In order to optimize the structural design of laminated forked contact, the stress of laminated forked contact is studied, and the coupling relationship between the structural parameters and the stress of the contact is analyzed as well. The mechanical field simulation analysis is conducted using COMSOL to simulate the stress field distribution, insertion force variation during the insertion process, and contact pressure between the contacts. Theoretical analysis reveals that the contact pressure and insertion force are directly proportional to the elastic modulus, cross-sectional moment of inertia, and material interference. The stress concentration area of the laminated fork-shaped contact component is located at the inner side of the root of the fork spring. In the future, targeted optimization of the above structural parameters can improve the contact performance between contacts.

为了优化叠片叉状结构接触件的结构设计,对叠片叉状结构接触件插合过程中的受力情况进行了研究,对接触件的各结构参数与受力情况之间的耦合关系进行了理论分析。利用COMSOL对该接触件进行了机械场仿真,对接触件的应力场分布情况、插合过程的插入力变化情况、接触件之间的接触压力等进行了仿真计算。理论分析表明,接触件之间的接触压力及插入力与其材料的弹性模量、截面惯性矩、过盈量成正比,与叉状簧片的悬臂长度成反比,叠片叉状结构接触件的应力集中区位于叉状簧片根部内侧。未来,对以上各构参数进行针对性优化可以提升接触件之间的接触性能。

为了优化叠片叉状结构接触件的结构设计,对叠片叉状结构接触件插合过程中的受力情况进行了研究,对接触件的各结构参数与受力情况之间的耦合关系进行了理论分析。利用COMSOL对该接触件进行了机械场仿真,对接触件的应力场分布情况、插合过程的插入力变化情况、接触件之间的接触压力等进行了仿真计算。理论分析表明,接触件之间的接触压力及插入力与其材料的弹性模量、截面惯性矩、过盈量成正比,与叉状簧片的悬臂长度成反比,叠片叉状结构接触件的应力集中区位于叉状簧片根部内侧。未来,对以上各构参数进行针对性优化可以提升接触件之间的接触性能。

In order to optimize the structural design of laminated forked contact, the stress of laminated forked contact is studied, and the coupling relationship between the structural parameters and the stress of the contact is analyzed as well. The mechanical field simulation analysis is conducted using COMSOL to simulate the stress field distribution, insertion force variation during the insertion process, and contact pressure between the contacts. Theoretical analysis reveals that the contact pressure and insertion force are directly proportional to the elastic modulus, cross-sectional moment of inertia, and material interference. The stress concentration area of the laminated fork-shaped contact component is located at the inner side of the root of the fork spring. In the future, targeted optimization of the above structural parameters can improve the contact performance between contacts.

随着我国电动汽车行业的发展,电动汽车正逐渐成为中国汽车市场的主流产品。相较于传统燃油汽车12 V低压电气系统,因电动汽车存在驱动电机、电动空调等大功率用电负载,在12 V低压电气系统的基础上增设了一套400 V高压电气系统[1-2],其中高压电连接器内的接触件是电动汽车高压电气系统之间进行大功率电能传输的关键部件,分析电连接器接触件的接触特性对于电动汽车高压电气系统的可靠性分析具有重要意义[3]
目前,电动汽车常用的高压电连接器接触件的结构形式多为圆针圆孔的样式,插针为圆柱形刚性体,根据载流能力的不同,设计多种直径规格进行适配使用。插孔根据其结构形式的不同,大致可分为:开槽式、线簧式、冠簧式及环簧式[4-5]。以采用环簧式接触件的电连接器为例,其结构剖视图及关键组件如图1所示,主要由电缆密封结构、外壳体、电磁屏蔽结构、绝缘壳体、环簧接触件、功率接触件、壳体密封结构、电缆屏蔽层压接套及屏蔽电缆组成。该类接触件的结构复杂,生产工艺繁琐,通常需要通过精密机械加工后再进行复杂的装配操作,造成该类电连接器成本较高。
近年来,一些电连接器厂家开始推广一种采用叠片叉状结构的接触件[6]的电连接器,典型结构如图2所示,其主要由外壳体、内壳体、叠片叉状结构接触件、螺栓安装孔及屏蔽结构组成。
相较于目前常用的圆针圆孔样式的接触件,叠片叉状结构的接触件结构更为简单,仅需一次冲压工艺即可成型,生产工艺简单,可拓展性强,成本低,是电动汽车用电连接器接触件工程设计研究的新方向。
电连接器是依靠接触件插合后,簧片结构发生弹性形变而产生稳定的接触压力来保证接触的可靠性[7-8],由电接触理论可知,适当加大接触件之间的过盈配合尺寸可增大接触件之间的接触压力,但若接触压力过大,易导致接触件表面材质损坏,加大接触件之间的接触电阻,易在电连接器持续载流的过程中造成热失控,从而造成整车电安全风险。在工程设计中如何对接触件的各结构参数进行合理定义是电连接器接触件设计的难点,本文通过建立叠片叉状结构接触件的力学模型,结合有限元仿真方法,研究了该类接触件各结构参数对其接触特性的影响,以期为叠片叉状结构接触件的工程设计提供指导。
本文对某额定载流量为250 A的电连接器进行分析,电连接器外形如图3a所示,电连接器内部的接触件如图3b所示。
对该型号电连接器接触件的结构特征进行分析可知,接触件的公端为一端带倒角的铜排组成,接触件的母端由多片叉状对称结构的铜排堆叠构成。选取单片叉状结构接触件进行结构特征分析,其结构关键尺寸如图4所示,主要包括:单片叉状簧片的厚度b、叉状簧片的悬臂长度L、叉状簧片的缩口尺寸l3、铜排头端厚度T1和铜排主体厚度T2等,其中铜排主体厚度T2及叉状簧片的缩口尺寸l3之间的匹配尤为关键。
为了研究接触件各结构参数与接触件之间的接触压力及插入力的耦合关系,结合叉状结构对称的特征,可选取单片叉状簧片的一侧,将其简化为悬臂梁模型进行理论研究。
为便于分析叠片叉状结构接触件插合后的接触压力,取单片叉状簧片的一侧,将其简化为悬臂梁结构[9-12]进行力学分析,简易模型如图5所示,L为悬臂梁的悬臂长度、F为悬臂梁受到的力、δ为悬臂梁受力后的形变量。
据材料力学中关于梁在载荷作用下的变形理论可知,接触件之间的接触压力可表达为:

式中:F为叉状簧片变形后对铜排形成的接触压力,E为叉状簧片材料的弹性模量,Ix为叉状簧片悬臂梁截面的惯性矩,δ为叉状簧片端部的形变量,L为叉状簧片的悬臂长度,b为叉状簧片悬臂截面的宽度,h为叉状簧片悬臂截面的高度。
由式(1)可知,叉状结构接触件之间的接触压力与叉状簧片材料的弹性模量、悬臂梁截面的宽度、端部的形变量呈正比例关系,与叉状簧片悬臂梁截面的高度成立方关系,与叉状簧片的悬臂长度成负立方关系。
为便于分析叠片叉状结构接触件接合过程插入力的变化规律,取单片叉状簧片与铜排进行组合分析,接触件插合过程如图6所示。图6a表示随着叉状簧片向右插合运动,与铜排开始形成接触;图6b表示叉状簧片与铜排开始接触后继续向右插合运动,逐步开始扩张,其中s表示向右的插合深度;δ1表示叉状簧片的扩张量,随着插合深度变化而变化;图6c表示叉状簧片向右插合运动直至扩张到最大,图中L1表示叉状簧片扩张到最大的插入深度,δmax表示叉状簧片端部的最大形变量。
叉状簧片与铜排之间的受力分析如图7所示,图7Fi表示接触件插合时的插入力,Ft为接触件插合过程的摩擦力,Fn为接触件之间的接触压力。
可知接触件插合过程插入力的表达式为:

联立式(1)和式(2)可知,单片叉状簧片与铜排插合过程的插入力的表达式为:

式中:μ为接触件之间的摩擦因数。
由式(3)可知,接触件之间的接触压力F及插合过程的插入力Fi与叉状簧片的弹性模量E、叉状簧片悬臂截面的惯性矩Ix、叉状簧片端部的形变量δ及叉状簧片悬臂长度L等参数有关。在实际工程应用中,可结合以上理论模型,选取恰当的参数值来保证接触压力F及插入力Fi符合设计需求。
由于叠片叉状结构接触件的几何结构较为复杂,且在其机械插拔过程中各组件之间存在接触、摩擦等复杂的力学相互作用,可先借助三维建模软件CATIA建立接触件的几何模型,再将其导入有限元仿真软件COMSOL中进行有限元计算。
本文选用的电连接器采用的叠片叉状结构接触件由多片叉状簧片堆叠后与铜排配合构成,其中叉状簧片头部及尾部设有缩口结构,铜排厚度与叉状簧片头部的缩口尺寸形成适当的过盈配合,在二者插合后,通过叉状簧片的变形压力使二者紧密结合,从而实现电流传导的作用。借助三维建模软件CATIA建立叠片叉状结构接触件的几何模型,几何模型的尺寸设定根据该规格电连接器所使用的接触件测量得出,单片叉状簧片的尺寸设定如图8a所示,铜排的尺寸设定如图8b所示,多片叉状簧片堆叠与铜排装配后的几何模型如图9所示。
对叠片叉状结构接触件各组件的材料属性定义如表1所示。
在叠片叉状结构接触件插入过程中,各叉状簧片和铜排之间存在接触现象,为准确模拟接触件插入过程的接触状态,需在有限元仿真软件COMSOL中对接触对进行设置,设置示意如图10所示,铜排的倒角面及上下平面设置为源边界,叉状簧片内侧与铜排接触的圆弧面设置为目标边界。
将叉状簧片中间部位设置为“固定约束”,在左右铜排端面处设置“指定位移”,设置铜排位移在0~10 mm范围的变化,步长为1 mm,以模拟叠片叉状结构接触件的机械插入过程。叠片叉状结构接触件的边界条件定义如图11所示。
对叠片叉状结构接触件的整体模型使用“自由四面体网格”进行划分,为保证有限元仿真计算结果更准确,针对叉状簧片与铜排接触区域的网格进行细化构建。网格构建完成后使用“统计信息”命令对网格质量进行检查,接触件有限元网格划分如图12所示。
在上述步骤设置完成后,使用“计算”命令对叠片叉状结构接触件模型进行有限元分析,得到应力分布云图如图13所示。通过COMSOL自带的“派生值”功能分别对叉状簧片弧形接触面受到来自铜排的接触压力、插入力进行积分运算,依次得到接触压力及插入力随铜排插入行程变化如图14所示。
图13可知,接触件插合后会迫使叉状簧片变形,造成叉状簧片扩张,其最大位移产生于叉状簧片的端部区域,由叉状簧片形变产生的接触件之间的接触压力分布于叉状簧片端部与铜排接触的圆弧状“过盈”接触区域,最大应力分布于叉状簧片根部内侧。由图14可知,在铜排插入过程中,插入行程为3.2 mm时,铜排与叉状簧片开始接触。插入行程为3.2~4.2 mm时,叉状簧片受铜排的挤压逐步发生扩张,导致铜排与叉状簧片之间的接触压力不断增大直至最大值。铜排插入行程为4.2~10.0 mm时,接触压力稳定于最大值,说明该段行程中,叉状簧片已达到最大程度的变形。铜排插入行程为3.2~4.0 mm时,插入力由铜排与叉状簧片的摩檫力及叉状簧片扩张而产生的压力共同组成,随着叉状簧片的逐步扩张,由其产生的压力也逐步增大,最终在插入行程4.0 mm时达到最大值。铜排插入行程为4.0~10.0 mm时,插入力仅由铜排与叉状簧片之间的摩檫力构成,由于叉状簧片已处于最大程度的变形,接触压力保持恒定,故铜排与叉状簧片之间的插入力也保持稳定。
由1.2节可知,叠片叉状结构接触件在机械插入过程中,铜排与叉状簧片之间的接触压力、插入力均与叉状簧片的形变量及叉状簧片的宽度呈正比例关系,插入过程中叉状簧片的形变量随着铜排插入行程逐步增大直至饱和不变,与图14中铜排与叉状簧片之间的接触压力、插入力随铜排位移的变化趋势一致。为研究叉状簧片不同形变量及宽度对接触压力和插拔力的影响,分别改变接触件之间的过盈尺寸及叉状簧片的厚度再次进行仿真计算,结果如表2表3所示。
表2可知,当接触件之间的过盈尺寸由0.05 mm增加到0.25 mm时,铜排与叉状簧片之间的接触压力由117.56 N增大至588.27 N,插入力由5.93 N增大到55.83 N。由表3可知,当叉状簧片厚度由1.0 mm增加到2.0 mm时,铜排与叉状簧片之间的接触压力由117.56 N增大至215.04 N,插入力由5.93 N增大到11.20 N。分析数据可知,接触压力和插拔力随接触件之间的过盈尺寸增大而成线性关系增大,与1.2节中理论变化趋势一致。
本文以叠片叉状结构接触件为研究对象,将其等效为悬臂梁结构进行了理论分析,建立了接触件插合过程中受力情况的力学模型,随后结合COMSOL软件建立了叠片叉状结构接触件的机械场有限元仿真模型,仿真数据验证了力学模型的正确性,研究结论如下:
(1)接触件之间的接触压力及插入力与叉状簧片的弹性模量、叉状簧片悬臂截面的惯性矩、叉状簧片端部的形变量成正比,与叉状簧片悬臂长度成反比,实际工程应用中,可对以上各结构参数进行针对性的设计,以优化接触件之间的接触性能。
(2)针对接触件之间的应力场仿真可知,叠片叉状结构接触件的应力集中区位于叉状簧片根部内侧,可改变该区域的几何形状来减弱应力集中对产品带来的危害。
(3)由于电动汽车电连接器的工作环境较为复杂,不同环境温度及振动环境对叠片叉状结构接触件接触特性的影响有待进一步研究。
