At present, the engines of hydrogen Fuel Cell Vehicles (FCV) can basically achieve the cold start at -30 ℃, and the energy consumption to start FCV at low temperature is lower than that of battery Electric Vehicles (EV). In order to realize the quick start of FCV with low energy consumption, the theory of cold start technologies and a large number of experiments and optimization schemes are summarized This paper conducts research from the aspects of component design and layout, pipeline design, start-up and shot down strategy, purge strategy, cold start fault diagnosis strategy and auxiliary heating, and forms a series of software and hardware solutions conducive to cold start, which are verified by test benches and vehicle tests. Based on engineering applications, this study improves the robustness and the success rate of low temperature cold start of fuel cell engines, and reduces the risk and damage of cold start failure to the system, through structural optimization, strategy development and fault diagnosis and protection mechanism.

目前,汽车行业燃料电池发动机普遍实现了-30 ℃启动,且燃料电池汽车冷启动能耗低于锂离子电池电动汽车冷起动能耗。为实现低能耗的快速启动燃料电池汽车,总结和梳理了冷启动技术理论和大量的试验和优化方案。从部件设计布置、管道设计、开关机与吹扫策略、冷启动故障诊断策略和辅助加热方面开展研究,形成了一系列有利于冷启动的软硬件解决方案,并通过台架和车辆测试进行了验证。立足工程应用,通过结构优化、策略开发和故障诊断及保护机制,提升燃料电池发动机可靠性和低温冷启动成功率,降低冷启动失败风险和对系统的损伤。

目前,汽车行业燃料电池发动机普遍实现了-30 ℃启动,且燃料电池汽车冷启动能耗低于锂离子电池电动汽车冷起动能耗。为实现低能耗的快速启动燃料电池汽车,总结和梳理了冷启动技术理论和大量的试验和优化方案。从部件设计布置、管道设计、开关机与吹扫策略、冷启动故障诊断策略和辅助加热方面开展研究,形成了一系列有利于冷启动的软硬件解决方案,并通过台架和车辆测试进行了验证。立足工程应用,通过结构优化、策略开发和故障诊断及保护机制,提升燃料电池发动机可靠性和低温冷启动成功率,降低冷启动失败风险和对系统的损伤。

At present, the engines of hydrogen Fuel Cell Vehicles (FCV) can basically achieve the cold start at -30 ℃, and the energy consumption to start FCV at low temperature is lower than that of battery Electric Vehicles (EV). In order to realize the quick start of FCV with low energy consumption, the theory of cold start technologies and a large number of experiments and optimization schemes are summarized This paper conducts research from the aspects of component design and layout, pipeline design, start-up and shot down strategy, purge strategy, cold start fault diagnosis strategy and auxiliary heating, and forms a series of software and hardware solutions conducive to cold start, which are verified by test benches and vehicle tests. Based on engineering applications, this study improves the robustness and the success rate of low temperature cold start of fuel cell engines, and reduces the risk and damage of cold start failure to the system, through structural optimization, strategy development and fault diagnosis and protection mechanism.

