Phosphating and silane treatments are the common surface pretreatment technologies for cold rolled sheet. In this paper, the two conversion coating technologies are compared and analyzed from such aspects as the process flow, mechanism of film formation and evaluation methods as well as the morphologies of the two conversion coatings are compared and analyzed by scanning electron microscopy. Moreover, the influences of pretreatment technology on the surface roughness and peak density of cold rolled automobile steel DC04 are studied. The results showed that the surface conditioning and double washes after phosphating were omitted for silane treatment process compared with phosphating process as well as process flow was short and environmental; the mode of phosphate precipitation was adopted for film formation of phosphating, while covalent bond was adopted for film formation of silane treatment. Since the phosphating phase is crystal structure, so its phase composition and proportion could be evaluated by X-ray diffractometer. The phosphating film is composed of phosphate of 2~4 μm, while silane film is composed of finer round or irregular particles analyzed by scanning electron microscopy. After phosphating or silane treatment, the surface roughness of sample of cold rolled sheet DC04 remains unchanged, but peak density is increased slightly.

磷化及硅烷处理是冷轧板常用的表面前处理技术。文章从工艺流程、成膜机理、评价方法等方面对比分析了两种转化膜技术,并采用扫描电镜对两种转化膜的形貌进行了对比分析,同时研究了前处理工艺对冷轧汽车钢DC04表面粗糙度和峰值密度的影响。结果表明:和磷化工艺相比,硅烷处理工艺省去表调及磷化后两道水洗,工艺流程短且环保;磷化采用磷酸盐沉淀方式成膜,而硅烷处理采用共价键成膜。由于磷化相为晶体结构,可采用X射线衍射仪评价其相组成及占比。扫描电镜分析磷化膜由2~4 μm的磷酸盐组成,而硅烷膜由更加细小的圆形或不规则颗粒组成。冷轧板DC04经磷化或者硅烷处理后,试样表面粗糙度基本保持不变,而峰值密度略有升高。

Phosphating and silane treatments are the common surface pretreatment technologies for cold rolled sheet. In this paper, the two conversion coating technologies are compared and analyzed from such aspects as the process flow, mechanism of film formation and evaluation methods as well as the morphologies of the two conversion coatings are compared and analyzed by scanning electron microscopy. Moreover, the influences of pretreatment technology on the surface roughness and peak density of cold rolled automobile steel DC04 are studied. The results showed that the surface conditioning and double washes after phosphating were omitted for silane