In order to solve the problems of insufficient monitoring strength, poor interaction and low digitization degree during the operation of mobile crane, the construction method of digital twin system for real-time monitoring of crane operation status was proposed. A five-dimensional digital twin model is introduced to establish a digital twin framework for virtual and real control of cranes. Build a physical space from the service scene and physical entity; Establish virtual space from virtual model and visual scene and action control. Based on MySQL database, the twin database is constructed by using inherent, collected and virtual information. Virtual and real interaction, dynamic monitoring and visualization are realized in combination with communication protocols. Taking YDC20/30 light and small mobile crane as an example, the feasibility of this method is verified, and a new scheme is provided for comprehensively controlling the service process of the crane.

为解决移动式起重机运行过程中监测力度不足、交互性差和数字化程度低等问题,提出了起重机运行状态实时监控数字孪生系统构建方法。引入数字孪生五维模型,建立起重机虚实互控的数字孪生框架。从服役场景和物理实体组成搭建物理空间,从虚拟模型和可视化场景及行为动作控制方面建立虚拟空间,基于MySQL数据库,利用固有、采集和虚拟信息构建孪生数据库,结合通信协议实现虚实交互、动态监测和可视化。以YDC20/30轻小型移动式起重机为例,验证了该方法的可行性,为全面管控起重机服役过程提供了新方案。

为解决移动式起重机运行过程中监测力度不足、交互性差和数字化程度低等问题,提出了起重机运行状态实时监控数字孪生系统构建方法。引入数字孪生五维模型,建立起重机虚实互控的数字孪生框架。从服役场景和物理实体组成搭建物理空间,从虚拟模型和可视化场景及行为动作控制方面建立虚拟空间,基于MySQL数据库,利用固有、采集和虚拟信息构建孪生数据库,结合通信协议实现虚实交互、动态监测和可视化。以YDC20/30轻小型移动式起重机为例,验证了该方法的可行性,为全面管控起重机服役过程提供了新方案。

In order to solve the problems of insufficient monitoring strength, poor interaction and low digitization degree during the operation of mobile crane, the construction method of digital twin system for real-time monitoring of crane operation status was proposed. A five-dimensional digital twin model is introduced to establish a digital twin framework for virtual and real control of cranes. Build a physical space from the service scene and physical entity; Establish virtual space from virtual model and visual scene and