As the main load-bearing component of the traction battery assembly, the structural strength of the battery box has a critical impact on the reliability of the traction battery system. This paper analyzes the battery box of a pure electric passenger car and uses finite element analysis method to analyze the modal and structural strength of the battery box. Improvement suggestions are formulated, and bench tests are completed to verify the improvement plan. For the development of battery boxes, through preliminary design optimization and finite element analysis methods, this paper analyzes the modal and structural strength of the battery box care to achieve rapid iteration of product plans, so as to reduce test risks and ensure the structural reliability of traction battery products.

电池箱体作为动力电池总成的主要承载部件,其结构强度对动力电池系统的可靠性有着关键影响。研究了某款纯电动乘用车电池箱体,运用有限元分析方法对电池箱体的振动模态、结构强度进行分析并制定改进建议,完成了改进方案的台架试验验证。针对电池箱体开发,通过前期设计优化及有限元分析方法,对电池箱体的模态及结构强度进行分析,实现产品方案的快速迭代,减少试验风险,保证动力电池产品的结构可靠性。

电池箱体作为动力电池总成的主要承载部件,其结构强度对动力电池系统的可靠性有着关键影响。研究了某款纯电动乘用车电池箱体,运用有限元分析方法对电池箱体的振动模态、结构强度进行分析并制定改进建议,完成了改进方案的台架试验验证。针对电池箱体开发,通过前期设计优化及有限元分析方法,对电池箱体的模态及结构强度进行分析,实现产品方案的快速迭代,减少试验风险,保证动力电池产品的结构可靠性。

As the main load-bearing component of the traction battery assembly, the structural strength of the battery box has a critical impact on the reliability of the traction battery system. This paper analyzes the battery box of a pure electric passenger car and uses finite element analysis method to analyze the modal and structural strength of the battery box. Improvement suggestions are formulated, and bench tests are completed to verify the improvement plan. For the development of battery boxes, through preliminary design optimization and finite element analysis methods, this paper analyzes the modal and structural strength of the battery box care to achieve rapid iteration of product plans, so as to reduce test risks and ensure the structural reliability of traction battery products.

