In the paper, it is introduced the more elaborate distinction and logic control of different materials, categories, widths, thicknesses, coiling diameters and surface treatment methods with automatic control system through the accurate calculation of model aiming at the “heart-shaped” collapse of coil with thinner strip steel as well as the causes of collapse core for steel coil are analyzed through the change of interlaminar stress for steel coil. Moreover, the cone gradient of coiling tension is realized step by step with the change of coiling diameter as well as the realization and application of tension control scheme of hard core for preventing collapse core are discussed comprehensively.

文章针对较薄带材钢卷容易产生“心形”塌陷,通过钢卷层间应力的变化分析钢卷塌芯的成因,介绍了通过模型的精确计算,使用自动控制系统对于不同材质、不同品类、不同宽度厚度、不同卷径、不同表面处理方式等更为精细的区分和逻辑控制,随卷径变化逐级完成卷取张力锥形梯度的实现,综合论述了防塌芯硬核张力控制方案的实现和运用。

In the paper, it is introduced the more elaborate distinction and logic control of different materials, categories, widths, thicknesses, coiling diameters and surface treatment methods with automatic control system through the accurate calculation of model aiming at the “heart-shaped” collapse of coil with thinner strip steel as well as the causes of collapse core for steel coil are analyzed through the change of interlaminar stress for steel coil. Moreover, the cone gradient of coiling tension is realized step by step with the change of coiling diameter as well as the realization and application of tension control scheme of hard core for preventing collapse core are discussed comprehensively.

