[Objective]

Hybrid tower structures have emerged as crucial supporting structures for wind turbine generators in low-wind-speed regions. However, the hybrid towers have a complicated construction process, leading to frequent occurrences of defects such as tower step misalignment and structural adhesive deficiency. These defects pose a significant threat to the structural integrity of the tower, thereby impacting the overall reliability and economic efficiency of wind power projects. There is an urgent need for safe construction and efficient operation and maintenance guidance.

[Method]

Taking the damage of a 4.2 MW concrete-steel hybrid tower as a case, ABAQUS was used to establish finite element models of the tower structure under various defect scenarios, including joint misalignment, insufficient adhesive at joint interfaces, and excessive pad height, to investigate the influence mechanism on structural performance and derive engineering recommendations.

[Results]

Excessive pad height, insufficient adhesive application, inadequate concrete strength, joint misalignment, and insufficient pretensioning of steel strands collectively contribute to the degradation of the tower structure's safety. Based on the aforementioned research findings, this paper proposes targeted engineering optimization recommendations.

【目的】

风电混塔结构凭借其优异的刚度和稳定性,已成为低风速区域风力发电机组的重要支撑结构。然而,混塔结构施工过程复杂,塔筒错台、结构胶缺失等缺陷频发,严重威胁塔体结构的安全性,进而影响风电项目的整体可靠性与经济效益,急需安全施工与高效运维指导。

【方法】

以某风场4.2 MW事故风机混塔结构为研究对象,采用有限元分析软件ABAQUS分别建立了多种缺陷下塔体结构的精细化有限元模型,系统分析了错台、缺胶、垫板超高、钢绞线松弛等多种潜在风险因素对塔体结构力学性能的影响机理,并给出了相应的工程建议。

【结果】

混凝土塔筒间垫板过高或结构胶施工不当将显著削弱塔体结构的安全性,亟需强化施工过程的质量控制;混凝土强度不足或钢绞线松弛对塔体结构的安全性影响较大,施工中应留有安全冗余;混凝土塔筒间小距离错台对塔体结构的力学性能有一定影响。基于上述研究成果,提出了针对性的工程优化建议。

【目的】

风电混塔结构凭借其优异的刚度和稳定性,已成为低风速区域风力发电机组的重要支撑结构。然而,混塔结构施工过程复杂,塔筒错台、结构胶缺失等缺陷频发,严重威胁塔体结构的安全性,进而影响风电项目的整体可靠性与经济效益,急需安全施工与高效运维指导。

【方法】

以某风场4.2 MW事故风机混塔结构为研究对象,采用有限元分析软件ABAQUS分别建立了多种缺陷下塔体结构的精细化有限元模型,系统分析了错台、缺胶、垫板超高、钢绞线松弛等多种潜在风险因素对塔体结构力学性能的影响机理,并给出了相应的工程建议。

【结果】

混凝土塔筒间垫板过高或结构胶施工不当将显著削弱塔体结构的安全性,亟需强化施工过程的质量控制;混凝土强度不足或钢绞线松弛对塔体结构的安全性影响较大,施工中应留有安全冗余;混凝土塔筒间小距离错台对塔体结构的力学性能有一定影响。基于上述研究成果,提出了针对性的工程优化建议。

[Objective]

Hybrid tower structures have emerged as crucial supporting structures for wind turbine generators in low-wind-speed regions. However, the hybrid towers have a complicated construction process, leading to frequent occurrences of defects such as tower step misalignment and structural adhesive deficiency. These defects pose a significant threat to the structural integrity of the tower, thereby impacting the overall reliability and economic efficiency of wind power projects. There is an urgent need for safe construction and efficient operation and maintenance guidance.

[Method]

Taking the damage of a 4.2 MW concrete-steel hybrid tower as a case, ABAQUS was used to establish finite element models of the tower structure under various defect scenarios, including joint misalignment, insufficient adhesive at joint interfaces, and excessive pad height, to investigate the influence mechanism on structural performance and derive engineering recommendations.

[Results]

Excessive pad height, insufficient adhesive application, inadequate concrete strength, joint misalignment, and insufficient pretensioning of steel strands collectively contribute to the degradation of the tower structure's safety. Based on the aforementioned research findings, this paper proposes targeted engineering optimization recommendations.

