In order to improve the endurance of the vehicle, with the goal of reducing the vehicle’s wind resistance and optimizing its aerodynamic performance, taking the vehicle’s aerodynamic development process as the starting point, the fluid analysis software STAR-CCM+ is used to simulate the aerodynamic performance of a certain pure electric SUV model. Taking into account the principles of overall aerodynamic design, the definition of styling style, and engineering feasibility, multiple drag reduction optimization schemes are proposed from the perspectives of exterior styling and bottom guard plate. (1) Based on the principle of “front circle”, the airflow in the front bumper area is separated and optimized into a more body fitting surface, reducing the positive pressure and energy dissipation at the front; (2) Based on the “behind rear” principle, effective improvement of the airflow state at the rear end is achieved through tail wing sealing, partial downward pressure on the roof, inward retraction of the side wings in Y direction, partial upward movement of the tail light area, and optimization of the bottom profile of the rear bumper, which increased the negative pressure at the rear and further reduced the overall wind resistance of the vehicle; (3) By optimizing the aerodynamic wheel rims, flattened full coverage bottom guard plates, and other local details, the vortex shape in the wheel cavity area and the flow of bottom airflow are effectively improved, ultimately resulting in a drag reduction rate of over 30% for the SUV. The drag coefficient is controlled within 0.28, effectively reducing the overall drag coefficient of the vehicle, meeting the development needs of vehicle performance, and improving the endurance of the SUV model.

为了提升汽车续航能力,以降低整车风阻车型、优化空气动力学性能为目标,以整车空气动力学开发流程为切入点,运用流体分析软件STAR-CCM+对某纯电SUV车型进行空气动力学性能仿真,兼顾整车空气动力学设计原则、造型风格定义、工程可行性,从外观造型及底部护板两个方向提出多种降阻优化方案。(1)基于“前圆”原则,将前保险杠区域的气流分离优化成更加贴体流动的型面,降低了前部正压和能量耗散;(2)基于“后方”原则,通过尾翼封堵、顶棚局部下压、侧翼Y向内收、尾灯区域局部上抬及后保险杠底端型面优化方案,有效改善尾部气流流动状态,增大了尾部负压,进一步降低了整车风阻;(3)通过对气动轮辋、平整化的全覆盖式底护板及其他局部细节优化,有效提高了轮腔区域涡流形态及底部气流的流动,最终实现SUV的降阻率超过30%,风阻系数控制在0.28以内,有效降低了整车风阻系数,满足了整车性能的开发需求,提升了该SUV车型的续航能力。

为了提升汽车续航能力,以降低整车风阻车型、优化空气动力学性能为目标,以整车空气动力学开发流程为切入点,运用流体分析软件STAR-CCM+对某纯电SUV车型进行空气动力学性能仿真,兼顾整车空气动力学设计原则、造型风格定义、工程可行性,从外观造型及底部护板两个方向提出多种降阻优化方案。(1)基于“前圆”原则,将前保险杠区域的气流分离优化成更加贴体流动的型面,降低了前部正压和能量耗散;(2)基于“后方”原则,通过尾翼封堵、顶棚局部下压、侧翼Y向内收、尾灯区域局部上抬及后保险杠底端型面优化方案,有效改善尾部气流流动状态,增大了尾部负压,进一步降低了整车风阻;(3)通过对气动轮辋、平整化的全覆盖式底护板及其他局部细节优化,有效提高了轮腔区域涡流形态及底部气流的流动,最终实现SUV的降阻率超过30%,风阻系数控制在0.28以内,有效降低了整车风阻系数,满足了整车性能的开发需求,提升了该SUV车型的续航能力。

In order to improve the endurance of the vehicle, with the goal of reducing the vehicle’s wind resistance and optimizing its aerodynamic performance, taking the vehicle’s aerodynamic development process as the starting point, the fluid analysis software STAR-CCM+ is used to simulate the aerodynamic performance of a certain pure electric SUV model. Taking into account the principles of overall aerodynamic design, the definition of styling style, and engineering feasibility, multiple drag reduction optimization schemes are proposed from the perspectives of exterior styling and bottom guard plate. (1) Based on the principle of “front circle”, the airflow in the front bumper area is separated and optimized into a more body fitting surface, reducing the positive pressure and energy dissipation at the front; (2) Based on the “behind rear” principle, effective improvement of the airflow state at the rear end is achieved through tail wing sealing, partial downward pressure on the roof, inward retraction of the side wings in Y direction, partial upward movement of the tail light area, and optimization of the bottom profile of the rear bumper, which increased the negative pressure at the rear and further reduced the overall wind resistance of the vehicle; (3) By optimizing the aerodynamic wheel rims, flattened full coverage bottom guard plates, and other local details, the vortex shape in the wheel cavity area and the flow of bottom airflow are effectively improved, ultimately resulting in a drag reduction rate of over 30% for the SUV. The drag coefficient is controlled within 0.28, effectively reducing the overall drag coefficient of the vehicle, meeting the development needs of vehicle performance, and improving the endurance of the SUV model.

