With the widespread popularity of new energy vehicle models, electrical compressor operation noise is one of the main sources of electric vehicle noise. In order to analyze the mechanism of noise generation and clarify the noise characteristics and main transmission paths, this paper focuses on the study of order noise in electric compressor noise, and summarize the identification and optimization control methods of electric compressor noise based on the sources-path-response analysis model combined with engineering development examples. The research results indicate that: compared to traditional methods such as suppressing the compressor’s vibration force level and optimizing the vibration isolation capability of the transmission path, adopting a speed avoidance control strategy for the electric compressor to control the first-order booming noise is more cost-effective; optimizing and controlling the vibration isolation capability of the mounting brackets for the compressor and cooling fan are key to reducing the perceived amplitude of beat frequency noise inside the vehicle; based on the principle of auditory masking, the acceptance threshold for electromagnetic noise of the electric compressor can be increased by reasonably amplifying the noise of the cooling fan.

随着新能源车型的广泛普及,电动压缩机噪声逐渐成为电动车噪声的主要来源。为了分析其发声机理,明确其噪声特征和主要传递路径,重点针对电动压缩机噪声中的阶次噪声问题展开研究,基于激励源-路径-响应分析模型并结合工程开发实例,总结电动压缩机噪声识别和优化控制方法。研究结果表明,相比于抑制压缩机起振力水平和优化传递路径隔振能力等传统方法,采用电动压缩机转速避让控制策略控制压缩机一阶轰鸣音更具性价比;通过优化和控制压缩机及散热风扇安装支架隔振能力以降低车内拍频感幅度是控制压缩机散热风扇拍频音的关键;基于声学掩蔽效应原理,可以通过合理增大散热风扇噪声,提升顾客对于电动压缩机电磁噪声的接受阈值。

随着新能源车型的广泛普及,电动压缩机噪声逐渐成为电动车噪声的主要来源。为了分析其发声机理,明确其噪声特征和主要传递路径,重点针对电动压缩机噪声中的阶次噪声问题展开研究,基于激励源-路径-响应分析模型并结合工程开发实例,总结电动压缩机噪声识别和优化控制方法。研究结果表明,相比于抑制压缩机起振力水平和优化传递路径隔振能力等传统方法,采用电动压缩机转速避让控制策略控制压缩机一阶轰鸣音更具性价比;通过优化和控制压缩机及散热风扇安装支架隔振能力以降低车内拍频感幅度是控制压缩机散热风扇拍频音的关键;基于声学掩蔽效应原理,可以通过合理增大散热风扇噪声,提升顾客对于电动压缩机电磁噪声的接受阈值。

With the widespread popularity of new energy vehicle models, electrical compressor operation noise is one of the main sources of electric vehicle noise. In order to analyze the mechanism of noise generation and clarify the noise characteristics and main transmission paths, this paper focuses on the study of order noise in electric compressor noise, and summarize the identification and optimization control methods of electric compressor noise based on the sources-path-response analysis model combined with engineering development examples. The research results indicate that: compared to traditional methods such as suppressing the compressor’s vibration force level and optimizing the vibration isolation capability of the transmission path, adopting a speed avoidance control strategy for the electric compressor to control the first-order booming noise is more cost-effective; optimizing and controlling the vibration isolation capability of the mounting brackets for the compressor and cooling fan are key to reducing the perceived amplitude of beat frequency noise inside the vehicle; based on the principle of auditory masking, the acceptance threshold for electromagnetic noise of the electric compressor can be increased by reasonably amplifying the noise of the cooling fan.

