随着我国“碳达峰、碳中和”双碳目标的出台,钢铁行业在能源高效利用、节能降碳等方面越来越受到重视。作为国家重要的原材料工业和基础产业,钢铁行业是我国国民经济发展的重要支柱。目前我国钢铁行业有较大的技术进步,但高能耗、高排放的特点还未发生根本性改变,在节能减排方面仍面临诸多挑战。
钢铁企业开展节能降碳工作既有利于企业向低能耗、低排放目标发展,也有利于企业降低吨钢能耗,降低生产成本,进一步提高经济效益。其中,蒸汽作为钢铁企业重要的二次能源,通过管网系统为焦化、烧结、转炉、轧钢等工序提供了大量的生产和生活热源。蒸汽管网作为钢铁企业输送蒸汽的重要载体,具有多汽源、多用户、多级压力、多环路、覆盖面积大的特点,其运行状态将直接影响蒸汽品质和系统能源利用率[1]。在长距离输送过程中,由于管网系统保温、疏水、计量等各个方面的影响,必然存在热量损失,这就导致系统能源利用率降低,增加企业生产成本。对于钢铁企业的节能工作而言,对蒸汽管网系统进行热损失分析就显得尤为重要。
本文以包钢蒸汽管网系统为对象,在2022年10月—2023年3月冬季采暖季期间开展了蒸汽管网系统的现状调查和系统热损失测试,并针对包钢蒸汽管网系统目前存在的热损失问题进行热损失影响因素分析,提出相应的节能改造措施,为提高包钢蒸汽管网系统能源利用率、降低系统热损失和节能改造提供理论依据。
包钢蒸汽管网系统包含老体系低压蒸汽系统、老体系中压蒸汽系统、新体系低压蒸汽系统、白云鄂博矿区低压蒸汽系统。老体系低压蒸汽和中压蒸汽主要由发电作业部和热力作业部双汽源供应,炼钢厂、钢管公司转炉汽化冷却系统和轧钢系统加热炉汽包提供少量低压蒸汽;新体系低压蒸汽主要由干熄焦锅炉、燃气锅炉、烧结环冷双温双压余热锅炉与烧结大烟道余热锅炉、热轧加热炉汽化冷却系统、炼钢转炉汽化冷却系统供汽;白云鄂博矿区低压蒸汽由宝山矿业公司蒸汽锅炉系统供汽。各区域蒸汽用户分散,基本采用蒸汽输送管道就近接点方式供汽,测试期间总产汽量约为666.134×104 GJ。
包钢内部使用的蒸汽主要为过热蒸汽,通过中压和低压两种管网系统向各用户供汽,中压蒸汽管网采用双管并列布置,管网输送距离总长约17 km,管道配置疏水器和放气阀,主要用于炼钢厂、焦化厂、薄板厂等的生产用汽,蒸汽参数:温度为420~450 ℃,压力为2.8~3.2 MPa;低压蒸汽管网采用单管布置,管网输送距离总长约51.5 km,管道配置疏水器和放气阀,主要用于各用户的生活用汽和少部分生产用汽,蒸汽参数:温度为180~240 ℃,压力为0.35~0.55 MPa。目前,包钢厂区的蒸汽主管网均沿厂区交通主干道架空铺设,管网系统总长约68.5 km。
通过对包钢蒸汽管网系统进行热损失测试,发现包钢蒸汽管网系统在运行过程中存在多汽源并网、蒸汽管网输送距离长、蒸汽用户分散、冬夏季用汽负荷不均、系统蒸汽泄漏点多、计量方式不合理等问题,导致蒸汽在长距离输送过程中,随着工况(如温度、压力)的变化,特别是在过热度不高的情况下,因为热量损失、温度降低而使其从过热状态进入饱和或过饱和状态,转变成为饱和蒸汽或带有水滴的过饱和蒸汽[2]经过疏水器排出,造成系统热损失,对蒸汽管网系统安全运行造成不利影响,对能源造成较大浪费。
老体系中压蒸汽和低压蒸汽主要由包钢动供总厂热力作业部和热电作业部供应,炼钢厂、钢管公司转炉汽化冷却系统和轧钢系统加热炉汽包提供少量低压蒸汽。新体系低压蒸汽由干熄焦锅炉、燃气锅炉、烧结环冷双温双压余热锅炉与烧结大烟道余热锅炉、热轧加热炉汽化冷却系统、炼钢转炉汽化冷却系统等多个汽源供汽。当各汽源的蒸汽从不同地点同时进入蒸汽主管道时,由于各路蒸汽的压力和温度不同,造成多路蒸汽相互顶压,形成系统水积、管道震动等现象,导致蒸汽管网系统含水量增加,系统热损失增大。
包钢各用汽单位布局分散导致蒸汽管网系统覆盖面积大,蒸汽管线长。在长距离输送蒸汽过程中,由于管道保温性能差,会导致蒸汽热量损失,温度降低。包钢蒸汽管网总长约68.5 km,管道保温层难免会有破损甚至彻底损坏的状况,因此,管道保温层损坏导致的蒸汽热损失是蒸汽管网系统中最主要的热损失,也是减少蒸汽管网热损失最需要解决的问题。管道保温层损坏现状如图1所示。
以包钢某段蒸汽管道为例进行热损失计算,该管道有明显的保温层破损情况,管径为DN200,管线长度为800 m,管道蒸汽压力为0.275 MPa,管道外表面温度为253 ℃,保温层厚度为100 mm,管道为室外架空安装。计算依据为《工业设备及管道绝热工程设计规范》(GB 50264—2013)圆筒形单层绝热结构热损失量计算公式,计算公式如公式(1)所示,将数据代入公式(1)中,得到每平方米绝热层外表面热损失量Q=99.83 W/m2