随着汽车行业的高速蓬勃发展,新能源汽车已成为全球各大车企重点研发方向,然而新能源汽车续航能力一直是用户关注的焦点。解决纯电动汽车续航能力的方式主要有2种:一是提高整车电池容量及其密度,但基于现有动力电池储能技术瓶颈限制,突破技术难关道阻且长;二是降低行驶阻力中的整车风阻。整车风阻主要受风阻系数Cd和迎风面积A的影响,迎面面积A受整车尺寸的影响一般不进行特别控制。一般意义上来说,降低整车风阻就是降低风阻系数。当整车风阻每降低10%,续航能力就会相应提升7%,甚至更多[1]
余凤梅等[2]介绍了小改款车型的空气动力学设计方法,没有从全局系统性介绍全新整车空气动力学开发情况;陈明等[3]介绍了前保险杠上大深度的降阻设计方法,没有从整体考虑是否适用该车型造型风格;Xiao等[4]对简化的概念车型进行分析,未全面考虑工程可行性。故本文以全新整车空气动力学开发流程作为切入点,对某纯电动SUV车型运用流体分析软件STAR-CCM+进行空气动力学性能仿真,兼顾造型风格及底部护板提出可实施性降阻优化方案。通过与造型设计师及工程技术人员的协同验证,进行系统化开发,使得大部分方案得以落实,旨在有效降低整车风阻系数,提升整车续航能力。
汽车空气动力学分析方法主要有2种:一种是风洞试验测试,其测试结果精度高,但有许多局限性(如成本高、周期长等);另一种是运用计算流体动力学(Computational Fluid Dynamics, CFD)方法进行仿真分析,CFD方法弥补了风洞试验的诸多缺点。因此,运用CFD方法对汽车空气动力学性能进行分析与优化是一种比较有效的途径[5]。整车外流场分析与整车空气动力学性能协同交互流程见图1
首先,通过有限元分析前处理软件ANSA对某纯电动SUV进行外观计算机辅助造型(Computer-Aided Styling, CAS)和车身地板、前/后悬架、机舱等零部件数据几何处理、网格化和零部件名称划分;然后,将整车网格文件以(.nas)格式导入分析软件STAR-CCM+中;最后,对整车周围区域设置一级网格加密,并生成Trimmer流体网格。同时创建一个足够大的虚拟风洞计算域模拟车辆行驶场景。
流体计算域设为稳态定常(在流体力学或传热学中,速度、压力、温度等不随时间变化的状态)、三维不可压缩,采用雷诺时均N-S方程和Realizable k-ε湍流模型,离散格式为二阶迎风差分。
车头前部:整车计算域的进口设为速度进口,同整车行驶速度,一般设为120 km/h;车位后部:出口设为压力出口,设为0 MPa。仿真模型中需将地面设为滑移地面,模拟路面效应,大小与入口速度保持一致;周围3个面均设置为非滑移壁面;车身表面设为壁面,将车轮设为局部旋转;散热器及冷凝器均设为多孔介质。仿真计算中已忽略空气温度及湿度的影响,整车计算域见图2
风阻系数表征整车外形的气动特性,其整体设计原则为“前圆后方”,即车头区域圆润减小风阻,车尾四周趋于锋锐设计。气流被前保险杠承接至前保险杠两侧及机盖区域,低矮的车头及前保险杠圆滑过渡能够减小车辆的正向迎风冲击。在车辆的后部,锋锐的造型设计有助于气流的分离,核心涡流区远离后背门及后保险杠区域,减小尾部涡流对该区域的负压拖拽。
底盘配置全覆盖平整底护板,引导气流更加平顺地通过,减少气流直接冲击底盘,降低车底的涡流耗散。前、后轮扰流板可阻挡气流直接冲击车轮,可降低轮腔周围处的涡流耗散。
