In this article, the current status of processes and equipment for smelting and rolling heavy rail steel in domestic manufacturing enterprises of heavy rail is mainly introduced. The advantages and disadvantages of different steel-making processes are analyzed through comparing the technical indicators achieved by different control modes of different smelting processes, pretreatment of hot metal, smelting with oxygen top-blown converter, refining with ladle furnace (LF), vacuum degassing and continuous bloom casting; the effects of different processes on product quality and the product range that can be rolled are analyzed through comparing the process characteristics of different layout forms of rolling modes such as continuous rolling modes of universal three stands, universal three stands 2+1, universal five stands 2+2+1 and universal four stands 3+1 so that the advantages and disadvantages of different rolling processes are elaborated. In addition, the straightening machine and detection equipment of heavy rail are briefly introduced.

文章主要介绍了目前国内重轨生产企业在重轨钢冶炼及轧制方面的工艺、设备现状。通过对比不同冶炼工序、铁水预处理、氧气顶吹转炉冶炼、LF炉精炼、真空脱气、大方坯连铸等的不同控制方式所能达到的技术指标,分析了不同炼钢工艺的优缺点;通过对比万能三机架连轧模式、万能三机架2+1连轧模式、万能五机架2+2+1连轧模式以及万能四机架3+1模式的不同轧制方式布置形式的工艺特点,分析了不同工艺对产品质量的影响及所能轧制的产品范围,从而阐述了不同轧制工艺的优缺点。此外,对重轨矫直机和检测设备也作了简要介绍。

In this article, the current status of processes and equipment for smelting and rolling heavy rail steel in domestic manufacturing enterprises of heavy rail is mainly introduced. The advantages and disadvantages of different steel-making processes are analyzed through comparing the technical indicators achieved by different control modes of different smelting processes, pretreatment of hot metal, smelting with oxygen top-blown converter, refining with ladle furnace (LF), vacuum degassing and continuous bloom casting; the effects of different processes on product quality and the product range that can be rolled are analyzed through comparing the process characteristics of different layout forms of rolling modes such as continuous rolling modes of universal three stands, universal three stands 2+1, universal five stands 2+2+1 and universal four stands 3+1 so that the advantages and disadvantages of different rolling processes are elaborated. In addition, the straightening machine and detection equipment of heavy rail are briefly introduced.

