Lightweight design is an effective way to improve the economic and environmental protection of static pile driver, as the key component of the static pile driver, the combined fixture is important for its lightweight design. To realize the combined fixture structure safety and lightweight design goal, a three-dimensional model is established by using solid works, and ANSYS Workbench is used to analyze and evaluate the equivalent stress of the whole structure and main components under the condition of pile pressing. Based on the results of analysis and evaluation, the topology optimization method of superposition replacement is adopted to carry out the structural optimization design, while meeting the needs of safety and engineering practice, its total quality is reduced by about 30%, and the economic and environmental benefits are obvious.

轻量化设计是提升静力压桩机经济环保性的有效途径,组合式夹具作为静力压桩机的关键部件,对其进行轻量化设计就显得尤为重要。为实现组合式夹具结构安全性及轻量化设计的目标,利用SolidWorks建立三维模型,运用ANSYS Workbench对其在压桩工况下整体结构和主要构件的等效应力进行分析和安全评估。基于分析和评估结果,采用叠加替换的拓扑优化方法进行了结构优化设计,优化后的夹具在满足其安全性和工程实践需求的同时,其总质量减少约30%,经济环保效益明显。

轻量化设计是提升静力压桩机经济环保性的有效途径,组合式夹具作为静力压桩机的关键部件,对其进行轻量化设计就显得尤为重要。为实现组合式夹具结构安全性及轻量化设计的目标,利用SolidWorks建立三维模型,运用ANSYS Workbench对其在压桩工况下整体结构和主要构件的等效应力进行分析和安全评估。基于分析和评估结果,采用叠加替换的拓扑优化方法进行了结构优化设计,优化后的夹具在满足其安全性和工程实践需求的同时,其总质量减少约30%,经济环保效益明显。

Lightweight design is an effective way to improve the economic and environmental protection of static pile driver, as the key component of the static pile driver, the combined fixture is important for its lightweight design. To realize the combined fixture structure safety and lightweight design goal, a three-dimensional model is established by using solid works, and ANSYS Workbench is used to analyze and evaluate the equivalent stress of the whole structure and main components under the condition of pile pressing. Based on the results of analysis and evaluation, the topology optimization method of superposition replacement is adopted to carry out the structural optimization design, while meeting the needs of safety and engineering practice, its total quality is reduced by about 30%, and the economic and environmental benefits are obvious.

