To address the issue of front brake low-frequency squeal of passenger car, a mathematical model and multi-condition matrix of stability analysis of braking system were established, and stability of the braking system was analyzed with complex mode simulation. The results show that the unstable mode appears in the system under 1 830 Hz, which is in good agreement with the vehicle brake squeal test results. Components and their modal contribution analysis method were used to analyze the unstable mode. The results show that the first torsional mode of the caliper and the first bending mode of the pad are the biggest contributors to the unstable mode. The brake caliper and pad were optimized. The results show that the 1 830 Hz unstable mode becomes stable after the caliper structure is strengthened, the system stability is improved after the pad material and structure adjustment, whereas it is still in the unstable interval, and the squeal is difficult to remove, which is consistent with the experimental results, and the subjective evaluation result is acceptable.

针对某乘用车前制动器低频尖叫问题,建立了制动系统稳定性分析有限元模型及多工况矩阵,利用复模态分析方法对该制动系统稳定性进行了分析,结果表明,系统在1 830 Hz频率下出现不稳定模态,与实车制动尖叫试验结果吻合良好。采用组件贡献和模态贡献分析方法对不稳定模态进行了分析,结果显示,制动钳的一阶扭转模态和摩擦片的一阶弯曲模态贡献显著,并对制动钳和摩擦片进行了优化,仿真结果表明,制动钳结构加强后系统1 830 Hz不稳定模态趋于稳定,摩擦片材料及结构调整后,系统稳定性得到改善,但仍处于不稳定区间,噪声难以消除,与试验验证结果一致,主观评价结果为可接受。

针对某乘用车前制动器低频尖叫问题,建立了制动系统稳定性分析有限元模型及多工况矩阵,利用复模态分析方法对该制动系统稳定性进行了分析,结果表明,系统在1 830 Hz频率下出现不稳定模态,与实车制动尖叫试验结果吻合良好。采用组件贡献和模态贡献分析方法对不稳定模态进行了分析,结果显示,制动钳的一阶扭转模态和摩擦片的一阶弯曲模态贡献显著,并对制动钳和摩擦片进行了优化,仿真结果表明,制动钳结构加强后系统1 830 Hz不稳定模态趋于稳定,摩擦片材料及结构调整后,系统稳定性得到改善,但仍处于不稳定区间,噪声难以消除,与试验验证结果一致,主观评价结果为可接受。

To address the issue of front brake low-frequency squeal of passenger car, a mathematical model and multi-condition matrix of stability analysis of braking system were established, and stability of the braking system was analyzed with complex mode simulation. The results show that the unstable mode appears in the system under 1 830 Hz, which is in good agreement with the vehicle brake squeal test results. Components and their modal contribution analysis method were used to analyze the unstable mode. The results show that the first torsional mode of the caliper and the first bending mode of the pad are the biggest contributors to the unstable mode. The brake caliper and pad were optimized. The results show that the 1 830 Hz unstable mode becomes stable after the caliper structure is strengthened, the system stability is improved after the pad material and structure adjustment, whereas it is still in the unstable interval, and the squeal is difficult to remove, which is consistent with the experimental results, and the subjective evaluation result is acceptable.

盘式制动器的制动尖叫是一种单频噪声,频率范围为1.5~20.0 kHz,声压级幅值可高达100 dB(A)以上,且声品质很差,发生机理复杂。一般认为低于4 kHz的制动尖叫为低频尖叫,高于4 kHz的尖叫为高频尖叫。低频尖叫声压级大,分析和改进难度高,是行业研究的重点和难点。
近年来,国内外学者对制动尖叫声发生机理及分析方法进行了深入研究[1-7]。模拟分析是制动尖叫问题优化的重要手段,包括频域稳定性分析和时域非线性响应分析。时域分析法在摩擦激励的建模方面研究不够,计算精度难以满足工程应用需求。频域分析方法是对摩擦耦合引起的系统稳定性问题进行分析,目前应用较多,国内对稳定性分析的理论和有限元建模方法展开了较多研究,但在关键组件模态对系统稳定性影响方面研究不够。
本文结合某乘用车前制动系统低频尖叫声问题,在对制动系统进行数学建模和稳定性分析的基础上建立该制动系统的有限元模型,基于复模态分析方法分析系统的稳定性,采用组件贡献分析方法研究系统特定频率下不稳定模态的形成原因和优化方法,并进行试验验证。
带有粘性阻尼的N自由度线性振动系统的动力学方程表达式为:

