The continuous penetration of internet technology into industrial control field has given rise to conceptual systems such as Industry 4.0 and Industrial Internet. Consequently, power plants are evolving towards digitization and informatization, with the intelligence and complexity of field-controlled objects increasing steadily. Control functions of conventional distributed control systems (DCS) are gradually becoming inadequate to meet these new demands. To enhance the maturity level of intelligent manufacturing in China, it is essential to strengthen the core computational control functions of DCS. In response, a novel collaborative control platform is proposed based on software-defined principles. This platform decouples the software and hardware of conventional DCS using software-defined concepts, reconstructs the control and configuration functions on the host computer, and designs and develops a dual-redundant computing engine and configuration and debugging tools. Additionally, protection mechanisms are established to ensure the operational security of the platform and the security of third-party data. This platform inherits the conventional configuration and control functions of conventional DCS while additionally supporting the implementation of various advanced intelligent algorithms. In terms of application, it can both enhance the control performance of conventional DCS and serve as an independent product providing high-quality computing services for other control systems. Consequently, it can be widely applied to various process control scenarios, offering users a reliable, efficient, flexible and cost-effective production control solution. Moreover, it provides an optional platform foundation for the future integration of cutting-edge computer technologies such as artificial intelligence and big data into DCS.

随着互联网技术向工业控制领域的不断渗透,催生出了工业4.0、工业互联网等概念体系,电厂也不断向数字化、信息化方向发展,现场被控对象的智能性与复杂程度日益增加,传统分散控制系统(DCS)的控制功能逐渐显得力不从心。为提升我国智能制造的成熟度,DCS应强化自身核心的运算控制功能。对此,提出了一种基于软件定义的新型协同控制平台,采用软件定义思想对传统DCS的软硬件进行解耦,在上位机中重构了其控制与组态功能,设计、开发了双冗余计算引擎和组态配置与调试工具,并建立了保护机制来保障平台运行安全及第三方数据安全,使得平台在功能方面既继承了传统DCS的常规组态及控制功能,又能额外支持各种先进智能算法的实现;在应用方面,既能用来增强传统DCS的控制性能,又能作为独立产品为其他控制系统提供高质量的计算服务。因此,该控制平台可以广泛应用于多种过程控制场景,为平台用户提供一种可靠、高效、灵活、廉价的生产控制方案,也为未来DCS引入人工智能、大数据等计算机前沿技术提供了可选的平台基础。

随着互联网技术向工业控制领域的不断渗透,催生出了工业4.0、工业互联网等概念体系,电厂也不断向数字化、信息化方向发展,现场被控对象的智能性与复杂程度日益增加,传统分散控制系统(DCS)的控制功能逐渐显得力不从心。为提升我国智能制造的成熟度,DCS应强化自身核心的运算控制功能。对此,提出了一种基于软件定义的新型协同控制平台,采用软件定义思想对传统DCS的软硬件进行解耦,在上位机中重构了其控制与组态功能,设计、开发了双冗余计算引擎和组态配置与调试工具,并建立了保护机制来保障平台运行安全及第三方数据安全,使得平台在功能方面既继承了传统DCS的常规组态及控制功能,又能额外支持各种先进智能算法的实现;在应用方面,既能用来增强传统DCS的控制性能,又能作为独立产品为其他控制系统提供高质量的计算服务。因此,该控制平台可以广泛应用于多种过程控制场景,为平台用户提供一种可靠、高效、灵活、廉价的生产控制方案,也为未来DCS引入人工智能、大数据等计算机前沿技术提供了可选的平台基础。

The continuous penetration of internet technology into industrial control field has given rise to conceptual systems such as Industry 4.0 and Industrial Internet. Consequently, power plants are evolving towards digitization and informatization, with the intelligence and complexity of field-controlled objects increasing steadily. Control functions of conventional distributed control systems (DCS) are gradually becoming inadequate to meet these new demands. To enhance the maturity level of intelligent manufacturing in China, it is essential to strengthen the core computational control functions of DCS. In response, a novel collaborative control platform is proposed based on software-defined principles. This platform decouples the software and hardware of conventional DCS using software-defined concepts, reconstructs the control and configuration functions on the host computer, and designs and develops a dual-redundant computing engine and configuration and debugging tools. Additionally, protection mechanisms are established to ensure the operational security of the platform and the security of third-party data. This platform inherits the conventional configuration and control functions of conventional DCS while additionally supporting the implementation of various advanced intelligent algorithms. In terms of application, it can both enhance the control performance of conventional DCS and serve as an independent product providing high-quality computing services for other control systems. Consequently, it can be widely applied to various process control scenarios, offering users a reliable, efficient, flexible and cost-effective production control solution. Moreover, it provides an optional platform foundation for the future integration of cutting-edge computer technologies such as artificial intelligence and big data into DCS.

