In order to study the relations between straightening process and residual stress of rails, the stress-strain situation of rails during straightening process is simulated combining with the ABAQUS software of finite element analysis. Various straightening process plans of rails are with simulation analysis to determine the optimal one and are researched combining with the results of on-site process debugging. The results showed that the minimum elastic core of each straightening plan was within deformation zoneⅡ, so the residual stress of rails could be effectively reduced by reducing the rolling reduction of 2# and 4# straightening rolls as well as straightening speed of rails.

为了研究钢轨矫直工艺与残余应力的关系,结合ABAQUS有限元分析软件,模拟钢轨矫直过程中钢轨应力应变情况。对多种钢轨矫直工艺方案进行模拟分析,确定最优矫直工艺方案,并结合现场工艺调试的结果进行研究。结果表明: 各矫直方案的最小弹性芯均处于第Ⅱ变形区内,所以降低2#、4#矫直辊压下量能有效降低钢轨残余应力,并且降低钢轨矫直速度也能有效降低钢轨残余应力。

为了研究钢轨矫直工艺与残余应力的关系,结合ABAQUS有限元分析软件,模拟钢轨矫直过程中钢轨应力应变情况。对多种钢轨矫直工艺方案进行模拟分析,确定最优矫直工艺方案,并结合现场工艺调试的结果进行研究。结果表明: 各矫直方案的最小弹性芯均处于第Ⅱ变形区内,所以降低2#、4#矫直辊压下量能有效降低钢轨残余应力,并且降低钢轨矫直速度也能有效降低钢轨残余应力。

In order to study the relations between straightening process and residual stress of rails, the stress-strain situation of rails during straightening process is simulated combining with the ABAQUS software of finite element analysis. Various straightening process plans of rails are with simulation analysis to determine the optimal one and are researched combining with the results of on-site process debugging. The results showed that the minimum elastic core of each straightening plan was within deformation zoneⅡ, so the residual stress of rails could be effectively reduced by reducing the rolling reduction of 2# and 4# straightening rolls as well as straightening speed of rails.