随着生活水平提升,消费者对于汽车舒适性的期望日益增长,噪声、振动与声振粗糙度(Noise Vibration Harshness,NVH)性能作为衡量舒适性的重要指标,在消费者购车和日常使用决策中占据重要地位。与传统燃油汽车相比,电动汽车(Electric Vehicle,EV)缺乏发动机噪声的掩蔽效应,其他机构件的运行噪声更明显。其中空调系统部件多、使用工况复杂,且各部件既可单独运行,也可同时运行,导致空调系统工作噪声问题日益凸显。在怠速和中低速行驶场景中,空调系统噪声成为车内、外噪声抱怨的主要来源。
陈江艳等[1]针对压缩机、压缩机支架、车体和车内声腔模态共振耦合引起的电动压缩机一阶轰鸣音问题进行了研究,通过比对压缩机台架和整车安装状态的差异,同时结合轰鸣音在车内三排座位上的噪声值差异表现,明确了压缩机一阶轰鸣音的发生机理为:压缩机一阶振动激励经实车支架放大后传递至车身,致使车身薄壁件共振并与车内声腔耦合,从而向车内辐射低频噪声。谭善明等[2]针对压缩机激励,通过动力总成悬置传递引起的一阶轰鸣音进行了研究,通过降低压缩机转速和调整动力总成悬置刚度,从振动源和传递路径上降低了车内轰鸣音水平。赵彤航等[3]针对热泵空调的高频电磁辐射噪声课题进行了研究,提出了声学包要根据压缩机辐射噪声的频谱特性进行设计,既要考虑声学材料的中高频吸声性能、低频隔声性能,也要考虑声学包材料的环保、耐久和密封等性能要求。
现有研究针对电动压缩机一阶轰鸣音的解决思路倾向于抑制压缩机振动水平、提升传递路径隔振能力及实现共振解耦。针对压缩机电磁噪声问题,则通常采用包裹声学包隔音罩的方法。上述解决方法虽然能够在一定程度上改善压缩机噪声水平,但均大幅增加开发成本。本文重点针对电动压缩机噪声中的阶次噪声问题开展了研究,特别是针对压缩机一阶轰鸣音、拍频音及电磁噪声。通过分析发声机理,明确其噪声特征和主要传递路径。本研究总结了电动压缩机噪声的识别和优化控制方法,提出了一种通过调整空调系统的软件控制逻辑的低成本解决方案,并通过工程实例验证了该控制方法的有效性,为解决同类型工程问题提供参考。
EV空调系统的关键组件主要包括电动压缩机、前端散热风扇、供热通风空气调节(Heating, Ventilation and Air Conditioning,HVAC)总成、高低压配管、电子水泵及其他附件,可以实现调节座舱温湿度、动力总成散热以及电池温控的功能。电动压缩机是空调系统的核心部件,为了满足座舱环境调节和整车热管理的动态需求,电动压缩机的转速范围通常为800~8 000 r/min。由于使用工况复杂、调速范围宽、激励频域广,电动压缩机噪声成为空调系统噪声的主要来源。根据激励力产生机理,EV空调系统中的电动压缩机噪声主要可分为3个类型:
(1)压缩机进排气周期性脉动或动平衡不良引起的一阶偏心激励力,通过压缩机安装点传递至车体,并与车体薄壁板件、车内声腔模态发生共振耦合,引发座舱内轰鸣音[4]。由于空调系统工作时,多个旋转件同步运行,当转速配列不合理时,易在低频段引发拍频噪声。
(2)压缩机电磁噪声主要由压缩机驱动电机的电磁感应和转矩波动共同作用引起,以中高频成分为主,而且表现出明显的阶次分布特征。其阶次成分主要为驱动电机的极对数阶次及其高阶谐次。考虑到电动动力总成(electrical PowerTrain,e-PT)噪声同样以中高频成分为主,所以整车声学包在隔绝e-PT总成中高频噪声的同时,也可以有效降低座舱内的压缩机电磁噪声。但直接通过机舱缝隙辐射至车外的压缩机电磁噪声已成为定置工况下EV车外噪声抱怨的主要来源。
(3)压缩机旋转部件异常磨损将导致宽频机械噪声的产生,如压缩机动静涡盘之间相对运动导致的摩擦噪声以及压缩机进排气阀片撞击阀板产生的撞击噪声。