式中,Q为每平方米绝热层外表面的热损失量,W/m2;T0为管道外表面温度,取253 ℃;Ta为测试期间地区环境平均温度,取-2.86 ℃;D1为管道绝热层外径,取0.4 m;D0为管道外径,取0.2 m;αs为绝热层外表面与周围环境的换热系数,通过规范[3]中公式计算得到,计算公式为公式(2);λ为绝热材料在平均温度下的导热系数,通过查询规范[3]得到硅酸盐保温热阻,取0.055 W/(m·℃)。
将包头市历年平均风速代入公式(2)中,计算得到该段输送管道绝热层外表面与周围环境的换热系数αs=23.66 W/(m2·℃)。

式中,W为包头市历年平均风速,取3 m/s。
由于包钢蒸汽管网系统不同管径的蒸汽输送管道数量多,且输送距离长短不一,为便于测试统计工作,将每平方米绝热层外表面热损失量折算为每米管道热损失量,将数据代入公式(3)计算得到每米管道热损失量q=125.39 W/m,则该管道的热损失量为125.39×800×3.6=361 123.2 kJ/h。

根据以上计算公式对包钢整个蒸汽管网系统进行热损失计算,得到计算结果如表1所示,表中热损失率为蒸汽管网系统热损失总量与蒸汽供出量的比值。由表1计算结果可以看出,包钢蒸汽管网系统的热损失率和平均单位面积热损失量均较高,这是由于包钢用汽单位多且位置分散,多为加热、保温、冬季供暖和职工洗浴的低压生活用汽,生产用汽较少,而且中压蒸汽在输送过程中,一大部分被释压变为低压蒸汽用于生活用汽,热损失进一步增多,再加上长距离输送,在管网中末端低压蒸汽很容易变为饱和蒸汽或带冷凝水的过饱和蒸汽,进而由疏水器排放,使包钢蒸汽管网系统整体热损失较高,热力能源利用率较低。
包钢的低压蒸汽和中压蒸汽主要供各用汽单位用于生产和生活用汽,生产多为间歇性生产,因此用汽也多为间歇性使用,同时,生活用汽中,例如洗浴的频繁用汽普遍在8:00和17:00左右,也存在规律性的用汽,这就使得不论生产用汽还是生活用汽,不同时间内有不同的用汽负荷。然而为了保证管网系统的大负荷供汽量,主蒸汽管网只能按照大负荷情况下的蒸汽用量配置管道,这就导致管道管径大而蒸汽用量小,供汽单位为了节约能源减少蒸汽供出量,进一步增加凝水现象,冷凝水由疏水器直接排放,造成大量蒸汽热损失。
包钢蒸汽管网系统管线长,疏水器、阀门和管道弯头较多,这就使管网系统因各种原因导致的蒸汽泄漏点也较多。由于蒸汽管网为架空铺设,铺设区域周边其他各类介质管网较多,在检修和排查时,应着重考虑现场安全问题,这加大了泄漏点的检修难度和排查难度。
包钢蒸汽用户多且分散,用汽负荷随时间、生产方式等变化,导致输送距离各不相同,且结算仪表均为蒸汽流量表,经过统一的折算系数折算成热量后进行结算,例如低压蒸汽统一折算系数为3.04,此方式会使总供出热量与用户的计量存在较大误差,实际的热损失远远大于报表数值。
通过对包钢蒸汽管网系统进行现状调查和热损失测试,分析了造成管网热损失的因素,除了蒸汽在管网输送过程中不可避免的热损失外,可以通过以下工作来降低管网蒸汽的热损失,提高热力能源利用率。
针对炼钢、轧钢的余热回收蒸汽以及其他余热回收蒸汽等不稳定汽源,根据周边用汽负荷规划为局部管网供应蒸汽,就近消纳。改变蒸汽供暖方式,通过工业余热回收技术回收废热制高温热水,或加强饱和蒸汽的使用,用于冬季供暖或职工洗浴等,通过热源置换替代蒸汽供应,减少蒸汽使用量。
加强管道的巡检工作,在确保安全的前提下,定期进行管网保温排查,及时维修保温损坏点和泄漏点。对管道阀门、分支管路、管道弯头重点进行保温治理,停运管道进行彻底切断处理。
对于较分散且蒸汽用量小的用户,根据实际情况进行区域性整合,便于集中统一管理。切断不合规用汽,根据整合后的用汽负荷对蒸汽管网进行优化,减小管道输送距离,优化管道管径,减少蒸汽输送过程中的热损失。
优化计量仪表网络,关键总供出点与用户计量应结合实际逐步更换,通过标准的热量标记或实际运行工况单独折算,保证供出与用户用量的相对平衡。进一步完善计量统计制度,保证热量数据的真实性。
针对包钢蒸汽管网系统目前存在热损失大的问题,对包钢蒸汽管网系统进行了现状调查和热损失测试,分别计算了包钢老体系蒸汽管网、新体系蒸汽管网、白云鄂博矿区蒸汽管网系统的热损失和热损失率,分析发现影响包钢蒸汽管网系统热损失的因素主要有多汽源并网、蒸汽管网输送距离长、蒸汽用户分散、用汽负荷不均、系统蒸汽泄漏点多、计量方式不合理等。根据系统热损失影响因素提出了相应的节能措施,为日后包钢蒸汽管网系统节能改造起一定的参考作用。
