With the increase in parameters and capacity of newly built coal-fired units, the expansion of critical long-distance and large-diameter pipelines due to high parameters becomes more significant, making the design of supports and hangers particularly important. In a case involving a 2×660 MW ultra-supercritical unit, the diagonal brace of a rigid hanger tripod supporting the main steam pipeline buckled, resulting in a pipeline subsidence of nearly 130 mm. A comprehensive inspection of the pipeline supports and hangers was conducted, along with mechanical analysis of the statically indeterminate tripod structure and stability analysis of the diagonal brace. The study concluded that the failure of the diagonal brace and the pipeline sinking were primarily caused by an incorrect design of the radial horizontal restraint gap. Additionally, the excessive constant force of the constant hanger also contributed to the damage of the diagonal brace. This research not only analyzed the design flaws of the pipeline supports and hangers, but also proposed an engineering solution to optimize the restraint gap, which was validated on-site. A rectification plan involving horizontal limit adjustment and pipeline lifting was developed and implemented, successfully restoring the pipeline to its designed state and resolving the issue. This problem is highly representative in the construction of large-scale power units and should draw the attention of designers to avoid similar issues in future projects.

新建燃煤机组参数高、容量大,重要的长距离大口径管道因为参数高而膨胀量较大,管道支吊架的设计尤为重要。某电厂2×660 MW超超临界机组主蒸汽管道刚性吊架三角架斜撑屈曲失效、管道下沉近130 mm。对管道支吊架进行了全面检查,并对超静定三角架结构进行了受力及斜撑压杆稳定性分析,分析结果认为径向水平限位间隙设计错误导致刚性吊架三角架斜撑屈曲失效及管道下沉,恒力吊架恒定度较大进一步造成斜撑损坏。研究不仅分析了管道支吊架的设计缺陷,还提出了优化限位间隙的工程解决办法,制定并实施了涉及水平极限调整和管道提升的整改方案,成功地将管道恢复到设计状态并解决了问题。该问题在大型机组基建工程中有很强的代表性,应该引起设计人员的重视。

新建燃煤机组参数高、容量大,重要的长距离大口径管道因为参数高而膨胀量较大,管道支吊架的设计尤为重要。某电厂2×660 MW超超临界机组主蒸汽管道刚性吊架三角架斜撑屈曲失效、管道下沉近130 mm。对管道支吊架进行了全面检查,并对超静定三角架结构进行了受力及斜撑压杆稳定性分析,分析结果认为径向水平限位间隙设计错误导致刚性吊架三角架斜撑屈曲失效及管道下沉,恒力吊架恒定度较大进一步造成斜撑损坏。研究不仅分析了管道支吊架的设计缺陷,还提出了优化限位间隙的工程解决办法,制定并实施了涉及水平极限调整和管道提升的整改方案,成功地将管道恢复到设计状态并解决了问题。该问题在大型机组基建工程中有很强的代表性,应该引起设计人员的重视。

With the increase in parameters and capacity of newly built coal-fired units, the expansion of critical long-distance and large-diameter pipelines due to high parameters becomes more significant, making the design of supports and hangers particularly important. In a case involving a 2×660 MW ultra-supercritical unit, the diagonal brace of a rigid hanger tripod supporting the main steam pipeline buckled, resulting in a pipeline subsidence of nearly 130 mm. A comprehensive inspection of the pipeline supports and hangers was conducted, along with mechanical analysis of the statically indeterminate tripod structure and stability analysis of the diagonal brace. The study concluded that the failure of the diagonal brace and the pipeline sinking were primarily caused by an incorrect design of the radial horizontal restraint gap. Additionally, the excessive constant force of the constant hanger also contributed to the damage of the diagonal brace. This research not only analyzed the design flaws of the pipeline supports and hangers, but also proposed an engineering solution to optimize the restraint gap, which was validated on-site. A rectification plan involving horizontal limit adjustment and pipeline lifting was developed and implemented, successfully restoring the pipeline to its designed state and resolving the issue. This problem is highly representative in the construction of large-scale power units and should draw the attention of designers to avoid similar issues in future projects.

