Warning triangle platesfor motor vehiclesarecompulsory certification products in China,and its stability against wind is a required test item. However, due to the incomplete description of the test method in GB 19151—2003 Warning triangles for motor vehicle, there is no unified test method, equipment and test norms in automotive industry, result in test precisions are different and low, hence poor repeatability. In this paper, the test method and test equipments are conceived, test norms are developed, and the test scheme is verified by means of simulation. Finally, a test scheme with high precision and strong repeatability is obtained, and prototype equipments are fabricated, the scheme is verified for the test of stability against wind of waning triangle plate, therefore the validity for test method and test equipments are verified.

机动车三角警告牌为国家强制性认证产品,其抗风稳定性为必检试验项目。但由于国标GB 19151—2003《机动车用三角警告牌》中对该项目测试方法描述不完整,汽车行业无统一测试方法、设备和测试规范,导致测试精度不统一、精度低,测试结果重复性较差。设计了机动车三角警告牌测试方法和试验设备,制定了测试规范。通过仿真进行了验证,最终得到了一个精度高,重复性好的解决方案,并制造出了测试设备,通过三角警告牌抗风稳定性测试,验证了测试方法和设备的有效性。

机动车三角警告牌为国家强制性认证产品,其抗风稳定性为必检试验项目。但由于国标GB 19151—2003《机动车用三角警告牌》中对该项目测试方法描述不完整,汽车行业无统一测试方法、设备和测试规范,导致测试精度不统一、精度低,测试结果重复性较差。设计了机动车三角警告牌测试方法和试验设备,制定了测试规范。通过仿真进行了验证,最终得到了一个精度高,重复性好的解决方案,并制造出了测试设备,通过三角警告牌抗风稳定性测试,验证了测试方法和设备的有效性。

In this paper, the test method and test equipments are conceived, test norms are developed, and the test scheme is verified by means of simulation. Finally, a test scheme with high precision and strong repeatability is obtained, and prototype equipments are fabricated, the scheme is verified for the test of stability against wind of waning triangle plate, therefore the validity for test method and test equipments are verified.

