The packaging capability of Φ159 mm PQF hot continuous rolling steel pipe unit of Baotou Steel is unmatched with previous process due to its inadequate design and new packaging standard of steel tube is implemented. As a result, the steel tubes are piled up before packaging process so that the whole production line is restricted to reach target output and efficiency. In the paper, the causes restricting packaging capability are found through causal chain analysis and functional modeling with the theory of inventive problem solving (TRIZ). Such equipment as packer and storage rack of steel belt are designed and manufactured so that the bottleneck of packaging process capability is broken through and capacity balance between processes of the whole production line is realized. The yield and packaging quality of seamless tube are greatly improved through the successful reconstruction of packaging system.

包钢Φ159 mm PQF热连轧钢管机组由于先天设计不足,加上新钢管包装标准实施等原因,导致产线的包装能力与前工序不匹配,钢管在包装工序前出现堆积,制约了整条生产线的达产达效。文章运用TRIZ理论,通过因果链分析和功能建模找到了制约包装能力的根本原因,设计并制作了打包机、钢带存放架等装置,突破了包装工序能力瓶颈,实现整条产线工序间的能力平衡。包装系统的成功改造大大提高了无缝钢管的产量和包装质量。

包钢Φ159 mm PQF热连轧钢管机组由于先天设计不足,加上新钢管包装标准实施等原因,导致产线的包装能力与前工序不匹配,钢管在包装工序前出现堆积,制约了整条生产线的达产达效。文章运用TRIZ理论,通过因果链分析和功能建模找到了制约包装能力的根本原因,设计并制作了打包机、钢带存放架等装置,突破了包装工序能力瓶颈,实现整条产线工序间的能力平衡。包装系统的成功改造大大提高了无缝钢管的产量和包装质量。

The packaging capability of Φ159 mm PQF hot continuous rolling steel pipe unit of Baotou Steel is unmatched with previous process due to its inadequate design and new packaging standard of steel tube is implemented. As a result, the steel tubes are piled up before packaging process so that the whole production line is restricted to reach target output and efficiency. In the paper, the causes restricting packaging capability are found through causal chain analysis and functional modeling with the theory of inventive problem solving (TRIZ). Such equipment as packer