随着风电建设迅猛发展,我国适宜开发的平均风速较高的风力发电区域日益减少,资源稀缺性凸显[1]。为了在有限的资源条件下提高风力发电效率,风电机组的轮毂高度持续提升,风机整体质量也随之显著增加[2]。这一趋势对支撑结构提出了更高要求,亟需更高、更稳定的支撑混塔来确保机舱和叶轮系统能够稳固在预设的设计高度,以充分发挥风电机组的高效运行潜力[3]。然而,随着钢塔设计高度加大,钢塔的壁厚大幅增加,自振频率却随之降低,这不仅使得钢塔的运输和加工面临诸多技术难题,还导致其经济性大幅下降。此外,传统钢塔柔性较大,在风载作用下塔顶摆幅较大,难以满足风机发电机组的稳定性要求,进而影响风电机组的安全运行[4]
在此背景下,混凝土-钢组合混塔结构凭借其优异的稳定性和刚度,成为低风速区风力发电机组的主流支撑结构之一。尽管组合混塔结构在理论上具有诸多优势,但其施工过程较为复杂。施工过程中易出现塔筒错台、结构胶缺失、预应力不足等施工缺陷,这些缺陷将直接威胁到塔体结构的安全性,进而影响风电机组的稳定运行和寿命[5]。目前,针对此类风险因素对混塔结构受力性能影响机理的研究尚不完善,相关理论和实践经验的缺乏在很大程度上制约了我国风电行业的进一步发展[6]。具体而言,现有研究多集中于单一缺陷的影响,缺乏对多种缺陷耦合效应的系统分析;同时,施工现场环境复杂多变,理论研究结果在实际应用中往往存在偏差,亟需建立更精准的模型和更全面的评估体系。
深入研究组合混塔结构在复杂施工条件下的力学行为及其安全性影响因素,不仅是提升风电塔结构设计与施工水平的关键,更是推动我国风电行业健康和可持续发展的必由之路。为此,本文以某风场发生的4.2 MW事故混凝土-钢组合风机混塔为典型案例,依托有限元分析软件ABAQUS,系统地开展了混塔结构在建设过程中多种潜在风险因素对其受力性能影响机理的深入研究,揭示了多个缺陷因素在不同工况下的作用机制及其对结构安全性的潜在威胁,定量评估了各风险因素对混塔结构性能的负面影响程度,探讨了多种缺陷耦合作用下的综合效应,为风电行业混塔结构的安全设计与高效施工提供科学依据和实践指导,有效提升风电项目的整体可靠性和经济性。
事故风机混塔位于A风场,额定功率为4.2 MW,采用预制混凝土-钢组合混塔结构,混凝土塔筒部分高131 m,钢塔筒部分高27 m,轮毂中心高160 m。混凝土塔筒部分采用变径构造,沿高度方向分为3段等截面塔筒,每段由若干塔节组成,各段之间通过转换段连接。塔节编号从低到高分别为A0—A7、TD1、B1—B8、TD2、C1—C15、TD3以及钢转接段,其中A0段与基础浇筑为一体。混凝土塔筒部分采用体外预应力锚索锚固,塔节之间采用结构胶粘接。
风机混塔的分析计算需考虑塔体结构自重、设备荷载、塔体风荷载以及附加弯矩[7-8]。设备荷载包括机舱与叶轮系统自重、轮毂扭矩以及叶轮所受风推力[9]
恒荷载主要由塔体结构及设备自重组成。塔体结构自重通过有限元软件自动计算,重力加速度取9.8 m/s2。将机舱与叶轮系统等效为集中质量,施加于有限元模型中机舱-叶轮系统形心所在的参考点。
塔体结构只考虑顺风向响应。风荷载参照《高耸结构设计标准》(GB 50135—2019)与《建筑结构荷载规范》(GB50009—2012)从严计算。基本风压按50年重现期取为0.55 kN/m2,地面粗糙度为B类。沿混塔高度将混塔的每个塔节视为1段,风荷载分段计算。计算时考虑0°、45°和90° 3个风向角,以涵盖结构的最不利角度。
叶轮所受风推力为:

式中:ω为风轮角速度,rad/s;η为发电机和齿轮箱的总效率,保守取为0.9;Pel为风机的最大输出电功率。
对事故风机混塔进行现场勘察,发现塔体结构存在的缺陷主要包括:塔节连接处结构胶缺失,塔段连接处垫板超高,塔段错台以及混凝土强度未达到设计标准。对此,本文分别设定了相应工况进行计算分析。此外,本文还特别设置了“钢绞线松弛”工况,以深入分析单根最不利钢绞线松弛对结构安全性的潜在威胁;同时,增设了“塔段接触面增大粗糙”工况,系统探讨塔段接触面粗糙度增大对组合混塔结构力学性能的综合影响。
经过实地测量,发现事故混塔中塔筒连接处垫板高度约为4 cm,缺胶宽度约为50~70 mm。因此,“垫板超高”工况下塔体结构中垫板高度取4 cm,“缺胶”工况下塔体结构各截面均缺胶60 mm。考虑实际工程缺陷,“错台”工况下塔体结构的错台间距取为5 cm。塔筒的设计混凝土强度等级为C75,但对塔筒进行无损检测后发现混凝土的实际立方体抗压强度为65~70 MPa。为了在数值模拟中考虑最不利工况,在数值模拟时统一将混凝土的强度进行折减,即混凝土强度等级取C65。此外,参考规范GB/T 5224—2023[10]及T/CEC 5008—2018[11],本文预应力松弛为5%。本研究的工况设置如表1所示。
为更精确地模拟结构的非线性行为,本文采用有限元分析软件ABAQUS对装配式混凝土-钢组合混塔结构进行精细化建模与弹塑性分析计算,计算时综合考虑了材料非线性和塔体结构的几何非线性[12-13]
为提高模型的收敛能力,塔体结构中所有混凝土、钢结构及结构胶部件均采用8节点六面体线性缩减积分单元(C3D8R)模拟,钢筋及钢绞线采用两节点线性三维桁架单元(T3D2)模拟。经过多次试算,塔体结构的网格尺寸为500 mm时,有限元模型的计算精度高且求解速度较好,因此,本文模型网格尺寸均取500 mm。塔体结构的网格划分如图1所示。
为更好地模拟混凝土材料的非弹性开裂破坏行为,本文采用混凝土塑性损伤本构模型(concrete damaged plasticity,CDP)模拟混凝土材料的连续性损伤行为。该模型作为一种在塑性连续介质基础上的损伤本构模型,假定各向同性的受压和受拉导致了材料的损伤开裂破坏,在对混凝土的非弹性行为进行模拟时,采用各向同性的损伤弹性、拉伸及压缩塑性来描述。混凝土单轴受压及受拉的应力与应变的关系参考文献[14]确定。
混凝土材料在达到初始屈服应力值前,其本构关系为线弹性;在达到初始屈服应力时,材料开始进入硬化阶段;当结构的应力值超过其极限应力值后,结构的微裂缝大量出现,从而造成其宏观力学特性产生软化。混凝土材料的受拉、受压损伤通过损伤因子确定,损伤因子是介于0—1的标量,0表示混凝土无受拉或受压损伤,1表示混凝土受拉或受压完全损伤。
根据风力发电混塔结构受力特点,塔体底部固定约束(图2),钢筋网嵌入到相邻的混凝土部件中。钢绞线两端通过耦合的方式与上下端混凝土部件连接组成混塔结构体系(图3)。混凝土与结构胶界面采用绑定约束相互连接[15]
为模拟荷载的施加过程,在各塔节顶端截面的形心位置设置参考点,将参考点与相应的塔节顶端截面设置为耦合约束,塔段所受风荷载与设备荷载施加在参考点上(图4)。钢绞线的预拉应力采用降温法施加,塔筒其他部件不进行降温处理。降温法施加预应力是一种通过温度变化使构件产生预压应力的施工方法,主要利用材料的热胀冷缩特性,先对受力钢筋(或钢索)进行加热,使其伸长,待固定位置后冷却,钢筋因收缩会对混凝土(或其他基体材料)产生压缩应力,从而实现预应力施加。