质子交换膜燃料电池具有能量效率高、低温运行稳定、零排放、电解质无腐蚀性的优点,是未来最具发展前景的车用动力源之一。而低温冷启动性能是燃料电池系统最重要的性能之一,它决定了车辆在不同地域环境适应性,同时它也是氢燃料电池产业面对的重要挑战之一。
氢燃料电池运行过程中会生成水或水蒸气,当温度降到0 ℃以下时,在启动过程中或停机吹扫后,多余的水分会结霜。如果电堆内多孔层或质子交换膜中的水分结冰,会造成内部结构体积膨胀,当频次和幅度达到一定程度时,其内部单体会发生性能衰退,导致不可逆转的损坏[1]。若在催化层发生结冰,则会覆盖反应活性表面,降低催化性能,此部分为可恢复衰减。如果是介质流道或供气阀门结冰堵塞,会阻止反应介质到达反应场所,造成输出性能下降,严重时可能会造成不可恢复的催化剂溶解或碳载体腐蚀[2]
近年来,针对氢燃料电池低温冷启动特性的研究成为热点,Mao[3]和Wang等[4]对氢燃料电池低温启动过程进行分析,详细描述了氢燃料电池启动时基于水平衡的结冰融冰过程,基于能量平衡的环境换热和温度上升过程,以及由于结冰导致的燃料电池性能下降过程。Hou等[5]研究了连续冷启动失败对氢燃料电池耐久寿命和输出性能衰减的影响。Roberts[6]和Ko等[7]设计了针对氢燃料电池冷启动的吹扫系统,研究吹扫过程对氢燃料电池冷启动性能的影响。但是,目前从工程应用的角度出发,对氢燃料电池系统整个开发过程的冷启动优化研究几乎是空白。
本文基于乘用车氢燃料电池系统产品开发试验和优化过程,从零部件及管路设计、低温停机吹扫策略、低温启动拉载策略、低温启动故障保护策略以及低温热管理方案方面研究氢燃料电池冷启动性能优化方法,提出了氢燃料电池系统产品开发过程中的冷启动设计原则和参考依据,同时也可以为氢燃料电池冷启动机理研究提供参考。
氢气和氧在催化剂作用下发生电化学反应,生成水并放出能量,这是氢燃料电池的作用机理。因此,当氢燃料电池工作时,它会在阴极侧产生大量的水,部分水会渗透到阳极侧。大部分水将随着氢气和空气的流动而被排出。但是,如果结构设计或运行策略设计不合理,则燃料电池系统关闭后仍可能有一些水停留在电堆膜电极、系统其它部件或管道中,并在冰点温度下结冰,从而产生如下3个方面的影响[8-9]
(1)系统辅件或管路内出现结冰堵塞,气体传质受阻,系统无法启动;
(2)系统执行阀件的内部动件由于结冰而出现卡滞,无法正常工作,系统无法启动;
(3)电化学反应生成的水会覆盖活性表面,减少或阻止反应气到达反应界面,活性面积被完全覆盖后导致电池无法启动,且催化层形成的冰晶会损伤聚合物膜结构,导致质子交换膜失效、破裂和穿孔。
因此,氢燃料电池在零度以下的温度启动和运行的关键问题是启动、停机策略和排水设计。为了提高燃料电池汽车的冷启动性能,应考虑如下所述的优化。确保排水畅通,避免在零部件和管道内有积水。
(1)通过零部件、管路设计优化和停机吹扫策略优化,确保氢燃料电池系统停机后电堆内部、空气回路和氢气回路中没有水。
(2)低温启动前,通过机械或加热的方式,去除辅件中的结冰,确保辅件畅通和运动件正常工作。
(3)在启动过程中,使用由氢燃料电池本身产生的热能或外部辅助加热,以熔化氢燃料电池在低温下运行时形成的冰。
本文的研究包括系统布局、零部件和管道设计、冷停机吹扫策略、冷启动策略和故障诊断,以及辅助加热策略。
为了在氢燃料电池堆工作时平稳地排出气体路径中的水,应考虑3个设计原则:
(1)放置在空气路径中的组件高度应随流动方向而减小;
(2)管道的方向应沿气流方向向下倾斜;
(3)为尽量减少管道弯管,应正确设计每个管道的长度。
