The small-diameter boiler tube is designed and developed through innovating process design as well as its quality indexes are improved by Inner Mongolia Baotou Steel Special Steel Pipe Co., Ltd. based on the requirements of group company, “break through and improve product quality”. The seamless steel pipe with outer diameter of 51~114.3 mm and wall thickness of 3.5~12 mm is rolled by continuous casting billet of Φ150 mm in the original design of the unit. The demand of small-diameter boiler tube with outer diameter of 38~48 mm and wall thickness of 3.5~8 mm in the boiler tube industry is greater. The seamless steel pipes of two groups of outer diameter produced with the billets of the same diameter is realized and their wall thickness accuracy is -7.14%~9.14% through researching and developing the technology of large tube reducing rate for continuous mill unit as well as producing the seamless steel pipe with outer diameter of 38~48 mm by continuous casting billet of Φ150 mm. When rolling small-diameter boiler tubes made of materials of 25MnG, 15CrMoG and 12Cr1MoVG, there are defects of “straight fold” on inner surface as well as “linear indentation” and “subsurface cracks” on outer surface of steel tube. Their causes are analyzed combining with the deformation process and material characteristics as well as the solutions are formulated so that qualified rate of ultrasonic flaw detection of product is increased from 86.82% to 91.32%. The heat-treatment schedule for small-diameter boiler tubes made of materials of 15CrMoG and 12Cr1MoVG is formulated as well as the mechanical properties of products are stable under this process schedule, which could meet the requirements of GB/T 5310-2017 standard.

内蒙古包钢特种钢管有限公司围绕集团公司“突围打样提升产品质量”的要求,通过创新工艺设计,设计开发小口径锅炉管,并提高锅炉管的质量指标。机组原设计使用Φ150 mm连铸坯料轧制外径范围为51~114.3 mm、壁厚范围为3.5~12 mm的无缝钢管。锅炉管行业对于外径38~48 mm、壁厚3.5~8 mm的小口径锅炉管有较大的需求量。研究开发连轧机组大减径率技术,利用Φ150 mm连铸坯料生产外径范围为38~48 mm的无缝钢管,实现使用同一直径坯料生产两组外径范围无缝钢管,钢管的壁厚精度为-7.14%~9.14%。轧制材质为25MnG、15CrMoG和12Cr1MoVG小口径锅炉管时,在钢管的内表面出现了“内直道”缺陷,外表面出现了“青线”缺陷和“皮下裂纹”缺陷,结合变形工艺和材质特性分析了这些缺陷产生的原因,制定解决措施,产品超声探伤合格率由86.82%提高到91.32%。制定了材质为15CrMoG和12Cr1MoVG小口径锅炉管热处理制度,在该工艺制度下,产品的机械性能稳定,能够满足GB/T 5310—2017标准要求。

内蒙古包钢特种钢管有限公司围绕集团公司“突围打样提升产品质量”的要求,通过创新工艺设计,设计开发小口径锅炉管,并提高锅炉管的质量指标。机组原设计使用Φ150 mm连铸坯料轧制外径范围为51~114.3 mm、壁厚范围为3.5~12 mm的无缝钢管。锅炉管行业对于外径38~48 mm、壁厚3.5~8 mm的小口径锅炉管有较大的需求量。研究开发连轧机组大减径率技术,利用Φ150 mm连铸坯料生产外径范围为38~48 mm的无缝钢管,实现使用同一直径坯料生产两组外径范围无缝钢管,钢管的壁厚精度为-7.14%~9.14%。轧制材质为25MnG、15CrMoG和12Cr1MoVG小口径锅炉管时,在钢管的内表面出现了“内直道”缺陷,外表面出现了“青线”缺陷和“皮下裂纹”缺陷,结合变形工艺和材质特性分析了这些缺陷产生的原因,制定解决措施,产品超声探伤合格率由86.82%提高到91.32%。制定了材质为15CrMoG和12Cr1MoVG小口径锅炉管热处理制度,在该工艺制度下,产品的机械性能稳定,能够满足GB/T 5310—2017标准要求。

锅炉用无缝钢管  /  大减径率技术  /  内直道  /  皮下裂纹

The small-diameter boiler tube is designed and developed through innovating process design as well as its quality indexes are improved by Inner Mongolia Baotou Steel Special Steel Pipe Co., Ltd. based on the requirements of group company, “break through and improve product quality”. The seamless steel pipe with outer diameter of 51~114.3 mm and wall thickness of 3.5~12 mm is rolled by continuous casting billet of Φ150 mm in the original design of the unit. The demand of small-diameter boiler tube with outer diameter of 38~48 mm and wall thickness of 3.5~8 mm in the boiler tube industry is greater. The seamless steel pipes of two groups of outer diameter produced with the billets of the same diameter is realized and their wall thickness accuracy is -7.14%~9.14% through researching and developing the technology of large tube reducing rate for continuous mill unit as well as producing the seamless steel pipe with outer diameter of 38~48 mm by continuous casting billet of Φ150 mm. When rolling small-diameter boiler tubes made of materials of 25MnG, 15CrMoG and 12Cr1MoVG, there are defects of “straight fold” on inner surface as well as “linear indentation” and “subsurface cracks” on outer surface of steel tube. Their causes are analyzed combining with the deformation process and material characteristics as well as the solutions are formulated so that qualified rate of ultrasonic flaw detection of product is increased from 86.82% to 91.32%. The heat-treatment schedule for small-diameter boiler tubes made of materials of 15CrMoG and 12Cr1MoVG is formulated as well as the mechanical properties of products are stable under this process schedule, which could meet the requirements of GB/T 5310-2017 standard.

