There is cracking failure at the weld seam of high strength and toughness 490CL wheel steel rim made with flash butt welding during flaring and forming process. Its causes are analyzed through macroscopic and microscopic observations of fracture morphology, tests of chemical compositions, mechanical properties, microstructure and microhardness as well as energy spectrum composition analysis. The results indicated that there were certain area of welding “gray spots” mainly composed of manganese oxide at weld failure so that the weld ductility was reduced. As a result, there is cracking at weld fusion line during flaring and forming process of welded rim. The weld quality of 490CL wheel steel for rim is improved by adjusting such welding parameters as reducing flash allowance and increasing pressure of upset forging so that the proportion of weld failure during forming of rim is reduced from 1.5% to 0.3%.

采用闪光对焊制成的490CL车轮钢轮辋在扩口成型工序,从焊缝处开裂失效。通过宏观、微观断口形貌观察,化学成分和力学性能检测,显微组织检验,显微硬度测试及能谱成分分析,对高强韧性轮辋用490CL车轮钢焊接开裂原因进行分析。结果表明,焊缝开裂处存在一定面积的以氧化锰为主的焊接“灰斑”,降低了焊缝塑性,导致焊接好的轮辋在扩口成型时从焊缝融合线处开裂。从降低闪光留量、增加顶锻压强等方面调整焊接工艺参数,改善轮辋用490CL车轮钢焊缝质量,轮辋成型时焊缝开裂比率从1.5%降低至0.3%。

采用闪光对焊制成的490CL车轮钢轮辋在扩口成型工序,从焊缝处开裂失效。通过宏观、微观断口形貌观察,化学成分和力学性能检测,显微组织检验,显微硬度测试及能谱成分分析,对高强韧性轮辋用490CL车轮钢焊接开裂原因进行分析。结果表明,焊缝开裂处存在一定面积的以氧化锰为主的焊接“灰斑”,降低了焊缝塑性,导致焊接好的轮辋在扩口成型时从焊缝融合线处开裂。从降低闪光留量、增加顶锻压强等方面调整焊接工艺参数,改善轮辋用490CL车轮钢焊缝质量,轮辋成型时焊缝开裂比率从1.5%降低至0.3%。

There is cracking failure at the weld seam of high strength and toughness 490CL wheel steel rim made with flash butt welding during flaring and forming process. Its causes are analyzed through macroscopic and microscopic observations of fracture morphology, tests of chemical compositions, mechanical properties, microstructure and microhardness as well as energy spectrum composition analysis. The results indicated that there were certain area of welding “gray spots” mainly composed of manganese oxide at weld failure so that the weld ductility was reduced. As a result, there is cracking at weld fusion line during flaring and forming process of welded rim. The weld quality of 490CL wheel steel for rim is improved by adjusting such welding parameters as reducing flash allowance and increasing pressure of upset forging so that the proportion of weld failure during forming of rim is reduced from 1.5% to 0.3%.