空调系统旋转零件主要包括电动压缩机、散热风扇、鼓风机以及电子水泵。表1为电动压缩机一阶轰鸣音判断方法,通过单独运行法和阶次频率计算,可以快速判断目标噪声是否为电动压缩机一阶轰鸣音。
压缩机一阶频率计算公式为:

式中: f为压缩机一级频率,R为压缩机转速。
表2为EV电动压缩机转速控制策略。为了提升空调系统工作效率,EV已普遍采用压缩机转速与鼓风机挡位匹配的控制策略。此外,为了保证不同鼓风机挡位下的座舱舒适性,对压缩机在不同鼓风机挡位下的最高工作转速进行限制。
总结了e-PT前置前驱车型电动压缩机的2种典型布置方案,分别为将电动压缩机布置在e-PT侧方和副车架横梁。表3为电动压缩机减震层级分析。图1为电动压缩机布置类型示意。图2总结了电动压缩机一阶轰鸣音的主要传递路径。
结合源-路径-响应分析模型,可从源和传递路径2个方面控制压缩机一阶轰鸣音水平。
(1)激励源(压缩机一阶激励)。首先通过控制压缩机进排气制冷剂脉动和动平衡量,有效降低压缩机一阶振动激励。其次,优化压缩机的安装状态,提高压缩机本体和压缩机支架模态频率至350 Hz以上(超过一阶、二阶激励频段的 $\sqrt{2}$倍以上),提高压缩机安装点动刚度,规避设计缺陷导致的压缩机本体共振[4]
(2)传递路径。在电动压缩机布置方面,优化传递路径的关键在于提高系统隔振能力。若电动压缩机布置于e-PT总成,减振功能主要由e-PT悬置和底盘悬架衬套承担,e-PT橡胶悬置的动刚度性能主要体现在500 Hz以上频段,中低频段隔振性能差,因此需要重点关注悬架衬套在200 Hz以内的减震性能。若电动压缩机布置于底盘横、纵梁,可采用压缩机二级减震支架弥补单层减震支架隔振不足,考虑2个二级减震支架系统存在2个系统共振频率,需要做好2个系统共振频率与压缩机一阶激励频段的共振避频。此外,选择合适的压缩机工作转速也是实现共振解耦的重要手段;通过压缩机台架转速扫频测试获得一阶振动激励数据,避免选用一阶振动激励出现明显峰值的转速段;结合整车噪声传递函数(Noise Transfer Function,NTF)数据和车体板件、前风挡或天窗玻璃、车内声腔模态频率信息,合理选用压缩机转速以规避共振耦合发生。
在怠速空调制冷工况条件下,针对某EV车内噪声问题进行分析。车外环境为30 ℃,车内温度设置为25 ℃,空调系统处于吹面模式和外循环状态。当鼓风机由2挡切换至3挡,车内出现持续轰鸣音,主观判断为不可接受水平。
(1)锁定故障部件。数据监控表明,压缩机转速为2 400 r/min,通过单独运行法和阶次频率计算,确认该转速下存在压缩机一阶轰鸣音。该车空调系统在不同鼓风机挡位下,设定了压缩机最高转速限制。在鼓风机3挡工况下,压缩机转速工作范围为2 000~3 000 r/min。如图4所示,使用外部控制装置对压缩机进行2 000~3 000 r/min转速扫频,发现在2 200~2 600 r/min转速区间内(对应一阶频率范围为36.7~43.3 Hz),压缩机一阶轰鸣音为明显抱怨水平。
(2)传递路径分析。对压缩机一阶轰鸣音传递路径分析中发现在2 300~2 600 r/min转速区间内,膨胀阀本体振动和制冷剂脉动水平相比于其他转速段无明显变化。断开空调高低压管路与车体固定支架的连接,发现轰鸣音无明显变化,据此可排除空调管路振动和管路脉动传递风险。断开压缩机与e-PT连接螺栓,车内轰鸣音降低至可接受水平。据此可以明确轰鸣音传递路径为:压缩机一阶振动→ePT→前副车架→车体→车内一阶轰鸣音。