在水平铺设的管路中,水的排出主要驱动力为气体流动的推力F0,所受阻力为水与管壁之间的摩擦力f0。当管路增加倾斜角度之后,水的排出主要驱动力F1为气体流动的推力F0和重力的分力m·g·$sin\alpha $,所受阻力为水与管壁之间的摩擦力f1
其中,

式中,$\mu $为滑动摩擦因子;m为水质量;g为重力加速度;$\alpha $为管路倾斜角。
增加倾斜角前后对比:
驱动力:${F}_{1}={F}_{0}+m\bullet g\bullet sin\alpha {F}_{0}$
阻力:${f}_{0}=\mu ·m·g\mu ·m·g·cos\alpha ={f}_{1}$
通过驱动力和阻力分析,可知道理论上倾斜角度越大,越有利于排水,但需要根据对应产品的空间布局确定具体倾斜角。
忽略这些设计原则可能会导致冷启动失败,如图1中(a)所示。这主要是因为氢气回路中的水被冻结,阻塞了气体的输送,所以即使排气阀一直保持开启状态,氢气路的压力还是持续升高。在低于0 ℃环境下,本研究对氢气尾排管的可疑故障点进行了拆解分析,证明了故障原因为氢气尾排管和氢循环装置内部结冰。
图2图3所示,通过设计和布置优化减少了氢子系统中管道的数量和长度,增加了氢气尾排管与水平面的倾斜角,更有利于排水。增加了氢循环装置与安装面的倾斜角,将喷氢阀置于最高点,分离水后的高湿度氢气从高位进入氢循环装置,若有水凝结,会沿倾斜面流下,防止氢循环装置内喷氢阀冻结卡滞。通过优化设计,可以有效避免发生水结冰导致的压力异常故障,保证燃料电池系统冷启动成功。
传感器是氢燃料电池发动机的重要部件,燃料电池系统会根据传感器检测到的压力、流量和温度实时信息进行合理的控制和调整。为了保证系统在0 ℃以下温度环境下正常运行,可以获取正常的监测信号参数,需要对传感器进行疏水处理。
图4是在冷启动过程中由传感器结冰引起的燃料电池系统冷启动失败故障。氢气入口压力传感器的压力信号突然上升,超过故障阈值,导致系统冷启动失败。故障传感器的显微结构如图5所示,传感器的探测面被结冰覆盖,无法正常获取信号。
对氢气入堆压力传感器的检测表面进行疏水处理之后,再进行试验对比,冷启动试验中未发生传感器冻结故障,测试数据如图6所示。
低温停机策略是在低温下氢燃料电池堆停止运行过程中进行相应的吹扫,排出电堆和气体路径中的水,避免电堆在低温下储存水后出现结冰。低温停机吹扫是整个冷启动方案的重要保障措施。由于氢气和空气在低温环境中的饱和蒸气压较低,因此携带水蒸气的能力降低了,所以通常的吹扫方法总是使用大量的干气体[10-11]。本文比较了2种不同的低温停机吹扫方案。
方案1如图7所示,在保证不出现高电位的情况下,控制一个尽量小的拉载电流,以降低吹扫过程产水量。同时阴极首先采用Q1流量进行组合吹扫方法,当交流阻抗值下降至R2时,改为Q2小流量吹扫,氢燃料电池的内阻最终达到相对稳定的R1,吹扫时间为t1
方案2如图8所示,两级恒流量吹扫。在第一阶段,燃料电池直流变换器(Fuel Cell DCDC Converter, FDC)执行恒压模式,控制电堆输出电压,并保持稳定的压力和气体流量,输出电流随着吹扫时间的增加而逐渐减小。当输出电流下降到设定值时,FDC切换到恒流模式,在恒流模式下,将电堆输出电流控制为恒定值,随着吹扫时间的增加,整体电压逐渐减小。当单电池的最小化电压降至吹扫阈值时,吹扫结束,总吹扫时间记录为t2
在模式切换时,电堆输出电压可能会下降到一定程度,然后恢复。原因是FDC模式切换过程存在响应迟滞,造成电流瞬间震荡,从而引起电压震荡。由于模式切换后为恒电流控制,所以图8中未显示出电流的震荡。
