Engine misfire is a major problem affecting the high quality of the vehicle, and misfire problem of heavy natural gas vehicle for China VI is a difficult problem in the industry. In this paper, the actual misfire problem of a heavy-duty natural gas vehicle is studied. Based on the field of vehicle calibration, the causes of misfire in hardware and software are analyzed, and the calibration improvement scheme related to Exhaust Gas Recirculation (EGR) and excess air ratio(λ) module is studied in depth. The scheme combination aims to solve typical vehicle misfire problems in plateau, high cold, high temperature and mountainous areas, and has good application effect on this model, providing a new calibration perspective and ideas for solving misfire of heavy duty natural gas vehicle.

发动机失火是影响整车高品质的重大问题,国六重型天然气汽车失火问题是行业难题。针对某重型天然气车的实际失火问题开展调研,基于整车标定过程,概要分析了车型失火的硬件和软件方面成因,深入研究了与废气再循环(EGR)、过量空气系数模块有关的标定改进方案,该方案组合面向解决高原、高寒、高温和山区场景下的整车失火的典型问题,在本车型应用效果良好,为解决重型天然气汽车失火提供新的标定视角和思路。

Engine misfire is a major problem affecting the high quality of the vehicle, and misfire problem of heavy natural gas vehicle for China VI is a difficult problem in the industry. In this paper, the actual misfire problem of a heavy-duty natural gas vehicle is studied. Based on the field of vehicle calibration, the causes of misfire in hardware and software are analyzed, and the calibration improvement scheme related to Exhaust Gas Recirculation (EGR) and excess air ratio(λ) module is studied in depth. The scheme combination aims to solve typical vehicle misfire problems in plateau, high cold, high temperature and mountainous areas, and has good application effect on this model, providing a new calibration perspective and ideas for solving misfire of heavy duty natural gas vehicle.

2018年6月,生态环境部和国家市场监督管理总局联合发布了GB 17691—2018《重型柴油车污染物排放限值及测量方法(中国第六阶段)》[1],2019年排放法规在重型天然气汽车产品上率先实施。法规在天然气汽车失火监测方面,只有“失火会导致催化器损坏”功能监测一项要求,主机厂因缺乏细节指导,解读各异,因此,失火监控策略设计、设计管控都有缺陷。失火标定作为抑制失火的重要一环,并未考虑重型车车型多、工况多和场景多的复杂性,暴露出源自轻型车失火标定策略和方法上的缺陷,因此需要继续改进重型商用车标定策略。