机动车用三角警告牌是强制法规件,并要求随机动车携带。当车辆发生故障或交通事故,妨碍交通又难以移动时,放置在来车方向,距离事故车辆50~100 m处,以提示后面的道路使用者停驶机动车的存在位置。要求机动车用三角警告牌使用便利、便于携带与放置,是机动车重要的安全附件。GB 19151—2003《机动车用三角警告牌》于2003年颁布实施,一直是强制性标准必检项目之一[1],GB 7258—2017《机动车运行安全技术条件》也规定:所有车辆应配备1个符合GB 19151—2003规定的三角警告牌[2]
抗风稳定性试验是GB 19151—2003《机动车用三角警告牌》[1]中的难点,也是比较难模拟的试验项目。GB 19151—2003规定该项试验中,三角警告牌应放置在60 km/h的风速中进行[1],但由于标准的风洞试验室造价昂贵,需要进行大量的空气动力学计算,目前国内的检测机构基本上都是用鼓风机,通过风速仪确定风速,简单替代进行试验。国家标准中对三角警告牌的主体结构、尺寸进行了严格的规定,但并未对其支撑装置形式进行限制,而不同的支撑装置其抗风稳定性截然不同,并且由于鼓风机的风场存在纵向不均匀,且横向风速不稳定的缺点,使得该项试验精度较低,且重复性较差。
因此通过科学的研究与设计方法,开发了一种新的测试方法与相应的测试设备——一种小型低速风洞,并通过有限元分析与CFD仿真对其结构与风场分布进行了模拟,以解决上述问题。
风洞是进行空气动力学研究的主要试验设备,风洞设计的主要任务是在动力装置功率最小和成本最低的情况下,提供各种速度范围内模型试验所必需的气动力环境,即希望在一个简单的风洞中能大范围地改变各种相似参数,实现最大范围的功能试验。然而经验表明,在技术上和经济上这都是不现实的。马赫数(Ma)是风速与音速的比值,是风洞的重要参数之一。通常将马赫数(Ma)划分为4个范围,从而导出4种基本类型的风洞:
Ma<0.40,为低速风洞;
0.40≤Ma<1.40,为跨声速风洞;
1.40≤Ma<5.00,为超声速风洞;
Ma≥5.00,为高超声速风洞[3]
本文所设计风洞的Ma=0.05,属低速风洞范畴。
要克服鼓风机风场的纵向不均匀和湍流强度高的缺点,采取风洞的形式是科学且合理的选择。但是由于试验室现有的空间结构以及开发成本的限制,需要对风洞的尺寸、结构以及其性能设计的侧重点进行有针对性的设计。
在满足三角警告牌试验区域风场符合标准规定的前提下,尽量的减小风洞直径,这也对成本的控制有利。同时由于试验室空间有限,且出风口附近不能有遮挡,风洞轴向尺寸不能超过6 m。对于结构,需要采用分段的形式,以提高其对风场的处理能力,将在下文中进行阐述。对于其性能的侧重点,选取了对试验精度影响较大的两方面进行研究,也就是上文提到的风场的纵向均匀性与湍流强度。
风洞主要由洞体、驱动系统和测量控制系统组成,各部分的形式因风洞类型而异。
洞体有一个能对模型进行必要测量和观察的试验段。试验段上游有提高气流匀直度、降低湍流度的稳定段,和使气流加速到所需流速的收缩段。根据本项目的实际情况,还需要增加稳定段与试验段的过渡段,因此采用了风机段-收缩段-稳定段-过渡段-试验段的洞体分段结构,见图1
驱动系统主要是为风洞提供足够空气流量,也是流速的动力源,一般情况下由风机配合控制系统来完成。
测量控制系统作用是按预定的试验程序,控制各种阀门、活动部件、模型姿态,并通过传感器,由数据采集与处理系统测得气流参数、模型姿态和相关的物理参数。
洞体的断面形状是由气动设计确定的,考虑到矩形断面有利于观察窗的开设,同时需要在试验段放置测试路面,路面平行于地面放置。标准中对路面尺寸的规定为1 500 mm×1 200 mm,因此将试验段纵向截面形状设置为方形,尺寸为1 350 mm×1 350 mm,比路面宽150 mm,长度为1 650 mm,比路面长150 mm,风扇段为了适应风扇旋转的需要断面形状设置为圆形。
收缩段作用是加速气流,同时保证气流均匀,不发生分离,使其达到试验所需要的速度。
收缩段应满足以下要求:
(1)气流沿收缩段流动时,洞壁上不出现气流分离;
(2)收缩段出口的气流要求均匀、平直而且稳定;
(3)收缩段不宜过长[4]
根据收缩比λ为进口面积S进口与出口面积S出口的比值,λ=S进口/S出口 =1.25,可确定直径D=0.8 m。
收缩段长度(L)一般可以采用直径(D)的0.5~1.0倍[3],取L=750 mm。
稳定段又称安定段。稳定段壳体与其前后段的连接采用法兰连接,采用法兰连接是为了便于内部件的安装和更换。稳定段内部通常装有整流装置。整流装置一般是指蜂窝器,其作用是对风扇段来的气流进行分层和导向。通过稳定段蜂窝器的作用,可以减小气流的分离和发散,改善稳定段气流特性,提高风洞的运行效率。蜂窝器由许多方形、圆形或六角形的等截面小管道并列组成,形状如同蜂窝,故名蜂窝器,如图2所示。从气流损失方面来看,六边形蜂窝器管道的阻力损失最小,方形次之,圆形最差[3]。从加工制造方面来看,圆形和方形蜂窝器加工制造简单,因而成本低,六角形蜂窝管加工制造比较难,成本也高。圆形截面蜂窝器圆管内部气流阻力较小、流动均匀,且具有成本的显著优势,因此选择圆形蜂窝器。
为达到较好的整流效果,单个小管道直径取为50 mm,长度为200 mm。在保证使气流平稳的条件下,稳定段的直径取800 mm,长度取750 mm。
过渡段位于稳定段之后和试验段前,其作用是过渡连接这2个部分。因为稳定段截面是圆形的,而试验段截面是矩形的,二者不能够通过直接接触进行连接。过渡段能很好的将这2个部分进行过渡连接,从而减少因为截面形状发生变化而引起气体流动状态的改变。直流式低速风洞试验平台是由各部分结构通过法兰和螺母连接组装而成。过渡段的长度并没有严格的设计要求,但其长度应适宜,过长会增加风洞设备的制造成本,过短又会影响到风扇段气流流动特性。本节结合稳定段和试验段相应的结构参数,对过渡段进行改进设计,最终确定过渡段长度为500 mm。
