To maximize the regenerative braking energy as the goal, the paper puts forward a new energy commercial vehicle regenerative braking control strategy, through the analysis of the regenerative braking system structure and principle, front and rear braking force distribution, motor and battery power constraints, under the premise that guarantees braking direction stability, reasonably distribute the braking force. The simulation model of commercial vehicle regenerative braking system was established by AMESim to simulate and verify the control strategy. Finally, the control strategy in this paper was tested and verified by the chassis dynamometer. The results show that the designed control strategy can greatly save the energy consumption of new energy commercial vehicles and extend the driving range.

以最大化回收制动能量为目标,提出一种新能源商用车再生制动控制策略。通过对再生制动系统结构及原理、前后轮制动力分配、电机、电池功率等因素的分析,在保证制动方向稳定性前提下,合理分配前后轮制动力及后轮机电制动力。利用AMESim建立商用车再生制动系统仿真模型对控制策略进行仿真验证,最后通过转鼓试验和道路试验对本文控制策略进行试验验证。结果表明:所设计的控制策略能够大幅减少新能源商用车能量消耗,延长续驶里程。

To maximize the regenerative braking energy as the goal, the paper puts forward a new energy commercial vehicle regenerative braking control strategy, through the analysis of the regenerative braking system structure and principle, front and rear braking force distribution, motor and battery power constraints, under the premise that guarantees braking direction stability, reasonably distribute the braking force. The simulation model of commercial vehicle regenerative braking system was established by AMESim to simulate and verify the control strategy. Finally, the control strategy in this paper was tested and verified by the chassis dynamometer. The results show that the designed control strategy can greatly save the energy consumption of new energy commercial vehicles and extend the driving range.

近年来,国内、外学者对新能源汽车再生制动控制策略进行了大量研究并取得了显著成果。Gao等[1]提出3种典型的再生制动力分配方法,并针对不同制动强度进行了仿真试验。刘威等[2]基于联合国欧洲经济委员会(Economic Commission of Europe,ECE)汽车法规对前轮驱动汽车制动力分配的限制作用,将制动强度划分为4个制动区域,并设计了不同的制动力分配策略。昌诚程等[3]以路面附着系数识别为基础,根据不同附着系数设计不同的控制策略。李争争等[4]设计了以车速、动力电池荷电状态、制动强度为输入变量,以制动力分配系数为输出变量的模糊控制器,并考虑电机、电池和制动稳定性要求,提出了一种再生制动控制策略。谢文科等[5]在制动力分配时考虑了制动的舒适性,相对于ECE法规线和f线(即后轮没有抱死,前轮刚刚抱死时的前、后地面制动力关系曲线),制动力分配曲线分别向上和向左偏移。赵玲等[6]根据制动强度和电池荷电状态提出了一种基于模糊逻辑的制动力分配控制策略。
目前关于再生制动的研究大多集中于新能源乘用车领域,关于总制动能量更大的新能源商用车的再生制动控制策略仿真及试验验证[7]较少。
本文在前人研究的基础上,以某后轮驱动纯电动商用车为研究对象,提出一种基于电控制动系统兼顾制动能量回收及制动感觉的控制策略,对前后轴制动力分配、机电复合制动力分配及协调控制进行研究,使用AMESim建立再生制动系统仿真模型。经模型仿真及实车验证,采用本文控制策略的车辆能够较大幅度减少能量消耗,且制动过程平顺舒适。
本文采用节能贡献度来评价再生制动系统在循环工况下的节能效果。在某循环工况下,给定行驶距离 S 0,设无制动能量回收时电池端消耗的能量为 E r _ o f f、有制动能量回收时电池消耗的能量为 E r _ o n,节能贡献度 δ E表达为[8]

