The causal chain analysis is carried out aiming at the existing problem of low yield for casting piercing plug. The process of casting system for piercing plug is optimized through taking such scheme as increasing the porous sand core of riser manufactured by exothermic materials, installing weighing device and injection of nitrogen at the bottom of moulding flask so that the above technical problem is solved.

内蒙古包钢钢管公司拥有世界先进的无缝钢管生产机组,主要产品为各类热轧无缝钢管,与几条热轧生产线穿孔工序配套的热工具“顶头”由该公司自行生产。为解决铸造顶头成材率低的问题,针对存在的问题对系统进行因果链分析,对顶头铸造系统工艺进行优化,通过增加多孔冒口砂芯、冒口芯由发热材料制成、设置称重装置以及采用氮气在砂箱底部喷吹的方案解决了铸造顶头成材率低的技术难题。

Inner Mongolia Baotou Steel Pipe Co., Ltd. owns the world's advanced production unit of seamless steel pipe as well as the main products are various hot rolled seamless steel pipes and piercing plug, the hot tool matched with piercing process of several hot rolling production lines are manufactured by the company itself. The causal chain analysis is carried out aiming at the existing problem of low yield for casting piercing plug. The process of casting system for piercing plug is optimized through taking such scheme as increasing the porous sand core of riser manufactured by exothermic materials, installing weighing device and injection of nitrogen at the bottom of moulding flask so that the above technical problem is solved.

