A novel design for intermediate discharge ports (IDPs) is proposed in response to the issues of increased power consumption and reduced efficiency. This approach involved establishing a geometric model of the scroll and IDPs, focusing particularly on the involute curve and employing dynamic mesh techniques for pump-valve joint simulations across various operational scenarios to examine the different types of IDPs. This study explored the influence mechanisms of IDPs on compressor performance, demonstrated the limitations of conventional port-type IDPs in terms of size and efficiency enhancement, and validated the superior exhaust capabilities and efficiency benefits of involute-shaped IDPs. The simulation results confirmed that conventional IDPs were restricted by size limitations and offered only marginal improvements in compressor efficiency. In contrast, the involute-shaped IDP provided enhanced exhaust capabilities, significantly increasing the exhaust flow rate, thus reducing the power consumption and boosting the overall efficiency of the compressor.

针对新能源车用涡旋压缩机在过压缩工况下功耗增加、效率降低问题,提出一种新型副排气孔设计。建立了涡旋和副排气孔几何模型,利用动网格方法,在多种工况下针对不同类型副排气孔进行泵阀联合仿真,研究了副排气孔对压缩机性能的影响机制,并验证了新型副排气孔对压缩机的效率提升效果。仿真结果表明:常规孔型副排气孔受尺寸限制,对压缩机效率的提升较小,而新型渐开线副排气孔具有更强排气能力。渐开线副排气孔设计方法突破了常规孔型副排气孔的尺寸限制,提高了副排气孔排气能力,在2种过压缩工况下,相比采用常规副排气孔的涡旋压缩机,开设新型副排气孔后,压缩机等熵效率分别提升7.9%和3.0%,新型副排气孔降低了压缩机功耗,提高了压缩机效率。

针对新能源车用涡旋压缩机在过压缩工况下功耗增加、效率降低问题,提出一种新型副排气孔设计。建立了涡旋和副排气孔几何模型,利用动网格方法,在多种工况下针对不同类型副排气孔进行泵阀联合仿真,研究了副排气孔对压缩机性能的影响机制,并验证了新型副排气孔对压缩机的效率提升效果。仿真结果表明:常规孔型副排气孔受尺寸限制,对压缩机效率的提升较小,而新型渐开线副排气孔具有更强排气能力。渐开线副排气孔设计方法突破了常规孔型副排气孔的尺寸限制,提高了副排气孔排气能力,在2种过压缩工况下,相比采用常规副排气孔的涡旋压缩机,开设新型副排气孔后,压缩机等熵效率分别提升7.9%和3.0%,新型副排气孔降低了压缩机功耗,提高了压缩机效率。

A novel design for intermediate discharge ports (IDPs) is proposed in response to the issues of increased power consumption and reduced efficiency. This approach involved establishing a geometric model of the scroll and IDPs, focusing particularly on the involute curve and employing dynamic mesh techniques for pump-valve joint simulations across various operational scenarios to examine the different types of IDPs. This study explored the influence mechanisms of IDPs on compressor performance, demonstrated the limitations of conventional port-type IDPs in terms of size and efficiency enhancement, and validated the superior exhaust capabilities and efficiency benefits of involute-shaped IDPs. The simulation results confirmed that conventional IDPs were restricted by size limitations and offered only marginal improvements in compressor efficiency. In contrast, the involute-shaped IDP provided enhanced exhaust capabilities, significantly increasing the exhaust flow rate, thus reducing the power consumption and boosting the overall efficiency of the compressor.