新能源汽车制动过程中,电机制动与机械制动共同参与,两者之间如果不能做到协调控制,将会影响制动过程的平顺性。为了评价再生制动系统工作过程的平顺性,本文引入冲击度这一概念,即减速度变化率。冲击度越小,平顺性越好。研究认为[9],人体在感觉舒适的范围内所能承受的最大冲击度为10 m/s3
博世公司对协同式再生制动系统提出了如下要求[10]
a. 确定驾驶员的减速度需求;
b. 保持与传统车辆一致的制动效能和操作;
c. 在考虑稳定性、舒适性和制动效能的前提下,适当地分配摩擦制动力矩与再生制动力矩;
d. 确定合适的车辆前、后轴制动力矩;
e. 摩擦制动力矩可调节。
为了满足上述要求,本文设计了如图1所示的再生制动系统结构,主要包括制动阀、桥控模块、制动器、储气筒、制动控制器(Brake Control Unit,BCU)、电机控制器(Motor Control Unit,MCU)、电机、电池、驱动桥、制动器及互相连接的管线路。为了简化,省略了供气系统、防抱死电磁阀、轮速传感器等结构。
再生制动系统的控制原理为:制动控制器根据电机转速、电池荷电状态、电池当前最大允许充电功率等计算电机当前可提供的最大制动力矩;制动时,制动控制器根据制动踏板位置及车辆载荷状态计算驾驶员需求总制动力,同时进行前、后轮制动力分配,之后将后轮制动力分为电机制动力和后轮摩擦制动力;制动控制器通过气压调节控制前、后轮摩擦制动力,同时通过电机控制器控制电机制动力,最终实现车辆的制动和对电池的充电。
本文根据新能源商用车的系统结构及设计制定了兼顾制动能量回收及制动感觉的控制策略,该策略分为2个部分,分别是前、后轮制动力分配和后轮机电复合制动力分配,前者影响车辆在制动过程中的稳定性及制动能量回收的效率,后者则影响制动能量回收的效率及制动过程的冲击度。
前、后轮制动力主要根据理想制动力分配曲线、GB 12676标准以及常用循环工况减速度分布情况进行分配,在保证制动稳定性的前提下,将制动力尽可能多地分配到后轮。
根据汽车理论,制动时前、后车轮同时抱死,对路面附着条件的利用、制动时汽车的方向稳定性均较为有利。此时,前、后轮地面制动力满足理想制动力分配曲线,即I曲线:

式中,FbfFbr分别为汽车前、后轮制动力;G为车辆重力;hg为车辆质心高度;b为车辆质心至后轴的距离;L为车辆轴距。
为了实现最大化制动能量回收,并且兼顾制动稳定性,考虑到常用工况下制动强度大多在0.15以下,故本文控制策略在制动强度0.15以下时将制动力全部分配到后轮,制动强度大于0.15时前轮制动力逐渐介入。本文前、后制动力分配具体策略如图2所示。
将制动过程按制动强度大小分为3种类型,分别为OA段、AB段和B点之后。其中AB段为A点与I曲线之间的水平线段,B点为AB段与I曲线的交点。
对于OA段,其制动控制器制动强度较低,将制动力全部分配于后轮,其分配公式如下:

对于AB段,其制动强度相对较高,需前、后轮共同提供制动力,其分配公式如下:

对于B点之后,按照理想制动力分配曲线进行分配,其分配公式如下:

式中, a为质心到前轴距离。
后轮总制动力分为后轮摩擦制动力和电机制动力。为了充分利用电机制动力,优先将总制动力分配为电机制动力,当电机制动力不满足需求时,由摩擦制动力进行补偿。具体可分为如下工作模式:
a. 电机制动。后桥所分配制动力较小时,电机可以独立提供后桥所分配制动力,此时电机单独进行制动,表达式如下:

式中, F T为电机制动力; F M为后轮摩擦制动力。
b. 混合制动。后桥所分配制动力较大时,电机不足以提供后桥所分配制动力,此时电机制动与摩擦制动同时发生,表达式如下:

式中, F T m a x为电机所能提供的最大制动力。
c. 摩擦制动。当电机由于各种原因无法提供制动力时,由摩擦制动满足后桥制动力需求:

其中,电机所能提供的最大制动力 F T m a x主要受电机及电池特性影响。再生制动过程中,电机产生的电能由电池储存起来,所以电机的发电功率不能超过电池最大充电功率,同时电池荷电状态(State of Charge,SOC)过高时也不能使用电机制动。当电机转速过低时,电机不能提供稳定的制动力矩,同时电机此时的效率也较低,故在电机转速过低时,也不能使用电机制动。为了避免电机制动力突然退出导致较大的冲击度,保证制动过程平顺舒适,本文引入了电池SOC影响系数 f s和电机转速影响系数 f ( n ),以控制电机制动缓慢退出:

式中, T m _ m a x为MCU发送的电机当前最大制动力矩; T P _ m a x为根据电池当前最大充电功率计算得出的电机制动力矩; i为传动系速比; R为车轮滚动半径; η t为传动系效率。
电池SOC影响系数 f s可表示为:

式中,s为SOC当前数值。
电池当前最大充电功率 P B _ m a x对应的当前状态下电机最大制动力矩 T P _ m a x表达式为:

电机转速影响系数 f n可表达为:

式中,n为电机转速。
综上所述,再生制动控制策略主要步骤为:制动时,制动控制器根据驾驶员踩踏制动踏板行程计算驾驶员需求的总制动力;在满足整车设计要求的前提下,初次分配前、后轮制动力;之后将后轮制动力分为电机制动力和后轮摩擦制动力;当电机制动力不满足要求时,控制电机制动力缓慢退出,并由摩擦制动力进行补偿,保证车辆平稳减速。如果防抱死系统激活,则应使电机制动退出,由防抱死系统进行控制。
为了验证本文提出的再生制动控制策略,根据所研究车辆的特点建立了基于AMESim的仿真模型并进行了仿真分析。
基于AMESim建立再生制动仿真模型,如图3所示,包含整车模型、驾驶员模型、电机模型、减速器模型、后桥模型、动力电池模型、整车控制器模型、再生制动控制模型。其中,整车模型、减速器模型及后桥模型相关参数根据所研究车辆的实际参数进行设置,行驶阻力根据滑行试验确定并通过查表导入;驾驶员模型主要利用比例积分(Proportional Integral,PI)控制器,以需求车速与仿真车速之差作为输入,通过调节油门或制动踏板开度产生修正力矩,对需求车速进行跟踪,以消除车速偏差;电机和动力电池模型的相关性能参数根据试验确定并通过查表导入;再生制动控制模型包含前后制动力分配模块、机电协调分配模块、电机最大制动力矩计算模块,分别与控制策略对应。
在循环工况下,车辆频繁地起步和制动,在满足约束的条件下,再生制动系统回收的能量也较大。本文选择中国重型商用车瞬态循环工况(China World Transient Vehicle Cycle,C-WTVC),与并联控制策略进行对比,验证本文控制策略的有效性,仿真结果如图4~图8所示。其中并联控制策略的车辆对原有制动系统改动较小,前、后制动力按固定比例分配,电机制动力与后轮制动力叠加,目前在行业内应用较为广泛。
图4可知,实际车速能较好地跟随标准车速,两者变化趋势一致且稳定,最大误差为0.42 m/s,说明本文建立的仿真模型能根据再生制动系统变
图5可知,在C-WTVC循环工况下,采用本文控制策略,制动时主要采用电机制动,只有在电机转速较低时,气压制动才会介入。
图6中,电机力矩大于零的部分为驱动过程,电机力矩小于零的部分为制动过程。由图6可知,电机的制动能力得到了较好发挥,证明本文控制策略能够充分利用电机制动,较少使用气压制动。
图7可知,与并联制动控制策略相比,完成相同的循环工况,本文再生制动控制策略下电池SOC较高。
根据图8电池功率曲线,将电池功率大于0的部分进行积分,得到循环工况下驱动所消耗的能量,即无制动能量回收时电池端消耗的能量 E r _ o f f,然后将电池功率小于0的部分进行积分并取绝对值,得到循环工况下再生制动系统所回收的能量,即 E r _ o f f - E r _ o n,由此可计算2种控制策略下的节能贡献度,结果如表1所示。本文控制策略节能贡献度达16.0%,优于并联控制策略。
选取初速度为60 km/h,制动强度分别为0.1、0.3、0.5的工况,对控制策略进行仿真,结果如图9~图11所示。
图10可知,各工况下电池SOC曲线均有所上升,同时,回收的能量随着制动强度的增大而减少,这主要是因为制动强度较大时前轮气压制动参与较多而电机制动参与较少。该现象可从图11中得到证实,与所设计的控制策略一致。
为进一步验证本文提出的控制策略的有效性及仿真模型的准确性,进行实车转鼓及道路试验。
将匹配有本文控制策略的纯电动物流车在底盘测功机上按C-WTVC循环工况进行能量消耗测试,测试结果如图12~图14所示。
图12图13可知,在试验过程中,前轮气室压力始终为0,这说明在循环工况下,前轮气压制动始终没有参与。后轮气室只有在车速较低时才有气压,这是由于车速较低时,电机无法提供准确的制动力矩,故需使电机制动退出,气压制动进行补偿,这与电机/气压制动协调控制的策略一致。
图14中电池功率曲线进行积分,可得循环工况中,用于驱动消耗的电池能量为10.78 kW·h,再生制动回收的能量为1.71 kW·h,由此可计算节能贡献度为15.9%,与仿真结果相符,也说明了仿真模型的准确性。
选取初速度为60 km/h,制动强度分别为0.1、0.3、0.5左右的工况,分别进行试验,试验结果如图15~图17所示。
图15可知,在各工况制动过程中,电池均处于充电状态,且电池充电的电量随制动强度的增加而减少,与控制策略及仿真结果一致。
图16可知,制动强度较小时,气压制动参与较少,制动强度较大时,气压制动参与增多,与控制策略及仿真结果一致。
图17可知,在制动过程中,减速度变化平稳,减速度变化率绝对值较小,最大仅为3.19 m/s3,符合汽车行驶平顺性的要求。这说明本文控制策略能够通过协调控制电机制动与气压制动使制动过程中车辆保持平顺。
本文提出了一种适用于后轮驱动新能源商用车的再生制动控制策略,设计了以制动强度、电池SOC、电机转速作为输入的制动力分配方法,建立了基于AMESim的再生制动仿真模型,并进行了实车验证,仿真及试验结果证明了控制策略及仿真模型的有效性,在保证制动方向稳定性的前提下,能够很好地实现电机制动与摩擦制动的协调工作,最大程度地回收了制动能量,在C-WTVC循环工况下节能贡献度可达15.9%。