and storage rack of steel belt are designed and manufactured so that the bottleneck of packaging process capability is broken through and capacity balance between processes of the whole production line is realized. The yield and packaging quality of seamless tube are greatly improved through the successful reconstruction of packaging system.

2011年,包钢从德国SMS Meer公司引进了Φ159 mm PQF热连轧无缝钢管机组,主要设备包括环形加热炉、锥形辊穿孔机、6机架三辊限动芯棒连轧管机、3机架三辊脱管机、24机架张力减径机。该套机组采用了三辊限动芯棒连轧管生产技术,技术工艺成熟,主机设备运行可靠,生产效率高,代表了当时我国无缝钢管生产的先进水平。与热连轧钢管机组同步配套建设了三条涵盖锯切、矫直、测长称重、喷标、包装等工序的国产精整线[1]
在实际生产过程中,包装节奏跟不上热轧生产节奏,钢管经常在包装前堆积,使热轧工序不得不降速生产。针对上述问题,钢管厂决定成立项目组全力攻关,运用TRIZ理论找到问题的根本原因和限制环节,对精整线钢管包装系统进行升级改造,不仅解决了问题,而且取得了改善钢管包装质量、提高生产效率的效果。
PQF热连轧无缝钢管机组的最大特点就是能够实现多倍尺钢管生产,它对后续精整线配套能力要求高,锯切、矫直、吹灰、探伤、检查、喷标、包装、交库等各个环节都要紧跟生产节奏,才能保证整条生产线有序运行。按当初的设计方案应配套建设四条精整线,由于资金紧张,实际建成投产三条精整线与Φ159 mm PQF热连轧钢管生产线衔接,导致产线的精整能力与热轧生产能力不匹配,从而限制了热轧生产线产能的充分发挥。目前,API标准要求钢管六边形包装交货,但人工包装后的钢管包装为粗放式不规则形状。见图1图2
除了精整线处理能力不足和包装质量不符合要求以外,发现包装工序自身存在多处不合理的地方,采用工业工程方法对钢管生产全流程写实。在正常生产组织模式下,热轧与锯切、矫直、吹灰、探伤等工序衔接顺畅,工序时长相当,但在所有工序中,包装工序耗时最长,时长几乎是其他工序的2倍,印证了包装工序前会发生钢管堆积的情况,很明显包装工序限制了整条产线高效运行。
新颁布的API标准规定钢管包装为规则的钢带捆扎六边形,这样的包装不仅可以保证钢管稳固可靠、外形规则,而且有利于装车发货。生产线配套的国产包装工艺设计落后,采取人工使用盘条捆扎钢管。为保证热轧无缝钢管机组投产后的生产节奏,每捆钢管捆扎数量多达几十支,盘条捆扎钢管形状不规则,捆扎后的钢管不仅长短不一、数量不等,而且两端不齐;包装外观质量差,交库后为汽车、火车装载运输带来很大困难。
以上分析表明,这种落后的包装工艺已经成为制约整条生产线的瓶颈,需对钢管包装系统升级改造以满足产线高效连续生产。
TRIZ(Theory of Inventive Problem Solving)是解决问题发明理论,国内被称为“萃智”,有萃取智慧之意。TRIZ是一种方法学,理论上可以用来解决多领域的问题,TRIZ是技术系统进化论,与达尔文的生物进化论和斯宾塞的社会达尔文主义并称为人类三大进化论。TRIZ起源于前苏联,兴起于美欧。前苏联科学家根里奇·阿奇舒勒被尊称为“TRIZ之父”。本文运用TRIZ来解决整条生产线的瓶颈问题。
为便于文字描述和读者理解,对涉及TRIZ的基本概念作出解释和说明。概念1“组件”在创新方法论中通常指的是构成整体的一部分,它可以是一个想法、一个产品、一个系统或者一个过程,是由物质与/或场组成的,是开展基础研究的对象;概念2“技术系统”是由多个相互关联的技术组件组成的复杂集合,这些组件共同工作以实现特定的功能或解决特定的问题。技术系统可以是一个简单的设备,如智能手机,也可以是一个复杂的系统,如互联网或全球定位系统(GPS)。在“超系统”中,所研究分析的工程“技术系统”只是其中的一个组件;“超系统组件”是指超系统中的组件,它不是被研究工程系统的一部分,却与工程系统相互影响,比如汽车作为研究对象的时候,风、道路等都属于超系统组件。