在新能源汽车政策的激励下,自2010年以来我国新能源电动汽车取得了快速发展,电动汽车产品性能、产能、销量都有大幅提升。随着技术不断进步,电动汽车的成本大幅降低,动力性能和驾驶性能已经超过传统汽车。特别是动力电池能量密度的快速提升使得汽车续驶里程越来越接近传统汽车。
但是随着电动汽车的发展,其安全问题越来越凸显。这就要求在电动汽车产品设计初期,工程师需要从用户角度出发,充分识别产品安全风险并进行充分验证。动力电池作为纯电动乘用车的能源存储部件,其性能直接影响整车安全性、动力性、经济性和使用便利性。从近年来电动汽车事故统计数据来看[1],动力电池已成为电动汽车安全事故的焦点,因此动力电池的安全是电动车设计的重中之重。动力电池的安全性包括了机械安全、电气安全、热安全和环境安全。而电池箱体作为动力电池的核心承载件,其结构的可靠性直接与电池总成的机械安全性强相关。电动车在行驶过程中发生的动力电池箱体密封失效、固定结构开裂失效均与电池箱体结构可靠性直接相关。国内在电池安全设计和试验方面做了大量研究,中国汽车技术研究中心王芳等[2]系统性地阐述了动力电池系统安全分析、设计原理、流程与方法,并对动力电池系统设计与制造进行了系统梳理和论述[3],闫婉等[4]阐述了动力电池振动疲劳的测试验证策略与具体实施方法。
电池箱体作为动力电池的主要组成部分,承载了电池主体质量,也是电池与整车固定的载体。为了提高电池安全性及车辆的经济性,需要保证电池箱体结构设计可靠与轻量化。同时,在设计过程中充分利用结构CAE仿真优化技术,从随机振动、冲击、挤压和密封多维度进行仿真分析及优化,可有效提升动力电池总成机械安全性能,避免发生因动力电池箱体设计刚度和强度不足所引发的各种安全事故,如电池箱体结构开裂导致电池密封失效引发绝缘风险,又如电池箱体内部模组或配电盒固定结构失效导致电池高低压电连接异常引发电压跳变、短路风险。基于CAE仿真分析结果,可在设计阶段对电池箱体的机械可靠性进行评价及改善,从而避免结构设计强度不足,进而提高电池安全性,有效降低电动汽车安全风险。
国内外学者在电池结构优化方面做了很多研究。付静江[5]通过有限元分析方法,对动力电池包进行静态载荷工况计算。陈南等[6]通过建立精细化有限元模型,进行温度场模拟及结构优化,这是提高电池包研发能力的重要方向。贾峰等[7]通过结构拓扑优化与形貌优化,提高了电池箱体机械性能。蔡扬扬等[8]提出,车身和底盘电池箱体结构一体化、一次成形和连接技术轻量化将是电池箱体结构设计主要趋势。欧阳威等[9]提出了一种基于数值优化与有限元仿真相结合的动力电池箱体轻量化设计方法。刘娜等[10]综合运用有限元仿真工具,为电池箱体结构轻量化改进提供了指导思路。Hartmann等[11]使用有限元优化软件,优化了电池箱体结构设计,减少了电池箱体质量。Kaleg等[12]结合Von Mises等效应力与许用应力的材料强度分析方法,对电池箱体结构壁厚进行了优化。Xia等[13]提出了一种分析电池底部碰撞的通用方法,为电池箱体设计提供了指南。Kukreja等[14]提出一种可保证电池安全的多功能电池系统,有助于改善在整车碰撞中的能量吸收。Zhang等[15]提出一种基于截断奇异值响应面模型的有限元模型更新方法。
本文在上述研究案例静态分析基础上,引入随机振动疲劳损伤分析模型,通过疲劳损伤分析,有效识别结构薄弱点,基于仿真结果对箱体结构设计进行优化改善,有效提高了电池箱体的结构可靠性。
本文根据电池模组布置形式对箱体进行初步结构设计,综合CAE仿真结果进行设计优化。经模态、振动仿真分析确认,箱体结构优化后的方案可以有效改善箱体的结构可靠性。
纯电动汽车动力电池常布置在整车地板下,电池箱体作为电池的承载件,在汽车行驶过程中,承受来自道路的多种振动工况和整车加速减速带来的机械冲击,所以电池箱体从材料选择和结构设计上都需要确保其本身有足够的机械强度,以保证动力电池系统稳健和可靠。
随着电动汽车续驶里程和能耗要求提高,电池系统能量密度水平也相应提高,应用轻量化材料可有效减轻电池质量并提高能量密度,进而降低能耗提升续驶里程。目前,在电池包上应用比较成熟的轻量化材料有铝合金和复合材料2大类,表1列出了2种材料的对比。
本文箱体方案选择铝合金材料,电池箱体在边框和底板上采用形腔结构,起到加强作用。为保证良好的挤出成形工艺,主体壁厚设计为2 mm。焊接工艺对铝合金强度影响较大,本方案选择焊接变形小的连接工艺,主体采用搅拌摩擦焊连接工艺,局部采用熔化极惰性气体保护焊(Metal Inert Gas,MIG)连接工艺。
本文电池总成边界输入为2 000 mm×1 300 mm×140 mm,内部14个电池模组采用图1所示的布置方式,以做到空间利用率最高。箱体初步设计思路如下:
(1)每排模组间采用贯通箱体的加强横梁支撑,如图2所示共计6条横梁,形成完整顺畅的传力路径,在整车侧碰时防止箱体严重变形。
(2)箱体四周边框高度高于模组重心位置,当电池总成受到挤压时,可以更好的避免模组损伤。
(3)在箱体边框两侧分别对称设计6个整车吊装固定点,固定点位置在两条横梁中间,靠近模组重心位置,可以对模组起到更好支撑。
(4)箱体四周边框与地板、横梁采用焊接方式连接。
动力电池箱体结构主要按照GB 38031—2020《电动汽车用动力蓄电池安全要求》[16]的工况,并结合整车实际工况进行仿真分析。本文选取约束模态及随机振动2个方面进行有限元分析。
在有限元前处理软件HyperMesh 中建立电池箱体分析模型,如图 3所示。有限元模型主要包括上盖总成、箱体总成、模组、冷却板、控制器等结构,其中,钣金结构采用壳单元模拟;铸造结构采用四面体实体单元模拟;型材结构采用6面体单元模拟,焊缝用实体焊缝模拟。各部分结构之间根据实际情况定义接触关系。
模态分析主要进行系统的约束模态分析,计算动力电池箱体在约束状态下各阶振动频率与振型,并和整车激励频率进行比较,避免电池结构固有频率与整车激励频率相同或接近而引发电池箱共振。
通过模态分析可得系统1阶约束模态振动频率为27 Hz,振型如图4所示。经过判断,该1阶振动频率低于设计限值要求的35 Hz,与整车激励频率接近,有共振造成电池箱体结构损坏的风险。
随机振动分析的目的是计算电池受到长时间随机振动所带来的累积损伤。随机振动分析的加载条件来源于道路试验采集时间和加速度路谱数据转化的功率谱密度(Power Spectral Density,PSD),本文所采用的随机振动载荷如表2所示,每个方向测试时间为12 h。
分别在XYZ方向进行随机振动分析,并进行疲劳损伤计算得到3个方向损伤云图。如图5~图7所示,X向随机振动工况下箱体局部损伤大于1,YZ向随机振动工况下箱体损伤远大于1。损伤高的位置主要集中在横梁焊缝位置及箱体中部区域。
电池箱体随机振动工况下损伤高于限值,有振动破坏风险。
根据第1轮仿真分析结果,该电池总成1阶模态的振型为电池总成中部区域振动,在27 Hz的振动频率下,中部区域会发生共振,产生较大变形;随机振动损伤值高的位置主要分布与横梁中部区域及横梁2侧焊缝区域。
分析原因为该电池Y向尺寸大,箱体内部无纵梁结构,因此导致中部区域刚度差,随机振动工况下2侧焊缝区域受力较大。
结合CAE仿真结果,对箱体结构设计进行了优化改善,主要措施如下。
(1)如图8所示,在电池箱体中部增加2个纵梁结构,用于在电池箱体横梁下方提供支撑结构,改善电池箱体在Y方向的刚度,进而提高电池箱体中部结构强度。
(2)优化箱体横梁和边梁焊接结构,并在拐角增加加强结构,用于改善横梁与边梁焊缝连接强度。
针对电池总成2轮设计方案进行仿真分析,计算结果显示电池总成2轮设计方案的1阶约束模态振动频率提升到28 Hz,振型为底板中部前、中、后3个区域的局部共振,如图9所示。经过判断,该1阶振动频率低于设计限值要求的35 Hz,不满足设计要求。
由于电池总成的1阶模态提升较少,仅对电池总成Z方向的随机振动进行了分析,损伤云图如图10所示,Z向随机振动工况下电池箱体的损伤仍远大于1,不满足设计要求。
根据第2轮仿真分析结果,第2轮电池总成设计优化模态振动频率从27 Hz提升到28 Hz,仅提升了1 Hz,远未达到预期效果。分析原因为虽然本轮设计方案在电池中部区域增加了2个纵梁,但受制于布置限制,该纵梁高度仅为12 mm。
下面为简支梁挠度计算公式[17]及矩形结构截面的惯性矩计算公式[17]

