As the important energy medium, gas is widely used in each working procedure of metallurgical enterprises, but the inaccurate measurement of mixed gas flow always troubles accurate measurement of enterprise energy. In the paper, it is introduced the composition and general situations of mixed technology for gas of Baotou Steel, elaborated the measurement principle of throttling differential pressure flow meter, analyzed the causes of errors with differential pressure flow meter in the detecting system of mixed gas flow as well as proposed the method for correcting measurement of mixed gas flow under different working and equipment conditions so that the problem of inaccurate measurement of mixed gas is solved.

煤气作为重要的能源介质,被广泛地应用于冶金企业各工序环节中,混合煤气流量测量失准,一直困扰着企业能源准确计量。文章介绍了包钢煤气成分及煤气混合工艺概况,讲述了节流式差压流量计的测量原理,分析了混合煤气流量检测系统中采用差压流量计产生误差原因,并提出了针对不同的工况、设备条件下混合煤气流量测量的修正方法,解决了混合煤气测量失准的难题。

As the important energy medium, gas is widely used in each working procedure of metallurgical enterprises, but the inaccurate measurement of mixed gas flow always troubles accurate measurement of enterprise energy. In the paper, it is introduced the composition and general situations of mixed technology for gas of Baotou Steel, elaborated the measurement principle of throttling differential pressure flow meter, analyzed the causes of errors with differential pressure flow meter in the detecting system of mixed gas flow as well as proposed the method for correcting measurement of mixed gas flow under different working and equipment conditions so that the problem of inaccurate measurement of mixed gas is solved.

焦炉煤气、高炉煤气、转炉煤气作为冶炼的副产物多被其它工序环节进行能源再次应用,为了满足生产线工艺所需要的热值与压力,常需要将焦炉、高炉、转炉煤气按不同的比例进行加压、混合。混合煤气流量检测是形成闭环控制的关键。目前业内使用的气体流量检测元件,是基于连续性方程与伯努利方程进行工作的。节流元件设计是针对在一定的温度、压力下的某种气体,在一定的温度、压力下气体的密度是一个定值。在混合煤气测量中,当煤气温度、压力、配比发生变化时,密度发生了变化,对流量计算造成影响。如果按照简单的测量原理来测量混合煤气流量,误差就会非常大,需要通过一些算法进行修正或结合其他在线设备来联立检测,从而提高检测的精度。
表1可以看出,包钢的高炉煤气成分中对热值影响最大的CO含量波动在26%~30%,热值波动在500 kJ/m3左右,焦炉煤气成分中对热值影响较大的H2、CO含量波动在45%~55%、14%~27%,热值波动在2 700 kJ/m3左右,转炉煤气成分中对热值影响最大的CO含量波动在37%~55%,热值波动在1 550 kJ/m3左右,高炉煤气热值波动与高炉煤气热值之比在12.7%~14.6%之间,焦炉煤气热值波动与焦炉煤气热值之比在16.1%~19.2%,转炉煤气热值波动与转炉煤气热值之比在23.9%~31.4%之间。从热值波动的比值可以看出,包钢高炉煤气热值相对稳定,焦炉煤气次之,转炉煤气波动最大。
包钢煤气混合工艺有三种。第一种:先加压,后混合,将高炉煤气与焦炉煤气通过加压机加压至工艺流程所需要的压力,然后进行混合,混合后的煤气直接送至用户,轧钢加压站即采用此工艺。第二种:先将焦炉煤气加压至工艺流程所需要的压力,然后与来自主管网的高炉煤气混合,混合后的煤气再经过二次加压后送至用户,制氢站、宽厚板加压站即采用此工艺。第三种:将来自焦炉煤气主管网的焦炉煤气与来自转炉煤气主管网的转炉煤气进行混合,混合后的煤气通过加压机加压,然后送至用户,麦窑加压站采用此工艺。所有混合配比是根据用户要求的热值与压力,通过调节阀开度控制进气量大小来实现的。正常工况下,混合煤气采用焦炉、高炉煤气混合或者转炉、焦炉煤气混合,特殊工况下也会出现高炉、焦炉、转炉煤气进行混合的情况。
混合煤气流量测量一般采用差压式流量计来测量。焦炉煤气一般采用圆缺孔板、V锥作为节流装置。高炉煤气、转炉煤气可以采用标准孔板、威力巴流量计等作为节流装置。混合煤气一般采用标准孔板或圆缺孔板作为节流装置[1]
差压流量计的测量原理基于节流现象。以孔板为例,节流元件的孔径小于管道内径,当流体流经节流元件时,流束截面突然收缩,流速加快,节流元件后端流体的静压力降低,在节流元件前后产生静压力,该静压力差与流体流过的流量之间有确定的函数关系,如图1所示[2]
依据伯努利方程和绝热过程方程进行推导,对于可压缩气体流量方程为:

混合煤气流量:

式中:qv为瞬时流量;β为开孔比(孔板开孔面积与管道横截面面积之比);ρ为气体的密度;ΔP为节流元件前后的差压;C为流出系数;A0为孔板开孔面积;ε为孔板可膨胀系数。
从流量方程可以看出,流量测量是否准确,是由εβCA0ρ、ΔP所决定,测量一定的温度、压力下某种气体的流量,除了ΔP,其余5个参数是已知的,只要测出ΔP就可以测量出流体的流量。对于混合煤气,和设计值相比,ρCε是变化的,由于Cε的变化很小,对计算的影响不大,为了便于计算,把它们当做一个定值处理,ρ变化较大,只考虑ρ变化,上面的式子近似简化为式(4)。
混合煤气流量与设计流量之间的函数关系:

根据差压流量计的测量原理,流量测量的准确性取决于6个参数,其中βA0为固定值,ΔP可以通过高精度的差压变送器测量出准确值,εC值是变化的,通过查表可以知道ε值变化很小,对计算影响很小,对于给定的节流装置,其流出系数仅与雷诺数有关,通过查表,雷诺数在5 000到∞区间变化时,C值变化不大[3],εC对测量的影响不大。随着掺混比的实时变化,ρ变化很大。而ρ设计时是被当做定值来运算的,混合煤气ρ的变化,会导致流量测量的失准。只要解决了ρ准确性问题,混合煤气测量的准确性就得到了保障。
基于混合煤气流量检测存在的测量误差因素分析,提高混合煤气测量精度的关键在于对设计密度值的实时算法修正,混合煤气实际密度的获得需借助其它关联设备检测或算法来实现。图2为多用户混合煤气流量计量装置主体结构示意图。
如果现场没有关联设备就无法直接或间接测量混合煤气密度,对于这种条件,只能依靠理论计算来解决混合煤气密度。物质的密度等于物质的质量除以物质的体积,即ρ=m/V。混合前的高炉煤气、焦炉煤气流量是可以准确测量出来的,而ρρ可以通过化验得知成分后计算出来,将计算出的密度用于流量计算的修正,即可求出混合煤气的流量,这一方法用于轧钢加压站送长材厂1#、2#、3#线以及鱼雷罐烘烤的混合煤气测量。
混合煤气密度的计算公式:

ρ=(Qv×ρ+Qv×ρ)/(Qv+Qv)

式中:ρ为混合煤气密度;ρ为焦炉煤气密度;ρ为高炉煤气密度;Qv为焦炉煤气流量;Qv为高炉煤气流量。
管道上既安装流量测量仪表,又安装热值仪(没有比重计),可以测量出混合煤气的热值。通过热值来计算出混合煤气的密度。
混合煤气中焦炉煤气所占体积比公式:

Iv=(Q混热值-Q高热值)/(Q焦热值-Q高热值)

混合煤气中高炉煤气所占体积比公式:

Iv=(Q焦热值-Q混热值)/(Q焦热值-Q高热值)

混合煤气密度计算公式:

ρ=Iv×ρ+Iv×ρ

式中:Iv为混合煤气中焦炉煤气所占体积比;Iv为混合煤气中高炉煤气所占体积比;Q混热值为混合煤气热值;Q高热值为高炉煤气热值;Q焦热值为焦炉煤气热值。
将(6)、(7)、(8)式联立求解,即可算出ρ,通过ρ,可以计算出混合煤气的流量。这一方法用于轧钢加压站送轨梁2#线、制氢站送薄板冷轧、罩式炉、焙烧炉及宽厚板加压站送宽厚板加热炉的混合煤气流量测量。同样,焦炉、转炉混合煤气只需要将高炉煤气的参数替换成转炉煤气的参数即可。
管道上既安装流量测量仪表,又安装带比重计的热值仪,由于热值仪配备了比重计,比重计可以测量出混合煤气与空气密度之比,空气密度为1.29 g/cm3,将比重计的测量值与空气密度相乘,即可得到混和煤气的密度。比重计输出的4~20 mA直流电流信号,通过信号隔离器引入PLC,在PLC上做一个简单的运算即可求出混合煤气流量,此方法用于炼钢厂3座麦窑的混合煤气测量。
理论计算密度法、测量热值计算密度法这两种方法,密度的测量需要通过中间变量ρρQ高热值Q焦热值来计算,当转炉、高炉、焦炉煤气成分波动较大时,会产生较大的误差。如果要得到满意的测量结果,需要每周人工输入采样所得到的煤气成分,工作量较大,而第三种方法的比重是实时测量的,虽然采样时间存在一定的滞后,但是可以通过加装采样泵、优化算法来补偿,测量结果误差小,是最理想的测量方法。
3种方法的测量结果在炼钢厂3#麦窑进行了比对试验,在人工采样化验完成后,马上进行比对,3个测量值误差不超过2%,在工况变化较大的情况下,前两种方法和第三种方法测量结果比较,偏差变大。通过窑膛升温曲线可以计算出窑膛升温所需要的理论热值,以3种方法测出的混合煤气流量计算出的热值相比较,第三种方法计算热值与窑膛升温曲线所需要的理论热值最为接近,说明将比重计用于混合煤气流量测量是最好的方法。3#麦窑在引入比重计测量后,根据混合煤气流量参数进行操作,3个月吨白灰消耗标煤量下降了0.1%,为3#麦窑生产节能减排起到了关键作用。
三种混合煤气流量的测量方法在包钢内部不同产线的应用,解决了此前未采用这些方法时混合煤气流量测量失准、无法自动调控热值这一难题。在宽厚板加压站与麦窑加压站实现了混合煤气热值的自动调节,有效降低了转炉煤气与焦炉煤气的消耗量。