静力压桩机是一种常用于建筑施工中的具有中国特色的环保型桩工机械[1],其中抱压式静力压桩机因具有操作简便、施工效率高等特点,在静力压桩机中占绝对主导地位[2]。夹持机构是抱压式静力压桩机的重要工作装置[3],该装置通过液压油缸推动夹具夹紧桩身侧面并配合压桩油缸将桩压入地面。其中,本文采用的夹具是一种针对桩体结构形状设计的组合式夹具[4],该夹具通过对其前板进行组合来完成针对不同形状及尺寸桩型的夹紧工作。其较普通楔形滑块夹具[5]具有的优点是不需要整体更换夹持,使得夹持机构的适配变得简单易行,但该组合式夹具在施工过程中若其中一个部件遭到破坏,则会导致整套或多种型号的夹具失效,进而直接影响到施工作业安全,延缓施工现场工程进度。为保证组合式夹具在实际工况下的安全性和生产效率,对该套组合式夹具的结构展开安全评估分析十分必要。
目前,在对组合式夹具进行选择和设计时,多采用的是经验设计法,这样设计及制造的组合式夹具存在用料过多、体型巨大及经济环保价值较低等不足。近年来,随着企业环保意识的增强,压桩机正朝着大压桩力、小质量、经济环保机型方向发展,轻量化设计作为其可持续发展的重要内容,是提升其经济环保性的有效途径,其中传统凭经验来进行组合夹具方法无法满足当下企业需求,且针对静力压桩机有关结构的有限元分析和轻量化设计的文献大多是以楔形滑块夹具为基础进行研究的[6-8]。针对静力压桩机中组合式夹具的有限元分析与轻量化设计研究不多。因此,为了提高静力压桩机的经济环保价值,对其结构中的组合式夹具进行结构分析和优化设计研究就显得很必要。
在达到满足组合式夹具结构优良性能的前提下,本文结合组合式夹具替换前板的特点,尝试采用叠加替换的拓扑优化方法最大限度地减少组合式夹具的结构自重,从而为其结构轻量化和性能提升提供依据。
抱压式夹持机构如图1所示,其夹桩原理为:两对夹桩油缸通过直铰将夹桩力传递给组合式夹具,实现对不同形状、不同尺寸的桩型的夹紧工作。图1(a)表示夹板轴与固定长轴的位置情况,可以观测到组合式夹具贯穿两层,由两层夹桩油缸共同作用。组合式夹具的前板通过螺栓和前板前后的凹槽、凸起联接在一起。图1(b)所示的是组合式夹具沿中心轴线对称布置,一组夹具为4个,夹具型号为管桩400。
针对夹持机构需要完成不同形状、不同尺寸的桩型的夹紧工作这一要求,该组合式夹具对前板与夹持板进行组合运用,部分前板与夹持板组合形成的方桩450组合式夹具如图2所示。
组合式夹具在实际压桩工况下主要受以下几种力:夹具自身重力G、夹桩力P、夹桩反力P'、螺栓预紧力F0和减去夹持机构重力后的抱压压桩反力,各力计算公式如下:
式中:F0为螺栓预紧力;T为拧紧力矩,N·mm;k为扭矩系数;d为螺栓公称直径,mm。其中,夹桩力P应为压桩力Rb的1.5倍[9]Rb为静压桩机给定最大压桩力6 800 kN,螺栓强度等级为8.8级。方桩450组合式夹具受力如图3所示。
结合前文对组合式夹具实际工作中可能出现的问题及该套夹具结构与受力的介绍,对组合式夹具在实际施工过程中的结构开展了分析和安全评估。
由于4个组合式夹具沿中心轴轴对称分布,取其中1个导入ANSYS进行有限元分析;利用SolidWorks对组合式夹具进行建模,实体模型严格按照实际尺寸进行建模,以此保证计算结构准确性。组合式夹具各点一般为复杂应力状态,因此所采用的材料都是具有较好延性的钢材,强度评判的标准一般采用第四强度理论[10],其折算应力或等效应力σmax计算公式为

