In order to solve the problems of incomplete balance equation, inaccurate balance equation and large error of cam contour caused by the influence of piston deflection on cam dynamic moment in existing cam construction of pedal brake unit, the structure of pedal brake cam and output force stability were studied. Firstly, the concept of optimum compensation angle is introduced, and the rotating moment of the thrust caused by piston deflection in two directions to the cam articulation point is included in the new balance equation, which makes the balance equation more complete, accurate and has less error. Based on this, a new cam mechanism is designed and constructed. Then, on the pedal brake unit routine tester, a comparative experiment is carried out on the stability of output force value between the original cam mechanism and the newly constructed cam mechanism with optimized compensation angle. Finally, the above data and the curves of action travel and output force are comprehensively compared and analyzed. The results show that the output force value stability of cam with compensation angle is better than that of cam without compensation angle. In actual operating stroke, the maximum difference of output force between two times is (-0.8, +0.6) kN with compensation angle cam error, and (-1.2, +1.2) kN without compensation angle cam error. The error with compensation angle cam is also less than that without compensation angle cam error.

为了解决现有踏面制动单元凸轮构造中由于未考虑活塞偏转对凸轮动力矩产生的影响,导致平衡方程不完整、不精确和制造的凸轮轮廓误差较大的问题,对踏面制动凸轮构造和输出力稳定性展开了研究。首先,引入优化补偿角概念,将活塞偏转引起的推力对凸轮铰接点产生2个方向的转动力矩包含在新平衡方程中,使平衡方程更加完整、精确,误差更小,以此设计构造新的凸轮机构。然后,在踏面制动单元例行试验机上,对原凸轮机构和含优化补偿角的新构造凸轮机构进行输出力值稳定性对比实验。最后,对上述数据及作用行程与输出力值曲线进行综合对比分析。研究结果表明,含补偿角凸轮输出力值稳定性优于不含补偿角凸轮。在实际作用行程下,两次输出力差最大值,含补偿角凸轮误差在(-0.8,+0.6)kN,不含补偿角凸轮误差在(-1.2,+1.2)kN,含补偿角凸轮误差也小于不含补偿角凸轮误差。

为了解决现有踏面制动单元凸轮构造中由于未考虑活塞偏转对凸轮动力矩产生的影响,导致平衡方程不完整、不精确和制造的凸轮轮廓误差较大的问题,对踏面制动凸轮构造和输出力稳定性展开了研究。首先,引入优化补偿角概念,将活塞偏转引起的推力对凸轮铰接点产生2个方向的转动力矩包含在新平衡方程中,使平衡方程更加完整、精确,误差更小,以此设计构造新的凸轮机构。然后,在踏面制动单元例行试验机上,对原凸轮机构和含优化补偿角的新构造凸轮机构进行输出力值稳定性对比实验。最后,对上述数据及作用行程与输出力值曲线进行综合对比分析。研究结果表明,含补偿角凸轮输出力值稳定性优于不含补偿角凸轮。在实际作用行程下,两次输出力差最大值,含补偿角凸轮误差在(-0.8,+0.6)kN,不含补偿角凸轮误差在(-1.2,+1.2)kN,含补偿角凸轮误差也小于不含补偿角凸轮误差。

In order to solve the problems of incomplete balance equation, inaccurate balance equation and large error of cam contour caused by the influence of piston deflection on cam dynamic moment in existing cam construction of pedal brake unit, the structure of pedal brake cam and output force stability were studied. Firstly, the concept of optimum compensation angle is introduced, and the rotating moment of the thrust caused by piston deflection in two directions to the cam articulation point is included in the new balance equation, which makes the balance equation more complete, accurate and has less error. Based on this, a new cam mechanism is designed and constructed. Then, on the pedal brake unit routine tester, a comparative experiment is carried out on the stability of output force value between the original cam mechanism and the newly constructed cam mechanism with optimized compensation angle. Finally, the above data and the curves of action travel and output force are comprehensively compared and analyzed. The results show that the output force value stability of cam with compensation angle is better than that of cam without compensation angle. In actual operating stroke, the maximum difference of output force between two times is (-0.8, +0.6) kN with compensation angle cam error, and (-1.2, +1.2) kN without compensation angle cam error. The error with compensation angle cam is also less than that without compensation angle cam error.