参照Adjoint Solver[6]外表面敏感度分析技术,梳理了纯电动SUV车型开发中外造型位置对整车风阻的影响及降阻量区间,见表1。同时,根据车身造型和底护板设计两方面进行相应的降阻优化,更好地提高空气动力学性能和开发效率。
造型设计师在创作车身造型初稿效果时将前保险杠两侧型面设计为凹槽特征,用来增加SUV三维立体层次的视觉效果。但在空气动力性能设计方面,前方来流冲击车头产生正压后,气流一方面流向前保险杠两侧凹槽使其表面产生局部正压,另一方面来流会在凹槽侧面发生气流分离,增加能量耗散,增大整车风阻。
兼顾“前圆后方”设计理念、整车造型需求并考虑行人安全等因素,首先将前保险杠凹槽外侧的棱线特征进行倒圆角处理,作为仿真模型的基础状态为后续仿真分析作参考标准,其中Z为车高方向某高度的横截面,见图3
对前保险杠凹槽区域进行流体仿真分析,见图4。从图4可知,原始状态时前保险杠两侧与雾灯拐角处X向存在50 mm的深度段差(X向为车长方向某长度的横截面,下同)。前方高速来流首先直接冲击其内侧面形成局部正压,随后在拐角棱线外侧发生较大的气流分离,同时在前轮侧面形成了较大的拖拽涡,导致大量的能量耗散不利于其后方车身的贴体性。从图4基础状态可以看出,前保险杠两侧凹槽棱线处进行R6 mm倒角后,前保险杠两侧凹槽外侧处的气流分离在一定范围上有明显减少,使其在Y向上的分离边界更加靠近车身(Y向为车宽方向某宽度的横截面,下同),可使Cd降低2.4%。
从前保险杠棱线倒角后的凹槽内侧面区域开前后贯通孔式气帘到前防溅垫上,气帘结构形式如图5所示。一般情况下,气帘入口越大,风阻越小[2]
图5可知,气帘b比a入口宽度大,进入气帘通道的气流多,前保险杠侧面的分离就越小,风阻也越小。同时气帘前端气流入口流速变缓、尾端出口速度变快,进一步减少周围气流的紊乱度。经仿真分析发现,当气帘出口Y向宽度在10~20 mm内,气帘出口越宽,气帘通道内气流流速就越快,凹槽侧面的分离区就越小,降阻效果越明显(图6)。但由于受前轮眉工程周围边界限制,气帘出口Y向宽度为20 mm后再加宽只能向Y向内侧加宽,导致气流直接冲击前轮,产生更高更大的正压力区域,反而会增大风阻,最终Cd降低3.2%。
前保险杠凹槽型面Y向内收,几何截面如图7所示。虽然在前保险杠两侧凹槽处添加了前后通孔式气帘通道,使棱线内外侧气流得到了一定改善,但由于要强调前轮眉区域的造型立体层次效果,其与前保险杠以小折线方式进行搭接,该型面前保险杠轮眉末端气流分离区域仍然较大。
基础状态、优化方案1和优化方案2气流速度矢量对比如图8所示。从图8c可以看出,在添加气帘的基础上使前保险杠凹槽型面向中心面Y0内收,气流在前保险杠凹槽倒角处分离后又重新附着在前轮眉的搭接区域,使得高速来流在该区域分离进一步减弱,贴体性更好,最终Cd降低0.8%。
前保险杠两侧下端型面Y向外扩,以便遮挡更多的前轮,同时此方案兼顾风阻性能以及造型越野风格,Y向仍有40 mm未遮挡,如图9所示。
图10为基础状态与优化方案3车身表面压力系数对比图。相对于基础状态,前保险杠两侧下端型面Y向外扩方案优化后遮挡前轮部分更多,既减少了气流对前轮的正压力,又减少了气流进入轮腔引起的紊乱,最终Cd降低0.6%。