内蒙古包钢钢管有限公司拥有世界先进无缝钢管生产机组,具备年生产热轧无缝钢管192万t的生产能力,是我国品种、规格最为齐全的无缝钢管生产基地之一。拥有4条生产线,分别是Φ100 mm轧管机组、Φ180 mm Mini-MPM连轧管机组,以及2011和2012年从德国SMS Meer公司引进的Φ159 mm和Φ460 mm两套PQF三辊限动芯棒连轧管机组[1]
与热轧生产线穿孔工序配套的热工具“顶头”由钢管公司自行生产。穿孔机顶头的工作环境特点是高温、高压,温度变化剧烈,顶头在穿孔过程中要经受高频率的周期性应力疲劳和热疲劳考验。顶头为高合金钢材质,采用传统铸造工艺制作,顶头成材率约为42%,成材率偏低。目前国内铸造顶头行业平均成材率为40%~45%,导致顶头铸造成本高。
针对顶头成材率低的问题,本文采用创新方法对铸造系统进行全面改进,将成材率提高到52%,达到了设计目标。
顶头铸造系统设备分为生产设备和环保设备,生产设备包括两台3 t中频感应炉、钢水包、振实平台、皮带机、混砂机、落砂机;环保设备包括中频炉工位除尘器、清砂工位除尘器、磨光/气体保护焊工位除尘器。图1为顶头铸造系统工艺流程图。铸造顶头的工艺由配料、冶炼、配沙、造型、修型、合箱、浇注、清砂、气割等步骤组成。
顶头成材率一直徘徊在42%左右,是导致铸造成本高的主要原因。为提高顶头成材率,降低生产成本,笔者对铸造工艺全流程进行分析,发现影响成材率的主要问题有以下几点。
(1)为防止下砂箱内顶头产生缩孔和缩松缺陷,上砂箱的冒口腔内要留有足够钢液,以便当下砂箱腔体内的钢液冷却收缩时及时补缩,补缩后冒口腔内剩余钢液冷却后会形成一定体量的冒口柱,剩余钢液越多冒口柱越大,多余的冒口柱必须用气割去除,造成材料浪费[2]
(2)钢水砂模浇注,操作者难以准确掌握钢包内钢水的重量,一般靠经验进行操作,浇注完成后钢包内总会残存部分钢水,造成冗余钢水浪费。
(3)若砂箱腔体内的钢液纯净度不够,会导致铸造顶头有气孔及夹杂缺陷,由此被判废,造成更大的材料浪费。
针对上述问题,运用TRIZ(Theory of Inventive Problem Solving)理论进行因果链分析,见图2。TRIZ是一种解决问题的方法论,包括八大技术系统进化法则和40个发明原理等内容,它起源于前苏联并在全球范围内得到广泛应用。应用领域涵盖了工程、产品设计、管理等多个领域,为不同行业的从业者提供了解决问题的思路和方法[3]。因果链分析作为TRIZ理论的一部分,它基于因果关系的分析,帮助人们找到问题的根本原因,并提出相应的解决方法。
图2的因果链分析进行简要说明,从出现的结果一步一步找原因。如:导致顶头成材率低的原因是钢水存在浪费,钢水存在浪费的原因有冒口柱体积大和废品多两个因素。其中冒口柱体积大是因为冒口腔体积大,其原因是冒口腔截面积大和冒口腔高度高,冒口腔高度高的原因是冒口腔下层钢液需要上层钢液覆盖,其原因是冒口腔下层钢液需要保温,就这样从多维度一步一步的找到顶头成材率低的原因。如果能从因果链的某一个链节处找到解决方案就有可能解决顶头成材率低的问题。
为了保证冒口腔内钢水补缩的能力,冒口腔内的钢液应具有良好的流动性和透气性,导致了冒口腔必须有足够的高度和较大的截面积,这样就会形成较大的冒口柱,造成金属材料的浪费。
顶头铸造工艺是将钢包内的钢水浇注到砂箱内,沙箱内型腔的体积一定,如果准确知道钢水的重量,那么浇注后钢包就不会留存过量钢水。多数情况下操作者难以准确掌握钢包内钢水的重量,要有足量的钢水向砂模浇注,浇注完成后钢包内会留存部分钢水浇到沙地上,不仅对环境造成影响,还形成了冗余钢水的浪费。
经过多次检测中频炉和钢包内钢水的纯净度,符合要求。经分析,铸造顶头有气孔缺陷的原因是砂箱内腔体有空气,浇注时钢液会被氧化,造成顶头有气孔及夹杂缺陷。
针对冒口柱体积大的问题,采用了TRIZ理论中技术系统进化法则的协调性法则中形状协调进化路线:实心的物体→物体内部中空→内部多孔结构,得到了减小冒口腔体积的解决方案,增加多孔冒口砂芯,用冒口砂芯的多孔来盛放钢水,让其起到冒口柱补缩的作用。浇注冷却清砂后,残留冒口柱体积会非常小或没有残留冒口[4],提高了铸造顶头的成材率。图3为多孔冒口砂芯示意图。
冒口芯由发热材料制成,发热材料由可燃烧固态物质制成,冒口芯体插到冒口腔内部,其上部分尺寸大于冒口腔顶部尺寸,其底部与冒口腔底部形成空腔来盛放用于补缩产品的钢水。冒口芯体内部为一个或多个至上而下的通孔,便于冒口芯体透气燃烧。图4为多孔可燃冒口芯体冒口芯由发热材料制成,冒口芯下部为中空形状[5]。其上部分尺寸大于冒口腔顶部尺寸,由15~50 mm厚的凸台制成,便于放置在上砂箱砂模的上表面上。冒口芯内部为一个或多个至上而下的通孔,便于冒口芯体透气燃烧。图5为中空型可燃冒口芯体。
上述两种方案采用了TRIZ理论的“抛弃与再生”的发明原理来解决问题,在浇注时可燃式冒口芯起到占据钢水空间的作用,虽然缩小了冒口腔的体积,但是冒口芯燃烧提供的热量会大幅提高钢水的补缩效率,待冒口芯燃烧完毕,钢水冷却后形成的冒口柱会很小,节省了大量的金属材料。
针对操作者难以准确掌握钢包内钢水的重量,造成冗余钢水的浪费问题,在吊车吊钩上挂设称重传感器,来吊装钢水包。当吊车通电起吊时,称重传感器显示钢水包的总重量,钢水包重量参数会传送给控制器,控制器经过计算把钢水包内的钢水重量传送给显示器;可通过手机App控制称重传感器开启、关闭、清零。图6为吊钩挂设式称重[6]
另一种解决方案用吊车本身的超载限制器来当秤,精准称量钢水包及钢水的重量。
针对砂箱内的钢液纯净度不够,导致铸造顶头有气孔及夹杂缺陷的问题,用现场现有的氮气在顶头砂箱底部喷吹[7],避免砂箱腔体内钢液氧化,提高钢液纯净度。图7为氮气在砂箱底部喷吹示意图。
近两年,为了降低制造成本,对铸造顶头成材率低的问题进行攻关,对顶头铸造系统工艺进行优化,经系列创新集成,成材率由42%提高至52%,生产顺畅,质量稳定,经济技术指标优良,为钢管公司的几条热轧生产线提供了高质量热工具,解决了铸造顶头成材率低的技术难题。从2022年6月到2023年8月共申请专利10余件,目前授权5件,为无缝钢管顶头铸造系统的设计、改造及低成本制造提供了实践经验及方法。
通过可燃冒口芯技术解决了冒口柱大的问题,解决了铸造行业关键技术难题;针对操作者难以准确掌握钢包内钢水的重量,造成冗余钢水浪费的问题,巧妙地采用称重装置称量钢包及钢水重量予以解决;通过在下砂箱底喷吹氮气的方式提高了钢水的纯净度,能够保证铸造顶头的质量。