对比数据可知,方案2的吹扫时间t2比方案1的t1小50%,更有利于完全排出水,从而提高排水效率。同时,通过标定氢气回路与空气回路的吹扫压力、频率与占空比,既保证吹扫充分,又满足氢浓度排放标准。根据电堆冷却液温度值,对吹扫次数和吹扫时间进行实时修正,制定不同温度下的最佳吹扫方案。
通过实施低温停机吹扫方案,氢燃料电池发动机在低温环境下可长期放置,不影响性能和寿命,并且可以实现-30 ℃快速冷启动。
氢燃料电池冷启动成功的关键在于电化学反应过程中所产生的水的结冰速率和冰的融化速率之间的竞争[12-13]。低温停机吹扫是整个冷启动方案的重要保障,针对冷启动过程,设计了一系列冷启动策略。
在启动前,系统应完成自检过程,以确保阀门可以正常工作,没有卡滞结冰,管路畅通无阻塞。系统自检完成后,可以开始尝试系统的冷启动并加载。加载开始阶段先不启动电堆冷却水泵,这样可使电堆反应产生的热不被冷却液带走,而给电堆自身加热,待达到设定时间后,再启动水泵,如水泵长时间停转容易导致温度不均而可能损伤电堆。水泵何时启动运转需根据不同电堆的特性而定。
同时,根据氢燃料电池冷却液出堆温度和环境温度,将氢燃料电池最大允许输出功率分为n个区间。在每个温度区间内,电堆的加载上限是根据电堆的加载能力和电堆电能的被接收能力来定义。在整车的应用中,电堆电能的接受能力主要包括动力电池的最大充电功率、正温度系数(Positive Temperature Coefficient, PTC)加热器的发热功率以及燃料电池空气压缩机的功耗。加载功率的设定既要尽可能提升加载功率,提升电堆自加热能力,以实现快速冷启动,又要确保动力电池不被过充。同时设置多边界条件,包括最小单体电压限值、最大加载功率限值、最大加载电流限值,对冷启动加载过程进行约束,氢燃料电池发动机的最大功率限制如图9所示。
电堆加载过程中,采用恒电压控制方法,通过双闭环控制算法,以稳定电堆电压为目标控制加载电压。目标电压根据出堆水温设定,经过以上边界条件约束后作为目标设定值。
图10中的数据所示,在各种边界条件下,氢燃料电池发动机功率不超过设定的上限,所以当氢燃料电池功率被加载到最高功率后,功率不会增加。在冷启动过程中,电堆电压始终保持稳定,以确保电池电压的一致性。
冷启动在线故障诊断是为了保证冷启动的顺利进行,对电堆及零部件进行保护,避免损坏。本文主要研究和测试了以下3种冷启动在线故障诊断策略。
(1)空气压力值采样故障诊断
入堆空气往往为湿空气,因此在低温下,空气入堆压力传感器由于附着有水而产生结冰,由于冰的作用,传感器的压力值会异常上升而产生入堆空气压力过高的误判,导致故障而使电堆停机。为避免此误判,设计了对入堆空气压力值的诊断及冗余控制。当入堆空气压力值异常升高时,通过对升高的幅值与斜率阈值进行分析,判断其是否为结冰导致,如判断为结冰导致,则以中冷器出口空气压力值为基础,通过流量和压力降进行计算,得出替代值,如图11所示。
(2)阀门卡滞故障诊断
通过对比阀门开度设定值与反馈值的差值,来判断阀门是否由于管道冰块卡滞。若差值大于限制,则判断为阀门结冰卡滞,无法进行冷启动,需要对阀门进行破冰处理。通过若干次破冰处理后,若阀门仍然卡滞,无法进行冷启动,则判定为阀门故障,停止冷启动,避免零部件及电堆的损伤。如图12所示,系统状态由“就绪(Ready)”进入“冷启动(Cold start)”,某阀门经过了开关自检,并进行了设定次数的破冰处理,最终冷启动成功。
(3)重复加载次数故障诊断
