In the paper, the production technology process and process control system of wide and thick plate mill in Baotou Steel are briefly introduced. The wide and thick plate mill is the important component for production line of wide and thick plate of Baotou Steel as well as its process control system is between the production management system and basic automation system in the plant, which is mainly responsible for managing production process data. The process control system model of rolling mill is generally divided into control part and non-control part. The emphasis of this paper is to research, analyze, optimize and adjust the rolling moment model of control part. After the optimization, the setpoint accuracy of secondary system model of roughing mill is improved and capacity of roughing mill is further increased.

文章对包钢宽厚板轧机生产工艺流程以及轧机过程控制系统作了简单介绍。宽厚板轧机是包钢宽厚板生产线的重要组成部分,宽厚板轧机过程控制系统位于工厂生产管理系统和基础自动化系统之间,主要负责管理生产过程数据。轧机过程控制系统模型一般分为控制部分和非控制部分,文章重点对控制部分的轧制力矩模型进行了研究分析,并对轧制力矩模型进行了优化调整,优化完成后提高了粗轧机二级系统模型设定精度,粗轧机能力得到进一步释放。

In the paper, the production technology process and process control system of wide and thick plate mill in Baotou Steel are briefly introduced. The wide and thick plate mill is the important component for production line of wide and thick plate of Baotou Steel as well as its process control system is between the production management system and basic automation system in the plant, which is mainly responsible for managing production process data. The process control system model of rolling mill is generally divided into control part and non-control part. The emphasis of this paper is to research, analyze, optimize and adjust the rolling moment model of control part. After the optimization, the setpoint accuracy of secondary system model of roughing mill is improved and capacity of roughing mill is further increased.