在线热处理钢轨是目前我国“客货混运”铁路和煤炭、矿石运输繁忙的铁路干线以及大运量重载铁路建设首选的高强度钢轨,市场要求日益增高。在线热处理钢轨强度等级高、硬度大,在钢轨服役过程中更关注钢轨塑韧性,在保证钢轨强度基础上,提高钢轨塑性和韧性。重载钢轨在服役过程中钢轨的服役性能尤为重要,降低钢轨残余应力,提高钢轨接触疲劳损伤性能,对预防钢轨早期疲劳损伤、剥离掉块及核伤等伤损效果明显[1]
影响钢轨残余应力的因素有很多,包括材料特性、热处理工艺参数、几何形状、加工工艺、环境因素等。钢轨残余应力控制,应该从钢轨残余应力附加过程进行控制,矫直过程中影响钢轨残余应力的主要因素有温差、相变、矫直变形等,其中矫直附加残余应力占比较大,控制钢轨残余应力应从钢轨矫直工艺进行控制。
本文主要研究钢轨矫直过程中,矫直工艺对其残余应力的影响,结合ABAQUS有限元分析软件对不同矫直工艺方案进行模拟,选出最优方案,之后进行现场试验,降低钢轨矫直后残余应力。
通过ABAQUS有限元分析软件模拟计算钢轨矫直过程,根据软件的输出结果选出最优矫直工艺方案,钢轨模拟计算的物化参数见表1,应力应变曲线见图1
矫直模型选取参考现场钢轨矫直的水平多辊矫直机,辊轮上下交错排列形成七个矫直变形区,其中下辊为支撑辊。钢轨的辊式矫直可以理解为无数节小段钢轨经过相同次数的三点弯曲压力矫直的过程,将带有初始弯曲度的钢轨通过各变形区连续反弯将其矫直[2],如图2所示。
这种矫直方式与压力矫直相比,效率得到显著提高,而且矫后的平直度也比较高,因此在各型材厂得到广泛的应用。矫直辊参数如表2所示。
由于有限元方法求解复杂边界条件的问题时无需对实际工况进行太多的考虑,因此在矫直领域被大量的使用。本文采用ABAQUS&Explicit求解器对钢轨矫直过程中的显示动力学问题进行求解,网格划分单元为C3D8R,钢轨截面及仿真模型如图3所示。
本文结合现场矫直工艺,选取3种矫直工艺方案进行模拟比较,具体方案如表3所示。
提取等效塑性应变开始变化时(红色圆圈处)对应时间点上的等效应力,则该应力值为此变形区对应的钢轨材料硬化后的屈服强度,如图4所示,其中(a)为方案1,(b)为方案2,(c)为方案3。图5为钢轨在各变形区内屈服极限的变化。
将3种矫直方案下各变形区的等效应力进行截取,并以图5中的屈服极限为界限,小于屈服极限的为弹性变形区,其面积的高度和钢轨高度的比值即为弹性芯大小,各变形区内的弹性芯大小见表4
3种矫直方案的最小弹性芯处于第Ⅱ变形区内,表明在第Ⅱ变形区内,钢轨的初始曲率和反弯曲率之和达到最大值,钢轨的总变形量达到最大值。其次,3#方案仅在4#矫直辊压下量比2#方案小,而1#方案4#矫直辊压下量最大,通过表4中数据可知,4#矫直辊压下量越小则对应变形区域内弹性芯越大,钢轨总变形量越小。在钢轨矫直方案不变的情况下对钢轨矫直过程中速度的变化进行模拟,得出不同矫直速度下各变形区内的屈服极限如表5所示。
表5可知,随着矫直速度增加,矫直变形区屈服极限增加到一定值后趋于平缓,并且随着矫直速度的增加,整体屈服极限也随之增高。
综上所述,钢轨矫直过程中,最小弹性芯处于第Ⅱ变形区内,其中处于第Ⅱ变形区的4#矫直辊的压下量增加,使得第Ⅱ变形区弹性芯随之增大,矫直速度的增加,使得第Ⅱ变形区内的屈服极限随之增大。
根据前文得出的结论,结合现场矫直工艺参数,进一步细化矫直工艺模拟方案,降低第Ⅱ变形区区域内2#、4#矫直辊的压下量,来模拟输出不同的残余应力,具体情况如表6所示。
表6模拟计算结果可知,4#方案矫直变形工艺模拟出的残余应力结果最低,为+125 MPa,符合前文的研究结果及满足TB/T 2344.1—2020标准中残余应力不大于+250 MPa的要求。
根据前文研究结果,随着矫直速度增加,矫直变形区应力增大的这一规律,结合当天生产调试生产节奏,此批调试稀土热处理钢轨矫直速度设为1.5 m/s。
依据模拟计算结果得到的最优矫直变形工艺,结合现场给出矫直方案参数如表7所示。
此次调试试验根据前文得出的结论,考虑了同时降低第Ⅱ变形区内的2#矫直辊压下量,来达到降低钢轨矫直后残余应力的目的。根据现场矫直前钢轨的平直度,1#方案进一步降低了2#矫直辊的压下量(由设定的22 mm降低至20 mm),并为了保证矫直后钢轨的平直度略微增加了4#矫直辊的压下量及对8#矫直辊进行微调。为了验证前文的矫直模拟结论,进行了对比试验,2#方案相对模拟计算方案略微增加了2#矫直辊的压下量,其他与1#方案一致。标记1#方案所生产的钢轨为1#试验钢轨,2#方案生产的钢轨为2#试验钢轨,对两者各检测三组残余应力性能并进行分析对比,具体结果如表8所示。
由于钢轨经历过淬火热处理工艺后,表面冷却速度比内部冷却速度快,内部要抵抗收缩变形而产生压应力(“-”号表示),外表面的收缩受到了内部的阻碍作用而产生拉应力(“+”表示)[3]。热处理钢轨经历矫直工艺之后,产生了更多的位错强化,与钢轨热处理过程中的热应力进行叠加,进一步加大了钢轨的残余应力。根据表8的检测结果,1#、2#试验钢轨在经历了相同的热处理工艺后,通过将2#矫直辊压下量从20 mm增加到23 mm,残余应力平均上升约60 MPa,说明了第Ⅱ变形区内的2#矫直辊的压下量对钢轨矫直后残余应力有影响。
(1)根据ABAQUS软件模拟的结果,在钢轨矫直过程中,最小弹性芯处于第Ⅱ变形区内,表明在第Ⅱ变形区内,钢轨的初始曲率和反弯曲率之和达到最大值,钢轨的总变形量达到最大值。结合模拟试验结果及现场工业试验,得出同时降低第Ⅱ变形区内的2#、4#矫直辊压下量可使钢轨矫直后残余应力降低。
(2)随着钢轨矫直速度的增加,钢轨矫直后残余应力也随之增大。实际生产中应在保证平直度及生产节奏的前提下,尽量减少钢轨矫直速度,也可有效降低钢轨矫直后的残余应力。