为全面校核该混塔结构的原始设计方案,利用已建立的精细化有限元模型,对混凝土塔筒进行了详细的应力变形分析,结果如图5所示。
图5a)可见,塔筒应力最大值出现在变截面段TD2-C1界面附近,具体最大应力值为31.73 MPa,未超过塔体所用混凝土材料的强度设计值33.80 MPa,表明该工况混凝土塔筒的应力水平处于安全范围内。值得注意的是,由于TD2-C1段几何形状和材料特性的变化,更易出现应力集中现象,这可能是变截面导致的几何不连续性和材料特性差异所致。进一步分析发现,塔顶水平位移角为0.009 83 rad,小于设计规范中规定的限值0.01 rad,表明塔体在水平荷载作用下的变形控制在允许范围内。应力分布呈现出明显的非线性特征,尤其在变截面段及其相邻区域,应力集中现象较为显著,可能与塔筒的几何形状突变、材料特性差异以及荷载分布等因素有关。
垫板超高现象极有可能引发塔筒局部应力集中,进而导致混凝土塔筒出现开裂甚至发生结构性破坏。由图5b)混凝土塔筒的应力分布情况可见,应力最大值出现在TD2-C1界面附近,具体数值高达49.31 MPa,这一应力水平已显著超出塔体所用混凝土等级C75的强度设计值33.80 MPa,显然无法满足设计要求,暴露出结构安全性的严重隐患。此外,混塔塔顶的水平位移角为0.010 63 rad,超过了设计规范中规定的限值0.01 rad,同样未能满足设计要求,进一步加剧了结构变形的风险。由此可见,垫板超高不仅直接影响了塔筒的应力分布,还对整体结构的稳定性和安全性构成了显著威胁。
当塔筒出现错台现象时,塔筒间的有效接触面积显著减小,这一变化极有可能增加混塔结构的事故风险。利用有限元分析方法,对混凝土塔筒在顺风向的应力分布进行细致模拟,结果如图5c)所示。分析发现,塔筒应力最大值依然位于TD2-C1界面附近,具体最大应力为32.53 MPa,虽未超过混凝土的强度设计值,但已接近临界范围,需引起高度重视。此外,塔顶水平位移角为0.009 88 rad,虽未超过设计规范中规定的限值0.01 rad,满足设计要求,但错台现象对结构整体稳定性的潜在影响仍不容忽视。因此,塔筒错台虽在当前工况下未导致应力超标或位移角超限,但其对混塔结构安全性的潜在威胁仍需通过进一步分析和优化设计加以防范。
与顺风向错台情况不同,在逆风向条件下,混凝土塔筒的应力分布呈现出新的特征(图5d))。分析结果显示,塔筒应力最大值依然出现在TD2-C1界面附近,具体最大应力为32.00 MPa,虽未超过混凝土的强度设计值,但已接近设计极限,需引起足够重视。此外,塔顶水平位移角为0.009 85 rad,略低于设计规范中规定的限值0.01 rad,但在实际工程中仍需谨慎对待。逆风向错台对塔筒应力分布和结构变形的影响虽未超标,但其潜在风险不容忽视,建议在设计和施工过程中采取相应的预防措施,以确保混塔结构在复杂风场条件下的长期稳定性和安全性。
在垂直风向错台工况下,混凝土塔筒的应力分布情况如图5e)所示。经分析,塔筒应力最大值出现在TD2-C1界面附近,其最大应力值为32.90 MPa,该值虽未超过混凝土的强度设计值,但已接近设计极限,需予以密切关注。此外,塔顶水平位移角为0.009 80 rad,未超过设计规范中规定的限值0.01 rad,符合设计要求。尽管如此,垂直风向错台对塔筒应力分布和结构变形的影响仍需进一步评估,以确保在极端工况下混塔结构的整体稳定性和安全性。建议在后续设计和施工中,针对垂直风向错台可能带来的风险,应采取相应的预防措施,以提升结构的安全冗余度。
根据现场勘察结果,截面缺胶量设定为60 mm。在该工况下,混凝土塔筒的应力分布情况如图5f)所示。分析表明,塔筒应力最大值出现在TD2-C1界面附近,其最大应力值为35.66 MPa,已超过混凝土的强度设计值,表明该工况下塔筒存在应力超标的风险。此外,塔顶水平位移角为0.010 03 rad,超过了设计规范中规定的限值0.01 rad,未能满足设计要求,进一步揭示了结构变形控制的不足。截面缺胶显著影响了塔筒的应力分布和整体结构的变形性能,建议在施工过程中严格控制胶结质量,以确保混塔结构的安全性和可靠性。
事故现场的混凝土取样测试结果揭示,部分混凝土的实际抗压强度未能达到设计标准。依据实测数据,混凝土等级被调整为C65,对应的抗压设计强度为29.70 MPa。在调整后的混凝土等级下,混凝土塔筒的应力分布如图5g)所示。分析显示,塔筒应力最大值出现在TD2-C1界面附近,其最大应力值为30.65 MPa,超过了混凝土强度设计值,表明在该工况下塔筒的应力水平超出了安全范围。此外,塔顶水平位移角为0.010 08 rad,超过了设计规范中规定的限值0.01 rad,不满足设计要求。因此,混凝土强度不足对塔筒的应力分布和整体结构的变形性能产生了显著影响,施工过程中应确保混凝土质量以确保混塔结构的安全性和可靠性。
