In the traditional quality optimization process of stamping parts, the optimization is mainly through mold adjustment so that the time and quality costs are both higher. With the early vendor involvement (EVI) of professional quality management, the computer aided engineering (CAE) analysis technology is gradually applied in the simulation of stamping automobile parts. In the paper, it is introduced the self-owned material card of Baotou Steel is successfully developed by correctly selecting such characteristic parameters as typical representative performances and yield criterion through taking the DX53D+Z product as an example as well as the research on reliability of material card is completed by the analysis on forming property of products in the Autoform software. It is verified that the self-owned material card of Baotou Steel is with higher reliability and the database of simulation material could provide data support for EVI service.

传统冲压零件质量优化过程中,主要通过模具调整进行优化,时间成本与质量成本均较高,包钢随着专业化质量管理中制造商先期介入(EVI)工作的开展,逐步将计算机辅助工程(CAE)分析技术应用于模拟汽车零部件冲压中。文章以DX53D+Z产品为例,通过正确选择典型代表性能、屈服准则等特征参数,成功开发包钢自有材料卡,并借助Autoform软件中产品成形性能分析,完成对材料卡可信度的研究。经验证包钢自有材料卡可信度较高,仿真材料数据库可为EVI服务提供数据支持。

传统冲压零件质量优化过程中,主要通过模具调整进行优化,时间成本与质量成本均较高,包钢随着专业化质量管理中制造商先期介入(EVI)工作的开展,逐步将计算机辅助工程(CAE)分析技术应用于模拟汽车零部件冲压中。文章以DX53D+Z产品为例,通过正确选择典型代表性能、屈服准则等特征参数,成功开发包钢自有材料卡,并借助Autoform软件中产品成形性能分析,完成对材料卡可信度的研究。经验证包钢自有材料卡可信度较高,仿真材料数据库可为EVI服务提供数据支持。

In the traditional quality optimization process of stamping parts, the optimization is mainly through mold adjustment so that the time and quality costs are both higher. With the early vendor involvement (EVI) of professional quality management, the computer aided engineering (CAE) analysis technology is gradually applied in the simulation of stamping automobile parts. In the paper, it is introduced the self-owned material card of Baotou Steel is successfully developed by correctly selecting such characteristic parameters as typical representative performances and yield criterion through taking the DX53D+Z product as an example as well as the research on reliability of material card is completed by the analysis on forming property of products in the Autoform software. It is verified that the self-owned material card of Baotou Steel is with higher reliability and the database of simulation material could provide data support for EVI service.