“因果链分析”和“功能分析”是TRIZ常用的两种分析工具。“因果链分析”是基于因果关系的分析,帮助人们找到问题的根本原因,并提出相应的解决方法;“功能分析”是识别系统以及超系统组件的功能、特性以及成本的一种分析工具。用户需求的是产品的功能,功能是产品的本质,而产品的具体内容只是功能的实现形式[2]
图3为钢管包装系统的因果链分析结构图。由图3可知,导致钢管堆积的原因有两大方面:一是待包装钢管数量多,二是钢管包装速度慢。对应以上两个主因分别逐级深入查找,还可以找到不同层级相互影响的因素。下面以“钢管包装速度慢”为例逐级分解说明,对于“待包装钢管数量多”因果链分析基于相同的方法,不再赘述。
可以看到,有四个次级原因造成“钢管包装速度慢”,分别是不同规格钢管包装支数不同、包装捆扎速度慢、吊车速度慢和产线要求吊装频次高。用户和行业要求导致不同规格钢管包装支数不同,单次吊运支数少使产线要求吊装频次高,“包装捆扎速度慢”的诱因有三个:钢管待包装时无法形成六变形、包装带需要二次剪切和包装带捆扎能力不足。电机驱动打包机能力不足或包装操作员手持操作打包机能力不足导致“打包机收紧包装带能力不足”。以此类推,多维度、全方位逐级找到造成包装工序前钢管堆积的根本原因,这样从因果链的某一个链节处找到解决方案,就有可能解决钢管堆积的问题。
结合因果链分析结果进行功能建模,见图4。由图4可知,功能模型由12个组件组成,包括9个系统组件(过渡台架、收集料框、钢丝绳、包装带、钢剪、包装操作人员、打包机、钢带裁剪员、电机)、3个超系统组件(吊车、质检员和钢管),图中将有相互作用的组件使用不同连线表明作用关系。由图可知收集料框的钢管成型容纳作用能力不足,钢丝绳的钢管成型能力不足,包装带捆扎钢管能力不足,打包机的包装带收紧能力不足,包装操作人员手持操作打包机能力不足;包装带对钢带裁剪员存在有害作用。
依据因果链分析和功能建模并结合现场实际,获知包装工序能力不足的根本原因为:①没有低成本钢管快速捆扎成型设备,使用钢丝绳捆扎钢管成型能力不足;②钢管运输过程中,缓冲能力不足,没有可利用的分选区域;③电机驱动打包机能力不足,包装操作员手持操作打包机能力不足;④存在钢带伤害操作人员以及打包带浪费的问题。
围绕制约钢管包装工序的四方面原因,在热轧钢管生产线开展技术和设备集成创新,开发一系列独有技术,有针对性地进行设备升级改造。
针对“钢丝绳成型能力不足,没有低成本快速钢管成型设备”的问题,解决方案有两个:一是在市场直接购买成熟的钢管包装成型设备,二是自主设计钢管包装成型设备。经过市场调研,可供选择的主流设备主要有以下三种。
第一种为液压挤压式包装成型设备,成型支架由五边形铰链连接组成,液压驱动挤压成型。以Φ139.7 mm钢管为例,10支钢管通过斜蓖条进入成型打包架中,通过每个成型支架的两个液压缸挤压形成底层3支+中间4支+上层3支的六边形,然后手动打包。这种设备打包后的钢管捆扎质量符合API标准,缺点是结构复杂,制作周期长,价格贵,每套约200万元,投资较高。
第二种是全自动钢管六边形成型打捆设备,属进口设备。钢管成型的过程分成几个步骤:单支钢管对齐,一层钢管准备,翻钢机构将管层运到成型料框,成捆输出至打捆工位进行打捆,称重,入库。该进口设备造价高,每套约1 300万元,而且设备交付期过长。
第三种是手动磁盘吸附式包装成型设备。用磁盘吊将斜蓖条上的钢管吊运到成型料框,在成型料框内逐排摆放,然后人工打包。该设备结构简单,但生产效率低,10支一捆的钢带打包班产不足1 000支,无法满足Φ159 mm机组预精整生产节奏快的要求。设备价格约50万元。
通过比较,以上三种设备都不理想,放弃采购。经过讨论分析,决定自主开发钢管包装成型设备。根据钢管成型原理设计开发出成型打包装置,设备结构示意图见图5。成型装备包括底座、六边形打包料框。底座底板中部设有底座凸键,其两侧对称设有垂直放置的工字钢,内侧壁上对称设有工字钢凸键,靠近底座底板的四个直角处对应设有螺栓孔与基础连接;六边形打包料框主体为槽体,槽体垂直侧壁与底边板通过倾斜壁连接,槽体上部的垂直侧壁与下部倾斜壁及底边板为整体设计。六边形打包料框槽体下部的倾斜壁与底部上表面成120°角,底边板下表面上设有与底板凸键相配合的底边板键槽,六边形打包料框垂直壁外表面对称设有料框侧壁键槽与底座底边上的工字钢凸键相配合。使用时,根据钢管外径规格选择相对应的打包料框,通过六边形打包料框上吊装耳,将料框插入底座内,底座和料框的固定通过底座凸键、工字钢凸键和料框底边板键槽及料框侧壁键槽配合完成。底座通过底座底板四个角处的螺栓孔与基础连接,设有三个底座,每个底座中心处于同一水平线上[3]
