随着家电行业的快速发展和人均消费能力的提高,智能电视机市场需求规模逐渐增加,目前仅凭功能方面的优势已无法满足消费者的需求。越来越多的人们开始追求时尚、美感、个性化,电视机背板的棱角及凸沿设计变得越来越复杂,对电视机背板专用钢的复杂成形性能提出了更严格的要求。镀锌板以其良好的表面质量、焊接性、涂漆性及优越的耐蚀性在家电行业的占比也在不断增加[1]。为争取到家电用钢销售市场以及实现家电板产品的全覆盖,钢铁供货厂商在家电用钢的开发上竞争较大。电视机背板用钢在冲压过程中产品成形性复杂、变形量较大,作为家电行业中研发、生产难度系数较大的热镀锌高端产品,不仅要求带钢具有优良冲压成形性、耐蚀性和性能稳定性,同时对带钢的表面质量有严格的限定。本文主要介绍电视机背板用钢的研制与开发过程,该产品被广泛应用于国内、国外各类不同尺寸型号电视机、显示器背板。
根据热镀锌电视机背板用钢冲压成形过程复杂性及变形量较大等加工特征,选择超低碳、低Mn、低Ti的设计原则,对热镀锌电视机背板的成分体系进行设计。钢铁冶炼技术和设备的进步使C、N元素含量能够控制在超低范围内,如$\omega \left(\mathrm{C}\right)\le 0.0030\mathrm{\%}和\omega \left(\mathrm{N}\right)\le 0.0030\mathrm{\%}。$钢中添加微量钛能够完全固定钢中的间隙原子,由此获得优异的深冲性能和抗时效性能,同时,钢中钛的加入改善了非金属夹杂物形貌,使钢中硫化物等非金属夹杂物由长方形变形为球状,从而改善产品横向弯曲性和延展性。
前期成分设计钢中不添加微量硼元素,首次试模料用户反馈使用良好,批量供货后产品存在4%以下冲压开裂现象。通过走访用户及产品技术识别,初步判定由于用户冲压产品升级,产品冲压变形量增大,原产品力学性能因强度不足,不能满足部分产品大冲压变形要求,造成产品冲压开裂现象。为了改善产品开裂现象,经查找相关文献及技术交流,含硼Ti-IF钢中硼固溶于铁素体中,可抑制再结晶过程,提高再结晶温度,细化热镀锌板铁素体晶粒尺寸,使小角度晶界比例提高,从而使热镀锌板力学性能发生变化[2]。因此,在原成分设计基础上添加微量硼,对比优化前后成分产品力学性能,抗拉强度提高10~20 MPa,优化后的产品用户试用反馈良好,无开裂现象,现已实现批量稳定供货。
一般而言,钛含量要求控制$\omega \left(\mathrm{T}\mathrm{i}\right)\ge 3.43\omega \left(\mathrm{N}\right)+1.5\omega \left(\mathrm{S}\right)+4\omega \left(\mathrm{C}\right),$过剩钛含量控制在0.02%~0.04%为最佳,钢中过高的钛含量会抑制IF钢的再结晶速度并使再结晶温度提高,从而破坏退火{111}有利织构,恶化产品冲压性能。为满足较高钢质洁净度的要求,钢中的硅、磷、硫、氧等元素含量要尽可能低。具体化学成分设计见表1
冶炼和连铸过程主要围绕产品高洁净度生产技术开展攻关。为降低脱氧产物提高钢水洁净度,转炉终点采用一次拉碳出钢或点吹一次的出钢操作,终点$\omega \left[\mathrm{C}\right]\ge 0.04\mathrm{\%},\omega \left[\mathrm{P}\right]\le 0.008\mathrm{\%}。$成分设计磷含量控制较低,转炉采用低温出钢后吊运至LF精炼加热提温。RH真空处理过程脱碳结束后根据定氧情况一次性加足脱氧合金化铝粒,保证纯脱气时间不低于6 min。RH真空处理结束,对钢包顶渣采取改质处理,保证钢包顶渣全铁含量不高于8.0%。钢包顶渣改质处理可改善顶渣吸附夹杂能力,提高钢水洁净度的同时可保证铸机浇注过程顺行。在铸机浇注过程中,中间包塞棒吹氩流量为4.0~10.0 L/min,根据浇注过程絮流情况调整塞棒吹氩流量。为保证铸机浇注过程的可浇性,保证中间包过热度控制在25~30 ℃,中间包钢水的高过热度在改善铸机可浇性的同时,可改善铸坯坯壳凝固钩捕捉夹杂物能力,从而减少带钢表面氧化物夹杂,提高产品表面质量。
为满足电视机背板产品对于高表面质量的要求,热轧工序的控制核心是钢带表面氧化物和轧制过程精轧、卷取温度的平稳性。根据深冲用钢有利织构的遗传性和金相显微组织的要求,电视机背板用钢金相组织以均匀的铁素体和粗大稀疏分布的第二相粒子为最佳。轧辊生产组织方面要求新上线轧辊在10 km后再排产电视机背板用钢,从而有效保证轧辊表面质量,防止因轧辊表面氧化膜破损影响带钢表面质量。加热炉的低温加热、精轧过程采用奥氏体区高温终轧、快冷段带钢上下表面的快速冷却、卷取工序高温卷取工艺都有利于热轧工序γ织构的形成,可改善成品成形过程深冲性能。热轧关键工艺参数见表2