随着电动汽车热泵系统的广泛应用,市场对车用热泵系统的节能和变工况性能提出更高要求。电动压缩机是车用热泵系统的核心部件,电动压缩机的性能、效率等对热泵系统的节能和变工况运行能力具有重要影响。
车用电动压缩机的一种主流形式是涡旋式压缩机。涡旋式压缩机具有固定容积比,在压缩机偏离额定工况运行时,实际压比高于设计压比或低于设计压比将带来欠压缩或过压缩问题。开设副排气孔可以实现压缩机的变容积比(variable volume ratio,VVR)设计,减少过压缩带来的效率损失、提升过压缩工况下压缩机效率[1]
副排气孔(intermediate discharge port,IDP)已被广泛应用于现有的车用压缩机,Denso、Sanden、Welling等公司均有开设IDP的车用压缩机成熟产品。竹林昌宽等[2]提出通过IDP实现可变容积比的压缩机设计;K. Tatsuwaki等[3]设计了一种贴近渐开线型线的IDP;Liu Yangguang等[4]提出一种IDP露出面积的计算方法,并采用一维模型计算了压缩机热力性能;B. Angle等[5]建立了简化的压缩机排气三维模型,验证了IDP缓解过压缩现象的作用。总体而言,当前的学术研究较少开展对IDP结构参数和作用效果的分析,此外,常规的圆形IDP尺寸较小,IDP性能受到限制,针对IDP的设计优化也较为少见。
本文研究了几种不同IDP对压缩机性能的影响,揭示了IDP对压缩机性能的影响机制,提出一种新型的渐开线IDP设计,突破了常规孔型IDP的尺寸限制。渐开线IDP设计提高了IDP排气能力,降低了过压缩现象带来的额外功耗,提升了压缩机效率。
静盘坐标系是笛卡尔坐标系,坐标原点与静盘涡旋线的基圆圆心重合,本文针对涡盘型线和排气孔几何结构的研究均在静盘坐标系下展开[6]

式中:rb为基圆半径,mm;φo,0φi,0分别为外圈、内圈型线起始展角,rad[7]
图1(a)所示,涡盘型线围成的腔室有3类:吸气腔s、压缩腔c和排气腔dd。其中吸气腔和压缩腔均为两侧对称的腔室,根据围成腔室的静盘型线,将两侧腔室区分为静盘外圈吸气腔so、外圈压缩腔co及静盘内圈吸气腔si、内圈压缩腔ci
主排气孔开设在静盘中心,与dd连通;静盘外圈和静盘内圈的两侧腔室分别与两侧的副排气孔连通。如图1(b)所示。根据所连通的腔室种类,将位置靠近静盘外圈、静盘内圈的副排气孔分别定义为外圈副排气孔、内圈副排气孔。
常规的圆形副排气孔成对开设,内外圈副排气孔分别与内外圈压缩腔ci、co连通。对称的常规副排气孔设计如图2所示。
内、外圈副排气孔位置开设在对称位置,设计上尽量保证两侧副排气孔在动盘运动过程中同时露出,同时被动盘遮挡。
为保证副排气孔能够被动盘完全遮挡,常规副排气孔的孔径需满足:
式中:Rp为副排气孔半径,mm;t为遮挡副排气孔的动涡旋盘壁厚,mm[8]
孔径超过尺寸限制的副排气孔如图3(a)所示。
孔径过大,超过限制尺寸的副排气孔可能导致串气泄漏现象出现[9]。串气泄漏现象产生的原理如图3(b)所示:副排气孔跨越动盘涡齿,同时与压缩腔c和排气腔dd连通。此时dd内的高压可能导致副排气孔出口阀片打开,dd和排气出口区域连通;与副排气孔连通的压缩腔c可能尚未达到排气压力,进而可能导致dd和排气出口区域的高压气体向低压区域压缩腔c流动的串气泄漏现象出现。某工况下的仿真计算中观察到了串气泄漏现象,串气泄漏流动如图3(c)所示。
串气泄漏会导致压缩机功耗增加、效率降低,同时也会降低压缩机的容积效率[10]
为避免1.3.1节描述的串气泄漏现象的出现,应保证动盘旋转过程中渐开线副排气孔不能跨越动盘型线与压缩ci、co腔和排气腔dd同时连通。如图4(a)所示,采用渐开线为基线生成的新型副排气孔能够被动盘完全遮挡,在动盘运动过程中能够避免串气泄漏现象出现。
渐开线副排气孔由2条渐开线和2段圆弧连接形成,渐开线副排气孔的内、外圈对称布置如图4(b)和(c)所示。
渐开线副排气孔由1条基线生成,内、外圈副排气孔基线的参数方程分别为:

式中:ror为动盘回转半径,mm;θp(rad)及δp(mm)均为渐开线副排气孔设计参数,δp影响副排气孔基线与涡旋型线间的距离[11]φi,aφi,bφo,aφo,b分别为内圈、外圈基线参数方程中φ的取值下限和上限rad,φ的取值范围决定副排气孔基线的长度。内、外圈副排气孔基线确定后,给定副排气孔宽度Dp(mm)即可确定内、外圈副排气孔。
