In the paper, the general situations of production processes for 380HBW grade LH on line heat treated rail exported to Mexico are introduced. Its batch production is successful by microalloying component design, control of high cleanliness for smelting process as well as accurately regulating and controlling the on line heat treatment process of rail. All its performances could satisfy the technical requirements of users and requirements of AREMA standard as well as pass the SGS international testing and certification so that it could satisfy the operating requirements of freight train with great axle load on heavy haul railway abroad. It has been exported to such countries as Mexico, Australia and America.

文章介绍了出口墨西哥380HBW级别LH在线热处理钢轨的生产工艺概况,通过对钢轨微合金化成分设计、冶炼工艺高洁净度控制和精准在线热处理工艺调控,成功批量生产LH在线热处理钢轨。钢轨各项性能满足用户技术要求和AREMA标准要求,通过SGS国际检测认证,满足国外重载铁路大轴重货运列车的运行要求,钢轨已出口至墨西哥、澳大利亚、美国等国家。

In the paper, the general situations of production processes for 380HBW grade LH on line heat treated rail exported to Mexico are introduced. Its batch production is successful by microalloying component design, control of high cleanliness for smelting process as well as accurately regulating and controlling the on line heat treatment process of rail. All its performances could satisfy the technical requirements of users and requirements of AREMA standard as well as pass the SGS international testing and certification so that it could satisfy the operating requirements of freight train with great axle load on heavy haul railway abroad. It has been exported to such countries as Mexico, Australia and America.

在澳大利亚、巴西等有世界大型矿产资源国家的运输线路,列车具有轴重大、运输量大的特点,直接引起钢轨磨损消耗剧增,增加了钢轨更换频率。2023年初,墨西哥用户提出采购美标380HBW级别LH高强热处理钢轨的订单需求,用于玛雅铁路建设。包钢技术人员结合本次钢轨技术指标的苛刻条件进行针对性技术攻关和多轮次优化,完成了出口墨西哥LH热处理钢轨1.8万t的供货任务,钢轨硬度(HBW 10/3000)不低于380,屈服强度不小于830 MPa,抗拉强度不小于1 280 MPa,延伸率不小于10%,各项力学性能指标均高于AREMA标准要求,钢轨通过国际SGS检测。LH高强热处理钢轨开发成功后可广泛应用于美洲国家以及澳大利亚重载铁路线。提高钢轨耐磨性,延长使用寿命,保证线路运行安全,使包钢重载铁路用钢轨研发水平提高到世界同行业的先进水平,提高了包钢钢轨的国际市场竞争力。