基础制动装置是高速列车的核心部件,是在车辆其他制动失效下的最后保障[1],故制动装置制动力值的稳定性至关重要。随着轨道交通车辆的功率和运行速度的不断提高,必然要求基础制动装置输出较大的制动力,来保证车辆在紧急制动时可以在规定的制动距离内安全停车。目前,杠杆机构、楔形放大机构、凸轮机构是基础制动的3种主要增力机构。杠杆机构可以省力,也可以省距离,常应用在气动夹钳的力臂或制动缸的增力上,但要获得足够的增力效果,就要求动力臂比阻力臂成倍增加,对空间要求较大[2]。在城轨领域,利用楔形放大机构的踏面制动缸具有较广泛的应用,技术也比较成熟。凸轮机构具有结构紧凑、制动效率高、制动倍率范围广的特点,尤其是在大倍率的踏面制动单元中,可实现闸瓦磨损后的较大一次补偿量。凸轮机构通过改变凸轮外缘轮廓的弧线实现改变踏面制动单元的制动倍率,不同制动倍率下,凸轮具有不同的外缘轮廓线。
徐子晗等[3]设计了一种从动件变间距调节的凸轮机构,提高了机构的运动性能。魏俊杰等[4]采用解析法对双螺旋线圆柱凸轮机构开展了设计改进,实现了机构的平稳、高效运行。邓慧心等[5]分析了凸轮参数与输出力特性的关系,建立了凸轮机构的数学模型。付振山等[6]为突出点啮合弧凸轮的优势,将滚子形状由球形变更为圆柱形与弧凸轮啮合,解决了点接触弧凸轮的制造难题。范志锋等[7]利用Matlab和ADAMS求解和仿真了凸轮运动,以此实现凸轮机构的高效建模和运动模拟。伍安旭等[8]利用解析法求解得到凸轮的外缘轮廓线,其理论为通过反转法,建立力学平衡方程。但未考虑活塞偏转对凸轮动力矩产生的影响,且在受力分析中对凸轮铰接点产生的转动力矩只考虑了一个方向。
综上,在分析现有踏面制动单元结构和功能的基础上,将考虑活塞偏转对凸轮动力矩产生的影响,且在受力分析中包含对凸轮铰接点产生两个方向的转动力矩,并引入优化补偿角概念,使平衡方程更加完整、精确,误差更小。
踏面制动单元存在不带停放和带停放这2种基本类型,具体结构如图1所示。无论是否带有停放制动功能,其基本动作都一致,都依靠输入压缩空气推动活塞,使活塞克服复位弹簧力的作用向下运动,从而带动凸轮绕定位销孔转动,进而凸轮转动推动滚针轴承转动,止推环向前运动,止推环推动间隙调整本体,间隙调整机构(闸调器)推动主轴向前,主轴推动调节头及闸瓦托实现制动。同时整个过程中,套装在止推环上的滑块在缸体上滑动,保证了止推环的直线运动。
踏面制动凸轮机构的结构如图2所示,推杆的一侧与踏面制动的间隙调整(闸调器)机构连接,另一侧与滚轮通过滚轮销轴转动连接,凸轮的外轮廓与滚轮接触,并且活塞的支角与凸轮相铰接,凸轮通过凸轮销轴实现转动。
根据图2可知,以凸轮转动中心为中心建立笛卡尔坐标系,如图3所示,进行凸轮机构受力分析,建立凸轮的矢量静力学平衡方程为

获得的优化补偿角度模型以及外轮廓半径模型可以进一步包括在不同放大倍率下,确定凸轮轮廓圆半径的关系方程为

最后,利用最小二乘法构造出凸轮型线的近似解析式,计算机编程求解出优化补偿角与凸轮升程的拟合方程。
综上,根据获得的优化补偿角度模型、外轮廓半径模型和放大倍率模型,即可绘制出不同放大倍率对应的优化补偿角和相应的外轮廓半径凸轮的结构轮廓。在此基础上,即可构造和生产出对应的凸轮机构。构造的凸轮机构考虑了活塞偏转对凸轮动力矩产生的影响,不仅包括了F在cos α方向对凸轮铰接点产生转动力矩,也包括了在sin α方向对凸轮铰接点产生的转动力矩,平衡方程更加完整、精确,误差较小。
因带有凸轮放大结构的踏面制动单元,其凸轮设计决定了制动单元力值的输出稳定性,因此在踏面制动单元试验台开展对比实验,验证含优化补偿角新构造凸轮机构踏面制动单元制动力值的稳定性优劣,如图4所示。
按照表1内容进行实验,闸瓦3种状态代表闸瓦磨损至不同状态,实际作用行程为依据实车状态选取的作用行程区段。
两种类型凸轮在3种位置分别测试不同作用行程下的制动力值,每种位置状态测试各2次。其中,L11表示闸瓦在L1位置第一次测试数据结果,L12表示闸瓦在L1位置第二次测试数据结果,依此类推,含补偿角凸轮输出力值与行程实验具体数据见表2

表2表3中两种类型凸轮,在闸瓦伸出相同位置时的两次数据求其期望值。求期望值是为了降低在相同位置、相同作用行程下的测试误差。测试行程与制动力值曲线如图5所示。实际行程与制动力值曲线如图6所示。

综上,对上述数据及作用行程与制动力值曲线进行综合对比分析(闸瓦3种状态位置制动力值一致性以及同位置制动力值最小偏差)可知,含补偿角凸轮制动力值稳定性优于不含补偿角凸轮。在实际作用行程下,两次制动力差最大值,含补偿角凸轮误差在(-0.8,+0.6)kN,不含补偿角凸轮误差在(-1.2,+1.2)kN,含补偿角凸轮误差也小于不含补偿角凸轮误差。
针对现有踏面制动单元凸轮构造中由于未考虑活塞偏转对凸轮动力矩产生的影响,导致平衡方程不完整、不精确和制造的凸轮轮廓误差较大的问题,通过理论分析和计算,优化了踏面制动单元中凸轮的补偿参数,考虑了踏面制动单元中活塞偏转对凸轮动力矩产生的影响,使构造的平衡方程更加完整、精确,并进行了对比实验验证和数据分析。研究结果表明:
(1)通过优化凸轮构造参数,可以使踏面制动两次制动力期望值和制动力差值进一步减小,提高了踏面制动单元制动力的稳定性。
(2)通过实验,在实际行程下,构造的含补偿角凸轮两次制动力差最大值误差在(-0.8,+0.6)kN,不含补偿角凸轮误差在(-1.2,+1.2)kN,验证了补偿后的凸轮输出力值稳定性优于未补偿的凸轮,同时含补偿角的平衡方程误差也更小。后续将继续开展踏面制动凸轮构造与输出力稳定性的理论和实验研究,为研制和优化踏面制动单元提供参考。
