With the improvement of electric vehicle technologies, integrated design has gradually become the direction of development. This paper mainly elaborates the structural integrated design of the electric vehicle system: six-in-one integrated design of PDU, OBC, DC/DC, BDU, BMS and battery, two-in-one integrated design of AC charging cradle and DC charging cradle, and integrated design of high voltage harness connected to compressor and high voltage harness connected to PTC. Compared with the distributed design, it can make full use of the vehicle space, short harness length and reduce the number of components, and then reduce the weight and cost.

随着纯电动汽车技术的持续改进,集成设计逐渐成为发展方向。从结构方面论述纯电动汽车新能源系统的集成设计,包括整车配电盒、车载充电机、直流转换器、电池分线盒、电池管理系统、动力电池的六合一集成设计;交流充电座与直流充电座的二合一集成设计;压缩机高压线束与PTC高压线束的集成设计。与分布式方案对比,可充分利用整车空间、缩短线束长度、减少零部件数量,进而实现降低质量和成本。

With the improvement of electric vehicle technologies, integrated design has gradually become the direction of development. This paper mainly elaborates the structural integrated design of the electric vehicle system: six-in-one integrated design of PDU, OBC, DC/DC, BDU, BMS and battery, two-in-one integrated design of AC charging cradle and DC charging cradle, and integrated design of high voltage harness connected to compressor and high voltage harness connected to PTC. Compared with the distributed design, it can make full use of the vehicle space, short harness length and reduce the number of components, and then reduce the weight and cost.

