为提升发动机产品质量,系统梳理现有发动机产品开发试验标准规范,对标国内外先进试验标准与试验方法,针对用户驾驶用途、道路拓扑、使用温度、使用湿度、用户驾驶特征等方面进行多维度用户场景分析,建立面向用户复杂使用环境和使用工况的发动机试验验证体系。发动机产品开发试验覆盖用户全工况使用场景,包括极限工况试验、极限尺寸试验、极限环境试验、强化加速试验、检验符合性试验、用户模拟试验。面向产品特殊特性采用零部件级、系统级、整机级、整车级四级验证,实现用户场景覆盖度95%以上,保证发动机高可靠性、低故障率的高品质要求。

Combing the existing engine product development test standards systematically, bechmarking the advanced test standards and test methods, analyzing multi-dimensional user scenario from the user driving purposes, road topology, temperature, humidity, user driving characteristics,then establish the engine test verification system facing the user complex use environment and working condition,all of the above is for improving the quality of engine products. Engine product development tests cover all user working conditions, including extreme working condition test, limit size test, extreme environment test, enhanced acceleration test, inspection compliance test, and user simulation test. For the special characteristics of products, development tests including the parts level, the system level, the machine level and the vehicle level are used to achieve the coverage of user scenarios of more than 95%, and ensure the high quality requirements of high reliability and low failure rate of the engine.

近十年来,我国汽车全产业飞速发展,汽车产销量稳居全球第一,成为全球最活跃的汽车市场。汽车市场也从增量市场转变为存量市场,行业竞争日益激烈,对汽车品质提出了更高的要求。越来越严格的法规要求,促使新能源汽车迅速崛起,造车新势力正在改变原有的市场规则,许多传统车企亟需转型求变,适应新的汽车市场。传统的发动机开发在这种大背景下,需要对自身提出更高的要求,最大程度地满足用户需求成为传统发动机持续发展必须解决的问题。
中国本土车企与外资或合资车企的发动机试验验证体系建立历程差异较大[1-3]。大众、丰田等合资车企开发试验均在国外进行,在中国进行适应性开发。部分本土车企在摸索中逐渐建立了自己的发动机试验验证体系。发动机试验验证体系的完备性、合理性及运行有效性,直接影响项目开发周期和开发质量,发动机产品开发试验验证体系是发动机开发体系的重要组成部分[4]。面对多变复杂的用户需求,红旗通过对用户使用场景进行多维度分析,建立了基于用户需求和可靠性工程理论[5]的发动机试验验证体系,从日常使用到极限工况,力求实现覆盖95%的用户场景,实现发动机总成的高可靠性、高耐久性、低油耗、低噪声的开发目标。
整车开发商和咨询公司具有各自的开发体系特点,但总体上遵循相似的发展路径。以全新发动机开发为例,其开发过程基本分为5个阶段:项目预研、概念设计、详细设计、开发验证以及量产。其中开发验证是发动机由试验样品转为工程产品的决定性阶段,该阶段需对试验样品按照质量标准提出严格的技术要求,使试验样品满足试验要求,并在统计学方面具有代表性。需要针对开发产品的技术特点、结构特征、应用环境等制定全套的开发方案,在试验验证中完成对零部件、系统、整机的考核,解决开发过程的质量问题,并完成设计改进和验证,以减少市场问题发生,提升整车竞争力。