分散控制系统(distributed control system,DCS)是实现大型工业生产过程自动化的核心设备,自20世纪70年代第一台DCS问世以来,它逐渐发展成为电力、化工、食品等大规模过程控制行业中的主心骨。DCS以基于嵌入式操作系统的控制器为核心,采用分散控制、集中管理的思想,结合通信、显示、计算机等技术,集组态、监视、控制、管理功能为一体[1],通过将关键模块和通信网络冗余,保证了系统运行的可靠性和容错性;通过图形化组态自定义控制逻辑,保证了控制决策制定的专业性和灵活性;通过上位机显示器监视管理系统状态,保证了生产过程监管的直观性和便捷性。
工业4.0和工业互联网等概念体系的兴起和计算机领域高新技术的快速发展,使工业领域逐渐衍生出了各类智能化的机器与设备、便于监控操作的人机交互技术和电厂级的管控信息系统,相比之下,DCS的控制性能多年未得到飞跃性的提升,且囿于第三方知识产权和DCS系统兼容性的限制,难以支持现有的各类先进信息技术,大大减弱了DCS的灵活性和智能性。为提高工业领域智能制造能力的成熟度,厂家开始在DCS中增添专门用于系统优化的控制器,或是外接第三方系统和设备,以此融合人工智能技术或优化算法模块,提升原DCS的控制性能并扩展其控制功能。然而,该方法过于依赖硬件设备,导致引进费用高且部署规模大,且由于每个系统、设备的DCS控制都是独立的,即各设备、系统具有封闭性,无法形成统一的整体来统筹全局,同时给后期的维护带来困难。因此,该方法难以满足小型工程对低成本、小空间、易运维的需求。
“软件定义”思想[2-3]的提出让中小型厂家看到了希望。所谓“软件定义”,就是通过降低软硬件间的耦合度,从而解放软件模块的生产力[4],这一思想源于20世纪90年代中期提出的“软件定义网络(SDN)”概念,SDN试图通过在简单的网络硬件上编程来推动网络创新,但由于当时的网络设备对硬件依赖性强,且缺乏统一、开放的编程接口,故难以将硬件的底层操作和上层的编程环境清晰地分开[5],因此未能成功实施。后来,“虚拟化”技术[6]的出现真正实现了硬件和软件的分离,它将硬件资源抽象为便于共享、管理的虚拟资源,从而为上层应用提供了一个更加灵活开放的编程环境,为“软件定义”的发展铺平了道路[7]。本文即采用软件定义的思想,通过解耦DCS中的逻辑控制、主备冗余、数据存储和IO通信模块,在上位机中重构了DCS控制器硬件的运算与控制功能,设计了一种新型协同控制平台,通过开发冗余计算引擎、组态配置与调试工具,并配合平台数据库,来取代机组额外的硬件设备,使得解耦后的各个模块可以独立开发、优化,不仅可以实现模块间的动态组合包装,还可以减小后期的维护开销,为DCS的性能升级和智能发展提供更具性价比的方案。
本文旨在设计一种基于软件定义的新型协同控制平台,在不影响电厂正常过程控制的前提下,优化控制回路,实现节能减排,提高电厂工艺生产的自动化、管理决策的智能化。该平台在继承通用DCS的常规组态、控制功能之外,还具备载入第三方模块智能算法的功能和使用高级语言开发组态功能块的功能。该平台将解决传统DCS在智能化升级和降低投入成本间难以平衡的问题,满足电力生产企业对智能控制系统的需求。
新型协同控制平台基于华能睿渥HNICS-T316工业分布式控制系统[8],采用软件定义概念,运用虚拟化技术,将原DCS的软硬件解耦重构,开发了双冗余计算引擎、组态配置与调试工具,通过程序实现了DCS控制器的逻辑计算功能,并支持复杂算法,通过图形化界面实现了对生产过程控制逻辑的灵活部署,通过数据库进行内部模块间的数据交互及对外的控制指令下发,实现了对各个测点的增删改灵活处理。该平台基于轻量化、强鲁棒、低成本、高灵活的设计原则,既能满足厂家对运行稳定性、数据可靠性、系统安全性方面的需求,还能在最大程度上兼容第三方系统和算法模块。
图1为该协同控制平台的总体架构。由图1可见,平台按功能可划分为3个单元。
1)冗余同步单元 即冗余计算引擎,是对原DCS控制器模块解耦后的虚拟化实现,主要负责主备控制器间的冗余逻辑运算和冗余数据同步过程。该单元处理上位机组态工具与现场控制器及设备之间的通信、数据交互和任务请求过程,通过接收上位机的逻辑组态文件,并从历史数据库中提取冗余所需的同步数据,实现主备控制器间的双机热备,保证了平台控制功能的可靠性与容错性。
