The rail head of 43 kg/m rail with material of U71Mn after induction hardening by user is cracked during straightening process. The rail is inspected with such methods as the chemical analysis, fractography, metallography detection and scanning electron microscope analysis. The results showed that the chemical composition could meet standard requirements, fracture morphology of fracture origin and microstructure were abnormal, melting holes and oxidation characteristics at grain boundary could be seen locally. The offline quenching induction heating process is judged to be abnormal. Different degrees of overburning and overheating are formed in near surface area at round corner on one side of rail, i.e. oxidation and melting at grain boundary. The abnormal microstructure of coarse cementite+ledeburite is formed after quenching so that the rail is cracked in subsequent straightening process.

材质为U71Mn的43 kg/m钢轨,用户对其进行感应加热淬火后,在调直过程中轨头发生开裂。采用化学分析、断口观察、金相检测及扫描电镜分析等方法对该钢轨进行了检验。结果表明,化学成分符合标准要求,断裂源部位的断口形貌和显微组织异常,局部可见晶界熔化孔洞及晶界氧化特征,判断离线淬火感应加热工序异常,在钢轨一侧圆角部位的近表面区域形成不同程度的过烧、过热,晶界氧化、熔化,并在淬火冷却后形成了粗大渗碳体+莱氏体异常组织,导致钢轨在后续调直过程中发生开裂。

材质为U71Mn的43 kg/m钢轨,用户对其进行感应加热淬火后,在调直过程中轨头发生开裂。采用化学分析、断口观察、金相检测及扫描电镜分析等方法对该钢轨进行了检验。结果表明,化学成分符合标准要求,断裂源部位的断口形貌和显微组织异常,局部可见晶界熔化孔洞及晶界氧化特征,判断离线淬火感应加热工序异常,在钢轨一侧圆角部位的近表面区域形成不同程度的过烧、过热,晶界氧化、熔化,并在淬火冷却后形成了粗大渗碳体+莱氏体异常组织,导致钢轨在后续调直过程中发生开裂。

The rail head of 43 kg/m rail with material of U71Mn after induction hardening by user is cracked during straightening process. The rail is inspected with such methods as the chemical analysis, fractography, metallography detection and scanning electron microscope analysis. The results showed that the chemical composition could meet standard requirements, fracture morphology of fracture origin and microstructure were abnormal, melting holes and oxidation characteristics at grain boundary could be seen locally. The offline quenching induction heating process is judged to be abnormal. Different degrees of overburning and overheating are formed in near surface area at round corner on one side of rail, i.e. oxidation and melting at grain boundary. The abnormal microstructure of coarse cementite+ledeburite is formed after quenching so that the rail is cracked in subsequent straightening process.