式中,ymax为挠度;F为力;l为力臂长度;E为弹性模量;I为截面惯性矩。

式中,Iz为截面惯性矩;b为矩形截面宽度;h为矩形截面高度。
根据上述计算公式可知,在Z向随机振动工况下,相较于宽度方向尺寸,高度方向尺寸对于结构梁刚度的影响程度更大。第2轮设计优化正是由于新增的纵梁高度较低,对于截面惯性矩的提升有限,因此对于电池总成1阶模态的提升较小。
由于该电池总成XY方向跨度大,结合电池总成内部结构布置情况和总成重量信息,分析认为,在不增加中部固定点的情况下,单纯通过设计加强梁的结构,较难实现电池总成刚度的大幅提升。因此,为了改善电池总成整体刚度和强度,并避免边梁出现应力集中的情况,进而降低结构强度破坏失效风险,在整车布置可行的前提下,采用了以下措施。
(1)如图11所示,横梁数量减少50%,宽度增加30%,同时横梁高度增加15 mm,并在每根横梁上设计2个对称的整车固定点,提升电池总成中部结构强度。
(2)优化箱体横梁和边梁连接处结构,增加过渡圆角,减小应力集中。
(3)通过第1轮仿真分析发现箱体边梁受力情况较好,相应减小边梁框架结构材料厚度。通过优化边梁断面及横梁数量,新方案实现重量降低8%。
针对改进方案进行仿真分析,改进方案1阶约束模态振动频率为55 Hz,振型为箱体前部中间区域局部振动,如图12所示,远高于整车激励频率,满足1阶模态设计限值要求。
电池箱体XYZ方向随机振动损伤云图如图13~图15所示,随机振动工况下XYZ方向损伤值均小于1,满足设计要求。
通过本轮的设计优化,大幅提高了电池总成的结构刚度和强度,实现了电池总成1阶模态振动频率大幅提升,并大幅降低了随机振动工况下的结构损伤。结合本轮仿真结果,最终确定设计方案。
根据第3轮的设计方案试制了箱体样件,并组装成电池总成进行台架验证。试验载荷谱按照表2进行。
图16所示,电池箱体随总成进行XYZ向随机振动试验,试验路谱与仿真工况一致,试验过程中电池总成无异常,试验后箱体外观无开裂等损伤。
图17所示,用振动试验后的电池箱体进行海水浸泡测试,试验后拆解电池上盖,电池内部没有浸水,证明电池箱体在随机振动试验后结构未发生密封失效。
图18所示,对振动试验后的电池总成进行拆解,拆解后观察箱体内部状态,箱体内部结构完整,无松动、变形、破坏和断裂现象,电池模组固定螺栓力矩正常。
本文阐述了电池箱体的材料选型,依据电池内部布置对电池箱体进行了详细结构设计,并根据CAE仿真结果对结构方案进行了2轮设计优化。通过CAE分析及设计优化,实现设计方案的快速迭代,减少了试验风险,保证动力电池产品的安全可靠。
对于电池箱体设计,通过CAE仿真分析,可以快速识别设计风险,并指导设计改进,从而缩短开发周期、减少试验验证次数,降低开发费用。
另外通过仿真与试验共同验证了,结构梁高度方向尺寸对其刚度的影响程度相较于其他方向尺寸更大,这对于电池箱体内加强梁的设计具有指导意义。