近年来,新建燃煤机组的重要的大口径管道如主蒸汽管道、高温再热蒸汽管道因为参数高、管线长引发的安全问题频发[1-5],这已引起设计、制造、安装及运营等相关单位的重视。支吊架装置是炉外管道系统的重要组成部分,起着承受管道重量、限制管道位移和控制管道振动的重要作用。支吊架的配置(状态、荷载、类型、位置)将直接影响管系的应力分布和大小,其性能和状态的好坏、承载是否合理都直接影响管道的使用寿命及安全运行[6-7]
某电厂2 × 660 MW超超临界机组投运初期锅炉侧2条主蒸汽管道编号为11-001、12-001的刚性吊架三角架均发生斜撑屈曲失效、悬臂梁倾斜根部撕裂、管道下沉将近130 mm,对管道安全运行构成威胁(图1)。三角架斜撑屈曲失效的原因可能有两方面:一是斜撑设计承载裕度不足,恒力吊架(恒吊)恒定度[8-11]偏差引起荷载转移到刚性吊架上,造成刚性吊架斜撑失稳弯曲;二是管系其他支吊架异常造成刚性吊架严重超载使斜撑弯曲变形。
项目组对管系支吊架进行了全面细致检查,对超静定三角架结构进行了受力分析,并对斜撑进行压杆稳定性分析,发现该产生问题的根本原因并进行整改。
主蒸汽管道材质为A335P92,规格为ϕ 490 mm× 95 mm,设计温度610 ℃,设计压力29.4 MPa,管道上支吊架的布置如图2所示,部分支吊架的载荷及位移见表1。对管道支吊架进行了全面检查发现,液压阻尼、弹簧吊架、恒力吊架等均无卡死、脱载等问题,但刚性吊架下方11-002、12-002号X向水平支撑板限位支架冷态径向间隙为2 mm,热态无间隙,管道及管夹径向热膨胀约8 mm,热态时管道径向将被限位梁夹死,管道垂直方向热位移被部分约束。
图3为三角架结构的受力分析模型,悬臂梁A点固定,斜撑BC点铰接。
该结构为一次超静定结构,需要增加一个变形协调方程。忽略BC杆的压缩量及刚性件CE的变形,则E点竖直位移为0。无BC杆时,载荷P使悬臂梁ADE点向下的位移(图4)为[12-13]

BC杆为二力杆,当悬臂梁AD仅承受二力杆作用力FBC时,E点受到的作用力可等效为力FBC和力矩ME,该力和力矩使悬臂梁ADE点向上的位移为:

式中:δFME的单位为m;δF为悬臂梁AD承受力FBC时引起的E点向上位移,m;δM为悬臂梁AD承受力矩ME时引起的E点向上位移,m。

欧拉公式是由挠曲微分方程导出的,材料服从胡克定律是微分方程的基础,只有临界应力小于屈服极限时欧拉方程才适用,即:

即压杆柔度大于πE/σs时需要进行稳定性分析。
材料为Q235角钢[10]的许用应力σs为235 MPa,弹性模量E为206 GPa,由式(8)得角钢临界柔度λp为93。
设计三角架结构几何参数为:α = 30 ℃,L1 = 870 mm,L2 = 460 mm,LBC = 813 mm,a = 150 mm。斜撑角钢型号为75 mm × 8 mm,斜撑背靠背角钢的最小惯性半径应取xx惯性轴截面的惯性半径,查型钢表[14]得惯性半径ix= 2.28 cm,单角钢截面积A =11.5 cm2
该斜撑实际柔度λ为35.7,小于临界柔度93。因此,该斜撑满足压杆稳定性要求,应该进一步用胡克定律的材料屈服条件评估斜撑的安全性。
背靠背组合角钢斜撑BC可承受的最大载荷为:

式中:ABCBC背靠背组合角钢斜撑BC的横截面面积。
由设计图查得,刚性吊架中心点离生根框架梁两端的距离比L3:L4为1:4(图5)。由载荷分配关系及式(4)中的第1个式子得到该斜撑对应刚性吊架可承受的最大载荷为:

即刚性吊架载荷超过272.78 kN时斜撑将屈曲变形而损坏。以11-001号刚性吊架为例,设计冷态载荷为Pa为126.33 kN,该三角架设计安全裕度约为2.16。
图2中与刚性吊架相关的10-006号吊架以上,11-001、12-001号吊架以下所有热位移向下的恒力吊架设计总载荷为Phz= 1 148.84 kN,见表2
由恒定度的定义可知[8],恒力吊架恒定度均为x%时,转移到刚性吊架的载荷为:

式中:Pa为冷态安装载荷。
《火力发电厂汽水管道与支吊架维修调整导则》(DL/T 616—2023)[8]规定恒力吊架恒定度应小于6%,恒吊恒定度与刚性吊架总荷载、三角架斜撑荷载的安全性评估结果见表3。当管系中恒力吊架恒定度大于26%时会发生因荷载转移至刚性吊架而导致三角架斜撑超载而屈曲失效。
《管道与支吊架第一部分技术规范》(GB/T 17116.1—2018)第6.5.5条[15]:“限位装置和导向装置在预定约束方向上的冷态间隙一般不超过2 mm。对于在管道径向两侧约束装置和导向装置,其冷态间隙还应计及管道径向热膨胀量。”该立管径向水平限位设计冷态安装总间隙为2 mm,设计单位未考虑管道径向热膨胀量,是对标准的误读。已在多家电厂发现了相似的设计安装问题,造成严重的安全隐患,应引起电厂和设计单位高度重视。
从现场支吊架检查和第3节受力分析可知,立管径向水平限位安装间隙过小,未考虑管道及管夹的径向热膨胀,热态时水平限位梁将管道夹死,停机初期管道冷缩,导致将刚性吊架三角架下拉,斜撑屈曲、悬臂梁根部撕裂、管道下沉。
表3可知,刚性吊架下方有多组恒力吊架,如果恒力吊架质量较差,恒定度较大时恒吊荷载转移到刚性吊架上,均会对刚性吊架三角架及管道的安全构成威胁[5,9,16-18]。因此,支吊架检查和调整非常重要[19-20]
主蒸汽管道(图6)材质为A335P92,该竖直段管道长度8.3 m,总膨胀量约62 mm。刚性吊架三脚架斜撑屈曲及管道下沉的过程如下。
1)启动过程 管道逐渐升温,水平限位处管道向下自由膨胀约30 mm后,管道径向膨胀至水平限位梁夹紧管道而停止向下位移,致使水平限位以上管道向上膨胀,刚性吊架向上顶三角架。当刚性吊架下压管道的载荷大于水平限位夹持管道的载荷时,将挤压管道向下移动约30 mm,进入稳定运行状态。
2)停机过程 管道逐渐降温,限位支架夹紧管道,该段管道收缩约30 mm,刚性吊架下拉三角架使斜撑超载屈曲变形,温度较低时水平限位松开管道,管道向上收缩至冷态,此阶段恒吊荷载转移到刚性吊架上,也促进了斜撑弯曲变形。至此一次循环结束。
机组的每次启停使上述过程形成“棘轮效应”,数次循环后三角架屈曲变形和管道下沉不断累积。如果仅从现象判断,认为三角架强度不够而对其进行加固,会由于刚性吊架过载而损坏管道卡块,引发管道更严重的损伤或事故。
由于管线较长且管道质量大,管道恢复至原设计位置难度很大,有设计单位提出采用多台巨型吊车同步提升的设想,还有施工单位提出割管、分段提升的解决方案。综合比较了各种方案的经济性和安全性后,制定了用数组手拉葫芦提升管道到设计位置的方案。
与刚性吊架相关10-006号吊架以上,11-001、12-001号吊架以下所有热位移向下的恒力吊架设计总载荷为Phz= 1 148.84 kN,按照10%恒定度保守计算,提升管道时恒吊总荷载转移量为114.9 kN,卸载刚性吊架的荷载为2 × 126.3 kN,总荷载367.5 kN。考虑到多组葫芦提升管道的不同步性,葫芦总载荷应有约2倍的载荷裕度,因此,确定葫芦总荷载为700 kN。手动葫芦选点和配置应遵循上部载荷略大、分散布置的原则,葫芦分布位置见图2。同时,根据管道热位移方向调整11-002、12-002号X向水平径向限位梁,使冷态总间隙为12 mm。
在管道挂好葫芦并承担管道全载荷的情况下,用6组共9只手动葫芦同步整体提升管道,并防止葫芦超载;同时密切关注管道上所有恒力吊架承载情况,防止管道提升过程中恒力吊架因为上位移过多造成脱载;将管道提升到设计位置后完成框架梁及三角架的整改焊接;同步缓慢卸载所有手动葫芦,检查管道恢复至正常状态,改进后刚性吊架三角架斜撑如图7所示。
1)通过支吊架检查和刚性吊架三角架受力分析找出了三角架斜撑屈曲失效和管道下沉的原因,即水平限位间隙的设计未考虑管道径向热膨胀,热态时水平径向限位夹死管道是三脚架斜撑屈曲失效的主要原因,并通过情景重构说明了三角架的损坏过程;其次,恒力吊架恒定度较大也对斜撑损坏有促进作用。对管道支吊架服役状态中常见的此类问题,不应仅从现象判定为三角架强度不够而对其进行加固,会导致问题隐藏而引发管道更严重的损伤或事故,应引起电厂和设计单位的高度重视。
2)所得出的超静定三角架受力计算公式可用于各种型钢三角架的设计、校核计算。
3)改造方案加大了水平限位的间隙,并适当加强了生根三角架强度。较长管道整体提升方案的实施过程中还应考虑恒吊吊杆收紧调整及多组吊装葫芦同步提升管道,葫芦总荷载应留有所需荷载2倍以上的安全裕度。方案实施后管道冷热态位置及其生根结构恢复到正常状态,有利于主蒸汽管道全寿命周期安全运行。同时,该案例说明了电厂进行管道支吊架检查和调整的必要性。