钢轨感应加热淬火工艺是一种重要的钢轨强化处理方法,广泛应用于铁路钢轨的生产和维护中,可以提高钢轨的耐磨性、抗疲劳性和使用寿命[1]。感应加热是将钢轨置于感应线圈中,通过高频电流产生的磁场在钢轨表面形成涡流,使钢轨迅速升温,加热温度一般在850~950 ℃之间,当钢轨达到预定温度后,采用喷水冷却或风冷等方式进行快速冷却,以获得细珠光体组织[2]。某厂采用43 kg/m热轧态U71Mn钢轨,锯切成3 m的长度,经感应加热淬火和调直等工艺处理制成道岔护轨,其中一支钢轨在调直过程中轨头发生开裂,本文对钢轨开裂原因进行了分析。
开裂钢轨及其断口的实物照片分别见图1(a)(b)。通过观察宏观断口上裂纹的扩展方向,判断裂纹源位于钢轨一侧的圆角部位。在断口的断裂源部位截取断口试样,并进行钢轨全截面的化学成分分析。
钢轨全截面化学成分分析结果见表1表2。从表1表2可见,开裂钢轨的化学成分符合TB/T 2344.1—2020标准的要求。
用超声波清洗断裂源部位截取的断口试样,在SIGMA500型扫描电镜下进行断口分析。在对应断裂源部位观察到异常的沿晶断口形貌,见图2图2(a)为扫描电镜下断口的低倍形貌,通过断口上放射状的撕裂棱形貌,可看到断裂源位于圆弧近表面位置,将断裂源部位进一步放大观察,如图2(b)(c)所示,可见较粗大的冰糖块状的沿晶断口形貌,而正常断口形貌应为荷叶状的解理形貌。
在断裂源部位观察到异常的沿晶断口形貌,为此在断口试样的背面又磨制了金相检验面,在蔡司金相显微镜下进行了金相观察,见图3图3(a)为抛光后的金相检验面,在断裂源部位观察到一片大小不等的孔洞及点状质点,其中较大的孔洞类似三角形,边界圆润;图3(b)图3(c)为断裂源区观察到的异常显微组织,晶粒粗大,晶粒直径约为50~80 μm,可见白色的网状组织、粗大的针状组织以及莱氏体组织,三角形孔洞位于异常组织的三叉晶界位置。
为进一步明确异常组织及孔洞和质点性质,将金相检验面放在扫描电镜下进行了形貌及能谱分析,见图4图4(a)为重新抛光后的金相检验面;找到对应的孔洞部位在扫描电镜下放大观察,见图4(b);在三角形大孔洞周围可见浅灰色丝状、浅灰色点状物质以及圆形小孔洞,分别在孔洞边缘及浅灰色物质上进行了能谱分析,见图4(e)(f),浅灰色物质均为氧化铁,孔洞边部除了氧化铁之外,还有少量MnS及由制样过程带入的Cl等污染物质。通过形貌和能谱分析确认孔洞为钢轨局部过烧引起的晶界熔化,其周围的点状质点为氧化质点,具备过烧的典型特征。将金相检验面腐蚀后再进行扫描电镜观察,见图4(d),观察到的白色网状组织为网状渗碳体组织,粗大的针状组织为针状渗碳体组织。
由以上分析可见,由于钢轨轨头局部存在过热、过烧组织,致使钢轨的韧性降低,后续调直过程中,在外力作用下导致钢轨开裂。一般产生过热、过烧的原因有两个:一是在较高温度下长时间地加热保温,另一种情况是保温时间虽然很短,但加热温度较高。加热温度过高,当加热温度超过了高碳钢的固相线温度时,就会发生过烧现象,这会导致奥氏体晶粒迅速长大,晶界处的碳化物大量溶解,形成了过饱和的奥氏体溶液,在随后的冷却过程中,这些过饱和的奥氏体溶液会析出针状渗碳体。同时,由于温度过高,还会使部分奥氏体熔化,形成莱氏体组织。加热时间过长,即使加热温度没有超过固相线温度,但如果在高温下保持的时间过长,也会导致奥氏体晶粒长大、碳化物溶解以及奥氏体成分的不均匀化,这些因素都有利于针状渗碳体和莱氏体组织的形成。
该钢轨的材质为U71Mn,其液相线温度约为1 470 ℃,过热、过烧的温度比液相线温度要低一些,但应该大于1 200 ℃。从截取试样的断口形貌和金相组织分析来看,只是靠近轨头一侧圆角表面的局部区域存在过热、过烧组织,而过热、过烧组织中粗大的渗碳体、莱氏体组织和局部晶界熔化孔洞导致钢轨的屈服强度、塑性、冲击韧性降低[3]。结合该钢轨的加工工艺(下料→感应加热→淬火→调直)综合分析,该钢轨过烧应该发生在感应加热过程。通常,感应加热的功率过高会使加热速度过快,难以精确控制温度,容易造成局部过热甚至过烧。感应加热设备出现故障,如传动系统卡顿等,可能使工件在加热区域停留时间超出正常范围引起过烧,或由于前后工序衔接不顺畅,在感应加热区域停留时间过长引起过烧[4]。当感应加热器与工件表面距离近时,磁场强度会增大,从而使工件的加热速度大幅提高。如果工件表面局部区域的温度升高过快,而内部温度来不及传导均匀,这种不均匀的温度分布会使表面温度过高的区域出现过烧现象[5],表现为晶界熔化、氧化,并形成针状渗碳体和莱氏体等异常组织。为防止钢轨在感应加热过程出现过烧,应严格按照工艺要求设置相应参数;其次,选用性能稳定的感应加热设备,避免由于测量误差引起工件过热、过烧;第三,要对感应加热设备进行定期校正;第四,要在线监测感应器与钢轨表面的间距,避免出现钢轨过烧现象。
钢轨在离线淬火感应加热的过程中局部温度过高出现过烧和过热现象,晶界熔化、氧化出现孔洞,之后经快速冷却,奥氏体中的碳未充分扩散转变,在高温快冷条件下形成粗大的针状渗碳体和莱氏体组织,致使钢轨在调直过程中受外力的作用在出现过烧孔洞和异常组织等的薄弱区域发生开裂。
