In order to explore the working principle of legform impactor calibration test, this paper compared in detail the structural differences between advanced Pedestrian Legform Impactor (aPLI) and Flexible Pedestrian Legform Impactor (FlexPLI), summarized the methods for determining of dynamic calibration limits and static calibration limits of legform impactor as the mixed group mean estimation method and the three-point bending deflection test method respectively. The paper also summarized and compared the significant differences between dynamic calibration limits and static calibration limits of the two types of legform impactor, and analyzed the immanent cause for these differences. The main cause for the difference in dynamic calibration limits was the addition of mass module to simulate human upper limbs in aPLI, while the main cause for the difference in static calibration limit was the structural changes in the leg structure and knee structure of aPLI.

为探究腿型碰撞器标定试验的工作原理,详细对比了先进行人腿型碰撞器(aPLI)与柔性腿型碰撞器(FlexPLI)在结构上的差异,总结了腿型碰撞器动态标定和静态标定限值确定的方法分别为混合组群均值估计法和三点弯曲挠度试验法,归纳并比较了2种腿型碰撞器在动、静态标定限值上存在的显著差异,在此基础上剖析了这些差异的内在原因,动态标定限值差异的主要原因是aPLI增加了模拟人体上肢的质量模块,静态标定限值差异的主要原因是aPLI腿部和膝部结构改变。

In order to explore the working principle of legform impactor calibration test, this paper compared in detail the structural differences between advanced Pedestrian Legform Impactor (aPLI) and Flexible Pedestrian Legform Impactor (FlexPLI), summarized the methods for determining of dynamic calibration limits and static calibration limits of legform impactor as the mixed group mean estimation method and the three-point bending deflection test method respectively. The paper also summarized and compared the significant differences between dynamic calibration limits and static calibration limits of the two types of legform impactor, and analyzed the immanent cause for these differences. The main cause for the difference in dynamic calibration limits was the addition of mass module to simulate human upper limbs in aPLI, while the main cause for the difference in static calibration limit was the structural changes in the leg structure and knee structure of aPLI.