轧机二级过程控制模型在宽厚板轧制中可以减轻操作人员劳动强度,提高目标钢板控制精度,提高钢板成材率,同时也能保证轧制设备安全运行,有利于生产过程故障分析和质量分析。为了进一步释放粗轧机负荷能力以及提高模型系统精度,保证轧制模型稳定运行,对包钢宽厚板轧机轧制力矩模型进行研究,并对模型参数进行了优化调整。
宽厚板轧机过程控制系统位于工厂生产管理系统MES和基础自动化系统BA之间,通常称为轧机二级系统,主要负责管理生产过程数据。轧机过程控制系统需要完成生产线上各相关设备的设定数据计算及下发、模型优化、生产过程数据和产品质量数据的采集、设备运行数据收集、生产原料数据和产成品数据管理、物料数据跟踪、协调其他控制系统间的数据传递等。轧机过程控制系统进程一般可分为两部分,即控制部分和非控制部分,见图1。控制部分主要完成设定值计算、模型自适应、以及板形预设值处理等;非控制部分主要完成设定值下发处理、测量值数据处理、轧机区物料跟踪、日志处理、各种数据的管理以及和其他外部过程控制系统如三级系统、加热炉系统、ACC缓冷系统、矫直系统、表面质量检查系统以及剪切线系统之间的数据通讯。宽厚板轧制过程对在线模型的设定系统要求与热连轧不同,它是一个多道次往返轧制过程,存在多阶段、多道次的特点,其轧制规程的制定也比热连轧和冷连轧要复杂很多。由于轧钢生产的连续化、高速化以及高精度等特点,为了实现提高产量、提高产品质量以及扩大品种增加效益的目标,采用计算机过程控制从而实现对轧制过程的设定、优化、控制和诊断,对于提高产品产量和质量,具有十分重大的意义。
包钢宽厚板生产工艺流程:连铸坯存放在板坯库,遵照生产计划的要求将所需板坯通过装料辊道送至相应加热炉,加热到指定温度后出炉,板坯经高压水除鳞后通过辊道送至粗轧机进行成形阶段轧制,转钢后进行展宽阶段轧制,再次转钢后进行延伸阶段轧制。对于需要控温轧制的板坯,其延伸阶段分为两部分,控温前阶段和控温后阶段,在控温前阶段完成后,板坯需要在待温辊道上进行待温,之后等到合适的温度再到精轧机进行二阶段轧制,轧制过程中需要通过轧机高压水除鳞去除二次氧化铁皮。轧制完成后的钢板需要通过精轧机后ACC冷却系统进行快速冷却,然后通过运输辊道进入热矫直机进行矫直以及表面检查,最后经过冷床空冷、切头、切边、定尺等一系列工序运到成品库。
轧制温度是宽厚板轧制过程中的重要轧制工艺参数,它直接影响着轧制时的力能参数和产品的组织性能,与轧辊、空气、除鳞水之间的热交换以及塑性变形热是影响轧件温度变化的主要因素,这些因素的影响遵循传热学辐射、对流和传导3个基本定律,即斯蒂芬-波尔兹曼热辐射定律、牛顿冷却定律和傅里叶热传导定律。以热传学辐射、对流和传导3个基本定律为基础建立的温度模型能够精确地模拟轧制过程中的温度变化,可以为轧制过程的力能参数预报模型和产品组织性能提供依据[1]
轧制力是轧机最重要的工艺设备参数,是轧机零部件强度设计计算与校核、轧制工艺规程的制定、轧机调整、设备潜力挖掘等的重要参数,轧制力模型是所有模型的核心,它的主要作用是设定辊缝值,进行轧制道次的负荷分配,轧制力模型的预报精度直接影响设定精度,也直接影响产品厚度和板形,还将影响到轧制过程的稳定性,决定了计算机控制模型的水平。
轧制力矩是宽厚板轧制过程中最重要的工艺参数之一,精确预报轧制力矩对优化轧制策略、充分发挥轧机能力并确保设备安全具有十分重要的意义。包钢宽厚板轧机采用轧制力与力臂系数相乘的轧制力矩计算公式,该公式具有模型形式简单、物理意义明确的优点,但同时轧制力矩的计算精度直接受到轧制力和力臂模型预测精度的影响[2]
中厚板轧制规程的计算是轧机过程控制模型设定系统的核心内容,它直接影响轧制节奏的快慢,同时最终产品性能和板形质量也与轧制规程的制定密不可分[3]。为了充分发挥设备的能力,尽量减少轧制道次,而又不影响其内在质量和外形尺寸精度,需要对轧制规程进行研究,因此将轧机过程控制模型识别的步骤分别对应到相关模型的计算模块,这样可以准确有效地发现过程控制模型的误差所对应的功能算法和参数,可将复杂问题简单化,为后期提供有效的优化改进方法。针对包钢宽厚板粗轧机成形阶段后期以及延伸阶段前期的几个道次的轧制力矩设定较高时,实际输出负荷更高的现状,可采取对轧制力矩模型的逐个计算参数进行分解识别,以便采取对应的优化措施。
通过分解分析轧机系统轧制力矩模型的计算过程,从而识别并有利于快速找到优化改进点,系统中轧制力矩是单位力矩和钢板宽度的乘积。

而式(1)中单位力矩Mc是由单位轧制力、接触弧长以及力臂系数三者乘积决定。

式(2)中单位轧制力Fc是由轧制力修正系数、金属流应变力、接触弧长与轧制力系数计算得出。

式(3)中轧制力修正系数fc由钢板入口厚度与出口厚度差和系统自定义返回常数1.06决定,即:

式(3)中接触弧长lc由轧辊半径、钢板入口厚度与出口厚度差(即压下量)以及希区考克系数三者乘积的平方根计算得出。

式(5)中希区考克系数Hcf是由单位轧制力、钢板入口厚度与出口厚度的综合计算值与系统定义常量5.0之间的最小值函数得出。

式(2)中力臂系数L是由系统自定义的3个常量和接触弧长与平均厚度比的exp函数计算得出。

式中:L为力臂系数;Ro为接触弧长与平均厚度比;k为系统自定义常量,k=0.368;a系统自定义常量,a=0.6;X为系统自定义常量,X=0.247 7。
式(7)中接触弧长与平均厚度比Ro是接触弧长与平均厚度比值计算得出。