高压合金小口径锅炉管是企业的重要产品,结合锅炉市场对于小口径锅炉管的需要,开发了外径范围为38~48 mm、壁厚为3.5~8 mm的无缝钢管生产技术,目前主要牌号为20G、25MnG、15CrMoG、12Cr1MoVG。该部分锅炉管在超声探伤时,出现了“内直道”“青线”“皮下裂纹”缺陷,通过质量攻关逐一解决了这些问题。锅炉用无缝钢管超声探伤无损检测的合格率从2022年攻关前的86.82%提高到2023年攻关后的91.32%,综合成材率达到84.78%。
机组原设计用Φ150 mm坯料生产钢管外径为51~114.3 mm的无缝钢管,用Φ90 mm坯料生产外径为38~48 mm的无缝钢管。在使用Φ90 mm坯料轧制外径为38~48 mm的无缝钢管时出现了生产效率低、工艺事故频发的问题。针对锅炉管行业对外径小于51 mm规格有较大需求量,开发了连轧机组大减径率技术,利用Φ150 mm坯料生产外径范围为38~48 mm、壁厚范围为3.5~8 mm、材质为20G、15CrMoG、12Cr1MoVG、25MnG等牌号的锅炉管。
设计思路为在目前6架三辊连轧机的基础上建立一架独立的减径机架,该机架的孔型区别于一般意义的连轧机空减径孔型。一般意义上的空减径孔型(VRC)最大减径率设定为2%~3%[1-5],其目的是为了改善穿孔机轧制毛管的椭圆度,为连轧机咬入创造条件,提高连轧机第一架轧辊的寿命,该VRC机架放在连轧牌坊入口侧,传动电机功率配置的较小。设计将原6架连轧机的第一架轧机设定为减径机架,减径率设计为6%~7%,孔型设计上区别于VRC机架的孔型设计,该机架的电机功率满足大减径率的要求。
设计方案分为三个主要部分:①连轧机设计一套带空减径的轧机孔型,将连轧机组的总减径量由30 mm增加到40 mm,减径率由18.18%增加到25.0%;由6架轧机减壁厚转化成5架轧机减壁厚,第一架轧机不减壁厚,只是减小外径,即空减径孔型,连轧机的最大延伸系数4.0不变。②减小毛管外径。原设计Φ150 mm连铸坯料对应的毛管外径为165 mm,扩径率为10%;新设计的变化是将Φ150 mm坯料对应毛管外径增加到155 mm,扩径率减小为3.33%。扩径率减小后限制宽展进一步加剧,热工具的磨损显著加剧,同时对保证毛管外表面的质量带来挑战,需要改进原来穿孔机孔型设计,解决新问题。③张力减径机的单机架减径率由5.2%增加到5.8%,减径率的增加容易导致轧辊磨损速度加快,钢管表面容易出现“青线”缺陷。在单机架减径率不变的情况下,通过创新的张力减径机孔型设计解决这些新问题。
设计的核心理念为将入连轧机的毛管首先经过1架空减径孔型,将毛管外径控制到连轧机可以接受的外径范围内。原6架孔型都承担了减小钢管外径和减小壁厚的作用,新设计需要利用后面的5架轧机承担同样的减径减壁任务。新开发的系列连轧机出口钢管外径为120 mm,所以该系列为Φ120 mm系列。新开发的Φ120 mm系列与Φ135 mm系列相比连轧机减径率增加了6.82%,总减径率由Φ135 mm系列的18.18%增加到25.0%,这样的设计为使用Φ150 mm坯料生产小口径钢管创造了条件。设计时参照了江苏诚德Φ89 mm连轧机组,该连轧机组生产的钢管组距与包钢Φ100 mm连轧机组基本一致,但是连轧机是5架三辊连轧机,这就验证了生产外径38~60 mm、壁厚3.5~12 mm的无缝钢管利用5架轧机的可行性。
减径率分配:VRS孔型承担6.3%的减径率任务,第一架到第五架孔型承担18.92%减径率任务。