(3)发生机理。表4对比了电动压缩机在2 100 r/min和2 400 r/min转速下,轰鸣音传递路径上各测点的一阶频率峰值。结果表明,激励源和传递路径无明显突变,而响应侧发生明显振动恶化。仿真结果显示,前风挡玻璃上部共振频率为40.6 Hz,全景天窗前部共振频率为40.3 Hz,中控台横梁共振频率为39.5 Hz,均处于轰鸣音不可接受转速段对应的一阶频段之内。据此可知轰鸣音诱发原因为压缩机一阶激励与上述部件模态频率发生共振耦合,导致车体振动恶化,并向车内辐射低频噪声。
(4)对策方案及可行性评估。结合源-路径-响应模型,对轰鸣音对策方案及其可行性进行分析,表5展示了详细的分析结果。
综合考虑对策效果、成本变更及技术实现可行性,最终选定调整电动压缩机控制程序的对策方案。鼓风机3挡工况下,压缩机避开使用2 200~2 600 r/min转速段,可避免压缩机一阶轰鸣音抱怨。
拍频现象是指2个振幅和频率相近的简谐信号叠加,其合成信号的振幅将发生周期性的强弱变化。假设有简谐信号x1x2,则x1x2的表达式为:

式中:A1A2为信号幅值,t为时间, ${\omega }_{1}$ ${\omega }_{2}$为信号变化周期, ${\varphi }_{1}$ ${\varphi }_{2}$为信号初始相位。
则由信号x1x2合成信号x0(t)表述为:

式中:A0为合成信号幅值,A0具体表述为:
$A_{0}=\sqrt{A_{1}^{2}+A_{2}^{2}+2 A_{1} A_{2} \cos \left[\left(\omega_{2}-\omega_{1}\right) t+\varphi_{2}-\varphi_{1}\right]}$
合成信号幅值A0的变化周期为 $\left({\omega }_{2}-{\omega }_{1}\right)$,合成信号幅值的峰值为(A2+A1),谷值为(A2-A1),幅值在峰值和谷值之间明显的强弱变化为拍频。
空调系统的旋转部件包括电动压缩机、散热风扇、鼓风机以及电子水泵。由于电动压缩机与散热风扇功率明显高于鼓风机和电子水泵,其一阶振幅更大。因此,拍频音容易发生在电动压缩机和散热风扇之间,其一阶振动通过安装支架传递至车架及车身结构,导致车内薄壁板件及内饰覆盖件发生拍振,并辐射拍频噪声。
拍频频率计算公式为:

式中:f'为拍频音的变化频率,R1为风扇转速。
表6所示,通过单独运行法可以明确一阶拍频音发生对象是否为电动压缩机一阶振动和散热风扇一阶振动。
根据式(5)的理论分析,可以从扩大频率间隔和控制振幅水平2个维度控制拍频音。
(1)扩大转频间隔。结合人体对于低频信号的敏感性,当2个拍频对象的转频间隔>5 Hz时,即电动压缩机和散热风扇的转速间隔>300 r/min时,拍频感明显消失。
(2)控制振幅水平。降低拍频对象的转速或不平衡值,可以降低2个拍频件的一阶振幅,从而降低拍频合成信号的幅值。此时拍频现象虽然存在,但拍频感明显减弱,舒适性得到改善。调整2个拍频部件的转速或不平衡量值来改变其一阶振幅水平,增加2个拍频部件的一阶振幅差值,此时合成信号幅值的峰值和谷值无明显差异,拍频感得到改善。
某EV车型在怠速制冷工况下,鼓风机设定为3挡,压缩机工作转速为2 300 r/min,散热风扇采用脉冲宽度调制电路(Pulse Width Modulation,PWM)控制,风扇转速2 340 r/min(占空比为80%),空调水泵转速1 600 r/min(占空比为65%)。如图5所示,车内出现强弱交替变化的嗡嗡音,变化周期为0.7 Hz。
结合表5所示拍频音识别方法,明确该拍频音发生对象为压缩机一阶振动与散热风扇一阶振动,表7为拍频音阶次计算结果。