treatment process compared with phosphating process as well as process flow was short and environmental; the mode of phosphate precipitation was adopted for film formation of phosphating, while covalent bond was adopted for film formation of silane treatment. Since the phosphating phase is crystal structure, so its phase composition and proportion could be evaluated by X-ray diffractometer. The phosphating film is composed of phosphate of 2~4 μm, while silane film is composed of finer round or irregular particles analyzed by scanning electron microscopy. After phosphating or silane treatment, the surface roughness of sample of cold rolled sheet DC04 remains unchanged, but peak density is increased slightly.

冷轧板兼具优异的力学和使用性能而被广泛应用,通常采用表面前处理技术提高耐腐蚀性能,有磷化、铬酸钝化、硅烷处理等化学转化膜技术。化学转化膜作为表面基体和电泳漆膜的过渡层,不仅影响电泳漆膜与金属基体间结合力,还影响漆膜耐腐蚀性能和涂装性能。最典型的磷化处理是一种在金属表面发生电化学反应形成不溶性磷酸盐密排成膜的过程,形成的转化膜称为磷化膜[1]。随着国家对环保、节能的重视,表面前处理技术向着低成本、低能耗、环境友好型方向发展。而硅烷处理是以硅烷偶联剂为主要原料的能够满足环保需求的新型表面处理技术,硅烷在溶液中以水解的形式存在,与金属发生缩水反应,迅速吸附在金属表面,形成三维网状结构的超薄有机纳米膜层[2],优点为操作简便、节能环保等。本文从工艺流程、成膜机理、评价方法等方面对比分析了磷化和硅烷化前处理工艺的异同,并以冷轧汽车钢DC04为研究对象,比较分析了磷化膜、硅烷膜的宏观和微观形貌以及两者前处理工艺对冷轧汽车钢DC04表面粗糙度、峰值密度的影响。
以某钢厂生产的汽车钢为研究对象,牌号为DC04,状态为连续退火,厚度规格为0.8 mm,化学成分如表1所示[3]。从冷轧钢卷取大小为70 mm×150 mm的试样若干,要求表面无肉眼可见划痕,无残留夹杂物、氧化物等表面缺陷,在表面油膜新鲜状态下包装,委托某汽车厂进行磷化、硅烷前处理。
冷轧汽车钢DC04钢板表面经磷化、硅烷处理后,清洗后吹干包装好备用待分析。采用蔡司Sigma 500场发射扫描电子显微镜对试样表面转化膜形貌进行宏观和微观分析,采用荷兰帕纳克X射线衍射仪对磷化膜的相组成及占比进行判定,工作条件为Cu靶、电压40 kV、电流40 mA,采用连续扫描,每步停留20 s,步长0.025°[3]。采用NDT160表面粗糙度仪,对母板、磷化及硅烷处理后表面的峰值密度RPc、粗糙度Ra进行测量,取样长度为0.8 mm,垂直于钢板的轧制方向进行测量,每隔3 cm测量一点,测5点取平均值。
磷化处理工艺:热水洗→预脱脂→脱脂→水洗1→水洗2→表调→磷化→水洗3→水洗4→纯水洗→电泳[3];硅烷处理工艺:热水洗→预脱脂→脱脂→水洗1→水洗2→硅烷→纯水洗→电泳。
和磷化处理工艺对比,硅烷处理工艺没有表调和磷化后两道水洗工序,工序更加紧凑,流程更短。磷化时磷化液为pH值在3~4之间的酸性溶液,而硅烷处理时溶液化pH值接近7,且能在常温下进行,中性溶液对设备的腐蚀倾向减弱,使用时设备维护成本低,使用周期长[4]。同时硅烷处理很少产生废水、废渣等,环境友好方面要优于磷化处理。从成本方面考虑,有机硅烷比磷化液稍贵,但硅烷处理没有表调、加温、除渣等工序[5],前期设备投入少,工序衔接紧凑,生产效率较高,总体成本比较低。和硅烷处理相比,磷化工艺耗能高,污染大,平均热能消耗是硅烷处理的5倍,污水处理成本是硅烷处理的8倍。
磷化膜形成的过程为冷轧板表面离解出的P O 4 3 -与磷化溶液中的金属离子(如Zn2+、Fe2+等)溶度积常数Ksp达到一定时,形成磷酸盐沉淀,经历金属表面基体侵蚀、表面晶体萌生期、基体再溶解和晶体形成平衡期等,化学反应为:

沉淀的磷酸盐与水分子共同聚合形成磷化晶核,晶核有序生长成为磷化晶粒,无数个晶粒紧密堆集形成磷化膜[6],重量一般为2~5 g/m2。而在硅烷处理中,硅烷偶联剂水解后生成硅醇(Si—OH),Si—OH之间脱水缩合成低聚硅氧烷,硅醇羟基在金属基体表面形成氢键,进一步发生脱水反应形成结合力很强的Si—O—M共价键,在冷轧板表面形成覆膜;同时,硅烷水解产物硅醇分子间又可相互缩合为Si—O—Si链,聚合形成致密的三维网络状结构的膜覆盖在基材表面[6],重量一般为0.1 g/m2。表面形成的磷化膜或者硅烷膜降低了金属表面的电位差,抑制表面微电池的形成,降低电化学腐蚀发生几率,同时膜结构阻碍了离子化腐蚀介质渗透到冷轧钢基体表面,从而对冷轧钢起到防护作用[7]