三角警示牌检测设备中洞体分为风机段、收缩段、稳定段、过渡段和试验段。连接部分采用螺栓均布连接,在连接处均采用棉质和皮质密封材料密封,防止在试验过程中出现漏风的现象。
根据风洞的尺寸不同,风洞洞体可以选择木结构、钢筋混凝土结构、钢结构或混合结构。这3种材料各有优缺点,但就风洞气流品质来讲,这3种材料之间是没有差别的。木材和钢筋混凝土是航空声学风洞的首选材料,因这些材料的传声性能差而有助于减弱风洞壳体产生的噪声。木结构质量轻,容易加工和改造,吸收振动和噪声的效果比较好,价格也相对便宜。因此,小型风洞和中型低速风洞的收缩段、试验段、第一扩散段多采用木结构。近年来,由于木材缺乏,国家政策限制木材的使用,因此纯木结构风洞较少,多采用钢木混合结构。
钢筋混凝土结构不怕日晒、雨淋自然环境的影响,材料容易获得,易形成复杂的形状,吸振和隔声效果好。钢结构强度高,可焊接成大型管道和结构件,焊接管道和容器的密封性好,可承受高的内压,可进行机械加工获得高的制造精度。与木结构和钢筋混凝土结构相比,钢结构风洞洞体有利于风洞内外的传热。只要对钢结构洞体表面进行防腐涂层处理,则洞体就不会受到气候环境的影响,而使其使用寿命延长。而且钢结构风洞施工周期较短(可以与基础施工并行施工),所以,大、中、小型低速风洞洞体均可以采用钢结构,但应对钢结构风洞洞体进行动态分析,以防止风洞洞体剧烈振动,尤其是要避免洞体发生共振。考虑到加工工艺性和方便移动的特性,三角警示牌的检测设备采用钢结构焊接制作。
根据方案设计确定的尺寸结构,利用SolidWorks建模,得到系统的三维模型如图3所示。
将搭建的三维模型导入到ANSYS中后,利用Static structural模块对设计的模型进行静力学受力分析[5],模型导入ANSYS后如图4所示。
网格划分采用四面体划分方法[6],网格大小为默认值,具体参数设定和划分结果分别如表1图5所示。
在约束的设置上,采用风机和稳定段的下底面和试验段的地面作为固定约束,并在整个试验检测设备的质心位置施加一个标准重力,方向为-Y方向,具体的施加方法如图6所示经过计算得到整个系统的变形和应力云图,分别如图7图8所示。
从仿真结果可以看出系统的最大变形在风机位置处,由于风机质量较大引起的较大变形,最大变形量为0.02 mm(图7)。从图8可以看出最大应力为1.67 MPa,也是发生在风机位置处,由此可以看出此系统在无外力作用下产生的变形可以基本忽略,系统可靠性较高。
风洞动态试验的复杂性决定了需要从硬件、软件2方面入手,以提高试验的精细化程度,而仿真技术则是试验设计评估和数据分析的有效手段[7]
利用SolidWorks Flow Simulation软件对尺寸确定的风道进行CFD仿真[8],入口体积流量为9.785 m3/s,出口保持环境压力,如图9所示。风道纵向剖面和横截面的速度云图如图9~图11所示。从图10中可以看出,三角牌所处横截面的风场分布从外至内风速先增大后减小,最大风速为20.5 m/s,能够满足标准需求的16.7 m/s(60 km/h)的要求。
根据GB19151—2003《机动车用三角警告牌》中要求,三角牌的形状尺寸及与路面、风道的相对位置如图12所示,其中路面的厚度为100 mm。
为了更好的将气流作用在三角牌的警告面上,将试验段的风道相对稳定段进行向上偏心设计,路面上表面至风道底面的距离设计为140 mm,路面上表面与稳定段风道内壁相切,如图13所示。
对偏心设计后的风道进行CFD仿真,结果如图14~图15所示。由图14可见,与原来无偏心设计的风道比,偏心设计后的风道气流能够更加集中在三角牌警告面所在区域。
图15表明风速的最大值出现在风道中的位置高于三角牌的最上端,三角牌最上端所处的位置处于风速中心较小的区域,三角牌所受到的倾覆力矩不是最大值。基于此考虑将路面在风道偏心设计的基础上再往上移动230 mm,移动后的路面、三角牌和风道的相对位置如图16~图17所示。对路面上移设计后的风道进行CFD仿真,结果如图18所示。
可以看出当路面上移设计后三角牌最上端所处的位置处于风速最大的区域,三角牌所受到的倾覆力矩为最大。
考虑到实际由于轴流风机的工作原理导致的气流的脉动性,为了使到达三角牌警告面的气流更加平稳,在风道的稳定段处加装圆形蜂窝网,如图19所示。加装蜂窝网后的风道CFD仿真如图20所示,可以看出,相对未安装蜂窝网的风道气流,在三角牌警告面处的速度更加均匀。
由上面CFD仿真结果可以看出,无论风道是否安装蜂窝网,三角牌警告面处的横截面中心区域气流速度较低,经分析可知,由于轴流风机异步电机较大的尺寸,对于气流稳定性的影响也不可忽略,因此考虑在蜂窝管的中心处开孔,如图21所示。对安装开口蜂窝网的风道进行CFD仿真,如图22所示,其在横截面处的气流速度更加均匀。
由于不同马赫数的风洞风场特点不一,因此在评价不同马赫数风洞的时候,便会有针对性的选取对风洞风场影响最大的参数进行测量。如当Ma≤0.6时,湍流度(速度脉动)是气流的主要影响因素,压力脉动和温度脉动可忽略;当0.6≤Ma≤1.3时,压力脉动是气流主要的影响因素,湍流度和温度脉动可忽略[9];而本文所设计风洞的马赫数远小于0.6,因此对其湍流度进行评价是必要的。普通测试风洞一般要求湍流强度小于2%。
根据流体力学知识,湍流强度等于湍流脉动速度与平均速度的比值,可用测试风速-时间历程数据求解平均值和标准差,从而求解出湍流强度[10],如式(1)。