(1)扩大拍频间隔方案不可行性分析。该车型空调系统在不同鼓风机挡位下,限定了压缩机最高转速。以鼓风机3挡为例,压缩机转速最高限值为3 000 r/min。实际运行中,压缩机实际转速会根据负载需求在2 000~3 000 r/min区间内实时调整。考虑到该车型压缩机常用转速段为800~8 000 r/min,散热风扇设计工作转速范围为1 000~2 600 r/min,两者始终存在转速重叠区域。因此,通过扩大压缩机和风扇转速间隔规避拍频音的方案不可行。
(2)降低压缩机一阶振幅方案不可行性分析。电动压缩机采用金属支架与e-PT进行直接硬连接安装,该支架不具备减振功能。为降低车体侧压缩机一阶振动输入,必须通过调整压缩机动平衡值减低压缩机本体一阶振幅。然而,该款压缩机动不平衡量的降低空间有限,且调整动平衡量值可能导致成本上升和生产不良率提高。
(3)降低散热风扇一阶振幅方案可行性分析。如图6所示,散热风扇悬置车体端的一阶振幅基本随风扇转速呈线性变化。在确保散热需求的前提下,为降低散热风扇在悬置车体侧的一阶振幅水平,采取改进措施如下:风扇转速由2 340 r/min降低至2 200 r/min;风扇动不平衡值由35 g·mm降低至25 g·mm;将风扇安装点的橡胶悬置硬度由60 HA降低至50 HA。同时采用以上措施,散热风扇悬置车体端一阶振幅降低了14 dB,改善效果明显。
对策方案实施后,散热风扇悬置车体端一阶振幅降低,其振幅水平与电动压缩机一阶振幅差值增大,如图7所示,拍频音得到明显改善。
图8为某款电动压缩机的噪声台架测试数据,压缩机电磁噪声呈现出2个典型特征:电磁噪声呈现明显的阶次特征;以中高频阶次成分为主[5]
为降低车外场景下的压缩机电磁噪声抱怨,可采取以下2个方面措施。
(1)降低电磁辐射噪声的量级水平。如表8所示,座舱制冷、电池温控、噪声控制等多个性能对压缩机转速需求存在冲突。为了确保座舱制冷和电池温控性能需求,电动压缩机需保持较高工作转速。在此条件下,通过加装电动压缩机外壳隔音罩,可以有效降低压缩机电磁噪声的整体幅值。工程实践表明,采用多层材料隔音罩(图9),可以降低压缩机辐射噪声总量级(OverAll,OA)3~5 dB。
(2)降低电磁噪声阶次成分突出量。由频谱特性可以看出,压缩机电磁噪声呈现离散多阶次的中高频特征,而散热风扇噪声以中低频为主,且呈现宽频特征。考虑低频噪声对高频噪声的听觉掩蔽效应[6],可以将散热风扇噪声作为掩蔽音,压缩机电磁噪声作为被掩蔽音,通过调整压缩机和散热风扇的转速组合,在压缩机电磁噪声阶次频段分量上,控制掩蔽音和被掩蔽音的差值,提升乘客对压缩机电磁音的接受度阈值。
本文对EV车电动压缩机的典型噪声问题进行分析,从噪声机理入手,提炼和总结了电动压缩机一阶轰鸣音、压缩机-散热风扇拍频音和压缩机电磁音的典型特征,结合激励源-路径-响应分析模型和实车案例,总结了噪声识别和优化控制方法,为解决类似问题提供了可借鉴的思路。
(1)针对电动压缩机一阶轰鸣音,由于车体薄壁板件、车内声腔、前风挡或天窗玻璃等部件的模态频率处于电动压缩机常用工作转速对应的一阶激励频段之内,从对策效果、成本变更和副作用影响等因素来看,使用电动压缩机转速避让的控制策略,比采用降低压缩机本体一阶激励水平和提升传递路径隔振性能的传统方案更具有性价比。
(2)为了提升空调系统工作效率,EV已普遍使用压缩机转速与鼓风机挡位匹配,并限制每个鼓风机挡位下压缩机最高转速的控制策略。在该策略下,散热风扇工作转速始终会和某一鼓风机挡位下的压缩机工作转速区域重叠。因此,控制电动压缩机、散热风扇拍频音的关键,在于优化和控制压缩机和散热风扇安装支架的隔振能力,降低车内拍频感幅度。
(3)本文总结了电动压缩机电磁辐射噪声的2种控制思路,即通过尽可能降低电动压缩机工作转速和增加隔音罩,降低电磁辐射噪声的绝对值水平。同时可以结合声学掩蔽效应原理,以散热风扇的中低宽频噪声作为掩蔽背景,通过合理增大散热风扇噪声,可以提升顾客对于电动压缩机电磁噪声的接受阈值。