action control. Based on MySQL database, the twin database is constructed by using inherent, collected and virtual information. Virtual and real interaction, dynamic monitoring and visualization are realized in combination with communication protocols. Taking YDC20/30 light and small mobile crane as an example, the feasibility of this method is verified, and a new scheme is provided for comprehensively controlling the service process of the crane.

起重机械作为支撑国民经济稳定向上和繁荣发展的“负重脊梁”,其作为八大特种设备之一,具有服役周期长、起重量大、载荷频繁交变、工作环境恶劣等特点,因此不可避免地存在一定安全问题和事故隐患。运行状态监测是应对起重机械典型失效问题的重要手段,需要科学有效的监测技术[1]。因此,建立一套合理高效的监测系统,对设备健康管理、避免事故发生具有重要意义。
陶飞等[2]在数字孪生车间研究过程中提出了数字孪生五维模型概念,为各领域践行数字孪生理念与技术提供了参考。刘明浩等[3]提出了基于数字孪生的铣刀状态实时监控方法,阐述了实现数控机床的数字空间搭建、多源异构数据的传输及管理、数字孪生驱动的铣刀状态监测这3个关键技术。周成等[4]提出一种基于数字孪生的车间三维可视化监控系统六维模型,解决了制造车间监控透明度低、方式单一、实时性差等问题。柳林燕等[5]建立了车间生产过程数字孪生系统体系架构,实现了数字孪生建模、物理实体数据获取以及车间生产运行实时映射。刘琳等[6]基于数字孪生理念构建了龙门机床的虚拟仿真系统,为制造加工过程中的优化进行了较有成效的探索。李莎莎[7]为提高数字孪生车间系统映射关系的实时性,提出一种逻辑与模型数据并行计算的数字孪生车间系统快速架构方法,提升数字孪生系统的执行效率。Havard等[8]提出了一种数字孪生与虚拟现实软件之间的协同仿真和通信体系结构,给出了人机协同工作场景设计和评估实例。Vogt等[9]提出了一种通信环路,在整个工程学科、产品生命周期的各个阶段中实现了最大透明度。Ala-Laurinaho等[10]探究了数字孪生技术下各种功能,为合并系统数据和连接设计了一种基于数字孪生数据连接及用户界面。
近年来,数字孪生技术已逐渐扩展到起重机械的全生命周期管控和可视化监测等领域。何西旺等[11]开发了一种机理-数据融合的龙门起重机数字孪生框架,建立了龙门起重机有限元模型,实现了龙门起重机的可视化反馈。杨斌等[12]针对复杂机械产品在生产过程中性能难以监测和控制的问题,提出了基于数字孪生的运动调控方法,解决了传感器的选择和布置问题。数字孪生技术在起重机械领域取得了显著效果,但仍存在整机监测力度不足、交互性差和数字化程度低等问题。为此,引入数字孪生五维模型理念,构建一套完整的面向移动式起重机运行状态实时监控的数字孪生系统。
移动式起重机吊具的开闭和旋转以及起升高度直接影响起吊货物的卸载位置,数字化监测力度不足易导致安全受到威胁和机械设备损坏。故利用传感器采集吊具旋转和开闭角度、货物起升高度、设备移动位移等信息,以此监测设备的运行状态。因此将数字孪生技术应用于移动式起重机运行状态实时监控,可实现从物理实体到数字孪生模型的实时交互映射,达到整机运行过程的全面控制和监控效果。借鉴数字孪生五维模型(见式(1)),构建移动式起重机的数字孪生系统框架,完成整机运行过程管控,实现吊具位姿、起升高度和移动位置等参量监测,如图1所示。
式中:PE为物理实体;VE为虚拟实体;SS为可视化服务;DD为孪生数据;CN为各组成部分间的连接。
依据数字孪生系统框架,从物理空间、虚拟空间、孪生数据、连接和可视化服务的角度,给出移动式起重机数字孪生系统搭建方法,利用虚拟世界与物理世界的信息交互反馈与数据融合,模拟移动式起重机在物理世界中的行为,监控其移动变化情况并反映运行状况。
设备搬运路径如图2所示,虚实模型初始位置为O1点,货物1的搬运路径设置为O1ACDFL、货物2的搬运路径设置为O1O2CDH、货物3的搬运路径设置为O1O2O3BCDEG