车辆的行人保护技术已发展多年,用于评价行人腿部伤害的腿型碰撞器的力学性能逐渐趋近人体的生物力学性能[1]。目前,此类碰撞器主要包括柔性腿型碰撞器(Flexible Pedestrian Legform Impactor,FlexPLI)和先进行人腿型碰撞器(advanced Pedestrian Legform Impactor,aPLI)。二者分别为第二代和第三代腿型碰撞器,在结构设计上存在较大差异。相比较而言,aPLI的生物逼真性更佳,对车辆行人保护安全性能的要求也更高,故在更加严格的中国新车评价规程(China-New Car Assessment Program,C-NCAP)中取代FlexPLI,而FlexPLI未来将主要用于面向车辆准入的强制性检验国家标准。
腿型碰撞器是结构复杂、工艺精细、精确度高的高速碰撞类设备,需要定期进行标定测试,以保证其性能满足车辆试验所需的精度要求。aPLI在结构设计、材料工艺及内部电路等方面与FlexPLI相比均存在较大提升,同时也相应提高了日常维护的难度,对其标定测试的要求也更高。然而,目前国内有能力进行aPLI标定的机构和aPLI标定的相关研究工作均较少。
本文通过对比FlexPLI和aPLI的内部结构,解析2种腿型碰撞器的标定限值差异,以期为aPLI腿型碰撞器的使用和维护提供参考。
aPLI在FlexPLI的基础上进行了全面的优化设计,采用更为先进的生物仿真材料,腿型碰撞器的质量分布更接近真实的人体下肢[2-3],二者的主要结构差异如图1所示:aPLI在结构上的最大的改进是增加了模拟人体上肢的上部质量模块(Simplified Upper Body Part,SUBP),可大幅提高动态标定的准确性和全面性;膝部前交叉韧带(Anterior Cruciate Ligament,ACL)、后交叉韧带(Posterior Cruciate Ligament,PCL)的连接方式由交叉连接改为平行连接,与人体真实状态的相关性更高[4];aPLI股骨的宽度较FlexPLI增加了9 mm,更大的腿骨尺寸和下窄上宽的轮廓形态更符合人体的实际比例。
另外,腿型碰撞器内部的线路布置也存在较大差异。FlexPLI有12个传感器通道,数据采集模块布置在膝部组件上,aPLI的数据采集模块布置在SUBP组件上,传感器通道增加到18个。这些结构和布置上的差异使得FlexPLI与aPLI的标定方式和标定限值均发生了较大改变,对aPLI的标定测试提出了更高的要求。
腿型碰撞器的标定分为动态标定和静态标定,通常,在使用一段时间或一定次数后需对其进行动态标定,检验碰撞器能否满足试验精度的要求。在腿型碰撞器的动态标定结果超过标准限值,或经历维修及更换零件等情况下,需对其进行静态标定。腿型碰撞器内部的压力传感器精度受温度影响,所以在标定时需实时监测环境温度,使其保持在20±2 ℃范围内。
根据2018年版和2021年版C-NCAP管理规则,得到FlexPLI和aPLI的标定条件如表1所示。由表1可知,FlexPLI与aPLI的静态标定条件完全相同,动态标定条件也基本一致,仅试验次数存在差异,aPLI的使用上限为20次,而FlexPLI的使用上限为10次。其中,FlexPLI的通道幅值等级(Channel Amplitude Class,CAC)为膝部韧带延伸量30 mm、胫骨弯矩400 N·m,不考察股骨;aPLI的CAC为膝部韧带延伸量38 mm、胫骨弯矩400 N·m、股骨弯矩600 N·m。
FlexPLI和aPLI具有相似的设计思路和结构型式,因此其动态标定过程基本相同,如图2所示。腿型碰撞器自由悬挂在标定设备上并保持竖直状态,前端固定吸能蜂窝铝的导向滑车以11.1±0.2 m/s的速度水平撞击腿型碰撞器的特定位置,使其在规定的时间内脱离挂钩自由飞行,aPLI动态标定过程中的飞行姿态如图3所示。
撞击结束后读取腿型碰撞器内置的数据采集模块信息,核对各位置传感器数据是否满足动态标定限值的要求,腿部弯矩和韧带伸长量等位置传感器的数据信息在碰撞开始后前60 ms内有效。
FlexPLI和aPLI动态标定限值的确定方法一致,均为混合组群均值估计法。具体步骤为:准备3条以上的全新腿型碰撞器,在全球范围内不同地区的官方试验室进行多次循环标定测试,如Euro-NCAP试验室、日本汽车研究所(Japan Automobile Research Institute,JARI)等。试验时严格控制撞击速度、位置偏差、角度偏差及环境温度和湿度等变量,使其在较小的范围内变动,待积累足够数量的样本数据后计算样本均值μ和样本标准差σ,标准差计算公式为:

