Aiming at the reliability evaluation problem of small samples of long-life high-voltage relays, an analysis method of mean rank combined with least squares is proposed. Under the guidance of the basic principle of average rank method, the method of determining the fault rank of high voltage relay under random truncated multiple tests is studied. The least square method is used to estimate the reliability parameters, and the linear correlation coefficient and D-test method is used to test the fit. Under the condition that the fault data are subject to 2 distribution models at the same time, the total root-mean-square error method is introduced to optimize the distribution model, identify the optimal reliability model and conduct reliability evaluation.

针对长寿命高压继电器小样本的可靠性评估问题,提出了一种基于平均秩次法的可靠性建模方法。在故平均秩次法基本原理的指导下,研究了随机截尾多样本试验下高压继电器故障秩次确定方法。对应用最小二乘法进行可靠性参数估计,应用线性相关系数与D检验法进行拟合性检验,在故障数据同时服从两种分布模型下,引入总均方根误差法进行分布模型优选,识别最优可靠性模型并进行可靠性评估。

针对长寿命高压继电器小样本的可靠性评估问题,提出了一种基于平均秩次法的可靠性建模方法。在故平均秩次法基本原理的指导下,研究了随机截尾多样本试验下高压继电器故障秩次确定方法。对应用最小二乘法进行可靠性参数估计,应用线性相关系数与D检验法进行拟合性检验,在故障数据同时服从两种分布模型下,引入总均方根误差法进行分布模型优选,识别最优可靠性模型并进行可靠性评估。

Aiming at the reliability evaluation problem of small samples of long-life high-voltage relays, an analysis method of mean rank combined with least squares is proposed. Under the guidance of the basic principle of average rank method, the method of determining the fault rank of high voltage relay under random truncated multiple tests is studied. The least square method is used to estimate the reliability parameters, and the linear correlation coefficient and D-test method is used to test the fit. Under the condition that the fault data are subject to 2 distribution models at the same time, the total root-mean-square error method is introduced to optimize the distribution model, identify the optimal reliability model and conduct reliability evaluation.

高压继电器是新能源汽车动力电池的关键电气元件,其可靠性直接影响动力电池及整车功能保持性[1]。可靠性建模与评价作为产品可靠性量化表征的基础,不仅是实施可靠性筛选的核心依据,更是开展可靠性正向设计的理论支撑。因此,构建高压电气元件可靠性评估体系具有重要工程价值。随着现代制造工艺的进步,高压继电器可靠性水平持续提升,其高可靠性特征导致故障样本呈现稀缺化趋势。在此背景下,如何基于小样本试验数据实现可靠性建模与评估,已成为可靠性工程领域亟待突破的技术瓶颈。
文献研究表明,针对故障数据不足的建模难题,目前已形成数据增强(如贝叶斯自助法)、样本扩容(如改进Bootstrap理论)和分布修正(如经验分布函数优化)3类技术路径[2-7]。其中,基于秩次修正原理的经验分布函数修正方法,凭借其数理逻辑清晰、工程实施便捷等优势,在小样本可靠性建模中具备显著技术竞争力[8]。本研究针对电动汽车随机截尾可靠性试验场景下高压继电器可靠性数据呈现的“双高”特征(小样本量、高截尾率),提出融合平均秩次法的改进建模框架:首先运用中位秩近似法构建混合截尾数据的经验分布函数,继而采用最小二乘回归进行威布尔分布参数估计。针对同一数据集多分布模型适配性判别难题,在传统线性相关系数检验与D检验基础上,引入均方根误差(Root Mean Square Error, RMSE)作为模型优度评价指标,通过多准则决策机制实现最优可靠性模型的智能遴选与评估验证。
本研究采用随机截尾可靠性道路试验方案,将56台Ⅰ型高压继电器样本纳入电动汽车实车试验队列,试验周期内完整记录每台继电器累积运行里程。其中,共有22台电动汽车样本产生8个故障数据如表1所示,另34台未发生故障的继电器样本试验里程见表2
对于包含截尾数据的不完整试验数据序列,受截尾数据影响,其大于截尾数据的故障数据的秩次不再是整数,考虑该影响,引入平均秩次法进行故障秩次修正。
故设数组含有n个数据,其中m个是右截尾数据,(nm)个是故障数据,并以增序排列,对于所有n个数据,按从小到大的顺序编号为1到n,记这列编号为j。然后,只对故障数据编号,按从小到大的顺序编号为1到(nm),记这列编号为i。则第i个故障数据的故障顺序号计算公式如下:

依据表1表2数据及式(1),经计算,8个故障数据、56个截尾时间下的故障数据平均秩次及应用近似中位值法计算得到的经验分布函数见表3
工程实际中常用的可靠性模型有指数分布和威布尔分布。本文假设高压继电器故障服从指数分布和威布尔分布,采用最小二乘法进行参数估计,采用线性相关系数检验参数估计的有效性,当试验数据经线性相关性假设服从2种以上分布模型时,采用D检验法检验各种分布的拟合效果,确定最优分布模型。
(1)模型参数估计。最小二乘法参数估计的原理是通过残差平方和最小求得参数估计值,即求 m i n i = 1 n y i - a x i + b 2,得到线性模型 y = a x + b的最小二乘参数估计。此时回归系数 a ^ 1 b ^ 1的估计值为:
$\left\{\begin{array}{l} \hat{a}_{1}=\frac{\sum_{i=1}^{n}\left(x_{i}-\bar{x}\right)\left(y_{i}-\bar{y}\right)}{\sum_{i=1}^{n}\left(x_{i}-\bar{x}\right)^{2}} \\ \hat{b}_{1}=\bar{y}-\hat{a}_{1} \bar{x} \end{array}\right.$
式中:$\bar{x}=\frac{\sum_{i=1}^{n} x_{i}}{n}, \bar{y}=\frac{\sum_{i=1}^{n} y_{i}}{n}$
以常见的指数分布$F_{1}(t)=1-\exp (-\lambda t)$、威布尔分布$F_{2}(t)=1-\exp \left[-\left(\frac{t}{\eta}\right)^{\beta}\right]$为试验数据假设服从分布,采用最小二乘法进行参数估计,经计算,服从的假设分布的参数估计值见表4
(2)模型假设检验。本文采用线性相关系数检验法进行检验,相关系数为:
$\hat{\rho}=\frac{\sum_{i=1}^{n} x_{i} y_{i}-n \bar{x} \bar{y}}{\sqrt{\left(\sum_{i=1}^{n} x_{i}^{2}-n \bar{x}^{2}\right)\left(\sum_{i=1}^{n} y_{i}^{2}-n \bar{y}^{2}\right)}}$
ρ ^ ρ α时,则认为 x y之间是线性相关的。其中, ρ α是相关系数起码值,当显著性水平 α = 0.1时,相关系数起码值为 ρ α 1.22 n - 1。相关系数取值在0与1之间,越接近于1,线性关系越显著。
依据表3数据,应用公式(3)计算出指数分布、二参数威布尔分布的线性相关系数分别为 ρ ^ 1 = 0.945   3 ρ ^ 2 = 0.927   3 ρ ^ 4,0.1 = 0.900   0,因此说明高压继电器故障数据对指数分布、二参数威布尔分布都不拒绝。
当试验数据经线性相关性假设服从2种以上分布模型,采用D检验法检验各种分布的拟合效果。D检验法是将n个试验数据按由小到大的次序排列,根据假设的分布,计算每个数据对应的 F ^ ( t i ),将其与经验分布函数 F ( t i )进行比较,其中差值最大的绝对值即为检验统计量Dn的观察值。将Dn与临界值 D n , α进行比较,满足下列条件,则接受原假设,否则拒绝原假设[8]
$D_{n}=\sup _{-\infty<x<+\infty}\left|\hat{F}\left(t_{i}\right)-F\left(t_{i}\right)\right|=\max \left\{d_{i}\right\} \leqslant D_{n, \alpha}$
式中: F ^ ( t i )为原假设分布函数; F ( t i )为样本大小为n的经验分布函数, F ( t i ) = i - 0.3 n + 0.4 D n , α为临界值。
当一定水平 α D n D n , α,则接收原假设,即认为试验数据服从假设分布,反之拒绝假设。当多种分布模型都通过D检验时,以检验统计量小的为最优分布。
分别以 F 1 ( t ) = 1 - e x p ( - 1 18   291.5 t ) F 2 ( t ) = 1 - e x p - t 42   794.2 0.026为假设分布,以表3中的故障数据计算出的近似中位值值为经验分布函数,经计算2种分布的D检验值分别为 D 1 = 0.046   02 D 2 = 0.019   93;当显著性水平 α = 0.1时,D检验临界值为 D 4,0.1 = 0.565。因此说明高压继电器故障数据服从指数分布和二参数威布尔分布。
由线性相关检验与D检验可知,该批数据对于指数分布、威布尔分布都不拒绝,且指数分布的线性相关系数大于威布尔分布,但指数分布的D检验值大于威布尔分布,故无法识别最优分布模型。
故引入总均方根误差识别最优分布,总均方根误差小的分布为最优分布,计算公式为:

式中: R M S E为总均方根误差, F ^ t i为参数估计求得的分布模型的故障分布函数值, F t i为采用平均秩次法应用公式计算出的经验分布函数值。
经计算,指数分布、威布尔分布的总均方根误差分别为0.031 7、0.013 7。因此,最优分布为威布尔分布。即:

经过上述分布类型的参数估计、假设检验及优选,已经确定了高压继电器故障分布类型及参数,在此基础上进行可靠性特征量的评定,即计算平均故障间隔里程:
$M T B F=\int_{0}^{\infty} t f(t) \mathrm{d} t=\int_{0}^{\infty} t \mathrm{~d} F(t)$
式中: M T B F为平均故障间隔里程, f t为故障间隔里程的概率密度函数。
对于威布尔分布$F(t)=1-\exp \left[-\left(\frac{t}{\eta}\right)^{\beta}\right]$,则$M T B F=\frac{1}{\eta} \Gamma(1+1 / \beta)$。因本高压继电器故障服从威布尔分布$F(t)=1-\exp \left[-\left(\frac{t}{42794.2}\right)^{0.6028}\right]$,故该继电器可靠性指标 M T B F = 63   997.82   k m
(1)针对高压继电器随机截尾试验中多数样本无故障的情况,提出了应用平均秩次法修正截尾里程对故障里程故障顺序号的影响,据此应用近似中位秩法计算经验分布函数,采用最小二乘法进行参数估计,应用线性相关检验及D检验法检验模型的合理性。
(2)针对同一批数据同时服从两种分布模型,线性相关检验及d检验无法识别最优分布的问题,引入均方根误差方法,以总均方根误差最小为原则确定最优分布模型为威布尔分布。
(3)由威布尔模型形状参数<1可知,产品处于早期故障期;通过平均故障间隔里程点估计,可计算出平均故障间隔里程为63 997.82 km,该量化结果为高压继电器可靠性设计、筛选策略制定及延寿技术开发提供核心数据支撑,同时为车规级电气元件寿命预测方法学建立标准化范式。