冷启动时,如第一次加载失败,可再次尝试加载,但如果重复加载次数过于频繁,可能导致质子交换膜穿孔,造成不可恢复的损伤[14]图13为本研究的冷启动失败重复加载过程。
进行详细分析后发现,在第一次冷启动加载失败后,电堆会执行降功率策略,无法稳定输出功率。此时,电堆电压将降至阈值以下,系统将停止工作。当电堆电压再次达到加载阈值时,电堆将继续再次输出功率。如果重复多次后失败,则确定冷启动失败。需要先使用其它解决方案(如辅助加热)来加热电堆,然后在达到设定的温度条件后重新启动系统。图13为冷启动加载失效判断的测量数据。在尝试加载次数达到故障设置阈值后,系统状态从冷启动状态进入紧急关机。
氢燃料电池堆在工作时产生水和热量。当氢燃料电池在低温下开始加负载时,产生的热量会使冰融化,但如果产生的热量不足,产生的水就会迅速冻结。如果氢燃料电池堆中反应产生的水的结冰速率高于冰的融化速率,则将导致冷启动故障[15]。因此,在冷启动时增加电堆功率可以有效地提高冷启动的成功率。如图14所示,在温度为-20 ℃时,通过增加冷启动电堆功率,冷启动时间明显缩短。
然而,在-30 ℃或更低的温度下,氢燃料电池的功率是有限的,并且所产生的热量也是有限的。如果只是通过自加热,冷启动时间更长,甚至冷启动失败。张建波等[16]通过冷启动专利的分类梳理指出,依靠附加热源预热电堆,可避免电堆在低温下启动初始阶段催化剂层以及气体扩散层(Gas Diffusion Layer, GDL)中形成大量的冰。
为了有效地提高冷启动性能,在热管理回路中设计了一个电加热器来加热电堆冷却液。在本研究的实际方案中,由于电堆冷却液温度主要保持在60~80 ℃,接近整个车辆的暖风加热温度,所以电堆的冷却回路和空调的热空气回路耦合共用加热器。该加热器可对电堆冷却回路和空调加热器的两个回路进行加热,也可利用电堆冷却回路的余热对空调加热器进行加热。这不仅降低了系统的复杂性,而且实现了对电堆余热的充分利用,提高了系统的整体能源效率。
本文主要研究了耦合加热模式,如图15所示。在控制器发出冷启动模式信号后,二通阀与三通阀均开启,使暖风回路与电堆冷却回路相通,加热器启动后,同时开启暖风水泵,热水经过暖风芯体及二通阀后流入电堆回路混合,可有效加热电堆回路冷却液。同时还可将热引入到其它部件,有助于零部件的化冰及防结冰,耦合加热后,成功实现了-30 ℃启动。
目前,氢燃料电池系统低温冷启动的核心技术是防止结冰和快速升温。本文研究表明,氢燃料电池系统的以下设计措施可以有效地帮助低温冷启动。
(1)零部件布置和管路走向应有利于排水,避免积水。
(2)传感器是易受结冰影响正常工作的零部件,需考虑采用疏水涂层,防止低温下传感器失效。
(3)停机时吹扫,停机前对电堆、部件、管道中的残余水进行吹扫排出,避免结冰。
(4)提出了恒压控制加载策略,在稳定电压的同时,增加自加热功率,稳定电压,确保单体电压一致性,保护其它用电设备。
(5)在冷启动过程中,实施过程诊断是为了确保冷启动的成功和保护部件。
(6)通过引入外部热源,对电堆、零部件及管路进行加热除冰,是实现低温冷启动的有效手段。
目前,燃料电池汽车行业基本已达到在-30 °C下、5 min内成功启动的技术水平。即便如此,关于低温冷启动的研究仍在进行中,启动时间、能耗方面仍然需要进行优化。因此,今后需要努力研究提高低温冷启动效率,降低能耗和氢耗。如整个系统的无积水设计、电堆启动自加热技术等,同样包括硬件设计和软件策略的优化。随着材料技术、电堆、组件设计技术和系统控制技术的不断进步,相信在未来3~5年内,可以实现-40 ℃低能耗快速启动,彻底解决氢燃料电池发动机的低温冷启动问题,助力氢燃料电池汽车普及。