本文聚焦国六天然气汽车标定两大核心领域,即废气再循环(Exhaust Gas Recirculation, EGR)标定、过量空气系数(λ)标定。结合重型天然气车的车型特点和场景特点开展研究,从具体问题入手,制定行之有效的标定策略和方法,形成基于场景的重型天然气汽车标定技术。
典型场景包括整车运行在山区、高原、高寒、高湿地区。不同场景失火问题都要自身特点,严重性各不相同。失火后果具体表现:
(1)轻微失火后,发动机转速不稳、动力下降、油耗增加、排放恶化。
(2)严重失火后,发动机未燃混合气进入排气系统中继续燃烧,造成三元催化器高温失效,甚至烧损。三元催化器高温失效不可逆,生产企业和用户蒙受经济损失(图1)。
发动机失火原因复杂,在对诸多失火模式分析整理后,确定3种导致发动机失火的直接原因(图2):
(1)点火失败;
(2)EGR率高;
(3)可燃混合气浓(λ偏浓)。
点火、EGR和可燃混合气浓度是导致失火背后的深层原因,与发动机设计、零部件质量和整车标定策略都有关。其中,零部件质量涉及点火线圈、火花塞、EGR阀、加热型氧传感器、进气质量传感器和喷嘴,覆盖了发动机进排气、燃气和点火系统。因此,解决零部件故障对抑制失火十分重要。
在“EGR率高”和“可燃混合气浓”原因分析中,整车标定策略起重要作用。本文结合具体实例,从整车标定策略角度分析“EGR率高”和“可燃混合气浓”问题成因和解决方案。
“EGR率高”和重型商用车使用场景复杂有关,针对以下4种场景下失火问题进行研究:
(1)EGR开启标定对失火影响研究;
(2)抑制高原失火的EGR新策略研究;
(3)抑制EGR阀化冰后失火的EGR新策略研究;
(4)抑制高湿失火的EGR新策略研究。
EGR开启标定包括延迟标定、速率标定,结果直接影响发动机瞬态混合气混合比,影响发动机瞬态性能、失火和爆震。建立有效的标定策略和方法是标定寻优的关键。
首先选取一个工况点:即转速为1 000 r/min、负荷为35%,研究EGR开启延迟和开启速率的最优值,然后研究全转速范围内最优值。
失火监控主要是通过监控参考催化器内温度来实现,在其内部的前、中、后区域布置9个热电偶,监控不同位置的温度,标定选取温度相对稳定的第4、5、6测温点(图3)。
(1)EGR开启延迟与失火关系
试验采集数据(图4)显示,从左到右EGR开启延迟时间依次:0.5 s、1 s、1.5 s和2 s,随着延迟时间增加:
·EGR率波动随EGR开启延迟缩短而变大:
·延迟时间0.5 s,EGR率波动幅度达到15%;
·延迟时间1.5 s,EGR率波动幅度降为7%。
催化器内中心温度(4、5、6测温点)与EGR开启延迟时间关系不大,一直比较稳定。
结论:EGR开启延迟对失火影响有限,EGR率变化反应出失火趋势明显,但催化器温度稳定,无明显失火现象。而且,随着EGR开启延迟时间增加,失火减弱,爆震增加。
(2)EGR开启速率和失火关系
EGR开启速率用步长(r/step)表示,试验采集数据(图5)中,从左到右开启步长依次为0.04、0.06、0.08和0.1 r/step。随着步长增加,EGR开启速率也增加:
·催化器中心峰值温度越高;
·EGR率波动幅度越大;
·失火率增加,在速率为0.1 r/step左右,失火率已接近故障诊断限值。
结论:EGR开启速率比延迟对失火影响大,开启速率受失火和爆震边界的约束,各工况下最优值不同。
综上所述,转速为1 000 r/min、负荷为35%工况时,EGR参数如下:
·EGR开启延迟最优值为2 s;
·EGR开启速率最优值为0.1 r/step。
(3)全转速范围内EGR开启性能
由于EGR开启工况在低负荷区,EGR开启性能主要与发动机转速有关。标定策略设计只考虑发动机转速影响。全转速扫点标定后,得到本车型EGR开启延迟和EGR开启速率的最优值(图6)。
EGR开启性能最主要应用在整车动力性标定中。整车动力性标定要求EGR开启性能数据,在整车加速、爆震、失火三者之中寻求最优值,达成平衡。
(1)改进前,EGR从a点进入(图7),加速过程中,实际进气负荷低于目标负荷8 kPa,达到目标值时间要12 s,表现为整车动力弱,发动机有失火现象。
(2)改进后,EGR进入时间提前,且速率提升,达到目标值时间缩短6 s。整车表现动力充沛,发动机无失火和无爆震现象(图7)。
重型车在瞬态工况下负荷变化大,EGR、空气和燃气难以实现“三气”的理论配比,发动机易发生失火。特别在高原低气压环境下,进气压力上升缓慢,发动机更易发生失火。轻型车失火标定策略使用“需求负荷计量实际EGR率”的EGR计量策略,适用负荷变化小、路况单一的车型,不能适用重型车多车型、复杂路和多工况场景(表1),在高原低气压环境下失火问题明显放大[2]。因此,提高瞬态下“三气”的相互跟随性,是抑制瞬态失火的关键。
轻型车策略使用在重型车上,瞬态会出现实际负荷跟随需求负荷延迟大,进而实际EGR跟随需求EGR有延迟,瞬态下空气与EGR配比失衡,导致失火。
