In the paper, the relations between such factors as the microstructure of rails, inclusions, excessive hydrogen and residual stress and Crack Length-Cycle curve are analyzed through the data and diagrams obtained by the tests based on the test of threshold value of crack expansion ΔKth for U71Mn, U75V and U20Mn quenched rails as well as U75V test steel with the rare earth, lanthanum and cerium. Moreover, the effects of adding the rare earth, lanthanum alloy and cerium alloy into rails on crack growth of rails are analyzed, which could provide new means for analyzing the performances of rails and prolonging service life of rails.

文章在U71Mn、U75V和U20Mn淬火轨、以及加稀土镧和铈的U75V试验钢裂扩门槛值ΔKth试验的基础上,通过试验获取的数据和图表,分析了钢轨组织、夹杂物、氢超标和残余应力等因素与Crack Length-Cycle曲线的关系,以及钢轨加入稀土镧合金、铈合金之后对钢轨裂纹扩展的影响,为分析钢轨性能、延长钢轨寿命提供新的手段。

In the paper, the relations between such factors as the microstructure of rails, inclusions, excessive hydrogen and residual stress and Crack Length-Cycle curve are analyzed through the data and diagrams obtained by the tests based on the test of threshold value of crack expansion ΔKth for U71Mn, U75V and U20Mn quenched rails as well as U75V test steel with the rare earth, lanthanum and cerium. Moreover, the effects of adding the rare earth, lanthanum alloy and cerium alloy into rails on crack growth of rails are analyzed, which could provide new means for analyzing the performances of rails and prolonging service life of rails.

随着我国铁路重载、提速的迅猛发展,对钢轨性能要求也越来越高,钢轨长期在复杂交变应力的作用下,疲劳性能成了影响寿命和安全性的关键因素,特别是由疲劳引起的核伤、剥离掉块、开裂断轨,有可能导致严重事故,使人身、财产安全遭到重大损失。疲劳裂纹扩展速率门槛值ΔKth是钢轨损伤容限设计的一个重要参数,是衡量钢轨疲劳性能的重要指标,囊括钢轨从接近KIC到门槛值ΔKth所有裂纹扩展速率数据,这些数据和图表能够综合反映钢轨的性能。
本文归纳了钢轨疲劳裂纹扩展速率门槛值ΔKth检测中获取的数据和图表,对影响钢轨疲劳裂纹扩展速率的因素进行了分析,探讨了裂扩数据和图表与钢轨性能的关系,对提高钢轨质量、延长钢轨寿命的研究和钢轨事故分析具有参考意义。
理论上,疲劳裂纹扩展速率da/dN=0所对应的应力强度因子△K为门槛值,目前工程中规定用da/dN=10-7 mm/cycle所对应的△K值作为门槛值,美国试验与材料学会(ASTM)和中国国家标准GB/T 6398—2000《金属材料疲劳裂纹扩展速率》[1]也采用此规定,本文试验参照国标GB/T 6398—2000的方法,采用降△K法,试验波形为正弦波,频率为30 Hz,试验温度为室温,所有的试验都在MTS810电液伺服疲劳试验机上进行。