评价磷化膜质量的方法比较多,主要有外观检查、膜重、厚度、耐蚀性、相组成及P相占比、结晶覆盖率、磷化膜结晶形貌等。其中外观评价是在不小于放大500倍的日光灯下对磷化膜的外观进行检查,看其磷化膜的色差是否均匀、表面是否平整、是否有白点等[8]。按照GB/T 9792—2003标准[9]中磷酸锌膜膜重的测定方法对磷化膜的重量进行评价;按照GB/T 6807—2001标准[10]的方法对磷化膜的耐蚀性进行评价,具体方法是将试件浸入3%的NaCl水溶液中,在15~25 ℃下浸泡1 h后取出试件,清洗后吹干,肉眼观察磷化膜表面有无锈蚀点出现。
冷轧板通常采用常温锌系磷化,磷化相一般由H相和P相组成,化学分子式分别为Zn3(PO4)2·4H2O、Zn2Fe(PO4)2·4H2O,将P/(P+H)称为P比。扫描电镜下观察Zn3(PO4)2·4H2O形貌多为针状晶体,Zn2Fe(PO4)2·4H2O多为近立方体,耐腐蚀性能好,所以将P比作为检验磷化膜质量的指标之一,P比越低,则磷化膜中Zn2Fe(PO4)2·4H2O相占比少,膜层耐蚀性差[11],通常采用X射线衍射仪测量20°附近的P相和H相的衍射峰面积进行P比计算,测定磷化膜P相占比。采用扫描电镜观察磷化膜的结晶形貌、尺寸大小、分布状态。
评价硅烷膜品质的方法有外观、膜重、厚度、耐蚀性、形貌、膜组分等,采用扫描电镜或者原子力显微镜观察硅烷膜微观形貌,由于硅烷膜为非晶态,不需要评价物相占比。评价硅烷膜耐腐蚀性能的方法为配置4%CuSO4溶液进行点滴,观察记录CuSO4液滴颜色开始发生变化时间。
以冷轧汽车钢DC04为研究对象,采用扫描电镜对磷化、硅烷处理后表面转化膜进行形貌观察,如图1所示。图1(a)(b),在较低倍数下观察冷轧汽车钢DC04表面的磷化膜,磷化相顺势生长,表面“凹坑”和“凸起”被磷化膜完全覆盖,部分“凹坑”边界因被磷化膜覆盖而变得模糊,但裸板原始“凹坑”轮廓能基本呈现,低倍下观察,基体被由细小晶粒组成的连续致密膜完全覆盖,并未出现大尺寸孔隙等[12]图1(c)(d),被硅烷膜覆盖的DC04钢板表面形貌和裸板形貌相近,表面“凹坑”和“凸起”清晰可见,两者边界清晰。如图1(c)标记所示极少部分区域未被硅烷膜覆盖,这和两种膜的厚度有关,磷化膜厚度在1~3 μm,为多孔的晶体结构膜层,且较厚,而硅烷膜为非晶态薄膜,厚度在几十到几百纳米之间,磷化膜对裸板的覆盖能力要优于硅烷膜,硅烷膜容易出现微孔或者微裂纹,膜层受到破坏,保护基体作用减弱。从磷化膜和硅烷膜对基体表面的覆盖能力推测,硅烷前处理对基体表面的洁净度、微观结构要求更高,较薄的硅烷膜无法将基体表面不平的微区填满。扫描电镜观察磷化膜和硅烷膜形貌时,在较低放大倍数下,磷化膜和硅烷膜形貌特征,尤其是硅烷膜形貌,不能详细呈现。
在扫描电镜高倍下观察磷化膜和硅烷膜的形貌特征,如图2所示。如图2(a)所示,磷化膜由大小为2~4 μm的磷酸盐组成,空间位置排列紧凑有序,晶粒分布致密均匀,晶粒细小且各晶粒尺寸大小相近[11],表明形成的磷化膜致密性好,采用X射线衍射仪对其P相占比进行测定,P相含量达到80%,P相呈球状或短杆状,H相多为树枝辐射状,P相含量越高,说明磷化膜越致密,有利于电泳漆膜的机械锚固,电泳时液滴部分渗入膜层间隙,提高基体、膜层、电泳漆三者的结合强度。如图2(b)所示,硅烷膜由圆形或者不规则形状组成,尺寸变化较大,这可能和硅烷膜为非晶态有关。整体观察,组成硅烷膜的单元要比组成磷化膜单元细小。有研究表明,硅烷膜较薄且光滑,耐腐蚀性能检测时,腐蚀介质容易渗入硅烷层和电泳层之间,对电泳漆膜产生剥离作用。
采用表面粗糙度仪对DC04母板及经过磷化、硅烷处理的试样表面粗糙度、峰值密度进行测量,结果如表2所示。DC04母板表面粗糙度Ra为0.915 μm,经过磷化和硅烷前处理后表面粗糙度分别为0.935 μm、0.932 μm,两种前处理工艺对表面粗糙度Ra的影响不大;DC04母板表面峰值密度RPc为103.5 cm-1,经过磷化和硅烷化前处理后表面峰值密度都为109.0 cm-1,和母板相比,前处理后表面峰值密度略有升高,这可能是因为冷轧汽车钢表面部分“凸起”因磷化或者硅烷处理而增高,达到或超出测量的阀值。
(1)对比磷化和硅烷处理工艺,硅烷处理没有表调及磷化后的两道水洗,工艺较为紧凑;磷化液为酸性,而硅烷溶液接近中性。硅烷处理不产生固废及废水等,从环保、能耗、成本等角度对比,硅烷处理工艺要优于磷化工艺。
(2)从成膜机理对比,磷化膜属于磷酸盐结晶、沉淀成膜,而硅烷膜属于共价键成膜,硅烷偶联剂水解生成硅醇(Si—OH),硅醇羟基和金属表面形成氢键,经脱水反应而形成Si—O—M共价键,在金属表面成膜。
(3)评价磷化膜、硅烷膜的方法有外观、膜重、耐蚀性、形貌等,因磷化膜由具有晶体结构的磷酸盐组成,可以通过X射线衍射仪测定其相组成及占比。
(4)从磷化膜、硅烷膜对冷轧板DC04表面形貌的覆盖效果看,磷化膜的覆盖效果要优于硅烷膜;经硅烷处理的DC04表面“凹坑”和“凸起”清晰可见,边界分明,而经磷化处理后,部分“凹坑”和“凸起”边界模糊。
(5)磷化膜由大小为2~4 μm的磷酸盐组成,颗粒紧密相邻,而硅烷膜由圆形或者不规则形状组成,尺寸变化较大;磷化和硅烷处理对DC04钢板表面粗糙度Ra影响较小,但使峰值密度RPc略有升高,从103.5 cm-1升高到109.0 cm-1