进行副排气孔设计时,首先确定副排气孔排气对应的腔室容积以及相应的容积比,根据该容积确定θp;然后选择合适的δp调整副排气孔和动盘型线的间距;副排气孔宽度Dp不能超过动盘壁厚t,对于内圈、外圈副排气孔,需要调整参数φi,aφi,b以及φo,aφo,b,以保证内、外圈副排气孔的面积基本一致[12]
图5所示为本研究所采用的电动涡旋压缩机整体结构,压缩机整机结构包括电控部件、电机部件、涡盘部件和排气部件。
为优化压缩机变工况性能,减小过压缩带来的效率损失,在该款压缩机原副排气孔的相近位置设计了一种新型渐开线副排气孔。常规副排气孔设计和新型副排气设计如图6所示。
涡旋压缩机动静盘装配模型如图7(a)所示。对涡盘结构进行如下简化[13]:忽略涡盘齿顶的密封条结构;忽略动盘背后的防旋环和减重槽、轴承等结构。简化后的静盘模型如图7(b)所示。抽取压缩机内流体域,并在动盘背后区域增加入口段流体域,得到用于仿真计算的流体区域三维模型,如图7(c)所示。
在排气孔出口区域建立阀片模型[14],渐开线副排气孔出口阀片为弧形,主排气孔出口阀片为圆形,如图7(d)所示。计算采用的涡旋盘主要参数如表1所示。
图7(b)中采用的渐开线副排气孔基线方程与式(8)和式(9)一致,与副排气孔相关的具体参数如表2所示。
内圈、外圈新型副排气孔的总面积为25.78 mm2;为与渐开线副排气孔进行对比,在相近位置开设的常规孔型副排气孔直径为2 mm,内、外圈常规副排气孔的总面积为6.28 mm2;新型副排气孔对比常规副排气孔,总面积增至4.1倍。
在流体区域三维模型基础上区分流体入口区域、涡旋腔室区域、流体出口区域,添加阀片区域并划分网格[15],各区域网格划分结果如图8所示。
涡旋腔室划分结构化动网格,动盘回转半径为4.39 mm,根据原型机在该工况下的实验测试,对比仿真结果与实验结果的流量和功耗数据,选定径向间隙为设置为44 μm的结果较为接近实际情况。涡旋腔室区域网格如图8(b)所示
采用pumplinx软件中的簧片阀模型进行阀片区域的网格划分,设置阀片转动惯量为25×10-8 kg·m2,预紧扭矩为0.01 N·m。阀片间隙区域最小网格尺寸为1×10-5 m,排气孔和阀片区域网格如图8(c)所示。
该型号压缩机采用的制冷剂为R134a,从NIST Refprop软件中导出制冷剂物性表,导入仿真软件进行仿真计算。
流体区域入口设置为吸气温度和吸气压力,出口为压力出口条件,固体壁面均设置为绝热壁面,动盘壁面为动网格边界,旋转中心和转速按照对应工况进行设置[16]。入口温度、入口压力、出口压力按照相应计算工况进行设置。考虑车用电动压缩机吸气流道沿静盘周向布置,计算时设置流体入口面为流体区域外围圆周面及底面,流体入口和出口面如图9所示。
选择压缩机运行中出现的几种工况进行仿真计算,压缩机常规测试工况下,入口过热度为10 ℃,考虑压缩机吸气段控制器和电机对制冷剂的散热影响,计算中选择了略高的吸气过热度15 ℃。各工况设置如表3所示。
在各工况下对不同副排气孔类型的压缩机进行计算,得到排气流量、压力分布等结果。工况A是压缩机运行过程中出现的过压缩工况,选取工况A得到的结果进行分析。
选取A工况计算稳定后的结果进行分析,得到2个周期内主副排气孔的排气流量随腔室转角变化过程,如图10所示。
常规副排气孔起到了提前排气的作用,腔室通过副排气孔排气的质量流量最高达8.62 g/s;副排气孔改进为渐开线型设计后,副排气孔排气流量显著增大,排气质量流量最高达到18.34 g/s。
计算排气质量流量在2个周期内的平均值[17]
式中:为平均排气质量流量,kg/s;qm为瞬时排气质量流量,kg/s;τ为计算起始时刻,s;T为动盘旋转周期,s;t为时间,s。
由于动盘转速在计算时设置为匀速,可用质量流量对转角取平均值:
式中:Θ为动盘转角,rad。
在2个周期范围内对排气质量流量取平均值,得到常规副排气孔设计下,通过副排气孔排气的平均排气流量为3.62 g/s;渐开线副排气孔的平均排气流量为8.95 g/s。渐开线副排气孔的排气流量相比常规副排气孔设计有明显提升。
仿真得到不同排气孔设计对应的涡旋平均总流量;根据入口边界条件及涡旋排量可得到涡盘理想流量。涡盘理想流量、仿真得到的涡盘流量及容积效率如表4所示。
选取计算稳定后的结果进行分析,得到涡盘腔室内热力过程。其中渐开线副排气孔设计对应的腔室内压力分布结果如图11所示。
单个腔室经历吸气-压缩-排气过程,定义吸气腔闭合为压缩腔时对应的腔室转角为Θ=0°,腔室向内运动,转角增大。压缩机单个腔室内压力分布均匀,同一腔室内不同位置的压力差异较小。动盘旋转周期中腔室内最高压力为1.48 MPa。
