量,经过改为金属型喷涂工艺后,过钢量稳定在3 500~4 000支。由于急冷效果良好,使得组织致密,在轧辊下线再次加工时硬度落差较小,提高了轧辊的耐磨性,下一步将继续调整工艺,使得过钢量稳定在5 000支以上。
(1)金属型喷涂工艺生产的连轧辊满足用户要求同时生产时可提高废轧辊的利用率,降低生产成本。
(2)采用金属型喷涂工艺生产,操作方便、工序简单,极大的降低了工人的劳动强度。