取物区内存放所需搬运的货物,堆码区为货物堆放位置,工作场景划分为x轴和y轴组成的二维平面,O1点为设备初始位置。通过控制设备的平移将吊具移动至货物正上方后打开机械爪,根据取物区货物的摆放方向调整吊具角度,升降机构下降一定距离后机械爪闭合,完成货物抓取。通过控制设备的平移生成规避场地障碍物的无干涉搬运路径,到达堆码区后调整吊具角度,升降机构下降一定高度机械爪张开,完成首次搬运,之后按原路径返回至坐标原点,循环往复直至完成所有作业。
物理实体由结构框架、升降系统、行走系统、吊具系统、传感系统、无线通信系统和驱动控制系统等要素组成,层级关系如图3所示。
以应用场景为基础,结合物理实体系统组成元素及各元素间的层级关系,给出关键部件(系统的元素)的分布情况,以此完成移动式起重机物理实体的搭建,结果如图4所示。
虚拟空间搭建主要从虚拟实体构建、可视化场景搭建与行为逻辑控制方面展开,搭建流程如图5所示。
以SolidWorks为基础,依据物理实体进行1∶1虚拟实体场地和装配体构建。对于无相对运动的多个零部件,连接重组为一个零件,其目的是简化Unity 3d中总装配体父子关系树状图,总装配体以SLDASM格式导入3DS MAX建模软件后输出FBX格式文件,并将其加载至Unity 3d中Scene场景,完成虚拟实体的导入。
场景搭建主要是对移动式起重机工作场地、相机、光照进行调整,使其与物理实体场景高度一致,视觉上给予逼真效果。动作控制组件主要用于产生孪生数据,驱动虚实模型发生同步映射。Slider组件用于控制吊具旋转和开闭角度、升降机构升降、设备前后左右平移。Button组件用于数字孪生系统控制模式、监控模式激活等,可视化虚拟空间如图6所示。
孪生数据主要分为固有信息数据、采集信息数据和虚拟信息数据这3大类,具体的数字层次结构如图7所示。
数据的存储需建立MySQL与Python服务端的连接,在Python主程序编写Navicat服务端,代码写入PC端IP地址、端口号、用户名、密码、数据库名和编码方式,即可实现两者的连接。利用SQL语句将其写入MySQL对应数据库进行保存,具体过程如图8所示。
图9所示,虚拟孪生数据由Unity 3d界面中Slider产生,孪生数据一方面传输至C#编写的虚拟实体动作控制脚本,驱动其发生相应的行为动作;另一方面通过Socket中TCP/IP网络通信协议将孪生数据传输至Python服务端,服务端接收数据后通过串口协议传输通道将孪生数据传输至主控单片机,单片机主控调用电控设备驱动程序驱动物理实体发生同步映射,完成物理实体与虚拟实体之间的连接。
物理实体按其行为动作选择电控设备、传感器并加以安装,组成物理实体控制和感知系统;安装驱动模块完成物理实体的行为动作驱动,各传感器根据设备的行为动作变化采集并生成物理空间信息,即可完成物理实体和其孪生数据的连接,连接方式如图10所示。
控制模式下,由Slider驱动虚拟实体实现平移和旋转。监测状态下,传感器采集数据经串口通信传至Python服务端,再经Socket通信传至各C#脚本,即可完成采集信息孪生数据连接并驱动虚拟实体,连接流程如图11所示。
作为连接桥梁的Python服务端,是实现虚实交互、全程监测和数据可视化的前提。利用Qt设计人机交互和孪生数据可视化界面,获得Ui格式文件以供Python加载,其中按钮作为触发器,点击后激活服务端相应封装程序,从而显示实时监测量的变化情况。
在物理空间加装不同机位摄像头,利用Ui界面中按钮摄像头启动程序,即可完成物理实体可视化服务。
根据物理空间摄像头机位,在虚拟空间设置相一致的相机机位,利用人机交互界面按钮激活Unity 3d发布版本程序,使得虚拟相机拍摄的画面与摄像头保持一致即可。
以YDC20/30轻小型移动式起重机为实验案例,该起重机的额定起重量为10 kg,最大起升高度为0.3 m,移动式底盘长为0.44 m,宽为0.52 m,起升推杆最大推力220 N,吊具开闭最大扭矩3.43 N·m,吊具旋转最大扭矩3.43 N·m,起升速度0.002~0.012 m/s,运行速度0.02 m/s,设备结构材质为20 mm×20 mm和20 mm×40 mm欧标铝型材料,整机质量为12.6 kg。以图2中货物1的搬运路径为例,移动式起重机一个完整运行过程的监测结果如图12所示,图中序号为运行步骤,该结果与服役场景描述2.1.1节对应。
针对起重机运行状态监控等问题,搭建移动式起重机运行状态实时监控数字孪生系统。引入数字孪生五维模型,应用虚实模型和空间搭建、孪生数据驱动、工作过程及数据可视化和各部分之间连接等关键技术,实现了起重机运行过程中的数字化和可视化监控。YDC20/30轻小型移动式起重机验证表明:系统运行稳定流畅,监测及可视化效果好,为传统起重机械行业数字孪生技术的应用做出了初步探索。