式中:n为各位置样本数量,xi为第i次动态标定试验的数据。
进一步计算求得样本数据的变异系数CV

CV=σ/μ

CV<5%,表示样本数据波动较小,具有较高的一致性,将样本中不满足变异系数和明显错误的数据删除。
此时可将满足要求的样品数据视为腿型碰撞器保持在高性能理想状态时取得的动态标定数值,计算腿部各位置的平均值,并在此基础上偏差±(10%~15%),即得到各位置的动态标定限值,利用1条以上的全新腿型碰撞器进行循环测试,确保标定限值兼具有效性和普适性。
与FlexPLI相比,aPLI由于增加了SUBP,其质量较FlexPLI增加了近一倍,重心也随之升高,因此动态标定时冲击腿型碰撞器膝部中心的数据结果并不能完全反映aPLI股骨的状态,所以增加了膝部中心上方120 mm处(U120)的动态冲击试验以监控aPLI股骨的性能。
FlexPLI和aPLI各位置的动态标定限值如表2所示。其中,受FlexPLI的结构限制,不考察股骨的状态,对aPLI的膝部中心(U0)位置主要考察胫骨(T1~T4处)和膝部内侧副韧带(Medial Collateral Ligament,MCL)的状态,对U120位置主要考察股骨(F1~F3处)的状态。
对比FlexPLI和aPLI膝部中心位置动态标定限值可知,aPLI的T1和T2处弯矩明显较FlexPLI高,而2种腿型碰撞器的T3和T4处弯矩相差不大。这是因为T1和T2与膝部中心距离较近,aPLI的上半部分质量较大,惯性大且回弹响应较慢,导致腿型碰撞器在此位置的弯曲程度较FlexPLI大,而T3和T4与膝部中心距离较远,受腿型碰撞器上部影响较小且二者结构及尺寸几乎相同,故弯曲响应较为一致。
aPLI的MCL伸长量限值较FlexPLI小,主要是由于aPLI的MCL位移传感器长度为38 mm,而FlexPLI的MCL位移传感器长度为30 mm,在受到相同能量冲击时,尺寸越长,拉伸弧度越小。
在标定响应方面,2种腿型碰撞器的胫骨弯矩和MCL伸长量几乎同时达到峰值,运动姿态和轨迹一致性较强,如图4所示,说明动态冲击膝部中心位置时,FlexPLI和aPLI胫骨及膝部韧带的状态基本不受腿型碰撞器上部结构的影响,这对于考察胫骨压力传感器和MCL位移传感器的性能十分有效。
将股骨、胫骨及膝部等组件总成通过特制夹具水平固定在刚性光滑的平面上,夹具为刚性材质,呈半圆形且与支撑平面近似线性接触,保证受力变形过程中不影响组件的自由弯曲。分别用直径为32 mm的圆柱形不锈钢压头和直径为100 mm的半圆柱形不锈钢压头缓慢匀速压缩组件的中心位置使组件受力弯曲,其内置的传感器实时测量弯矩和位移数据并输出,生成弯矩-位移曲线;当弯矩达到某一设定数值后,压头开始泄力,腿型碰撞器组件回弹恢复。测试开始时,压头应无限接近腿部组件,但不能接触组件使其受力。股骨总成、胫骨总成及膝部总成的静态标定过程如图5所示。
将各组件的弯矩-位移曲线与其限值进行对比,若曲线在限值范围内则表示组件性能良好,满足试验要求,反之则需要拆解组件总成,对内部腿骨进行标定。图6所示为各组件静态标定曲线,需要说明的是,静态标定需要考察MCL、ACL和PCL伸长量,而动态标定只考察MCL伸长量。
腿型碰撞器静态标定通过三点弯曲挠度试验确定,其简化模型如图7所示[7]。挠度vx与弯矩M的关系可由式(3)推导出:

式中:k为常量系数,E为材料的弹性模量,I为材料的截面惯矩,kEI为与腿型碰撞器材料及结构等自身相关的常数,W为压力,x为最大变形处到支撑点的距离,ab分别为受力点到两侧支撑点的距离,L为两支撑点之间的距离。
x=aa=b时,L=2a,并将M=Wa/2代入式(3),简化后得:

M/vx=kEI/L2

图7可知,挠度与弯矩成正比关系,故静态标定过程中腿型碰撞器组件受力弯曲的弯矩与位移的关系为一条斜率固定的直线,确定斜率即可得到腿型碰撞器静态标定的限值。
确定斜率的方法与动态标定限值确认方法基本相同,分别准备3组以上的全新腿型碰撞器组件,并在全球范围内不同地区的官方试验室进行多次循环静态标定测试,严格控制腿骨刚度及压头与夹具支撑点的距离等对静态标定结果影响较大的参数,使其尽量保持一致。膝部总成没有腿骨,故只需关注支撑点距离。
静态标定三点弯曲试验是连续进行的,任意时刻的弯矩与位移的比值为该时刻的斜率,理论上斜率应相同,且在弯矩-位移关系图中呈现为一条直线,但在实际试验中,受各种误差的影响,斜率并不完全相同,而是分布在理论值周围,在力-时间关系图中通过对其进行拟合呈现出一条光滑曲线,如图8所示,其中Ftrigger为压力传感器触发时的力,t0为触发时刻。在此基础上,应用最小二乘法将曲线近似成直线,得到本次试验的斜率。
腿型碰撞器组件的最终斜率是循环试验平均数值与腿骨刚度系数平均值及支撑距离平均值的加权结果,腿骨刚度系数和支撑距离通过试验获得。表3所示为胫骨总成静态标定循环试验得到的某一组试验的加权结果。
加权斜率为试验斜率与腿骨刚度系数及支撑距离的乘积。多组加权斜率运用混合组群均值法,根据式(1)去除CV>5%的无效数据,并对剩余斜率求均值即可得到最终斜率。确定斜率的弯矩-位移关系y=sd,其中y为弯矩,d为位移,s为斜率,通过确定限值通道宽度h即可得到静态标定限值。根据大量样品数据结果并结合统计学上标准误差范围算法,确定限值通道宽度h为正、负最大弯矩的5%,此时得到的y=sd±h即为静态标定的限值。
根据腿型碰撞器制造商提供的FlexPLI和aPLI静态标定限值如表4所示。通过对比发现,二者胫骨的标定限值高度接近,这是因为FlexPLI和aPLI胫骨的腿骨刚度及尺寸相同,传感器布置位置相同,组件截面轮廓相差不大,施加同样的力矩时腿型弯曲变形幅度几乎一致,导致限值曲线基本相同。
对比股骨的限值可知,aPLI的斜率和限值通道范围均明显较FlexPLI高。这是因为aPLI的股骨腿骨宽度尺寸较FlexPLI大9 mm,因此aPLI股骨的腿骨刚度更高,组件轮廓更大,抵抗弯曲变形的能力更强。在施加相同力矩的条件下,股骨总成所需的径向位移更小,反映在弯矩-位移曲线上则为斜率更陡,限值通道也更大。
虽然2种腿型碰撞器的腿部弯矩限值存在差异,但趋势基本一致,而对比膝部韧带伸长量发现,二者限值差异显著。MCL伸长量保持了与腿部弯矩相似的趋势,斜率和限值通道都比较接近,而ACL和PCL不仅与自身的MCL差异明显,腿型之间相同位置对比亦差异显著,尤其比较2种腿型的PCL伸长量斜率相差已超过数十倍,经过分析可知,造成该现象的主要原因是膝部结构重新设计。如图3所示,FlexPLI和aPLI的MCL都位于膝部后侧,静态标定时与压力方向垂直且共面,与胫骨和股骨的受力弯曲形态类似,故其限值方程变化不大。而aPLI的ACL和PCL的结构及布置在FlexPLI基础上进行了颠覆性的改进,由交叉连接改为平行连接,静态标定时与压头的距离从近到远依次为ACL、PCL、MCL。距离越远,变形量越大,斜率也就越大,所以aPLI的MCL伸长量斜率最大,ACL伸长量斜率最小。由于FlexPLI的ACL和PCL为交叉排列,弯曲程度远低于平行排列的形式,因此其斜率与aPLI对比较小,且远小于MCL。
值得注意的是,膝部总成中装配很多钢丝绳和弹簧等可伸缩变形的部件,静态标定初始时膝部的弯曲变形主要被其中的钢丝绳和弹簧吸收,模拟韧带伸缩的拉线传感器并不会伸长,反映在弯矩-位移曲线上为位移的变化具有一定迟滞性,这也是膝部韧带的限值通道宽度明显较胫骨和股骨大的原因。
本文首先介绍了FlexPLI和aPLI在标定试验中的应用场景,分析了2种腿型碰撞器在结构设计和模块布置上的显著差异,以及这些差异对标定限值的影响,总结了FlexPLI和aPLI动、静态标定的试验方法、限值确定方法,进而对比了2种腿型碰撞器的限值,并解析了限值曲线的内在规律。
在动态标定方面:与FlexPLI相比,aPLI增加了模拟人体上肢的质量模块,对动态标定限值影响较大,故对aPLI增加膝部中心上方120 mm处的动态标定试验,以提升标定限值的准确性;FlexPLI与aPLI的动态标定限值均采用混合组群均值估计法确定,aPLI的标定限值较FlexPLI标定限值略高。
在静态标定方面:与FlexPLI相比,因aPLI的股骨、腿骨尺寸增加,膝部结构优化改进,对股骨总成和膝部韧带的静态标定限值有较大的影响;FlexPLI和aPLI的静态标定限值均由三点弯曲挠度试验确定,二者胫骨弯矩及MCL伸长量的静态限值差异均不显著,aPLI的股骨静态标定限值略高于FlexPLI,而aPLI的膝部ACL伸长量和PCL伸长量限值远大于FlexPLI。