为了便于对组合式夹具进行分析,对组合式夹具进行参数建模,其主要结构的相关参数见表1
对组合式夹具接触方式进行修改,ANSYS Workbench默认的接触方式与实际不符,尤其是螺栓与前板之间的接触。通常情况下,螺栓与前板之间只有螺栓的顶部下平面与最前端前板螺栓孔平面相接触,而默认状态下,螺栓顶部侧边、顶部下平面、螺栓上部分光滑螺杆均与前板绑定。在此默认状态下进行静力学分析,会导致组合式夹具中各构件的最大等效应力等数据异常增大,尤其是螺栓与前板相接触部分。若按此数据分析,则会得出组合式夹具的结构设计不合理、前板中间通孔与前板接触的螺栓相应位置应力集中等错误结论。因此,正确、合理地修改模型接触形式是模型有限元分析的一个关键步骤。本文将螺栓顶部的诸多接触改为螺栓顶部下表面与最前端前板螺栓孔平面接触,将螺栓上部分光滑螺杆与前板螺孔之间的绑定接触删除,将螺栓尾部螺纹部分外表面与夹持板螺孔内表面相接触[11]
对组合式夹具采用Hex Dominant与四面体补丁适形法的划分方法生成单元网格,同时设置单元尺寸为6~8 mm,尺寸调整过渡为快速,网格平滑度为高,邻近单元过渡为光滑过渡,网格划分完成后选择基本网格质量对其质量进行评估。经检验,各组合式夹具平均网格质量均大于0.75,网格划分质量达到求解标准,能较好地满足静力学求解要求[12]
结合前文建立的组合式夹具模型,将各参数及其所受的各种力代入ANSYS进行分析,可以得出压桩时各组合式夹具中构件最大等效应力的数值,将其整理为各夹具中各构件最大等效应力与许用应力对比,如图4所示。
根据图4中各夹具前板与前板许用应力的数据比较,可以看出各夹具中前板最大等效应力均远小于其材料的许用应力。该套组合式夹具的设计存在较大冗余,因而在满足组合式夹具使用性能和安全的前提下,有必要对其进行优化设计,以求最大限度地减少其结构自重。
结构拓扑优化对于实现结构轻量化是一种有效且重要的手段,通过对结构的拓扑优化,能够发现最佳的结构受力分布,设计人员便可根据拓扑优化分析的结果,再次对结构进行合理设计,使其在满足结构强度要求的同时还能满足加工工艺要求[13]
在压桩状态下,该套夹具各构件最大等效应力均小于其材料许用应力,其中夹具前板冗余量较大,对组合式夹具进行拓扑优化,在满足其结构优良特性的前提下尽量减少其结构自量。其拓扑优化的数学模型可表示为[14]
式中:Sjmax为夹具构件最大等效应力;[σj]为夹具构件材料许用应力;j=1、2、3、4分别为方桩前板、管桩前板、夹持板、螺栓;mqmh为夹具优化前后的总质量;α为缩减质量百分比。
由于该套夹具为组合式夹具,各型号夹具之间通过增减替换前板的方法来完成转换,不同型号夹具之间会共用一部分前板,所以在拓扑优化的过程中采用了叠加替换方法:先对基础夹具进行优化和调整,再在优化后的基础夹具的基础上增加或替换另一型号的夹具前板,以此完成另一型号夹具的优化和调整,此过程中设定优化区域为新增加部分,不可优化区域为前一套优化后基础夹具部分。
首先对方桩550夹具进行拓扑优化,将夹板轴、螺栓、前板连接孔、夹持板连接孔等设为排除区域,响应类型为合规性,目标最小化,将50%质量及各构件材料许用应力设为响应约束,经过28次迭代,模型的最终体积优化为原始体积的65.91%,最终质量优化为原始质量的65.97%。
由于拓扑优化后的夹具表面被处理得凹凸不平,不能直接用于实际环境中,需要将拓扑优化完后的模型进行处理,将优化处理后的方桩550夹具模型代入ANSYS Workbench中进行静力学求解,拓扑优化处理后的夹具各构件的最大等效应力均未超过其材料的最大等效应力。方桩550前板最大等效应力由64.956 MPa变为115.8 MPa,小于其材料许用应力143.3 MPa;夹持板最大等效应力由214.81 MPa变为179.34 MPa,小于其材料许用应力263.3 MPa;螺栓最大等效应力由296.53 MPa变为187.24 MPa,小于其材料许用应力328.21 MPa。
再根据上述叠加替换法优化出剩余夹具前板的拓扑优化处理后的模型。拓扑优化处理后的组合式夹具各构件模型如图5所示。将夹具各构件在不同组合下的最大等效应力及拓扑优化前后各夹具自重数据整理成图6~图7进行对比。
图6中可以看出,组合式夹具中各前板在拓扑优化后其最大等效应力相较于优化前明显增大,全套夹具中各夹具夹持板最大等效应力相较于优化前减小,螺栓的最大等效应力也有不同程度变化,且上述优化后的夹具中各构件最大等效应力依旧小于其材料的许用应力,优化后的夹具结构的强度都在许用范围之内,能够满足实际工程使用需求。从图7数据中可以得知,各组合式夹具质量减少了27.18%~35.26%,有效减轻了结构自重。
本文分析了静压桩机组合式夹具在压桩工况下结构整体及主要构件的等效应力情况,在保证组合式夹具结构优良性能的前提下,采用叠加替换法的拓扑优化方法对其进行了优化设计,得出如下结论:
(1)静压桩机组合式夹具在压桩状态下,各构件最大等效应力均未超过各自材料的许用应力,且各前板最大等效应力均远小于其材料的许用应力,其结构存在冗余。
(2)结合有限元分析结果及组合式夹具特点,采用叠加替换法对夹具进行拓扑优化设计,其总质量减少约30%,达到减轻结构自重的目的,降低了结构冗余量,优化效果显著,经济环保效益明显,且各夹具构件优化后的最大等效应力均未超过各材料许用应力,满足实际工程需求。本文可为静力压桩机组合式夹具的设计和改进提供了技术支持。