式中,I为湍流强度;std(v)为风速标准差;mean(v)为风速平均值。
调试过程中,风速测量曲线(风速-时间历程曲线)及平均值、标准差如图23所示,曲线中的峰值主要是轴流风机的特性与风洞尺寸因素造成的小幅气流脉动。
根据式(1)可求得湍流强度,测试结果显示湍流强度为1.86%,小于2%,表明湍流较弱,满足普通测试风洞的一般要求[3]
本试验的试验件为薄平面造型,垂直于风场流动方向放置。因此对该试验纵向平面的风场均匀性进行测量与评价是必要的。
在GB 19151—2003中,未对风场的风速误差做具体量化要求,但从其5.10条款明确中指出[1],“将警告牌安置好后,使其经受动态压力为180 Pa的气流(相当于60 km/h)作用3 min。”从风场动压与风速的换算可得知其对风速误差的量化要求,分析如下。
标准状态下动压与风速的转换公式,如式(2)。

式中,q为动压;r为空气重度;v为风速。标准状态下取r=0.012 25 kN/m3g=9.8 m/s2
因此,60 km/h的风速产生的标准状态下的动压为173.61 Pa。与标准要求的180.00 Pa的误差为3.55%,确定为本评价方案的误差要求。
风场方案的优化一直围绕着三角警告牌所在承载截面来进行。将样机中三角警告牌中心点p1调节至风速为16.70 m/s,对顶点p2、底边左边缘点p3与底边右边缘点p4进行风速测量,取每个测量点风速的3 min平均值,测得p2=16.86 m/s、p3=16.77 m/s、p4=16.83 m/s,对p1~p4计算均方根误差:

式中,RMSE为风场纵向分布均方根误差;pi为风速实测值;$\widehat{{p}_{i}}$为风速设定目标值,取16.70 m/s;n为测量次数。
计算结果表明试验截面风场纵向风速分布均方根误差为0.109 m/s,其最大偏差发生在p2点,偏差约为0.96%,低于3.55%,可满足试验需求。
通过对测试方法的研究,确定了测试设备的形式,进而对方案进行构思,并在仿真后不断调整方案细节,最终得到了一个目前行业内测试精度最高的测试方法与对应的试验设备。在整个设计开发过程中,充分利用了现有的知识资源,经过多次仿真验证,对方案进行试验性调整,极大降低了开发成本与时间。
这个方案的形成,不仅克服了三角警告牌抗风稳定性项目长期以来的测试方法不完善、测试精度低、可重复性低的缺陷,更填补了类似的小型部件的垂直截面抗风稳定性试验的测试方法与设备的空白。由于方案的成本较低,精度可满足大多数试验需求,对类似试验需求的部件提供了一个具有切实可行的解决方案,并且有助于推进相关测试的规范化与标准化。