轻量化是汽车发展的主流方向,作为旋转零部件的轮辋是汽车轻量化的关键,且效果显著,所以更高强度级别的轮辋用车轮钢使用量逐年增加,车轮钢牌号从380CL、420CL逐渐向490CL、590CL、650CL过渡,以达到承载力不变而自重降低的目的[1]。采用闪光对焊成型的轮辋质量直接关系到车轮乃至整车的使用性和安全性,制备的工艺难点主要包括成型过程和焊后成型开裂。随着车轮制造材料强度级别的提高,该问题越来越凸显,焊缝质量以及轮辋成型时焊缝开裂已经成为车轮钢生产厂和车轮制造厂共同关注的焦点。
某钢厂生产的5.8 mm厚490CL热轧车轮钢在制造轮辋过程中,闪光焊接后扩口时在焊缝附近开裂,开裂比率达到1.5%,远高于轮辋对焊开裂率不高于0.5%的行业标准要求。引起闪光焊焊缝开裂的主要原因有:①焊接工艺参数不当引起的焊缝及热影响区组织粗大或者生成硬度较高的魏氏组织、马氏体等;②母材的影响,如材料的屈强比过高,晶粒粗大或者不均匀,存在带状组织等。张明博[2]、苏晨[3]等对380CL、590CL车轮钢闪光焊接开裂原因进行过分析,但很少有文献研究490CL车轮钢闪光焊接开裂原因。本文采用金相显微镜、扫描电子显微镜及能谱仪、显微硬度计等,对高强韧性轮辋用490CL车轮钢闪光焊焊缝开裂的原因进行分析,并对焊接工艺参数调整提出改进措施,达到降低焊后成型开裂率的目的。
钢厂生产的490CL车轮钢钢卷经检测合格后运到车轮制造厂用于轮辐、轮辋的制作。经调查,轮辋用490CL车轮钢焊缝开裂发生在“扩口”工序,裂纹起源于轮辋端部焊缝区,随着开裂的扩展,裂纹在焊缝两边呈波浪形蔓延。
轮辋用490CL车轮钢为某钢厂2 250 mm热连轧产线生产,生产工艺流程为:板坯加热→高压水除鳞→2机架粗轧机轧制→7机架精轧机轧制→加密型层流冷却→卷取→托盘运输→取样、检验→称重→入库[4]。产品规格为5.8 mm×1 560 mm。为保证母材具有良好的综合性能,尤其是适当的屈强比和纵向延伸性能,板坯加热温度控制在1 200±20 ℃,卷取温度控制在640±20 ℃。
轮辋制造工艺为:开卷→定长剪切落料→滚压预成型→焊口压平→闪光对焊→刨渣→校圆→扩口→三次滚压成型→扩张精整→气密性检测→冲气门孔。轮辋焊缝开裂多出现在“扩口”和“滚压成型”“扩张精整”工序,开裂位置多位于焊缝或者热影响区,“扩口”工序开裂的裂纹较短,“滚压成型”和“扩张精整”工序开裂的裂纹有时会贯穿整个焊缝,通常称为炸裂。
表1为开裂试样的化学成分分析结果。如表1所示,轮辋用490CL车轮钢以C、Mn元素为基础,辅助Nb微合金化,主要发挥C、Mn元素的固溶强化作用和Nb元素的细晶强化及析出强化作用,和YB/T 4151—2015《汽车车轮用热轧钢板和钢带》中规定的值相比,开裂试样的化学成分满足标准要求。
图1为从开裂轮辋边缘截取的试验材料,如图1标记所示,从开裂试样截取金相、硬度试样。金相试样采取保边措施,观察外缘。试样经磨制和抛光,用体积分数为4%的硝酸酒精溶液侵蚀观察面,用蔡司Axio observer D1M光学显微镜观察不同区域的显微组织。使用日本岛津HMV-2T显微硬度计对轮辋用车轮钢焊缝等区域的显微硬度进行检测,加载压力为0.98 N,加载时间为15 s,测试3点后取平均值。
1-1#试样用于显微组织分析,1-4#试样用于显微硬度分析,用以研究焊缝及母材各区域的显微组织和显微硬度。闪光焊接后,焊接区域依次为熔合线、焊缝区、粗晶热影响区、细晶热影响区、部分相变区、回火区等,因失效件厚度薄,闪光焊接具有快速加热快速冷却的特点,部分相变区的宽度可以忽略不计。
图2为轮辋用490CL车轮钢焊缝、热影响区及基体的显微组织及采集位置示意图。结合宏观形貌和微观组织分析,轮辋用490CL车轮钢在焊缝融合线处开裂,如图2(a)所示,开裂处断口平齐,该区域组织以低碳贝氏体为主,还有少量的铁素体,同时观察到开裂时产生二次裂纹,裂纹沿着晶粒边界及板条边界扩展[5]图2(b)为试验钢的粗晶热影响区,组织以10 μm大小的铁素体为主,还有少量珠光体。图2(c)表明,细晶热影响区以等轴状再结晶铁素体为主,但均匀性较差,晶粒尺寸在5~10 μm之间,珠光体呈点缀状、点串状分布。闪光焊接时热影响区被快速加热到Ac3以上,由于加热及保温时间短,NbC等阻碍了重新再结晶奥氏体晶粒的长大,由于母材厚度薄,焊缝加热宽度窄,焊后冷速较快,所以形成的组织比较细小,相当于对钢材进行了正火处理[6]图2(d)表明轮辋用490CL车轮钢纵向基体组织由大小不等扁平化的铁素体组成,试验钢采用Nb微合金化,钉轧晶界的NbC颗粒析出不均匀导致基体组织中晶粒均匀性较差。