新策略核心是“实际负荷计量实际EGR率”,直接使用进气负荷传感器测得实际负荷,以实际负荷为基础计算实际EGR率,更接近实际需求量,根本解决瞬态失火问题(图8)。
标定策略改进前后,在海拔2 800 m的高原地区进行了连续换挡工况试验,结果见图9
原策略下,瞬态工况下EGR率异常波动、催化器内部高温、失火率增加、发动机转速剧烈波动,失火情况严重。
新策略下,EGR率波动减小、催化器内部温度降低、失火率减小、发动机转速稳定。失火风险降低,具体测试数据如表2所示。
天然气燃烧产物中水含量多,低温寝车后,会出现EGR阀内部结冰现象(图10)。车辆行驶前要对EGR阀做化冰处理,化冰后的大量水瞬间激增,车辆加速时发动机失火风险加大,严重影响车辆行车。
化冰后EGR阀开启,水进入气缸后,失火造成发动机转速剧烈波动,并触发了失火保护(图11)。
新策略从结冰预防、化冰标定2方面优化升级,提前采取措施降低EGR阀结冰风险,化冰后采取根据EGR结冰严重程度限制发动机扭矩输出、调整监控等级措施,保护发动机安全,保证行车安全(表3)。
新策略应用后,在不改变EGR阀布置前提下,环境温度高于-25 ℃,EGR阀化冰后发动机正常运行,方案已实现产品应用。
在高湿、高热环境下,湿热空气在中冷器内冷凝,冷凝的水跟随混合气进入燃烧室,燃烧过程中也产生大量水,导致出现失火现象[3]。本机型在不同湿度下,额定功率点性能变化如下(图12):
(1)燃烧重心推迟上止点前2.2°;
(2)燃烧持续期延长到上止点后2.6°;
(3)循环变动增加0.7%;
(4)气缸压力平均下降12%;
(5)放热率下降14%。
在海南高湿环境下失火问题:在环境温度为30 ℃、绝对湿度22 g/kg条件下,稳态行驶发动机转速在1 000~1 500 r/min行驶时出现高湿失火现象,发动机转速波动幅度超过10%。
新策略将潮湿空气作为惰性气体处理。湿度偏大时,适当降低实际EGR率,保持总EGR率不变。降低高湿度下失火风险;湿度降低,实际EGR率再恢复正常。
新策略应用后,试验采集数据显示:
(1)环境温度为30 ℃;
(2)绝对湿度24 g/kg。
EGR率减少3.5%,抵消湿度过高的影响,失火消除(图13)。
λ偏浓易失火,此时多余甲烷后燃,可能造成催化器失效或烧损。λ偏差标定的要求在±3%内。
λ偏差成因和标定精度、硬件状态、环境温度和压力以及天然气气质差异因素有关。整理分析相关失火问题后,确定λ偏差的7方面主要原因:
(1)瞬态油量偏差;
(2)进气模型偏差;
(3)喷嘴流量偏差;
(4)开环标定偏差;
(5)缓冲罐泄漏;
(6)点火系统故障;
(7)传感器故障。
开环标定偏差,主要在冷起动后的怠速工况。发动机起动后,氧传感器在露点达到温度前的工作,称为λ开环工作,环境温度越低开环时间越长。此时,进气温度低、机油粘度大、附件阻力大,无油量闭环修正的λ值,极易出现偏差[4]
怠速开环的基础标定在热机下完成,核心标定工作是确认λ失火边界。
(1)λ失火边界评估
怠速工况最直接评估λ值合理性的参量是催化器内部温度和发动机转速变化率,可作为λ边界的评价指标(表4)。
(2)λ边界标定
当λ<1时,顺序设定λ为1、0.95、0.9、0.85、0.8、0.75。
当λ>1时,顺序设定λ为1.05、1.1、1.15、1.2、1.25。
当λ<1时,随着λ浓度升高,催化器温度急剧上升,当达到λ达0.75时,温度升至800 ℃,超过催化器失效温度,失火趋势加剧。
λ>1,随着λ浓度减稀,催化器内部温度平稳,由于天然气机λ稀燃边界约为1.57,λ裕度充足,怠速可适当偏稀,对催化器安全和发动机气耗都有益处(图14)。

分析λ、催化器温度、发动机波动后,热机怠速λ为0.97~1.04,发动机无失火,运行平稳安全。
(1)λ标定难点
·暖机发动机摩擦扭矩不断变化;
·暖机转速逐步减小;
·大排量发动机怠速各缸燃烧循环变动大;
·燃气、点火硬件一致性差异。
以上因素叠加,暖机比热机标定难度大。暖机开环标定要借助λ计量设备,时时监控开环λ变化值。
(2)λ边界标定
·暖机怠速催化器温度边界与热机相同;
·暖机转速波动a,随着环境温度降低,要适当放宽2%~5%。
环境温度-10 ℃时,λ开环到闭环全过程怠速试验采集曲线见图16
从试验采集曲线看出,开环到闭环λ值过渡平稳,闭环时刻自学习斜率>0.95,截距系数<0.05。过渡过程稳定无失火,按照暖机怠速边界要求,确定暖机怠速的开环λ值范围是0.95~1.08,发动机运行正常,无失火,满足工程目标要求。
本文基于实际天然气汽车失火问题展开研究,围绕问题涉及的国六失火标定技术短板深入分析,提出解决方案,效果明显,已完成技术落地,实现产品应用。本文涉及的失火技术具有普遍代表性,对解决类似车型失火问题具有借鉴意义。