处理不同副排气孔设计下的计算结果,得到腔室内平均压力随腔室转角变化过程如图12所示。
压缩机吸气压力为0.3 MPa,排气压力为0.6 MPa,不开设副排气孔时,存在明显的过压缩现象,腔室内压力最高达到1.08 MPa。常规副排气孔设计下腔室内最高压力为0.92 MPa,在排气过程中的大部分角度,开设常规副排气孔的腔室压力略低于不开设副排气孔时的压力。
开设新型渐开线副排气孔时,腔室转角Θ=349°,副排气孔阀片打开,腔室提前排气。Θ=550°时,腔室内压力达到最大值0.73 MPa,对比无副排气孔和常规副排气孔,腔室内最高压力明显降低,过压缩程度减小。
进行压缩机热力性能分析,仅考虑涡盘内的压缩过程,不考虑制冷剂流过电机壳体等部件时的热力过程。不同工况下压缩机涡旋的理想功耗可通过式(15)计算:
式中:Pid为涡旋理想功耗,W;为仿真计算得到的涡旋平均排气质量流量,kg/s;h1为压缩机入口的气体焓值,J/kg;h2,s为理想等熵压缩得到的排气压力下气体焓值,J/kg。则压缩机涡旋效率可通过式(16)计算:
式中:Pfact为仿真计算得到的涡盘压缩功耗,W。
不同设计条件下压缩机功耗和效率等参数如表5所示。
在该工况下,开设副排气孔能够减小过压缩带来的额外功耗,提升压缩机效率。无副排气孔条件下涡盘等熵效率为62.33%,常规孔型的副排气孔设计将等熵效率提升至69.47%,由于副排气孔面积较小,排气流量较小,该副排气孔的效果不明显。
将副排气孔改进为新型设计后,涡盘功耗降至1.14 kW,等熵效率提升至76.35%,压缩机性能得到显著提升。
根据各工况的计算结果,得到不同工况、不同副排气孔设计的压缩机等熵效率,如图13所示。
4种工况中,工况A和B压比较低,存在不同程度的过压缩,开设常规孔型和渐开线型的副排气孔均提升了压缩机效率:A工况下常规孔型和新型副排气孔分别将压缩机效率由62.3%提升至68.5%和76.4%;B工况下常规孔型和新型副排气孔分别将压缩机效率由64.4%升至69.4%和72.4%。在A和B工况下,对比常规孔型副排气孔,新型副排气孔提前排气、提高压缩机效率的效果更好。
在C工况下,压比较高,开设副排气孔带来的影响较小。对比无副排气孔设计,开设常规副排气孔和新型副排气孔分别将压缩机效率由67.4%提升至70.3%和71.2%
在D工况下压比达到4.0,副排气孔无法提前排气,开设副排气孔导致压缩机效率略有降低。
综合考虑压缩机运行的各类工况,开设副排气孔在低压比条件下能够提升压缩机效率,在高压比条件下对压缩机效率的影响较小;对比常规副排气孔,渐开线副排气孔在低压比工况下对压缩机效率的提升幅度更大。
本文针对车用电动涡旋压缩机副排气孔展开研究,提出一种新的副排气孔设计,改进了常规副排气孔,增大了副排气孔面积,减小了过压缩工况下的额外功耗,提高了压缩机效率,提升了压缩机变工况性能。建立了无副排气孔设计、常规副排气孔设计和新型副排气孔设计的涡旋压缩机模型,在4种不同压比工况下进行三维流动仿真,得到结论如下:
1)在吸气压力为0.3 MPa,排气压力为0.6 MPa的过压缩工况下,新型副排气孔起到了提前排气、降低涡盘腔室内最高压力的作用。相比于常规副排气孔,新型副排气孔面积增大4.1倍;不开设副排气孔时压缩腔内最高压力为1.08 MPa,开设常规副排气孔时腔内最高压力为0.92 MPa,开设新型副排气孔时腔内最高压力为0.73 MPa,腔内最高压力明显降低,显著减小了腔内过压缩。
2)在吸气压力为0.3 MPa,排气压力为0.6 MPa的过压缩工况下,新型副排气孔降低了涡盘压缩功耗,提高了涡盘的等熵效率,并且保持容积效率基本不变,常规孔型和新型副排气孔分别将压缩机效率由62.33%提升至68.38%和76.35%;与无副排气孔和常规副排气孔设计相比,开设新型副排气孔的压缩机功耗降低,效率提升。
3)随着压比增加,开设新型副排气孔带来的效率提升幅度降低,在吸气压力/排气压力为0.3 MPa/0.6 MPa的A工况下,开设新型副排气孔使压缩机效率提高14.1%;在吸气压力/排气压力为0.3 MPa/0.8 MPa的B工况下,开设新型副排气孔使压缩机效率提高8.0%;在吸气压力/排气压力为0.3 MPa/1.0 MPa的C工况下,开设新型副排气孔使压缩机效率提高3.8%;在D工况下压比达到4.0,副排气孔无法提前排气,开设副排气孔的压缩机效率略有降低。