试样严格按照TB/T 2344—2020《43 kg/m~75 kg/m热轧钢轨订货技术条件》[2]规定选取制样位置,以钢轨轨头断面中心线为中心取20 mm,踏面以下2 mm处向下取45 mm,试样规格为45 mm×20 mm×180 mm。
试验材料选取轨梁厂生产的U75V 60 kg/m淬火轨、U71Mn 60 kg/m淬火轨、U20Mn 60 kg/m淬火轨,以及技术中心加稀土铈和加稀土镧U75V钢轨试验钢,表1为其力学性能和金相组织。
疲劳裂纹扩展速率门槛值ΔKth检测可以获得从疲劳裂纹起裂点到门槛值ΔKth的全程数据和图表。由于疲劳裂纹总是沿着耗能低、阻力小的路径扩展,所以全程疲劳裂纹扩展速率门槛值ΔKth数据和图表能够综合反映钢轨性能。
理想的Crack Length-Cycle曲线如图1所示,理想的da/dN-Deltak曲线如图2所示,全程平稳光滑,严格按照材料在应力强度因子ΔK作用下的固有曲线变化,代表材料化学成分稳定,金相组织大小和分布均匀,夹杂物等缺陷小而少,残余应力小。图3为U75V淬火轨的Crack Length-Cycle曲线,图4为U75V淬火轨的da/dN-Deltak曲线,da/dN的数值明显有波动,不平滑,这一特征反映了钢轨化学成分、显微组织、氢含量、夹杂物和残余应力等的特性,而化学成分、显微组织、氢含量、夹杂物和残余应力等特性的分析,可解释钢轨性能变化的原因。
裂纹尖端一般为沿晶或穿晶扩展,或者两者兼具。组织不同,晶粒大小、取向和分布不同都会影响裂纹扩展速率,造成Crack Length-Cycle曲线的波动、不平滑。如果组织中有夹杂物,由于夹杂物的塑性和韧性低,造成裂纹扩展速率加速,会使Crack Length-Cycle曲线产生较大跳动。
在轨梁厂生产的编号为16901669的U71Mn 60 kg/m淬火钢轨门槛值检测过程中,裂纹扩展速率符合标准,见表2,裂纹扩展速率突变位置与夹杂物形貌见图5
图5清晰可见,Crack Length-Cycle曲线出现突然加速后变为正常,这是由于钢轨扩展阻力突然变小而产生的跳变,从Crack Length-Cycle曲线中可以确定裂纹扩展速率突变位置在距裂纹起点24.6 mm处。磨制金相试样,观察裂纹区域,发现长条状连续颗粒状夹杂物,夹杂物成分主要为Si、Al、Ca、O等。由于夹杂物破坏钢轨组织的连续性,降低了钢轨强度和塑性,同时会产生应力集中,在外载荷作用下裂纹尖端快速扩展,造成裂纹扩展速率的跳升,裂纹通过夹杂物后,裂纹扩展速率变为正常。
通常Crack Length-Cycle曲线轻微的波动,大多是由于显微组织大小和分布不均匀以及显微组织中的弱相造成的。对于U71Mn这样的珠光体钢轨,细化钢轨珠光体团块尺寸并均匀分布,减小珠光体片间距,降低钢中硫和夹杂物含量以及改善夹杂物形态,可以提高钢轨韧性和疲劳裂纹扩展抗力[3],不仅使得裂纹萌生和裂纹扩展速率变慢,而且提高裂纹扩展速率门槛值,增大钢轨损伤容限,有效地提高钢轨的寿命和使用安全性。
通常,氢造成较大危害需要满足三个条件:一定的浓度、一定的应力和敏感的显微组织。其中马氏体组织伴有较大的相变应力,对氢脆最敏感,其次为贝氏体。
对轨梁厂委托编号为283的U20Mn 60 kg/m淬火贝氏体钢轨进行裂纹扩展速率检测,数据严重超过TB/T 2344—2020《43 kg/m~75 kg/m热轧钢轨订货技术条件》要求的数值,见表3,Crack Length-Cycle曲线见图6,裂扩断口SEM形貌见图7
图6的Crack Length-Cycle曲线上可以看到,氢超标试样裂纹扩展速率远超正常值,并且随着ΔK的降低,正常试样疲劳裂纹扩展速率会降低,氢超标试样疲劳裂纹扩展速率不降反升。通过对试样进行气体含量和金相检验,发现贝氏体钢轨试样氢含量高达0.000 90%(标准要求不大于0.000 25%);金相断口扫描观察,发现局部沿晶断裂[4]
为了更加全面的了解氢含量对裂纹扩展速率的影响,查阅过去多年钢轨疲劳裂纹扩展速率试验数据和氢含量数据,结果发现,当氢含量较低时,钢轨中的氢对疲劳裂纹扩展速率影响有限,而当氢含量较高,特别是超过铁标TB/T 2344—2020规定的0.000 25%时,由于大量的氢在裂纹尖端聚集,产生应力集中,叠加试验加载的应力强度因子ΔK的作用,加快了钢轨的裂纹扩展速率,同时,形成的氢化物在晶界的聚集,与钢中的第二相作用,使钢基体晶界结合力减弱而导致钢晶界局部脆化,发生脆性沿晶开裂,进一步加快裂纹扩展速率;另一方面,该试样主要组织为对氢敏感的马氏体、贝氏体,间接加快了裂纹扩展速率,且检测不到门槛值ΔKth