因车尾受涡流旋转的离心作用,涡流中心处的负压较小,所以应使涡流中心的位置尽可能远离车尾。通常来说,尾部采用圆弧状时,气流受壁面康达效应(Coanda Effect)和尾涡区内负压共同作用时,易使车尾气流沿车身外表面贴体流动,从而使尾涡中心更加靠近车尾。而对带有明显分离边缘的车尾来说,气流会在边缘处迅速提前分离,会推迟气流向尾涡中心区内卷,因而车尾的尾涡中心就会更加远离车身表面。另一方面,圆弧形状的车尾型面在不同雷诺数状态下气流的分离位置也不断变化,但是相比于尖锐边缘的车尾,其分离位置相对固定不变,使尾涡的形态和风阻系数更稳定[6]
镂空尾翼型面优化。由于初版尾翼采用镂空式设计,从机盖、前风挡、顶棚流过的大部分气流最终会沿着顶棚末端的切线直接从尾翼镂空区间中流过,相比封闭式尾翼,多了一股强度大的下洗气流,使其以更加贴近车身的形式流入车尾,增大了前后压差阻力。
为了减小从镂空处流过的气流,使尾部气流远离车尾,初步设计了4种的气流方案,几何截面如图11所示。方案a在顶棚末端区域局部上抬,基本上保留了原造型风格;方案b在镂空处前方添加Y向扰流板,类似轿车尾部末端降阻常用的小鸭尾构造;方案c将尾翼末端X向延长;方案d完全封堵为非镂空尾翼。前2种方案只要调整到合适的尺寸降阻量几乎相当,Cd降低1%;方案c和方案d组合后效果最为明显。与造型及工程部门协同,确定尾翼进行封堵且X向延长30 mm,最终Cd降低1.5%。
图12表明,镂空尾翼进行封堵后,原来从镂空处流经的气流必须调整为从尾翼上表面流过,这样后方形成的尾涡中心也相应的远离车尾,使背部恢复压力得以提升,最终Cd降低1%。
顶棚型面优化。B柱以后的顶棚及尾翼部分需旋转下压,结合后排乘员头部空间的边界限制,Z向最大位置可下压25 mm,见图13
图14表明,将顶棚及尾翼部分旋转下压后,使上部气流向斜下后方流动,会吸引下部气流向斜上方流动,上、下气流总体达到均衡态,使总压力系数为0的等值面的上、下端X向距离差$\left|{X}_{1}\right|-\left|{X}_{2}\right|$变小,减小了能量耗散,最终Cd降低0.8%。
侧翼沿车宽Y向内收,且末端呈平面状并与后风挡存在一定垂直段差,几何截面如图15所示。
图16表明,优化后气流从侧翼末端棱线处分离并向后方流动,改变原先沿着内收型面进入车尾的气流,降低了尾部气流紊乱度,最终Cd降低1.2%。
尾灯区域局部上抬增大曲率,使其向“后方”方向调整型面,几何截面如图17所示。
图18表明,尾灯区域“后方”优化后,从圆弧状尾灯表面贴体进入车尾的气流有所减少,增加了等值面规则性,最终Cd降低0.8%。
对后保险杠底端型面进行优化,后保险杠底端向斜上后方调整,过渡处采用明显的棱线特征,且正好满足离去角极限边界,几何截面如图19所示。
图20可知,基础状态由于后保险杠底部采用大圆弧曲率过渡,气流会沿着外表面向后上方流动,导致尾部静压恢复变差,进而增大整车压差阻力。优化后会迫使气流在棱线处果断提前分离,进而达到抑制气流上洗的目的,也为上、下两个准二维涡互相平衡能量提供条件,以此增大恢复背压力,最终Cd降低0.8%。
对尾翼、侧翼、尾灯进行优化后,对后保险杠底端型面进行优化,整个尾部四周形成了造型风格内可接受的“后方”锋利设计,综合提高了车身尾部区域压力恢复,降低整车风阻。