红旗发动机经过几十年的摸索与实践,逐渐形成了红旗发动机试验开发体系(HongQi Engine Test Verification System,HQTVS)。目前红旗发动机可靠性表现受到行业高度认可,且在市场端,其12个月内发生失效的频率(12 Months In Service, 12MIS)值领先合资竞品品牌。
根据田口质量理论[6]对质量先期策划(Advanced Product Quality Planning,APQP)描述,市场质量问题一定在开发阶段出现潜在的风险尚未暴露,在用户使用阶段将出现各类质量问题和抱怨。潜在风险一般包含4个方面:风险识别不完整、过程管控不到位、试验验证不充分以及规避措施无效。图1图2所示为某一时间段内发生的市场主要质量问题的统计数据,可以发现,若按照问题项数进行分解,14.6%集中在研发端。若按照频次进行分解,29%集中在研发端。
图3所示,针对红旗发动机市场出现的开发类问题进行系统分析,认为试验验证不充分为主要原因。对红旗发动机试验验证体系进行了全面梳理,识别出主要不足在于验证工况或场景缺失,同时也存在试验标准先进性不足的问题。
为提升红旗发动机产品质量,系统梳理了现有发动机产品开发试验标准规范,对标了国内外先进试验标准与试验方法。基于对试验标准的研究,从驾驶用途、道路拓扑、使用温度、使用湿度以及驾驶特征等方面进行了多维度场景分析,对用户使用场景进行特征提取,达成覆盖度目标。在此基础上,制定验证规范场景化复盘、试验过程质量控制、评价标准优化3条重点措施,以进行全方位的验证体系完善。对不同场景因子进行组合,最终实现用户场景覆盖度>95%、验证过程控制与结果评价符合度100%的目标。
极限工况验证场景是指用户极限行驶状态下发动机运行工况,旨在评估发动机功能与可靠性,需综合考虑整车在最大倾斜倾角度下的试验工况、急转弯工况和急加减速工况等。在此过程中进行实时数据采集,并形成极限工况下考核数据库。极限工况分析不仅是用户场景覆盖度达标的前提,也是现有研究的重难点。由于用户使用习惯存在较大差异,在制定极限工况验证规范时,既需考虑用户覆盖度,也需对各工况发生的概率进行权衡。
极限环境验证场景[7]是指在高寒、高温、高原、沙尘或盐雾等特殊条件下进行的可靠耐久性考核。极限工况与极限环境2个因子在试验验证中重叠度较高,因此可以进行综合考核,制定符合用户用车习惯的考核规范。2021年,某合资品牌由于对极限环境场景验证不充分集中爆发了机油稀释乳化问题,其未考虑在北方冬季,车辆在长时间、短里程行驶条件下易造成汽油和水分进入机油内,无法挥发的极限工况和环境下的失效模式。针对低温下用户使用环境,红旗发动机具有一整套寒区验证规范,不仅在功能方面满足技术要求目标,同时确保了低温下的整机可靠性。
极限尺寸验证与符合性验证构成了相互补充的验证体系。极限尺寸验证是指在极限装配尺寸或零部件边界尺寸条件下,为验证发动机性能及可靠性进行的试验。通过极限尺寸验证可以摸清使用边界,确认使用的安全裕度,若验证出较大风险,则需要优化设计或数据,保证整机可靠性。极限尺寸和符合性验证为结构分析和系统功能试验中进行。符合性验证则关注零部件、系统甚至整机在全工况下的性能和功能是否满足设计要求。符合性验证是极限尺寸验证的基础,通常在符合性验证中,选取的零部件或系统样本为正常生产状态下的样件(如零部件疲劳试验)。如图4所示,验证一定安全系数下零部件高周疲劳寿命[8],即对校验零部件的设计符合性进行验证。
强化加速验证可以通过强化试验条件,使受试发动机或整车加速考核,缩短验证周期,提前暴露问题。强化加速验证是缩短开发周期的必要手段,一般针对磨损失效、低周疲劳失效、高周疲劳失效[9]等存在一定规律的失效模式。如图5所示,可以通过行驶里程提前对磨损量进行评价,确认整机可靠性。强化加速试验与可靠性工程联系紧密,可以根据可靠性工程,确认进行强化加速试验样机的数量,满足不同的可靠度与置信度关系。
用户模拟验证旨在模拟用户实际使用条件下的常用或极限工况,以评估发动机性能、功能及可靠性。用户模拟验证可以弥补强化加速验证的不足,例如,对于发动机机油结焦长时间累积而对系统零部件造成的可靠性影响,无法使用强化加速验证进行提前规避,需要提取用户驾驶特征,制定用户模拟工况,并在台架进行长时间验证。此过程需结合大数据分析手段,确认某一驾驶行为在用户端的出现概率。例如,为了解用户使用48 V电机启停的次数,进行了大数据分析。表1为某车型在某一时间节点前的市场车辆里程分布情况。由于车辆累计行驶里程超过20 000 km的车辆数量较少,启停样本取行驶里程在1 000~2 000 km范围内的车辆。对选取样本进行启停次数分析,如图6所示,预测在整车全寿命周期内启停次数不超过30万次,根据此项结果可以制定用户模拟启停耐久试验规范,对运动件进行模拟验证。