张力卷取机广泛用于冶金行业热轧、冷轧、连退、镀锌等连续生产线,卷取机是板带材生产线上重要的设备之一,带钢经过轧制、热处理、涂镀等工艺,最后由卷取机卷取成型。通常卷取机采用电力驱动方式,带头通过皮带助卷器的协助,将带钢卷绕在卷取机芯轴卷筒,最终将带钢卷取成卷筒状成品钢[1-2]。在卷取过程中,带钢头部卷入卷筒1.5~3圈后,皮带助卷器退出工作,卷取机与张力辊组建张,控制逻辑由速度控制模式转换为卷取机张力控制模式。随着不断地卷取,钢卷直径逐渐变大,钢卷外圈部分将对内圈部分形成挤压应力,尤其对于较薄的钢板,这种径向压应力最终使内圈部分容易形成类似“心形”塌陷,极大地影响了成品卷的质量和外观,且降低了成材率[3-4]
钢卷内层所受应力分为5部分(见图1),①此层带钢受到的环向应力q; ②外层带钢施加的径向压应力P1; ③内层带钢施加的径向压应力P2; ④外层带钢施加切向的摩擦应力f1; ⑤内层带钢施加的切向摩擦应力f2, 当此层带钢的内层径向压应力P2等于外层径向压应力片P1, 钢卷处于稳定状态正常卷取。而此时钢卷薄弱部分屈服强度大于带钢的层间产生的径向压力。
在助卷器协助下,带头穿带卷绕在卷取机芯轴套筒上,在卷径逐渐增大的过程中,径向压力逐渐增大,但带头部环向应力q却随着卷径的增加逐渐减小[5]。对于较软较薄的带钢,如果没有足够的力量使其箍紧在卷取机芯轴上,容易导致内层层间产生滑动,从而使内层径向压应力P2变小,尤其在吊装过程中,钢卷受到冲击,薄弱部分屈服强度小于带钢的层间产生的径向压力,在外层径向压应力和侧面压力的共同作用下,产生“心形”塌陷(见图2)。
根据冶金行业的通常做法,对于厚度0.3 mm以下的较薄板材,采用较硬材质的套筒作为内圈支撑,往往使用一定厚度的钢套筒或纸套筒,使带材缠绕在硬质内圈上,卸卷时连带钢套筒一同卸下,从而提供径向应力支撑,避免产生塌芯。将硬质套筒安装在卷取机芯轴上,需要人工手动操作,费时费力,同时受到产品宽度规格不同的限制,容易增加企业经营成本,效果并不理想。
带钢层间的径向压力是受到卷取张力的作用产生的,根据带钢规格的变化,通过调整穿带张力的大小,实现锥形梯度变化的控制方法,张力由芯部向外圈逐层减小,从而改善钢卷的径向和环向应力,使钢卷内圈自然形成一个“硬核”,提供足够的内层应力支撑钢卷外层,可以防止塌芯[6-7]。如果初始张力设置过大,套筒在开始缠绕的几圈所受到的切向应力过大,当卸卷退出套筒时,应力驱使向内收缩,锥形张力梯度斜率下降过快,往往容易造成抽芯,因此控制好穿带时初始张力精度,才能有效避免“心形”塌陷,保障机组稳定运行。
通常为了控制张力,所构成的张力控制系统分为包含张力检测传感器的闭环反馈直接张力控制系统和不采用张力计的间接张力控制系统。卷取机通过有关参数变量的检测、控制和对张力扰动参数变量的检测和补偿,采用对张力间接控制的一种控制系统。该控制系统由控制器、执行单元等构成,控制器功能由生产线主PLC完成,执行单元由逆变器和变频电机实现,不需要额外增加硬件,减少了成本投入。
卷取机卷取过程中,PLC控制器接收二级系统下发张力设定值T_Setp,或此张力设定值由线协调功能LCO发送,既可以是绝对张力设定值也可以是相对张力设定值(见图3)。
相对张力设定值:
T_Setp(N)=T_Setp_LCO(N/mm2)×Width(m)×Thickness(m)×106
绝对张力设定值:
T_Setp(N)=T_Setp_LCO(N)
在带钢卷取张力梯度控制中,T_Setp为绝对张力控制恒定值,引入硬核张力设定值T_Core_Set,通过不同卷径范围设定多张力梯度等级,根据张力计算公式确定当前卷径对应的张力设定值,张力公式为:
T_core_cal=(Tn+1-Tn)/(Dn+1-Dn)×(Dact-Dn)+Tn
式中:T_core_cal——张力设定计算值;
Dn、Dn+1——卷径范围值;
Tn、Tn+1——张力设定极限值;
Dact——卷径实际值。
根据卷径变化设定分段范围:D0,D0-D1,D1-D2,D2-D3,D3-D4……卷径范围下相对应张力设定极限值:T0,T1,T2,T3,T4……,其中卷径D0为卷取机未卷绕带钢卷筒外径值,此时对应的张力值T0,可以通过外部输入硬核张力设定值T_Core_Set;卷径D0-D1段为板带头部已卷绕芯轴卷筒1.5~3圈,但此时未建立张力,对应张力T1通常和T0一致;当卷径大于D1,卷取机与张力辊组建张,根据计算公式结果输出不断变化的张力设定值T_core_cal,图形斜率为负的锥形梯度变化曲线(见图4)。换求系数K=T_core_cal/T_Setp,最终根据计算公式T_EFF=K×T_Setp输出的实时有效张力设定值T_EFF。经过PLC控制系统CPU主站与DP从站之间数据交换,周期性的刷新设定值T_EFF,卷取机变频器装置将获取不断更新的张力输出值,从而实现根据带钢钢卷卷径分级控制卷取机张力。
在现实应用中,根据板带品种不同,张力值T0可以通过MS模式切换,选择外部输入硬核张力设定值T_Core_Set,或者选取T0为某一固定值。
按照系统模块化管理思路,PLC系统中,设立卷径判断模块,判断卷径区间范围;对应张力计算的模块,通过不同卷径范围计算出不同张力值;MS切换模式,根据板带品种的不同,选择固定值与计算值的模式切换张力值输入通路;处理方式选择模块,根据表面处理方式不同,例如是否涂油,涂油种类等,选择不同的张力计算模块、多规格选择模块,根据宽度、厚度不同选择不同输入通路(见图5)。通过模块化管理,满足用户不同品种、工况、规格下的张力设定需求,进而提高不同场景下的控制精度,提供系统最终有效张力设定值T_EFF,实现机组卷取机“硬核”张力控制的目标。
输出有效张力设定值T_EFF,经过斜坡发生器、PI调节器、限幅等计算,输出张力计算值T_TECH,通过转矩计算公式折算为电机转矩。卷取采用转矩基准的张力控制与调整,通过直接控制电机转矩限幅实现带钢张力的调节,在忽略摩擦、弯曲、变速箱、电机等损耗时,电机转矩与带钢张力的关系为:
TQ=T_TECH×D/2i
式中:TQ——卷取机电机转矩;
T_TECH——张力计算值;
D——钢卷直径;
i——减速比。
这种控制张力模式,广泛应用于转矩和电流控制,不需要速度控制器,带钢张力理论计算值与传动转矩呈现简单正相关性。
调整张力模式在张力控制下叠加调节,这种调节确保带钢获得精确标定的张力,张力测量系统将进一步补偿损耗,此时电机转矩与带钢张力的关系为:
TQ=T_TECH×D/2i+TCON
式中:TQ——卷取机电机转矩;
T_TECH——张力计算值;
D——钢卷直径;
i——减速比;
TCON——张力控制器输出值。
带钢张力设定值折算成卷取机芯轴拖动电机转矩,张力卷取机穿带初期采用控制张力模式,此期间张力计算不够精准,通常建张需要一个过程,当建张完成70%时,控制张力模式无缝切换至调整张力模式,此时卷取机芯轴电机将获取更高精度的带钢张力数据。
根据不同的生产需求,卷取过程经过模块化判别与选择和一系列的计算逐级传导,将张力锥形梯度控制逻辑输出到变频器,变频器控制卷取机芯轴电机转矩变化,实现板材卷取张力梯度变化。
对于连续机组,带钢张力根据不同钢种和规格取用不同值,卷取“硬核”张力控制采用分级控制。在原张力控制模式控制思想不变的基础上,附加锥形梯度控制逻辑,通过合理的张力分配控制和模块化程序设计,输出高精度的张力设定值,实现卷取机张力锥形梯度控制,构造出带卷中心硬质结构,有效地避免了较薄板材塌芯的发生,提高了产品质量和板材成材率,降低了生产成本,提高了生产效率,保障了机组稳定运行。