国内外大型先进钢铁企业先后开展集中一贯制管理,例如韩国浦项、中国宝武等行业先进企业。这种管理模式具备满足现代化大生产和市场要求的二重性,包钢结合集中一贯制管理理念,推行适合包钢的专业化质量管理后,工作效率和产品质量不断提高。包钢专业化质量管理坚持以用户为核心,以满足用户需求为目标,结合包钢高端汽车板生产基地的定位,大力推进EVI服务工作,目的在于参与到汽车制造商的产品零件设计、模具开发等环节中,从而提高包钢产品的市场份额。传统冲压零件质量优化过程中,主要通过模具调整进行优化,时间成本与质量成本均较高,而CAE分析技术的应用,提高了汽车制造商设计车型的可靠性,缩短了开发周期,节约了开发成本,但对开发数值模拟用材料卡的可信度提出了更高要求。
国内各钢厂因生产线装备、产品化学成分及生产工艺设计等差异,导致相同级别产品的使用性能存在不同程度差异,因此开发包钢自有材料卡,有利于提高CAE模拟分析时的风险预判准确度。通过模拟分析判断产品使用性能差异对实际冲压过程中的影响,有效避免给产品初期评审、工艺审核等带来巨大的麻烦[1]。本文以包钢DX53D+Z材料卡为例,介绍材料卡编制数据选取过程,并基于Autoform软件完成模拟分析,跟踪汽车制造商实际生产过程。经验证包钢自有材料卡可信度较高,仿真材料数据库可为EVI服务提供数据支持。
依据用户需求,选定研究对象为DX53D+Z产品,厚度为0.8 mm,对该规格近一年473组力学性能检验结果进行整理,屈服强度分布范围为123~180 MPa,抗拉强度分布范围为274~319 MPa,伸长率分布范围为39.0%~51.5%,r值分布范围为2.1~3.5,n值分布范围为0.21~0.25。使用Minitab软件进行数据分析,观察产品力学性能检测结果分布,选出最具代表性的产品性能范围,作为特征参数选取的依据。
由于产品延展性变化,在冲压作业中经常出现起皱、破裂、回弹大等不良现象,这与产品性能息息相关,因此材料卡编制时,需要屈服强度、抗拉强度、n值、r值、摩擦系数、成形极限法则等信息,其中产品性能等参数为实验室检验结果,基础物理参数选取常用值,不进行特别修改[2]。依据量产数据分析结果,选定目标钢卷切取2块500 mm检验用大板料,在大板料边部、1/4处、1/2处取拉伸试样,进行三方向拉伸试验,试样编号见图1
对拉伸试验数据进行汇总、分析,如表1所示。同一位置不同方向强度数值变化规律相似,板宽方向不同位置相同方向结果差异较小。与量产数据Minitab分析结果对比,本次试验结果均在正态分布范围内,具备特征参数代表性,选取接近期望值的3#试样结果作为材料卡开发典型数据。
对3#试样检测结果原始数据进行处理,通过分析真实应力-应变曲线数据、Swift/Hockett Sherby模型拟合硬化曲线,基础物理参数杨氏模量为2.1×105 MPa,泊松比为0.3。采用BBC(Banablice-Balan-Comsa)屈服准则,它是通过增加权重因子的一种更为先进的各向异性屈服准则,主要描述金属板材在平面力的作用下的非弹性变形[3],其已集成于Autoform分析软件中,可直接选用编制材料卡。
为验证DX53D+Z产品材料卡可信度,运用Autoform分析软件,将包钢自有材料卡带入模拟零件冲压过程,并与实际冲压结果比对。通过产品试模跟踪,了解华中地区汽车零件加工厂使用包钢产品和其他钢厂竞品加工的通风板左下板时,均出现开裂问题(如图2所示),且竞品开裂率较包钢产品开裂率高,与Autoform分析软件模拟结果一致,判断其可作为验证可信度模型。通常冲压第一序由拉延开始,后通过修边、翻边、冲孔、整形等多道工序,才能冲压出成品零件。通风板左下板特点为形状复杂、变形量外形轮廓及冲孔精度要求高,需要两序拉延、翻边,故设计5道工序,分别为OP10:拉延;OP20:拉延+修边;OP30:冲孔+修边;OP40:翻边+修边;OP50:翻边+整形。
将用户提供的零件模型导入Autoform分析软件,分别代入竞品材料卡与包钢自有材料卡计算验证,结果如图3所示。
在相同工况下分别采用竞品材料卡和包钢材料卡计算,经对比两种材料卡计算结果整体相似,且包钢材料卡对应结果部分区域成形开裂的风险较低。据现场人员反馈,该零件成形难度较大,采用竞品板料生产时经常出现问题,但包钢板料试模时,除模具装配问题造成开裂外,加压至极限无异常发生,成形状态均较好,与本次计算结果相符。经上述计算对比验证,初步证明包钢DX53D+Z产品材料卡具有较高可信度。
(1)对DX53D+Z产品量产数据的分析确定期望性能,通过选择合适的力学性能原始数据、BBC屈服准则,确定具备代表性的特征参数,成功开发出DX53D+Z产品材料卡添加入数据库。
(2)基于Autoform分析软件模拟冲压功能,将竞品材料卡与本次开发的DX53D+Z产品材料卡分别带入通风板左下板模型计算,模拟分析结果显示,零件在成形过程中易开裂的区域,带入包钢材料卡计算开裂风险低于竞品开裂风险,与用户实际生产反馈情况一致,验证DX53D+Z材料卡可信度较高。