表2为轮辋用490CL车轮钢焊缝、热影响区、回火区、基体等不同区域的显微硬度(HV0.1),通过各区域显微硬度的检测,评估焊缝、热影响区及基体的强塑性、扩口时变形难易程度及各区域协调变形能力。通常情况,显微硬度越高,强度越高,塑性越差,因扩口时轮辋边缘受拉应力,焊缝及各区域硬度差异越小,变形的同步性越强。如表2所示,焊缝区显微硬度(HV0.1)最高,为211,细晶热影响区显微硬度(HV0.1)最低,为176,两者相差35,且焊缝到细晶热影响区硬度呈递减趋势,过渡平缓,焊缝周围参与变形的各区域硬度差不是导致轮辋从焊缝开裂的主要原因。
从轮辋用490CL车轮钢母材取横向拉伸试样,依照GB/T 228.1—2018《金属材料拉伸试验第1部分:室温试验方法》,采用英斯特朗120T电液伺服拉伸试验机进行室温拉伸性能检测。表3为母材的拉伸性能,屈服强度、抗拉强度、断后伸长率分为438 MPa、554 MPa、28%,满足标准YB/T 4152—2015《汽车车轮用热轧钢板和钢带》中490CL车轮钢的力学性能要求,基本可以排除由于母材力学性能不合导致的轮辋从焊缝处开裂。
图1所示,1-5#试样为轮辋焊缝断口试样,采用蔡司Sigma 500场发射扫描电子显微镜及牛津能谱仪对断口起裂源进行观察,并对夹杂物进行成分分析。如图3(a)所示,距轮辋边部1 mm左右的区域出现闪光焊接“灰斑”,灰斑面积约为0.8 mm2,进一步放大观察,如图3(b)所示,灰斑处以韧窝断口形貌为主,几乎每个韧窝中都含有自由凝固状的夹杂物,能谱分析显示该夹杂物以O、Mn、Al为主,尤其是Mn含量高达54.15%,而母材中的Mn含量为1.20%,Mn含量明显高于母材,为典型的MnO、Al2O3夹杂物。轮辋闪光对焊为非保护性焊接,轮辋闪光焊预热阶段,焊缝两边在接触、拉开时产生断续闪光过程,在高温下Mn、Al等元素与空气中的氧气发生反应,形成的氧化物一般会在闪光或者顶锻阶段从焊缝中排出,否则会残留在焊缝内形成夹杂物[7]。这些夹杂物与母材基体的热膨胀系数不同,如图3(b)所示,夹杂物基本镶嵌于基体上,焊缝冷却后在周围基体的界面上会形成微小裂纹,影响焊接接头的结合强度。由于夹杂物的存在,焊缝融合线处成为轮辋“扩口”成型时的薄弱环节,在拉应力作用下,容易作为裂纹源引起焊缝开裂。
从失效件的化学成分及母材的力学性能检测结果看,化学成分和力学性能满足YB/T 4151—2015《汽车车轮用热轧钢板和钢带》标准中490CL车轮钢的要求,成分设计合理,力学性能合格。
从失效件的宏观形貌及微观组织分析,轮辋用490CL车轮钢“扩口”时是从焊缝融合线处开裂。经检测焊缝处的组织较为粗大,在闪光焊接过程中,焊缝周围的C、Mn等元素经氧化烧损,和母材相比淬透性减弱,生成的组织以硬度相对较低的低碳贝氏体为主,显微硬度(HV0.1)为211,毗邻的粗晶热影响区的显微硬度(HV0.1)为189,两者相差22,硬度差较小。从表2分析可知,毗邻的粗、细晶热影响区的显微硬度(HV0.1)差为13,毗邻的细晶热影响区、回火区及基体的显微硬度(HV0.1)差为7,焊缝、热影响区、基体彼此之间硬度差值小,过渡平缓,焊缝周围各区域的硬度差、组织不是导致开裂的主要原因。
经扫描电镜检测,轮辋焊缝开裂处存在一定面积的焊接“灰斑”。组分以氧化锰为主,还有部分氧化铝,闪光或者顶锻阶段熔融的氧化钢水未被排出而形成氧化物。氧化物夹杂物降低了焊缝融合区的塑性,当塑性降低至不足以承受扩口工序所受的剪切拉应力时,焊缝发生开裂,裂纹沿着焊缝熔合线扩展并向热影响区蔓延[8-9]。轮辋焊缝存在焊接“灰斑”导致焊缝结合强度降低,塑性下降,是轮辋“扩口”时从焊缝处开裂的主要原因。
根据上述分析并结合轮辋用490CL车轮钢实际焊接工艺,主要调整焊接工艺参数,采取降低闪光留量、增加顶锻压强、提高顶锻速率等措施,目的是降低焊接时焊缝中心高温停留时间,减小过热倾向,抑制奥氏体晶粒长大,避免组织粗化,同时减少焊缝中熔融氧化钢水的产生,加大熔融氧化钢水的排出力度[8]。将闪光留量从14 mm降低至12 mm,顶锻压强从8 MPa增大到10 MPa,轮辋用490CL车轮钢闪光对焊开裂比率降低到0.3%。
(1)通过宏观形貌观察,微观组织、力学性能、显微硬度检测,断口形貌分析,高强韧性轮辋用490CL车轮钢从焊缝融合线处开裂,焊缝处存在一定面积的焊接“灰斑”是轮辋“扩口”成型开裂的主要原因。
(2)通过调整闪光留量、顶锻压强等焊接工艺参数,降低轮辋用490CL车轮钢焊缝高温停留时间,减少焊接“灰斑”的生成,轮辋闪光对焊开裂比率降低到0.3%。