LH热处理钢轨属于AREMA标准中最高等级产品,高级别的重载、高强、耐磨钢轨主要受日本等国的技术垄断,包钢首次开发此品种。结合AREMA标准要求以及用户需求,采用微合金化+余热热处理的制备工艺,通过合理控制钢轨终轧后冷却速度,优化钢轨热处理工艺,减少合金添加量,发挥Mn、Cr等合金元素的强化作用,将珠光体钢轨强度由热轧态的1 080 MPa提高到热处理态的1 280 MPa及以上,并且钢轨具有良好的韧性,延伸率保持在10%以上,同时确保热处理后钢轨的组织均匀化、残余应力最小化的控制目标。为了满足客户更高强度和硬度等指标的特殊要求,对化学成分范围和在线热处理工艺等多项关键技术进行了系统研究,生产过程采用窄成分范围控制实现合金减量化,降本增效,提高钢轨强韧性能、耐磨性、疲劳寿命,保证列车运行安全。
LH热处理钢轨采用包钢重轨专用设备生产,主要生产工艺为铸坯连铸工艺、钢轨万能轧制工艺、钢轨余热淬火工艺。具体工艺流程:铁水预处理KR脱硫→150 t顶底复吹转炉冶炼→LF精炼→VD真空脱气→6机6流280 mm×380 mm R12弧形大方坯连铸→步进炉加热→万能轧机轧制→在线热处理→平立式矫直→超声波探伤→定尺长度加工→外观检查入库。
生产流程与包钢生产TB/T 2344.1—2020[1]钢轨工艺流程基本一致,但在具体工序控制上,考虑LH钢轨需要满足AREMA标准和用户380HBW级别高强度、高硬度要求的特点,对各工序控制要求进行调整和优化。
钢轨的成分和工艺决定组织类型,组织类型决定钢轨最终力学性能,LH钢轨为高碳钢,标准碳含量为0.72%~0.82%,碳含量中线为0.77%,根据铁碳平衡相图分析,碳含量在0.77%为共析转变点,转变产物为珠光体组织。提高珠光体组织的强度和韧性主要是有细化晶粒和减小片层间距两种方法。钢轨晶粒度等级由轧制压缩比和轧制温度决定,压缩比越大,晶粒越细小。珠光体组织相变形式为扩散型相变,增大转变过冷度使得组织转变温度降低,碳在钢中的迁移速度减慢,提高了珠光体形核几率,使得珠光体片层间距减小,见图1
通过Formastor-F全自动相变仪进行CCT曲线绘制,将LH钢轨试样加热至850 ℃,加热速度为10 ℃/s,保温10 min后,分别以0.5~6 ℃/s的不同冷速冷却至室温,测得LH钢轨Ac1为684 ℃,Ac3为720 ℃,LH钢轨的CCT曲线如图2所示。
图2可以看出,LH钢轨随着冷却速率由0.5 ℃/s增大到6 ℃/s,珠光体组织转变的起始温度和终止温度逐渐降低。当冷却速率小于2 ℃/s时,珠光体组织转变起始温度与终止温度的温差最小,在30~60 ℃温度范围;当冷却速率大于2 ℃/s时,此时的CCT曲线穿过珠光体转变区域与马氏体相变开始温度Ms相交,未发生转变的过冷奥氏体组织开始转变为马氏体组织。因此可见,2 ℃/s是LH钢轨珠光体组织转变的临界冷却速率。
通过Formastor-F全自动相变仪进行TTT曲线绘制,将LH钢轨试样以10 ℃/s的速率加热到850 ℃,随后将试样保温10 min,再将试样以100 ℃/s的冷却速率分别冷却至300~600 ℃进行保温,对试样进行金相组织分析。LH钢轨的TTT曲线如图3所示。
图3可以看出,LH钢轨的等温转变曲线包含高温区域的珠光体转变、中温区域的贝氏体相变和低温区域的马氏体相变三部分,珠光体转变C-曲线与贝氏体相变重叠。在珠光体转变区间,525 ℃时的孕育期和转变所需时间最短,为230 s,此时的温度称为“鼻温”,鼻温处组织为细片层珠光体组织,因此525 ℃是LH钢轨发生珠光体转变的最佳温度[2]
通过上述实验室研究,确定了LH钢轨奥氏体向珠光体转变的临界冷却速率为2 ℃/s。当温度为525 ℃时,LH钢轨发生珠光体转变的孕育期和转变时间都最短,所以525 ℃是LH钢轨发生珠光体转变的最佳温度;结合珠光体转变时间,允许珠光体转变的温度范围为525~600 ℃。实验室研究结果为后续LH钢轨在线热处理工艺调试试验提供依据。
铁水KR法预处理后磷含量不大于0.15%,硫含量不大于0.03%。转炉冶炼过程控制出钢碳含量不小于0.08%,出钢后加入萤石、硅钙钡合金和白灰进行脱氧,并对炉渣进行改质,出钢过程中全程吹氩避免顶渣有结坨现象。LF工艺调整各元素含量,炉渣碱度控制不小于2.0。VD真空脱气工艺采取大氩气量搅拌,深真空脱气时间大于15 min,软吹时间大于18 min。使用低铝保护渣保护浇注,降低钢水中的铝含量,防止钢水与空气接触再次氧化。铸机二冷段采用弱冷配水方案,连铸过程拉速恒定,浇注过程使用电磁搅拌工艺,降低钢轨铸坯成分偏析,开启铸机末端轻压下,提高钢坯致密性。连铸坯火焰切定尺长度后放入缓冷坑,使钢坯缓慢冷却,降低氢含量和内应力。