王鹏飞等人通过生产试验数据分析指出[5],轨梁厂冶炼贝氏体钢钢液中的氢主要来源于转炉出钢过程中加入合金、渣料中的水分,通过新增合金烘烤装置及优化VD真空设备的脱氢能力,可大幅降低贝氏体钢钢液中氢含量,可有效避免“氢脆”的产生,从而大幅降低钢轨的疲劳裂纹扩展速率,提高钢轨性能。
在钢轨的生产过程中,轧制、热处理、冷却、矫直等工艺都会产生残余应力,热应力与相变应力是钢轨产生残余应力的主要原因;此外,为了满足钢轨平直度的要求,对钢轨矫直,也会使钢轨内部产生残余应力。由于钢轨残余应力大小、方向、分布复杂,很难用力学解析公式精确表征残余应力对疲劳裂纹扩展速率的影响,只能通过试验的方法检测。
轨梁厂委托一组U75V淬火轨进行裂纹扩展速率试验。经检测,化学成分和金相组织正常,拉伸强度、硬度和冲击功等指标都合格,但轨头残余应力大于365 MPa,远超标准要求的不大于250 MPa。对该钢轨分两组进行疲劳裂纹扩展速率试验,一组未去应力,直接加工成试样检测,另一组对钢轨进行24 h低温退火去应力,加工试样后时效20天后检测,检测数据见表4,Crack Length-Cycle曲线见图8
图8所示,比较16801151-3(U75V钢轨未去应力)试样和16801151-4(U75V钢轨去应力)试样Crack Length-Cycle曲线,残余应力超标的试样Crack Length-Cycle曲线明显波动较大,相同疲劳周次下,裂纹扩展长度远超去应力试样的数值,且未去应力试样的扩展速率对高应力强度因子敏感,对低应力强度因子敏感程度降低。
残余应力是钢轨疲劳裂纹萌生与扩展的重要影响因素之一,出厂钢轨的残余应力来源于生产过程,所以要严格控制轧制、热处理和矫直工艺,减小出厂钢轨的残余应力,特别是钢轨轨头的拉应力,可有效降低da/dN数值。
钢轨的疲劳裂纹扩展行为除了受夹杂物、氢含量和残余应力的影响,加入不同合金(如稀土)对裂纹扩展行为的也有显著影响。
技术中心钢轨所委托的加稀土铈合金、镧合金的U75V钢轨试验钢两组试样,对其进行疲劳裂纹扩展速率性能比较,结果见表5,疲劳裂纹扩展Crack Length-Cycle曲线见图9图10
图9图10可见,加稀土铈合金试样和加稀土镧合金试样的U75V钢轨试验钢疲劳裂纹扩展速率性能比未加稀土的U75V钢轨试样差,特别是加稀土铈的试样在应力强度因子△K逐渐降低过程中,疲劳裂纹扩展速率有明显加速,说明在低应力载荷情况下,抵抗疲劳裂纹扩展能力差。比较加稀土镧合金试样和加稀土铈合金试样疲劳裂纹扩展速率性能,加稀土镧合金的U75V钢轨试验钢试样比加稀土铈合金的U75V钢轨试验钢试样略好。
钢中加入稀土的作用是脱氧、脱硫、固溶强化、夹杂物变性和微合金化。稀土与氧和硫的亲和力比其他元素强,钢液在氧和硫存在的条件下,优先生成稀土硫氧化物,所以脱氧、脱硫会消耗稀土;固溶强化、夹杂物变性和微合金化对炼钢、精炼及连铸生产技术要求很高,需要严格控制钢中的硫含量和氧含量,提高钢的纯净度,确保稀土存量对显微组织和性能的作用,使稀土在钢中的固溶量增加,充分发挥稀土元素的微合金化的作用。
大量文献指出加入稀土对珠光体钢轨性能有正向影响,这与钢的成分波动小、硫含量、氧含量和夹杂物大幅降低、钢质稳定和纯净度提高相关;对于U75V钢轨,与轧制工艺和热处理工艺减小珠光体片间距和减小珠光体团块尺寸以及均匀分布等相关,而本文加稀土铈和镧合金的两组U75V钢轨试验钢的结果却不理想,有待深入研究。
(1)通过裂扩门槛值ΔKth试验能够获得钢轨疲劳裂纹扩展速率的全程数据和图表,其中da/dN数值和Crack Length-Cycle曲线的波动和变化,反映了钢轨化学成分、显微组织、夹杂物、氢含量和残余应力等因素的综合影响,可作为钢轨性能研究的一种新的手段。
(2)钢轨显微组织是钢轨性能的基础,晶粒大小、取向和分布不均匀会造成Crack Length-Cycle曲线的小幅波动,而远小于标准要求(≤250 MPa)的残余应力和远小于标准要求(≤0.000 25%)的氢含量,不仅造成Crack Length-Cycle曲线的小幅波动,还会造成da/dN数值小幅变大,而少量的夹杂物则会造成da/dN短暂快速跳升。
(3)残余应力远大于标准要求(≤250 MPa)会使裂纹扩展加速,本文检测的钢轨轨头残余应力大于365 MPa,而且还是拉应力,会造成da/dN数据不能达到铁标要求。而钢中氢含量远大于铁标要求的不大于0.000 25%,氢在裂纹尖端的聚集,会产生应力集中,直接增加裂纹扩展速率,形成的氢化物在晶界的聚集,会导致脆化晶界,造成局部脆化,断口上的沿晶断裂是其特征。本文检测的U20Mn淬火贝氏体钢轨试样氢含量高达0.000 90%,裂纹扩展速率数据严重超过铁标要求,且没有检测到门槛值ΔKth
(4)钢中加入稀土合金对钢轨性能产生重要影响,本文加入稀土合金的U75V钢轨试验钢的裂扩性能不理想。