我国重轨生产厂商有五家,即鞍钢、包钢、攀钢、中国宝武和邯钢,且都引进了万能轧制机组。五家企业共有7条生产线,均完成了对主体轧机设备的升级改造,按100 m长定尺组织生产。其中包钢和攀钢各有2条,鞍钢、中国宝武和邯钢各有1条。
国内生产线在重轨轧制工艺流程方面差异不大,与国外重轨生产工艺流程也基本相似。不同生产线轧机的配置略有差异,精整工序的顺序也有所不用,但内容均大同小异。我国现有7条长尺重轨生产线,主要设备配置形式有两种,分别为七机架模式和五机架模式,而后者应用更加广泛[1]
国内重轨生产工艺基本一致,采用图1的生产工艺,冶炼成矩形坯后进行轧制及后续探伤等精整加工。重轨坯冶炼均控制气体含量,采用真空脱气后H、O、N达到相关标准要求[2],铸坯规格尺寸基本均为280 mm×380 mm,部分钢厂还具备320 mm×415 mm等大方坯生产重轨的能力,具体各生产厂在冶炼控制装置设备、工艺等方面存在差别。
目前,国内重轨钢冶炼基本流程为:铁水预处理→氧气顶吹转炉冶炼→LF炉精炼→真空脱气(RH/VD)→大方坯连铸。
铁水预处理脱硫是生产低硫钢的重要环节,因铁水碳含量高、氧含量低,硫的活度系数大,是钢铁冶炼过程中脱硫效果最好、最经济的环节。铁水预处理工艺前期主要采用镁脱硫技术,能够将进入转炉前的铁水中S和P含量均降到0.009%以下。部分重轨生产厂还掌握独特的铁水预处理关键技术,包括单吹钝化镁脱硫技术、喷吹模型控制技术和辅助除渣技术,解决了纯镁脱硫技术存在的固有缺陷,脱硫渣去除率提高到95%以上,可使入炉铁水ω(S)≤0.002%,但由于S的适量存在对防止出现白点有利,生产重轨钢控制入炉铁水中的ω(S)<0.010%[3]。目前,为最大限度地降低钢中S含量,减轻A类夹杂物对重轨钢的危害,同时控制炼钢成本,大部分钢厂将原先的镁钙混合喷吹脱硫改为KR搅拌法脱硫,通过采取KR搅拌法进行铁水预处理脱硫、重组精炼渣组分、优化转炉冶炼和LF精炼工艺等措施,降低重轨钢中以A类夹杂物为主的各类夹杂物最大等级所占比例,夹杂物控制水平明显提高,使重轨钢伤轨率由0.35%降至平均0.25%以下[4]
转炉炼钢在脱硫方面能力有限,并且在铁水初始硫含量很低的情况下,随着石灰、废钢等炉料的加入还会带入硫,在转炉冶炼过程中出现回硫现象。随着炉外脱硫的实施,入炉铁水硫含量较低,转炉冶炼主要目的则为脱磷和脱碳。重轨钢冶炼转炉全程吹氩,采用双渣法冶炼,前期脱硅、脱磷,后期脱碳、升温和脱磷。出钢采用硅钙钡等进行终脱氧,以减少重轨钢中的Al2O3脆性夹杂物。通过高碳钢低磷出钢技术,使转炉的脱磷率在80%左右,控制出钢ω(P)<0.015%[3]。部分钢厂铁水无脱磷预处理手段,钢中磷的控制只能依靠转炉来脱除,采取双渣脱磷技术难度较大,因此开展了低磷钢冶炼技术研究,转炉终点钢水磷含量均稳定控制在0.007%以下,转炉脱磷率达90%以上[5]
LF精炼炉采用带炉压控制的水冷炉盖,保证炉内惰性气氛,避免钢水二次氧化。钢水进入精炼炉后,加入石灰、萤石,加发泡剂造渣;埋弧加热,采用硅钙粉等脱氧剂扩散脱氧造白渣,合理控制炉渣碱度,保持白渣时间充足;精炼炉还原操作,防止钢液吸氢、吸氮及二次氧化;吹氩搅拌,均匀钢水成分和温度,加速冶金反应进程;合金化操作,微调钢水成分,精确控制化学成分。
国内重轨钢生产真空脱气设备包含RH或VD两种处理炉。两种真空处理方式各有利弊,RH炉由于具有更好的脱H能力,因而使用更加广泛。以RH炉为例,钢水进入RH炉进行真空脱气,主要是脱氢、脱氧、脱氮、调碳、微调钢水成分及温度,提高钢水洁净度。由系统模型自动计算钢水中C、H、O、N含量和所需合金配方,进行调节、控制和预测,保证钢水质量及炉况正常。RH炉深真空处理,破真空后用定氢仪和定氧仪进行定氢和氧,确保钢水ω(H)≤1.5×10-6ω(O)≤20×10-6,同时,真空后进行软吹。VD真空处理后期弱吹和增加VD处理后至上机前的静置时间,可使夹杂物有一定的动力学条件和充分的上浮时间。
重轨钢属于高纯净度的高碳钢,钢水凝固时收缩率大,对气体含量、夹杂物级别和残留元素含量、疏松、缩孔和偏析等方面的要求非常严格。目前重轨钢坯普遍采取连铸工艺生产,该工艺生产重轨钢不仅提高了金属收得率和成材率,更提高了铸坯的表面及内部质量。大方坯连铸机采用了液压振动、全程保护浇注、恒拉速稳定浇注、结晶器电磁搅拌(M-EMS)、凝固末端动态轻压下等多项国际先进技术,有效地控制了铸坯的外形尺寸及中心偏析、疏松等内部质量,所生产出的钢坯成分稳定,组织均匀,表面无缺陷。
重轨钢冶炼流程、相关技术及其目标要求见表1