2020年11月2日,国务院印发了《新能源汽车产业发展规划(2021—2035年)》,规划指出到2035年纯电动汽车成为新销售车辆的主流,并部署了强化新能源汽车集成技术创新[1]。纯电动汽车是新能源汽车最重要的一个分支,在新能源汽车中的渗透率达到80%以上,因此,对于纯电动汽车的深入研究势在必行。
纯电动汽车新能源系统主要包括驱动电机、减速器、电机控制器、动力电池、整车配电盒、直流转换器和车载充电机[2]。随着研究深入,新能源系统逐步由分布式向集成式方向发展,黄波[3]分析了纯电动汽车三合一集成式电驱动系统的基本结构形式,对比了同类型产品的集成构型,得出了三合一电驱动系统构型方案。侯磊等[4]创新设计了一款多合一电驱动系统,由电机、减速器、电机控制器、直流转换器、车载充电机、整车配电盒、整车控制器、压缩机和水泵组成。车建华等[5]对电机控制器、直流转换器、车载充电机以及整车配电盒组成的四合一总成进行了控制研究。
目前,某车型的新能源系统中,除电驱、减速器和电机控制器集成为三合一外,其他总成仍然是独立的、零散的,比如整车配电盒、车载充电机、直流转换器等布置在前机舱内,动力电池等布置在车身地板下,总成零件过多、线束过长和连接器过多,进而导致占用的空间增大和质量增多的问题。
本文为了解决新能源系统分布式方案存在的问题,开展动力电池、电池管理系统、电池分线盒、整车配电盒、车载充电机和直流转换器集成设计,交流充电座与直流充电座的二合一集成设计和压缩机高压线束与正温度系数热敏加热器(Positive Temperature Coefficient,PTC)高压线束的集成设计研究。
通过优化纯电动汽车高压系统原理,可以大幅减少接插件的使用数量和冗余高压线束[6-7]。黄江涛等[8]通过优化高压系统原理,将整车配电盒与电驱三合一集成,节约一套电机控制器线束。此外,将空调高压线束和PTC高压线束合并,减少一个高压回路,优化高压系统原理后,线束成本降低约730元。李松原[9]通过整车线束原理和布置方面进行平台化设计,并应用到某车型开发,减少了问题点,并实现缩短设计和开发周期、降低新能源系统成本。黄江波[10]以汽车线束布置原则和注意事项为前提,重点分析优化了电动汽车高压线束的布置,优化后可降低高压线束的使用量,实现进一步降低成本。
本文以平台化设计理念,结合整车布置,优化高压系统原理。优化前为分布式方案,其高压原理示意见图1,车载充电机和直流转换器采用二合一总成,与高压配电盒线束连接。高压配电盒为独立总成,与动力电池线束连接。交流充电座与直流充电座为2个独立总成,交流充电座与车载充电机和直流转换器二合一总成连接,直流充电座与动力电池连接。压缩机和PTC分别与高压配电盒连接。分布式方案的线束及连接器多,并导致结构复杂、布置困难和成本增加的问题。
为了解决上述问题,提出一种新能源系统集成方案,其高压原理示意见图2。其中,能量分配管理总成集成了整车配电盒、电池分线盒、直流转换器、车载充电机,并实现与动力电池集成。整车配电盒与电池分线盒进行深度集成,减少继电器使用数量,并利用DC/DC进行反向预充。交流充电座与直流充电座采用集成设计,形成二合一充电座总成。压缩机高压电线束和PTC高压电线束采用二合一集成技术。此方案具有集成度高、占用空间小和总成质量低的优点。
在分布式方案中,动力电池布置在地板下,二排座椅与动力电池之间的空间未得到充分利用,存在空间浪费。而整车配电盒、车载充电机、直流转换器布置在前机舱内,又会导致前机舱内空间紧张。因此,可将这些部件布置在二排座椅与动力电池之间的空间,前机舱可设计储物箱,从而增大储物空间,提升用户体验。另外,该车型系列是以后驱为主,将这些部件布置在此处,还可以减短后驱直流母线的长度。
能量分配管理总成由壳体、功率模块、高压配电模块和高压驱动模块以及连接器和水嘴构成,见图3。壳体由主箱体、下盖板和上盖板组成。铝合金属是一种轻质材料,能够实现产品轻量化设计[11-12]。与其他材料及工艺相比,压铸铝合金具有明显优势(表1),适用于能量分配管理总成壳体。
功率模块包括上功率板和下功率板,分别固定在主箱体左侧的上部和下部。高压配电模块固定于主箱体的中部,并与功率模块相邻。高压驱动模块固定于主箱体的右侧。另外,水道盖板与主箱体上的水道结构配合后形成立体水道,用于功率模块的散热。为了避免水道内的冷却液在流动过程中形成湍流,水道结构设有扰流组件。为了更好地把功率板上器件的热量带走,水道盖板上设有电磁屏蔽导热结构。水道盖板上的密封胶槽打满结构密封胶后,通过螺栓紧固到主箱体上,实现水道盖板与主箱体的密封。上盖板与下盖板采用相同的方式与主箱体实现密封。多个部件集成在一个总成内,电磁兼容性设计从2个方面着手:(1)降低功率器件产生的电磁噪声;(2)提高功率器件对电磁环境的抗扰能力。
具体措施有:
(1)功率模块采用π型电路,交流电路与直流电路分离设计。
(2)车载充电机的交流电输入采用AC滤波电路,经过继电器、功率因数校正(Power Factor Correction,PFC)电路、LLC电路及滤波电容转换后,最后经由输出滤波电路输出直流电。同样直流转换器的直流输入侧和输出侧均采用滤波电路。
(3)配电模块的输入与输出设置有磁环和滤波板。
(4)磁性器件设置在独立的封闭金属腔体内,减少电磁辐射。
基于以上措施,通过测试能量分配管理总成的电磁兼容性等级达到了Class 3的要求。
能量分配管理总成与动力电池主要涉及结构固定与密封、高压电连接和低压电连接,其集成结构见图4。为了保证能量分配管理总成与动力电池的可靠固定,能量分配管理总成前部和后部分别设置了2个固定点和3个固定点,其中能量分配管理总成的前部通过支架固定在动力电池内部横梁上,后部固定在动力电池箱体的后横梁上。
为了避免线束手动插接装配,提高了装配效率与操作安全性,高压电连接和低压电连接采用了集成电连接器。集成电连接器由上连接板和下连接板组成,通过上连接板与下连接板的接插配合,实现高压电和低压电连接。集成电连接器的上连接板固定在能量分配管理总成上,下连接板固定在动力电池上。上连接板设计有锥形导向销,下连接板设计有导向孔,通过导向销和导向孔的配合,保证插接过程中对中准确,避免装配时发生磕碰,导致电连接失效。
计算机辅助工程设计(Computer Aided Engineering, CAE)经历了50多年的发展,其理论和算法日趋成熟,现已成为汽车产品必不可少的数值计算工具。随着计算机技术的普及和不断提高,CAE系统的功能和计算精度都有很大提高,各种基于产品数字建模的CAE系统应运而生,并已成为结构分析和结构优化的重要工具[14-17]
根据开发需求,新能源系统集成方案分析了静强度、疲劳强度、随机振动疲劳、定频振动、扫频振动和后面碰撞安全等共10个工况,箱体的主要部件材料参数见表2。经过2轮CAE分析,分析结论见表3
第1轮垂直工况下的强度分析结果显示能量分配管理总成固定结构存在应力集中的问题,如图5所示。为了有效地分散集中应力,优化加强筋的结构,使其超过螺栓固定中心,优化后的分析结果满足目标要求,见图6。最终,新能源系统结构集成方案10个工况均达到设计要求。
分布式方案中,交流充电座和直流充电座是2个独立的零件,占用空间较大,且存在材料浪费问题。为解决分布式方案存在的问题,提出一种集成式充电座,见图7。交流充电口与直流充电口共用充电座壳体,形成集成式充电座,其通过4点固定在车身充电座固定支架上。此方案,节约了充电座壳体用料,并减少了充电座固定支架的数量和固定标准件。
分布式方案中,空调压缩机高压线束与PTC高压线束是相互独立的2根线束。空调压缩机用于制冷,而PTC用于制热,两者用于调节乘员舱和动力电池的温度。空调压缩机高压线束与PTC高压线束存在共用线束段。在高压线束上应用超声波焊接技术,实现高压线束共用段的集成设计,并简化整体结构设计,见图8
与分布式方案对比分析,新能源系统集成方案中总成数量减少了4个,高压线束长度减短了6.5 m,高压连接器数量减少了5个,并且能量分配管理总成的体积节约了6.4 L,质量减轻8 kg,见表4。单车成本可降低1 016元,见表5
本文沿着新能源系统集成化的发展方向,从结构集成角度将整车配电盒、车载充电机、直流转换器、电池分线盒集成为能量分配管理总成,并与动力电池实现固定与密封、电连接,最终形成一体方案,通过CAE分析及优化达到了工况要求。基于结构特征分析,将交流充电座和直流充电座集成为交直流二合一充电座。应用超声波焊接技术,将压缩机高压线束与PTC高压线束集成为一体。与分布式方案对比,新能源系统集成方案充分地利用了整车空间、减少了总成数量和连接器数量、减短了线束长度、减小体积和减轻质量。此项研究为相关车型设计和开发提供了重要的理论依据和技术支撑。