2)组态配置与调试单元 即组态配置调试工具,负责监视平台运行状态并提供组态配置与编译功能。该单元可以给操作员提供图形化组态配置工具、给工程师提供多种功能块开发手段,保证了平台控制逻辑的灵活实现与专业化定制。
3)数据采集与通信单元 即平台数据库,是原DCS数据存储与IO通信模块解耦后的虚拟化实现,主要负责接收、存储和传递协议栈数据。该单元通过对内通信接口将历史数据库中冗余所需的运算结果传递给计算引擎,通过对外通信接口采集现场设备数据或传递控制指令。
冗余计算引擎由虚拟控制器(运算部分)和通信接口(通信部分)构成。其中,虚拟控制器处于双机热备状态,主备机间的数据实时同步。发生故障时,系统控制权自动切换至备机,保证切换后备机能按照最新的离线页面数据和实时页面数据继续运算,实现对设备的无扰控制。图2为冗余计算引擎在本平台中的功能与作用。因此,冗余计算引擎具体应设计以下内容。
1)周期及非周期任务模块 同时支持时间驱动的常规工程文件和事件驱动的第三方算法模块。
2)冗余运算任务间的同步功能 通过周期性同步主备间的心跳和数据保证控制器的按需切换、无扰更新,通过“触发即同步”的方式保证主备控制器中非周期任务数据的可靠性。
3)与组态工具和数据库的通信接口 使得上位机中修改的组态数据可以下装到计算引擎中,计算引擎中的各类任务也可以向数据库中读写数据。
计算引擎以双冗余虚拟控制器为核心,包含管理程序Manager与内核程序VDPU。其中管理程序包含网络管理、内核进程管理、用户管理、数据转发通信等功能;内核程序包含逻辑运算、运算速率调整、数据通信等功能。计算引擎通过通信接口连接组态配置调试工具和数据库。
管理程序Manager通过通信转发、心跳机制、数据同步这3个机制实现控制器的双冗余。
1)通信转发 控制器间的通信是通过管理程序转发数据实现的,不仅要转发控制器中的离线页面数据和实时页面数据,还要转发控制器的状态。
2)心跳机制 对控制器的状态进行监测,及时发现控制器的故障或失效情况,保障了平台的实时性与可靠性。
3)数据同步 分为首次文件同步和后期数据同步两部分,用来保证控制器切换时运算数据真实可靠,从而实现对设备对象的无扰控制。
由于Manager之间传递UDP报文,当前主备机间的心跳数据和其他数据(同步数据和其他程序的通信数据)通过双网通信,若主备机间数据量过大会导致UDP心跳数据丢包,主备机间可能失去心跳,导致“双主”问题。
因此考虑将心跳数据、同步数据与系统其他程序数据分离,确保心跳数据稳定可靠,同时通过重发机制保证主备数据的一致性。图3为冗余计算引擎通信架构。本文将用2个专门的网卡管理心跳和同步数据,另外再用2块网卡传输其他程序数据。
主备机长时间运行后,由于系统时钟误差,可能导致数据同步也出现误差。因此考虑周期性比较主备间数据差异,及时重发数据以保证同步。本文将自设定周期比较数据同步间的差异;或让主控制器在每个运算周期向备控制器同步回环运算输出,并对输出数据进行比较,若主备控制器输出差异大,则要设计报警机制。
由于本文计算引擎在非实时性linux系统下运行,周期任务执行会存在误差[9]。因此考虑以20 ms任务周期为目标,规定执行误差不应超过1 ms,且额外支持的非周期任务不会影响原来的周期任务。本文将对国产linux操作系统的实时性进行研究,提高虚拟控制器进程在操作系统内的运行优先级,并研究系统调度和程序自主分核的性能差异,确定是否可以将具体任务绑定在指定内核中执行。
计算引擎按执行周期将常规工程任务分为8级,而第三方模块中的算法可能非周期执行。因此考虑开发非周期任务模块,并设计非周期任务的冗余同步功能。本文将开发一种事件触发型非周期任务区,该非周期任务区具有以下功能:
1)支持系统集成算法功能块。
2)支持高级语言自定义算法功能块。
3)支持以调用动态链接库的方式接入第三方算法[10]
4)支持外部系统访问数据库。
对于向本平台开源的算法,平台支持对该非周期任务进行触发式冗余同步;对于不向本平台开放的算法,仅保证接口数据不被窃取。
上位机中的组态配置与调试工具应支持FBD功能块图编程[11],提供用户程序编程和调试功能,可实现工程创建、软硬件组态、设备在线监视和无扰更新等功能;同时支持可配置动态库参数的功能,加入可执行非任务周期的模块,支持Python等高级语言对功能块的开发,可接驳MATLAB平台。图4为控制算法的组态流程。