轧制LH百米钢轨需要设计合理的孔型以及压下制度来保证轧制的稳定性,同时在生产过程中需要不断完善各项工艺参数,稳定轧制状态,保证断面尺寸精度,115RE和136RE断面钢轨轧制压缩比为14.7和12.4。根据实验室测定的LH钢轨CCT曲线和TTT曲线,对LH钢轨在线热处理工艺进行优化,检测钢轨金相组织、硬度、拉伸性能,从而确定钢轨最佳在线热处理工艺参数,为百米钢轨的余热淬火提供更可靠、更稳定的“工艺窗口”。由于115RE和136RE断面钢轨轨头尺寸不同,所以热容也不同,钢轨进入淬火线后冷却速率分别调整[3],并且保持稳定的冷却速率,提高钢轨通长性能稳定性和批量生产的稳定性,控制冷却后期特别重要,直接影响钢轨最终性能,具体工艺原理示意图如图4所示。
在冶炼过程中,炼钢厂按窄成分范围内控要求控制化学成分,对LH钢轨化学成分检验结果进行统计,如表1所示。
表1可见,钢轨主要强化元素为C、Si、Mn、Cr四个元素,四个元素含量之和最大与最小的差值为0.19%,窄成分范围控制可提高钢轨通长性能的稳定性。
碳是钢轨化学成分中最重要的元素,随着C含量提高,钢轨的强度、硬度以及耐磨性提高,但韧性和塑性降低。Si、Mn元素能够强化铁素体基体,提高钢轨的硬度和强度,特别是Si元素能显著提高钢的屈强比,但Si含量过高会降低钢轨的塑性和韧性,并且Si和O可形成SiO2夹杂物,在钢轨使用过程中产生应力集中,在夹杂物位置处产生疲劳裂纹。Cr元素是一种固溶强化元素,可以缩小珠光体片间距,从而提高钢轨的强度[4]。因此,需要合理的调整钢轨主要强化元素的成分范围,制定合理的轧后在线热处理冷却速率,保证钢轨最终的力学性能符合用户要求。
P和S是钢中残存的有害元素,P元素固溶在铁素体中,使钢轨塑性降低、脆性增大。S元素易与钢中金属元素生成硫化物,在钢水最后凝固的部分聚集,形成偏析,形成低熔点的FeS,容易在晶界上形成连续的网状组织,在轧制加热和焊接过程时容易过热熔化,导致钢轨产生热裂纹。从表1中可见,钢中的P、S含量控制较好。
按标准对每炉钢中H、O、N气体含量进行检验,检验结果如表2所示。
表2可见,冶炼工艺控制良好,钢轨气体含量符合AREMA标准要求,铸坯中的气体含量较低[5]
LH在线热处理钢轨力学性能检验结果如表3所示。钢轨踏面硬度(HBW)最小值为383,满足用户技术要求,比AREMA标准硬度(HBW)下限要求高13;屈服强度最小值为891 MPa,比AREMA标准下限要求高71 MPa;抗拉强度最小值为1 300 MPa,比AREMA标准下限要求高120 MPa,延伸率最小值为11.5%,比标准下限要求高1.5个百分比。LH热处理钢轨力学性能满足AREMA标准和用户380HBW等级技术要求。
根据用户提供线路运行信息,墨西哥玛雅铁路年运量在1亿t,列车轴重为32.5 t,单节列车载重量达到130 t,目前我国朔黄铁路列车最大轴重为30 t,单节车厢载重量120 t,因此用户采用高强度、高硬度钢轨以满足大轴重列车运行需求。
实验室采用钢轨实物疲劳实验机进行32.5 t压力LH钢轨疲劳性能检测。试验结果为钢轨通过200万次实物疲劳试验,试样未出现压溃、断裂等问题,表明此钢轨强度、硬度等级能够满足32.5 t轴重列车的安全运行要求。实物疲劳检测示意图见图5
按照TB/T 2344.1—2020标准的试验方法要求,检测6支钢轨试样,每个试样长度为1 m。采用轨底贴应变片方法测量残余应力。首先把电阻应变片贴在轨底面上,测量应变值,然后将贴有应变片的部分两边切断,使其与原钢轨分离,锯切厚度为20 mm,再次测量应变值,将第一次与第二次释放的应变值之差乘以2.07×105 MPa可得轨底残余应力,检测结果满足轨底纵向残余应力不大于250 MPa的要求。检测结果见表4
同时按照AREMA标准要求采用钢轨轨腰切口法测量轨腰残余应力,检测示意图及检测照片见图6。钢轨长度为600 mm,检测前测量钢轨高度,然后在轨腰中心部位采用带锯沿轧制方向切开400 mm,锯切完毕后再次测量钢轨高度,将两次轨高相减得出开口度,AREMA标准要求开口度小于3.75 mm,测量LH热处理钢轨轨腰残余应力开口度为2.23 mm。
(1)包钢批量生产的LH热处理钢轨工艺制定合理,钢轨主要性能:屈服强度为891~943 MPa,抗拉强度为1 300~1 343 MPa,断后伸长率为11.5%~16%,踏面硬度(HBW 10/3000)为383~403,化学成分、气体含量及力学性能满足AREMA标准和用户技术要求。
(2)包钢成功开发出115RE和136RE两种断面规格的LH高强热处理钢轨,产品通过SGS国际检测认证,满足国外重载铁路大轴重货运列车的运行要求,钢轨已出口至墨西哥、澳大利亚、美国等国家。