强化加速验证与用户模拟验证对可靠耐久性的决定性验证具有决定性作用,一般在B样机中进行,是锁定产品冻结方案的关键性因素。
图7所示,通过上述场景化的方法,对红旗发动机50余项试验、近120个验证场景进行全面梳理。同时对标国内外先进标准,分析验证场景是否缺失、场景的描述是否明确、场景评价是否先进,对每一个验证试验进行提问,对不确定、不正确、不先进的部分进行全面优化和改进。
试验验证体系的完善是一项持续性工作,需大量的数据积累以及失效模式验证支撑验证合理性。此过程要求对试验过程进行深入理解,以实现对边界控制的精准性与可靠性。同时,需对评价标准持续进行优化与提升,实现对用户感知与试验评价的统一。
用户使用场景的更新、验证方法的规范化以及试验评价的先进性均以试验过程的标准化为基础。试验过程是达成试验目的的实现路径,实现高水平产品质量目标必须确保过程规范化和结果标准化。
红旗发动机试验验证体系将试验标准化验证控制过程划分试验前准备、试验中过程控制以及试验后结果评价3个方面,具体为试验内容、装机要求、装机明细、试验计划、装机过程记录、试验参数采集需求及测点位置、试验边界条件控制、试验过程点检以及试验评价指标关键因素,可以对试验进行模块化、标准化控制。要求试验前必须完成文件准备,试验后一周内进行试验结果发布,用行为规范和循环机制手段将试验过程控制做到常态化、规范化和可视化。
在红旗发动机试验验证体系的完善过程中,形成了特有的八大试验验证理念。(1)基于用户需求,以用户需求为驱动,覆盖95%以上用户工况。(2)严标准、高强度,以用户使用强度的上限作为试验验证的最低标准。(3)将用户需求转化为整车的质量目标定义,进而对总成、系统、零部件质量目标进行逐层分解。(4)将总成、系统、零部件风险转化为特殊特性。(5)基于特殊特性的验证闭环。(6)零部件级、系统级、整机级、整车级四级验证体系,强化零部件试验、减少系统、整机、整车验证。(7)“能做尽做,能早尽早,能快尽快”的试验开展原则。(8)严肃流程、标准、规范的贯彻和执行。
红旗发动机验证体系以高品质开发为目标,面向产品特殊特性逐级进行零部件、系统功能、台架试验、整车试验开发验证,如图8所示,确保产品在投产前能够得到充分验证,满足红旗发动机高可靠性、低故障率的高品质要求。
红旗发动机试验验证体系包含性能、功能、可靠性、耐久性、NVH(Noise Vibration Harshness)品质、感知渗漏、感知异响以及一致性等11个试验验证领域,以数据积累为基础,以DFMEA[10](Design Failure Mode and Effects Analysis)为根据,以开发经验为支撑,以目标化质量开发、场景化验证方案、聚焦化极限验证为目标,分为零部件开发、结构分析开发、台架系统功能开发、整车发动机系统功能开发、台架可靠性开发以及整车发动机可靠性开发六大模块,共包含191项试验,全面覆盖了发动机所有属性目标的验证。
(1)本文系统梳理了红旗发动机试验验证体系,识别出红旗发动机市场开发类问题产生的主要原因为验证工况或场景缺失和试验标准先进性不足导致的验证不充分问题。
(2)对标国内外先进标准,并将驾驶用途、道路拓扑、使用温度、使用湿度、驾驶特征等方面进行多维度场景分析,将用户使用场景进行特征提取,从制定验证规范场景化复盘、试验过程质量控制、评价标准优化3个方面进行全方位的验证体系完善。
(3)基于极限工况、极限尺寸、极限环境、强化加速、检验符合性、用户模拟6个场景因子,完善了红旗发动机试验验证体系,包含性能、功能、可靠性、耐久性、NVH品质、感知渗漏、感知异响、一致性等11个试验验证领域,分为零部件开发、结构分析开发、台架系统功能开发、整车发动机系统功能开发、台架可靠性开发以及整车发动机可靠性开发六大模块191项试验项目,从用户需求出发最终回归用户体验,建立了面向用户复杂使用场景的发动机试验验证体系。
(4)红旗试验验证体系中目前对于评价体系[11-12]和管理体系建设完整性不足。需要对试验结果的主观评价和客观评价进行明确、可量化描述。对供应商试验能力[13-15]进行综合评价,推进重点供应商试验室完成国际标准化组织(International Organization for Standardization,ISO)、中国计量认证(China Mandatory,CMA)、中国合格评定国家认可委员会(China National Accreditation Service for Conformity Assessment,CNAS)认可。