酸轧工序主要对轧后钢带表面质量、厚度公差、表面粗糙度要求较为严格。其中尾部酸槽酸浓度不小于160 g/L,亚铁离子浓度不大于30 g/L,酸轧工序带钢轧制速度在90~210 m/min(目标值为160 m/min)。背板用钢生产前1小时要及时添加酸洗缓蚀剂,可增加钢带表面光泽度,防止带钢表面因酸洗不佳造成缺陷。乳化液箱需加强内部箱体洁净度,单面残油量不大于400 mg/m2,残铁不大于100 mg/m2。研究表明,冷轧织构中{111}<110>织构的含量随着冷轧压下率的增加而增加,并随后在退火处理中演变为{111}<112>再结晶织构[3]。因此冷轧压下率增加时,塑性应变比r值随之增大,根据轧机设计能力,电视机背板用钢酸轧工序目前总压下率实际控制范围为72%~82%。为保证热镀锌表面附着力,酸轧钢带表面粗糙度控制在1.2~1.8 μm。
镀锌工序是电视机背板生产的关键,需要在该工序保证产品良好表面质量和力学性能。入锌锅带钢的表面洁净度直接影响锌液的纯净度,锌液中铁含量越高,成品带钢表面锌渣等缺陷越严重。在保证原料带钢表面高洁净度的同时,入口清洗段清洗液有效碱浓度不低于95%;锌液铝含量(质量分数)控制在0.20%~0.24%;锌液温度控制在(460±10) ℃;钢带镀锌炉区运行速度控制在90~120 m/min;顶辊温度不低于220 ℃。
钢带在入锌锅前的炉区退火工艺是铁素体再结晶、晶粒长大、发展再结晶织构的关键,退火工艺直接影响成品钢带的力学性能,通过对比已生产产品力学性能结果,制定电视机背板用钢退火炉炉区加热、均热温度不高于840 ℃,缓冷温度不高于690 ℃。在该温度区间内,保证成品钢带再结晶过程有利织构的生成,同时可杜绝晶粒的异常长大。平整机工艺控制是影响最终钢带表面质量和力学性能的重点。为保证客户成品涂装工艺对带钢表面粗糙度的要求,平整机工作辊要求辊面粗糙度在1.5~2.0 μm,根据不同厚度规格光整机延伸率控制范围为0.5%~1.5%,拉矫机延伸率不大于1.0%。同时为满足产品后续使用要求,依据客户要求选择合适钝化液和表面防锈油。
对比成分优化前后的镀锌成品卷金相显微组织,成分优化前金相显微组织全部为等轴铁素体,组织整体分布均匀,无混晶组织,但存在少量晶粒再结晶后长大现象,大晶粒的存在恶化产品冲压成形性,见图1(a)。化学成分优化后钢中添加微量硼,冷轧镀锌后带钢组织全部为等轴铁素体,钢带晶粒度基本小于20 μm,钢中添加微量硼有效抑制再结晶过程晶粒长大,成品钢带晶粒未见异常长大现象,具体见图1(b)
试制的电视机背板用钢力学性能见表3,产品力学性能控制执行技术协议要求,屈服强度要求不大于200 MPa,抗拉强度要求不小于250 MPa,伸长率要求不小于40%。从表3中产品力学性能检测的实际值可知,优化前后产出钢卷力学性能均满足客户协议要求。通过优化化学成分,产品力学性能得到有效提高,满足了成品件局部冲压变形量较大的使用要求,成品件冲压开裂率降低至0.5%以下,产品成材率大幅提高。
在所有的家电板生产中,电视机型号及种类繁多,且更新换代速度较快,电视机外板的生产难度较大,技术含量也是最高的。电视机背板外板使用钢带厚度主要集中在0.4~0.8 mm之间,宽厚比较大,在生产时板形和表面质量控制难度较高,这就要求镀锌工艺稳定性控制较为严格。电视机背板外板经多道工序冲压成形后,还需要进行涂装工艺,为满足冲压件涂装过程以及后续处理,钢带表面要具备良好的粗糙度和峰值密度。因此,为保证产品表面粗糙的要求,平整机工作辊一般选择表面粗糙度在1.5~2.0 μm,从而保证产品卷钢带表面粗糙度控制在0.6~1.30 μm,峰值密度控制在50~80个/cm。为提高产品冲压过程成形性,防锈油级别选择具备较高润滑性和防锈蚀性,同时涂油量控制在600~800 mg/m2。产品优化前后开裂件与成形性良好成品对比见图2。由图2(a)可以看出,冲压件局部位置变形较复杂,变形量较大,造成产品开裂现象。图2(b)为产品成分优化后成品件,经成分优化后产品屈服、抗拉强度得到提高,有效改善了产品的冲压开裂现象。
经过优化产品化学成分,钢中添加微量硼有效抑制再结晶过程晶粒长大,成品卷全部为等轴晶铁素体组织,钢带晶粒度基本小于20 μm,产品组织晶粒度较成分优化前明显改善,产品强度通过细晶强化得以提高,大大降低了成品件冲压过程开裂率。