在接触面增大粗糙度工况下,混凝土塔筒的应力分布如图5h)所示。分析结果显示,塔筒应力最大值出现在TD2-C1界面附近,其最大应力为31.62 MPa,该值未超过混凝土的强度设计值,符合设计要求。与原设计方案相比,增大接触面粗糙度后,塔体的最大应力值有所降低,应力分布更为均匀,表明接触面粗糙度的增加在一定程度上改善了结构的应力状态。此外,塔顶水平位移角为0.009 77 rad,未超过设计规范中规定的限值0.01 rad,满足设计要求,显示出结构在水平荷载作用下的变形控制在可接受范围内。因此,增大接触面粗糙度有助于提高结构的整体稳定性和安全性。
在钢绞线松弛工况下,混凝土塔筒的应力分布如图5i)所示。分析结果表明,塔筒应力最大值出现在TD2-C1界面附近,其最大应力为31.73 MPa,该值未超过混凝土的强度设计值,符合设计要求。然而,塔顶水平位移角为0.013 19 rad,超过了设计规范中规定的限值0.01 rad,不满足设计要求,揭示了结构在水平荷载作用下的变形控制存在不足。因此,尽管塔筒的应力水平保持在安全范围内,但塔顶过大的水平位移角表明结构在抵御风载作用时的稳定性需要进一步优化。
表2为各计算工况下的结果汇总。由表2可知,原设计方案中塔体结构的承载能力满足规范要求,但施工及设计过程中可能出现的多种风险因素对结构的受力性能有较大影响。
1)所用垫板超高时,塔段连接处荷载的传力面积显著减小,导致界面附近的混凝土塔筒出现局部应力集中,显著增加了塔体结构的应力及位移水平,致使结构安全超限。
2)错台时,塔段连接处的荷载传递面积并未大幅减小,塔体局部应力集中现象不显著,最大应力接近设计限值,但并未超过。
3)结构胶部分缺失时,由于相邻塔段间接触面积减小,导致界面附近混凝土出现局部应力集中,超出应力限值。
4)混凝土养护较差导致未能达到设计强度时,塔体承载能力明显降低,导致局部应力超限,塔体变形显著增加[16]
5)增大接触面粗糙度时,由于相邻塔筒间混凝土—结构胶界面的黏结力增大,减弱了塔筒相接部位的应力集中现象,相较于原设计方案,塔体应力分布更均匀,最大应力值更低。
6)钢绞线发生松弛后,绞线自身的应力显著降低,对塔体水平位移的约束作用减小,塔顶位移明显增大,超过设计限值;同时,塔体的重力二阶效应增大[17],但锚固端对混凝土产生的竖向荷载减小,两者相互抵消,因此塔体的混凝土应力并未显著增加。
在风力发电机组混塔结构的工程建设过程中,针对潜在的风险因素,应采取一系列严格的质量控制和安全管理措施,以确保结构的长期稳定性和安全性。
1)工程材料管理 钢筋、水泥等关键工程材料应得到妥善的储存和管理,避免露天存放,防止水泥因吸潮而硬化、钢筋因暴露于腐蚀性环境而表面腐蚀,从而确保材料性能不受损害,满足设计强度要求。
2)混凝土养护 混凝土构件的养护应在控制适宜的湿度和温度条件下进行,以促进水泥水化反应的充分进行,确保混凝土强度达到设计标准,避免因养护不当而导致的强度不足问题。
3)施工质量管理 施工现场应加强质量监督管理,对结构胶、垫板等材料的使用进行严格监控,防止因不当使用造成塔段接触面附近出现严重的局部应力集中,从而威胁塔体结构安全。
4)结构安全检测 塔体结构应定期进行安全检测,包括对关键部位进行定期的无损检测、应力监测和变形监测,及时掌握塔体结构的服役状态,发现潜在缺陷和损伤,确保风机混塔的长期安全运行。
5)接触面处理 在结构施工过程中,可适当增加混凝土塔段端面的粗糙度,并通过科学的填胶工艺,提高接触面的黏结性能,增强结构的整体性和抗裂性能。
6)钢绞线锚固 在钢绞线锚固施工过程中,必须确保锚固措施得到严格执行,并进行严格的预应力张拉控制,同时预留一定的安全冗余,以防止钢绞线松弛,保障结构的整体稳定性。
实施上述措施,可以在工程建设过程中有效控制潜在风险,确保风力发电机组混塔结构的安全性和可靠性,为风电行业的健康发展提供坚实的技术保障。
为确保陆上低风速区风力发电混塔结构的安全服役,本文采用有限元方法进行了模拟,分析了施工期间的各不利因素对混塔受力性能的影响机理,并给出了相应的工程建议。
1)塔段间垫板与结构胶的施工质量对塔体结构的安全性影响较大,施工中应进行重点管理。
2)混凝土强度对组合混塔结构的力学性能有较大影响,施工过程中应注意各类建筑材料的存放及混凝土构件的养护。
3)施工及使用过程中应定期对塔体结构的错台、结构胶、垂直度等进行检测,实时掌控结构的施工状态。
4)钢绞线的锚固性能对组合混塔结构的安全性有较大影响,设计及施工时应留有一定的安全冗余。