国内重轨轧制基本流程为:连铸矩形坯→步进梁式加热炉→高压水除鳞→BD1开坯、BD2粗轧→二次高压水除鳞→万能机组轧制→热打印→热锯切头尾→重轨热处理/预弯→步进式冷床冷却→平立复合矫直机矫直→检测中心检测(无损探伤、平直度检测、涡流探伤等)→压力补矫→锯钻定尺→检查收集→入库。不同重轨生产厂家检测和锯钻工艺略有不同。
轧机方面,国内7条长尺重轨生产线的万能轧机均由重轨和型钢生产设备制造商德国西马克-梅尔(SMS-Meer)设计制造。目前长尺重轨生产线主要设备配置形式有两种,其中一种轧机布置形式采用1-1-2-2-1的七机架模式,该轧线的主轧机区域由两架可逆式开坯机(BD1、BD2)、1组万能轧边粗轧机组(U1-E1)、1组万能轧边中轧机组(U2-E2)和1台万能精轧机(UF)组成,其轧线布置如图2(a)所示。此种布置形式的生产线虽然能避免轧机间张力引起的产品尺寸波动,但与另一种轧机布置形式的生产线相比,存在着厂房长度长、主轧设备较多而导致初始投资和后期运营成本高、轧件温降大等缺点,并且对于H型钢也不能采用X-H方法进行轧制,因此,采用这种布置形式的生产线较少。另一种轧机布置采用1-1-3的五机架紧凑型模式。该类型轧线的主轧机区域由两架可逆式开坯机(BD1、BD2)和一组由1台万能粗轧机(UR)、1台轧边机(E)和1台万能精轧机(UF)组成的可逆式万能连轧机组,这种布置形式的典型轧线布置形式如图2(b)所示。
部分钢厂的生产线在1-1-3轧机布置形式基础之上,又在现有的万能轧机组后、重轨打印机前增加了一台万能成品轧机,形成了1-1-3-1(BD1-BD2-U1-E-U2-UF)的六机架模式,如图2(c)所示。还有部分生产线由于特殊原因,将1-1-3布置形式当中的万能精轧机移到了万能成品轧机的位置,形成了1-1-2-1的五机架非紧凑型模式,如图2(d)所示。
由于1-1-3的重轨生产线布置形式能有效缩短轧线长度,减小投资和运营成本,所以该布置形式目前应用更广泛。五机架轧机布置形式占地小、投资少,能适应包含H型钢等多品种型钢的轧制,但其也存在产量小、精度较低、开发能力较弱等缺点。此外,值得注意的是,轧机布置形式是重轨表面质量和通长尺寸均匀性的根本影响因素,确定好轧机布置形式后,通过孔型设计、轧制调整等方式提高、改进相关重轨质量特性将非常困难。
万能孔型轧制重轨过程以常用的七机架模式和五机架紧凑型模式为例。七机架模式万能轧机轧制重轨过程示意图如图3(a)所示,连铸矩形坯通过BD1和BD2的轧制,并在先导孔轧制成供万能轧机轧制的轨形坯。在万能轧机机组中,重轨在串列式轧机U1-E1中可逆轧制3道次,其中在万能粗轧机U1中轧制3道次,在轧边机E1中轧制2道次。随后重轨在串列式轧机U2-E2中轧制1道次(万能粗轧机U2和轧边机E2均轧制1道次),最后在在万能精轧机UF中轧制1道次[6]
五机架紧凑型模式万能轧机轧制重轨过程示意图如图3(b)所示,连铸矩形坯通过BD1和BD2轧制成轨形坯,轧件顺着轧制方向通过万能三机架机组进行轧制,此时形成UR1和ER的二机架连轧过程,半万能轧机UF孔型打开不参与轧制;轧件从三机架万能轧机机组轧出之后,辊道反转将轧件逆向再次通过三机架万能轧机机组进行轧制,此时轧边机EF和半万能轧机UF打开不参与轧制,只进行UR2单个道次的轧制过程;从UR2轧出的轧件顺着轧制方向又一次通过万能三机架机组进行轧制,此时形成UR3-EF-UF的三机架连轧过程。
目前,国内各钢厂加热炉均采用步进梁式炉,加热能力约为120 t/h,钢坯加热温度在1 250 ℃左右,燃料为高炉、焦炉混合煤气。
此外,为提高重轨的力学性能,增加其强度、耐磨性、抗冲击和抗疲劳等性能,延长重轨的使用寿命,目前各生产厂基本配备了具有自主知识产权的风冷式余热在线热处理机组,个别钢厂则从德国引进了水冷式余热在线热处理机组。
矫直机方面,国内现有的几条长尺重轨轧线所配置的平立复合矫直机主要有两种结构类型,分别为双支承结构和悬臂式结构,其中悬臂式结构更为常用。矫直机供应商主要为德国西马克公司和意大利达涅利公司。
重轨检测方面,为确保重轨产品在平直度、表面质量及内部质量等方面达到相关要求,国内的重轨生产线均配置有从国外引进的激光尺寸测量装置、平直度仪、涡流表面检测仪、内部超声探伤仪等组成的检测中心。能实现重轨相关尺寸、平直度、端部扭转程度以及重轨表面质量和内部缺陷的自动检测和评估,对不合格重轨进行自动标识。常见重轨检测中心供应商包括加拿大NDT公司和奥地利NextSense公司。
国内重轨生产厂在冶炼方面,普遍都采用了无铝脱氧、真空脱气和大方坯连铸等技术,辅以各自独有的精炼技术得到了洁净的钢水。真空脱气方面,RH炉与VD炉都有各自的优缺点,其中RH炉的脱H能力更为优秀,国外目前大部分重轨生产企业均采用了RH炉,国内除部分重轨生产厂家外也采用了RH炉,未使用RH炉的厂家后续可以考虑升级改造更换为RH炉。
重轨轧制方面,各生产企业主要的不同点在于轧机的布置形式以及轧制工艺。轧机布置主要有七机架和五机架两种模式,其中五机架模式还存在不同的布置形式,不同布置形式各有优缺点。新建轧线可参考已建轧线特点选择合适的轧机布置形式,既有产线可根据自身实际情况,进行升级改造。