减壁率分配:VRS孔型不承担减壁任务,第一架到第五架孔型承担100%减壁任务。来料毛管壁厚设计为12.2 mm,外径为155 mm;连轧机出口最薄钢管壁厚为3.5 mm,外径为120 mm,总减径率达到71.31%。
新设计的系列与国内先进企业衡阳钢管厂Φ89 mm连轧机组做对比,两个机组都使用直径为150 mm的连铸坯料,穿孔机组的扩径率相同,衡阳钢管厂Φ89 mm连轧机组的减径率为20%,包钢Φ100 mm连轧机组减径率为25%,6架连轧机架的第一机架改为减径机架,其他5架减壁厚和外径,可以轧制的最薄壁厚为3.5 mm。对应同类型的Φ89 mm连轧机组同样设置6架连轧机架,都用于减壁厚和外径,可以轧制的最薄壁厚为4.0 mm,所以连轧机减壁率和平均延伸系数都大于衡阳钢管厂Φ89 mm连轧机组。衡阳钢管厂Φ89 mm连轧机组配备24架张力减径机架,包钢Φ100 mm连轧机组配备20架张力减径机架,最终衡阳钢管厂Φ89 mm连轧机组的可以生产的最小钢管外径为48 mm,包钢Φ100 mm连轧机组可以生产的最小钢管直径为38 mm,具体的工艺参数对比如表1所示。
连轧机采用“孔型顶部延伸系数分配方法”,计算孔型前先要确定机架数、毛管直径、毛管最薄壁厚、连轧机出口钢管外径、连轧机可以轧制的最薄钢管壁厚、偏心系数、第一脱离弧比例(如果是两段脱离弧还需要确定第二脱离弧比例)等参数[6-10],再分配各架轧机的顶部延伸系数,确定孔型高,计算出槽顶弧半径、脱离弧半径,根据脱离弧角度和连接弧角度确定出各架轧机孔型轮廓[11-13]。最终确定的孔型参数如表2所示,孔型轮廓示意图如图1所示。
该技术开发完成后在FQM机组工业化生产了Φ38 mm×3.5 mm的无缝钢管,随机抽查一支成品钢管,测量钢管的壁厚精度,检查时沿着钢管的轴向和周向两个维度进行测量,测量结果见表3表3中的A、B…I代表沿钢管轴向,从钢管头端0.5 m的位置开始间隔1 m的距离确定一个横截面;0°、45°…315°代表在确定了横截面后,在每个截面上间隔45°测量一个壁厚值。拓展规格的锅炉管壁厚精度在-7.14%~9.14%范围内,优于GB/T 5310—2017中对于公称壁厚允许偏差为-10%~10%的要求。钢管所有截面中壁厚不均度的范围是0.23~0.48 mm。
生产的锅炉管牌号为20G、25MnG、15CrMoG、12Cr1MoVG,开发的小口径锅炉管成分设计上沿用大口径锅炉的成分设计方案。对于15CrMoG和12Cr1MoVG熔炼成分如表4表5所示。
15CrMoG和12Cr1MoVG采用正火加回火的热处理工艺。GB/T 5310—2017中规定热处理制度如表6所示,具体的热处理制度如表7所示。
小口径低合金高压锅炉管15CrMoG和12Cr1MoV热处理后得到的组织为铁素体、珠光体和少量贝氏体。15CrMoG的晶粒度等级为7~7.5级;12Cr1MoVG的晶粒度等级为8~8.5级。15CrMoG热处理后金相照片如图2所示,12Cr1MoVG热处理后金相照片如图3所示。
15CrMoG和12Cr1MoVG经过正火加回火工艺处理后的机械性能符合GB/T 5310—2017标准中的要求,具体指标如表8所示。
超声检查高压合金锅炉管时出现10%的内伤缺陷,经过确认后钢管内表面存在“内直道”缺陷,缺陷的形貌如图4图5所示。经现场的不断试验,对比分析,图4这种线型较细,只在内表面出现一条的是由于硼砂抗氧化效果不好造成;图5这种宽度布满钢管内表面,或是直道有起皮的是石墨润滑不好造成的。
针对内直道的这两种类型缺陷,由于石墨原因导致缺陷的解决措施为:
(1)增加石墨的固体含量,由60%提高至70%。
(2)增加石墨黏度,在现场温度为20~25 ℃的条件下,利用型号ASTM D 1200 07/287 4号黏度杯测量石墨黏度,一杯石墨完全流完的时间由23~25 s提高至28~30 s。
(3)增加石墨在芯棒表面的润滑层厚度,由0.1~0.2 mm增加到0.15~0.3 mm。
由于硼砂原因导致缺陷的解决措施为:
(1)调整硼砂抗氧化剂的成分,改进方向是增加还原剂比例,硼砂熔点调整到600~700 ℃。
(2)新开发系列对应的穿孔机轧制钢管外径为157 mm,对应的将硼砂喷嘴直径由89 mm调整到76 mm,喷散效果得到改善。另外与厂家共同设计了带锥体的喷嘴,这种喷嘴可以将硼砂有效的分散开,硼砂更好的分散到毛管内表面。
(3)根据毛管直径和长度,控制合理喷吹压力,最主要的是在吹硼砂前需要利用高压氮气将毛管内表面的水蒸汽除干净。
合金锅炉管因铬和钼元素含量达到1%,所以热轧阶段极易产生“内折缺陷”,小口径锅炉管又不具备修磨条件,需要杜绝该缺陷的产生,否则将会造成废品。开发的12Cr1MoVG内折情况特别严重,内折形貌如图6图7所示。
针对铬钼钢的内折缺陷行之有效的解决措施为:
(1)控制穿孔机轧制的顶头前压下率,对于该材质较合理的压下率范围是4%~6%。
(2)穿孔机轧制时选用耐磨的合金顶头,这样就可以避免顶头鼻部磨损严重产生的螺旋状内折。
(3)环形炉加热制度选择低温慢速加热方式。
皮下裂纹一般是由于两方面原因造成,一方面是由于坯料存在气孔和裂纹,在经过轧制后形成皮下裂纹;另一方面是由于在张力减径机前钢管外表面产生划伤,再经过张力减径机轧制造成。本文主要说明轧制造成皮下裂纹及解决措施。轧制造成的皮下裂纹长度较短,一般在10~30 mm,另外裂纹深度较浅,在0.1 mm以内。这种皮下裂纹修磨前后的对比照片如图8图9所示。
轧制过程产品的皮下裂纹解决措施:
(1)走钢线设备转动顺畅,且辊道没有结疤和粘钢。
(2)传输钢管的辊道不能有惰辊,惰辊在启动时容易与钢管产生擦伤。
(3)控制穿孔机组的工艺调整,避免过大的压下量,导致金属在导板处折叠,造成皮下裂纹。
通过研究“内折”“内直道”“裂纹”缺陷产生的机理,制定相应的解决措施,锅炉管在超声探伤阶段检查的合格率得到显著提高,表9对比了2022年攻关前和2023年攻关后超声检查钢管合格率、外伤剔除率、内伤剔除率的改善情况。超声探伤检查合格率指标由2022年的86.82%提高到2023年的91.32%,同时综合成材率也达到了84.78%。
(1)基于连轧机组大减径率技术,采用孔型顶部延伸系数分配方法,设计开发了连轧机组Φ120 mm系列带空减径的孔型系列,该孔型可以实现25%的减径率,实现了用Φ150 mm坯料生产外径范围为38~48 mm、壁厚为3.5~8 mm的锅炉管,拓展后的锅炉管产品范围为Φ38~Φ114.3 mm。新开发系列钢管壁厚精度在-7.14%~9.14%范围内,完全满足锅炉企业的要求。
(2)通过改善钢管硼砂抗氧化工艺解决了钢管“内直道”缺陷,通过优化环形炉加热制度和控制穿孔机顶头前压下率在4%~6%解决了铬钼合金锅炉管的“内折”缺陷,通过改善钢管传输辊道的状态解决了部分“皮下裂纹”缺陷。超声探伤合格率由86.82%提高到91.32%,综合成材率达到84.78%,达到国内先进水平。
(3)设计了外径为3~114.3 mm、材质为15CrMoG和12Cr1MoVG小口径锅炉管的热处理工艺制度,产品机械性能满足GB/T 5310—2017标准要求。