由此通过对轧机轧制规程特征研究可以看出想要解决粗轧机力矩设定与轧机实际输出负荷之间的误差,就需要增大粗轧机延伸阶段之前部分道次的扭矩设定值,因为实际轧制规程在此阶段的设定扭矩比实际轧机输出负荷小的多是造成轧机负荷过载安全隐患的不稳定因素。因此可以通过增大轧制力矩计算模型中可以干预的数据项,也就是力臂,从而达到改进轧制力矩模型误差的目的。轧制力矩模型系统在计算力臂系数时定义了三个常数项用于修正结果,也就是定义了k=0.368、a=0.6和X=0.247 7,系统力臂计算公式为L=k+a×exp - R o X,公式中Ro表示接触弧长与平均厚度的比值。优化改进思路就是通过对上述常量数据进行拟合计算,并观察统计结果,将结果与实际测量扭矩值进行统计比较,最终获得比较适宜的轧制力矩模型计算公式。根据对扭矩力臂系数曲线的特征研究,修正相关常数因子,使曲线对于接触弧长与平均厚度比在一定比值时使用不同的曲线,而这个比值按照之前的轧制表特征研究,一般来说正好是钢板在粗轧机的展宽序列与延长序列的分界。力臂测试曲线如图2所示。
图2中横坐标表示接触弧长与轧件平均厚度比Ro,纵坐标表示力臂曲线系数,经过多轮次的调试并充分结合轧制表结果统计分析进行优化,最终形成对模型计算的原始力臂系数曲线的修正优化后力臂曲线,见图3。在优化改进后的力臂曲线计算中,改进西门子单独定义的两个常数项,分别对常量数据项和乘以不同的系数,同时改进力臂曲线计算公式中的两个数据和值符号,将前半部分和后半部分数据和值加号优化为两部分的差值,即在Ro<1.0情况下,扭矩力臂曲线系数L=1.7k-1.3a×exp - R o X,其他情况扭矩力臂曲线系数L=1.68k-a×exp - R o X
为避免设备损坏同时也为了充分验证新的力臂曲线的合理性,采用粗轧设定扭矩限幅的方式,边生产边验证,经过持续不间断的大数据跟踪分析,粗轧设定扭矩从最开始的2 000 kNm,经过几轮数据可靠性验证后修正为2 200 kNm、2 300 kNm,并最终至2 400 kNm使用至今。系统稳定性以及可靠性也得到验证,再未出现因设定扭矩提高导致的负荷过载卡钢现象。
通过对轧制力矩模型的优化,对比钢种Q355D,板坯规格厚度为250 mm、宽度为2 200 mm、长度为3 000 mm,目标钢板规格厚度为18 mm、宽度为2 650 mm、长度为34 000 mm的钢板轧制过程,可以明显观察到优化前和优化后钢板轧制的扭矩变化。该规格钢板粗轧阶段扭矩模型优化前后的具体情况如表1表2所示。
优化前粗轧延伸序列第一道次计算扭矩为1 902 kNm,而实际测量扭矩达到2 469 kNm,扭矩偏差达到29.8%,且为负偏差,即计算扭矩比实际测量扭矩要小,这就存在系统设备安全隐患,如果不把系统设定扭矩上限降低,则会造成测量扭矩过大,因而造成负荷过载导致卡钢情况发生。优化后的的轧制情况则成功避免了此类情况的发生,优化后的粗轧延伸序列第一道次,计算扭矩为2 358 kNm,测量扭矩则为2 327 kNm,扭矩偏差为1.3%,且为正偏差,这样操作人员就可以通过轧制表的扭矩预计算值估算测量扭矩范围,进而避免扭矩负荷过载造成卡钢的安全隐患,同时优化后模型计算比优化前粗轧延伸序列减少一个轧制道次,轧制策略分配更加合理。
通过对包钢宽厚板轧机轧制力矩的研究与分析,并由此优化改进了力矩模型的力臂系数,得出了新的力臂曲线计算公式,通过正常轧制生产对其进行了验证,结果是令人满意的。现在粗轧延伸序列之前阶段以及延伸阶段的前两个道次的设定扭矩和粗轧机实际输出扭矩已经十分接近,进一步提高了模型系统精度,粗轧机负荷能力得到进一步释放。