研究表明,车轮/轮腔区域引起的风阻约占整车风阻的25%左右。故车轮的气动轮辋优化在整车空气动力学性能开发过程中非常重要。轮辋总体设计要求包括:轮辋封堵多、镂空少,避免轮腔附近气流横向向内或向外流动,减少扰动。轮辋侧面Y向平整度高,引导气流贴体流动,减少车轮侧面及其附近的气流分离。在确保制动散热需求的条件下,对主销车型配置的18寸轮辋通过减小镂空面积、增加侧面平整等方式来梳理紊流、减小分离区,轮辋造型及几何截面如图21图22所示。
图23可知,相对于轮辋造型a,造型b的主要变化是降低了镂空率,减少了轮辋内外气流的彼此扰动,使侧面气流更加贴体流动;相对于轮辋造型b,造型c的主要变化是减小Y向段差、增加轮辋侧面平整度,进一步使侧面气流贴近轮辋外侧面。由表2轮辋的镂空比与降阻率可知,对整车风阻而言,轮辋Y向平整度比镂空率更具敏感度,最终Cd降低2.4%。
车身底部气流受地面和车身下地板的挤压效应、旋转车轮的扰动以及整车底部凹凸不平整度的交互作用,掌控气流难度非常大。总体原则是尽量降低气流的动量损失,具体包括:在纵向垂直截面上,气流从前保险杠下方受到压缩后进入底部,需控制气流在车底表面附着,因为气流脱体严重后就很容易直接冲击地面,造成巨大的动量损失;在车身底部的水平截面上,气流受到旋转车轮的影响,会在其后方产生大的气流分离区,挤压车身底部气流向中间Y0面区域流动,造成大的动量损失。综上所述,要在车身底部布置全覆盖式底护板,使气流更加平顺地从前向后贴体流动。对标该SUV车型竞品车型,发现其一般包括前/后轮扰流板、前保险杠下导流板、机舱下护板、电池包前/后护板、车身侧护板、后悬架护板和后保险杠下护板等,底护板布置形式如图24所示。通过对前/后保险杠的离地高度和布置形式、前/后轮扰流板的高度和形状等因素进行了大量的仿真验证,进一步降低动量损失。
图25可知,添加全覆盖底护板后,气流贴着底护板下表面流动,减少了优化前气流对底盘零部件的直接冲击和涡流,最终Cd降低15.6%。
对SUV车型其他外造型和底护板区域进行了许多细节优化,如:机盖前端倒圆角、前保险杠翻边与前保险杠下导流圆滑过渡、车身侧面外扩(减少内凹)、A柱加宽及增加饱满度、门槛下饰板末端外扩、前/后轮眉型面内收、尾翼末端型面尖角化、护板安装孔槽形式、前保险杠下护板两侧反凹设计、后保险杠护板两侧导流筋等。以上方案均能有效改善车身相应区域细节位置的气流流动,对降阻有一定的贡献,如表3所示。
通过流体仿真分析软件STAR-CCM+,完成对某纯电动SUV车型CFD建模模拟与降阻优化分析。兼顾整车空气动力学设计原则与造型风格定义、工程可行性等内容,先后推动并落实了近30项降阻方案。
(1)基于“前圆”原则,在前保险杠两侧气流分离明显的情况下,通过局部倒圆角、添加前后通孔式气帘、前保险杠两侧凹槽Y向内收等优化方案,将前保险杠区域的气流分离优化成更加贴体流动的型面,降低了前部正压和能量耗散。
(2)基于“后方”原则,在保证造型风格的前提下,通过尾翼封堵、顶棚局部下压、侧翼Y向内收、尾灯区域局部上抬及后保险杠底端型面优化等方案,有效改善尾部气流流动状态,增大了尾部负压,进一步降低了整车风阻。
(3)通过对气动轮辋、平整化的全覆盖式底护板及其他局部细节优化,有效提高了轮腔区域涡流形态及底部气流的流动,最终使SUV的降阻率超过30%,将其风阻系数控制在0.275以内,达成了项目预期指标。