设备工作过程:钢管经斜蓖条滚落到六边形打包料框内,由于料框上部为垂直壁,下部为倾斜壁,滚落下来的钢管自动排列成六角形,然后人工进行包装,操作简单。
设备的优点在于节省投资,结构简单,操作简便,生产效率高。钢管从斜蓖条直接滚落到六边形打包料框内,省去了磁盘吊运钢管的操作,生产节奏快。
在实际生产中,外径100 mm以上的钢管经斜蓖条滚落到料框中,自动形成六边形;外径100 mm以下的钢管在料框上部成型效果不好,有时须经人工干预,为消除这一缺陷,在侧壁增加可伸缩成型板,见图6
针对“包装工序钢管运输过程中缓冲能力不足,而且还没有可利用的分选区域”的问题,加装活动横梁(过桥)和增设斜台架。活动横梁(过桥)位于原有收集料框上,就是在原有收集料框上搭接过桥,为扩充收纳能力,新建一个收集料框2。起缓冲作用的斜台架设在原收集料框后端,增设的斜台架和新增的收集料框2可以有效缓解收集能力低的问题,便于钢管分选和按要求包装,同时也起到缓冲作用。图7为包装系统结构示意图。
原先包装操作人员需手持打包机进行操作,打包机重量约25 kg,操作人员劳动强度大,包装操作动作缓慢。针对“电机驱动打包机能力不足,包装操作员手持操作打包机能力不足”的问题,设计和安装打包机系统。在包装工序安装可旋转的活动梁,将打包机通过弹性平衡器悬挂在活动梁上,操作人员仅需在活动梁上移动打包机,不必手持打包机工作,大大降低了劳动强度,提高了生产节奏,如图8图9所示。
设计的钢带存放架解决了“钢带伤害操作人员以及打包带浪费”的问题。在收集料框旁放置钢带存放架,让包装带按特定方向自动散捆,便于抽取,提高效率,降低现场安全隐患,如图10所示。
为满足PQF热连轧无缝钢管机组多倍尺钢管的生产,自主设计和制作钢管成型装置、活动横梁和缓冲台架、打包机系统和钢带存放装置,与原预精整系统组成新钢管包装系统。新钢管包装系统投入Φ159 mm PQF热连轧无缝钢管机组生产后,钢管产量大幅提高,特别是包装成型效果好,工序能力提高约230%,单支钢管包装时长由原来28 s降低到13 s。
新包装系统与三种传统的钢管六边形打包装置相比具有极高的性价比。第一种装置是用液压缸驱动五边形铰链挤压钢管成型,本项目采用五边形槽型结构,成本不足液压系统装置的十分之一。第二种装置为进口的全自动打包装置,成本高,结构复杂,故障率高,维护费用高。新系统结构简单,免维护,几乎无故障,成本不足进口装置的百分之一,性价比极高。第三种装置,成型料框两侧倾斜壁与底板成120°角,对于操作磁盘吊的职工技能要求比较高,打包节奏非常慢。新包装系统,六边形打包料框槽体下部的倾斜壁与底部上表面成120°角;底边板下表面上设有与底板凸键相配合的底边板键槽,六边形打包料框垂直壁外表面对称设有料框侧壁键槽与底座底边上的工字钢凸键相配合,结构简单,生产节奏快,成本不足第三种装置的四分之一。
在原收集料框上设置活动横梁,增加分选台架,一方面便于钢管分选和按要求包装,另一方面也起到包装系统物流遇阻时的缓冲作用,有效解决了包装系统运行不畅、物流卡阻、钢管不能自动入捆的问题。将收集料框底座改为六边形,上部增设可伸缩成型板便于顶部成型,配置多组不同规格的收集料框底座,方便不同规格钢管包装快速换模。钢管成型装置设计新颖,钢管移动完全依靠在缓冲台架斜坡自行滚落到料框内,无需增加任何电气或液压等耗能设备。该装置在运行中无故障,免维护,效率高,符合低碳清洁生产要求。
过去使用电机驱动打包机,由于冲击力小使得包装捆扎时间长,紧固程度差,加上操作人员手持打包机能力不足,导致包装工序效率低,包装质量不稳定。以气动打包机取代原电机驱动打包机,将打包机通过弹性平衡器悬挂在可旋转的活动梁上,不仅降低了操作人员的劳动强度,而且提高了生产效率。
原来打包成型班产最多为1 200支,投用快速六边形包装装置后,班产达到了4 000支,不仅产量大幅提高,而且成型效果好,工序能力提高约230%。鉴于本系统的显著优势,包钢Φ180 mm无缝钢管机组和管加工机组也投入使用新包装系统。
通过自主设计、自主制作、自主安装的方式,设计和研制出一套高效钢管包装新系统。六边形包装成型效果好,包装效率大幅提高,投入低,产出高,设备运行无故障、免维护,大幅释放热轧线产能,有效解决了钢管行业关键共性技术难题,具有较高的推广价值。