本协同控制平台可以从内部调用由第三方算法生成的动态链接库文件,通过组态配置工具自定义输入、输出、参数变量的类型与数值,之后下装到计算引擎中完成运算,将最终输出数据存入内存数据库中供第三方取回。
操作人员可以自选建立的任务类型,本平台支持周期性任务和事件触发型非周期任务,且在非周期任务中也能调用周期运行的功能块。
平台支持常规图形化组态,通过调用动态链接库支持Python等高级语言[12],同时可接驳MATLAB平台,借此对一些控制逻辑更为复杂的功能块进行协同开发。
由于本平台与第三方模块交互时,可能会有数据外泄[13-14],或是外接算法陷入死循环的情况,导致第三方模块和本系统的安全受到威胁。因此,考虑建立保护机制进行安全防护,阻止外部算法错误影响本平台,同时保护第三方知识产权安全。图5为系统安全防护策略。由图5可见,系统安全防护策略如下。
1)动态链接库 将第三方算法进行编译,形成动态链接库后引入平台。由于动态链接库可能需要访问敏感资源或是执行特权操作,有些恶意动态链接库会通过提升权限或执行未授权操作进行攻击。对此,操作系统和应用程序应对文件权限和隐私数据进行隔离管理,针对不同用户授权相对应的存取控制机制[15]
2)参数结构体 定义动态链接库入口函数所需参数的结构体,采用指针调用方式传递数据。考虑到指针使用不当会导致安全漏洞(例如缓冲区溢出、指针的非法引用等),因此应及时初始化新指针、清空旧指针,避免出现空指针、野指针[16]
3)看门狗机制[17] 监视第三方算法,若连接超时,则终止(或重启)调度任务,由此保障系统运行的安全。
4)容错机制 通过前期估计控制器算例,以及后期对系统资源占用情况的实时监控[18],阻止占用资源过大的第三方模块;同时,对符合要求的第三方模块应做冗余同步处理,需自定义同步时间及要同步的中间变量。
将传统DCS基于软件定义思想重构后,针对控制器模块的解耦,将提高软件功能开发的便捷性,进而增强控制器运算功能的智能性,使得本平台可应用于各类复杂场景下的过程控制;针对IO模块的解耦,将提升数据采集的灵活性与底层设备的可扩展性,使得本平台适用于多种支持标准通信协议的数字量IO采集环境。
图6为新型协同控制平台应用场景。由图6可见:平台可作为独立产品为其他控制系统提供安全可靠的运算服务;也可应用在已有的控制系统中,取代智能物理控制器实现第三方算法的接入;对于储能和综合能源管理等对系统实时性要求不高的场景,平台还可以直接取代物理控制器,通过读取数据库实现与现场设备的交互。
DCS在火力发电领域的普及,使火电厂的发电控制过程实现了高度自动化,倘若能根据当前生产需要,在现有的发电控制逻辑中引入先进控制算法或智能优化算法,就能进一步提高电厂机组的运行效率,从而提升发电过程的控制精度,对降低生产成本、节约能源、减少污染排放都有重大意义[19]。为此,多数大型企业通常选择额外采购PLC来优化火力发电的自动化控制,但该方式需要增添现场控制柜、智能控制器、工业IPC等系统硬件,在实际应用时部署工程量大、占用空间大、价格昂贵且不具备拓展空间,对于小型工程而言引进性价比不高。同时,该方法多采用对外通信的形式连接外部设备,可能导致第三方数据的外泄,且自身系统的安全性也难以保证。
为此,本文受软件定义思想的启发,提出一种新型协同控制平台架构,将DCS软硬件解耦重构,通过软件来配置硬件资源,通过程序来实现控制逻辑,实现了硬件资源的虚拟化和管理功能的可编程化[20]。相较之下,本平台各软件功能可以独立开发、优化、维护,为平台的计算性能提升与智能化支持提供了保障。同时,由于解耦后的各模块可灵活动态组合,因此本平台可以按客户需求进行拆解、组装,一方面可以作为独立产品无缝整合进其他控制系统设备;另一方面还可以对DCS本身的计算性能进行优化升级,取代智能控制器实现高级复杂算法,替代传统方法为电力生产企业提供灵活可靠的控制服务。还可以直接应用于储能、综合能源等新领域,发展前景十分广阔。
综上所述,本平台具有投入成本低、通信兼容好、软硬件维护便捷、支持第三方复杂算法、应用场景广泛等优势,不仅为我国电力生产企业的灵活高效生产和智能化升级提供了更具性价比的方案,还顺应了当前“软件定义世界”的潮流,将是控制系统技术未来革命性的新一代产品。