式中:u为系统位移向量,M为质量矩阵,C为阻尼矩阵,K为刚度矩阵,q为系统所受外力。
为研究系统自身的固有属性,设外力q为0,则系统动力学表达式为:

在阻尼矩阵为一般阻尼矩阵、刚度矩阵不对称的情况下,上述方程在实数域内无法进行模态分析,需在复数域内进行复特征值分析,研究其稳定性。
此时设方程存在谐波解,并设解的形式为:

代入式(2)整理得到2N个特征值λi=α±jω, i=1,2,…,2N,其中αω分别为特征值的实部和虚部,相应得到2N个特征向量φi,其中共轭的特征值和特征向量引起系统的振动具有实际意义:

可见,α表征了系统振动的衰减程度:α<0时,共轭的复模态会引起系统的减幅振动,是一种稳定的减幅振动模式;α=0时,共轭的复模态会引起系统的等幅振动,是一种临界稳定的振动模式;α>0时,共轭的复模态会引起系统的增幅振动,是一种不稳定的振动模式。
制动系统是否会产生不稳定模态取决于系统刚度和阻尼矩阵。应用有限元方法对制动系统进行离散可得到制动系统的动力学方程,在摩擦片与制动盘等接触摩擦处进行离散得到摩擦阻尼矩阵Cf和摩擦刚度矩阵Kf,制动系统稳定性分析的动力学方程变为:

其中,KfCf是使系统产生不稳定模态的原因。制动系统接触摩擦模型如图1所示。
对制动盘与摩擦片的接触摩擦面进行有限元离散得到制动盘上的节点i和摩擦片上节点j,设单元坐标系为UOV、摩擦因数为μ、接触刚度为Kfij,两节点间垂向力和切向摩擦力与节点位移关系的矩阵表达式为:

式中:UiVi分别为节点i的法向位移、切向位移,FUiFVi分别为节点i的法向力、切向力。
显然,所有接触摩擦面上离散后产生的刚度矩阵Kf是非对称的,从而(K+Kf)是非对称的。刚度矩阵不对称意味着在一定条件下特征矩阵不对称,其特征根实部可能为正,系统出现不稳定模态。
Cf是由摩擦引起的系统阻尼矩阵,其是否正定取决于摩擦力与切向相对滑动速度的关系,图2所示的斯特里贝克(Stribeck)模型表征了摩擦力-相对速度的关系特性[7-8]
该模型全面表达了摩擦力与相对滑动速度的关系,设节点间切向位移为ut,则摩擦力Ff为:

式中:∂ut/∂t为相对滑动速度,a1为斜率。
如前文所述,应用有限元法对制动盘与摩擦片的接触摩擦面进行离散,则节点i和节点j相对滑动产生的摩擦阻尼系数为a1。当滑动发生在动、静摩擦切换阶段时,a1为负值,即摩擦力和相对滑动呈负斜率特性。这样,所有接触摩擦面上离散后产生的摩擦阻尼矩阵Cf为负,从而系统阻尼矩阵(C+Cf)可能为负,意味着系统可能出现不稳定模态。
本文结合某乘用车前制动系统开发过程中出现的1 830 Hz低频尖叫问题展开建模与分析。前悬架系统的约束及其组件模态对制动系统低频模态具有影响,有限元模型除制动盘、制动钳、摩擦片等制动系统结构组件外,还包括悬架组件。
为保证模型精度,各组件和摩擦片材料参数、各接触摩擦处摩擦因数及悬架各连接衬套动刚度均通过试验获取,制动盘、钳体、摩擦片等组件的关键模态均进行了试验验证。所建立的制动系统稳定性分析有限元模型如图3所示。
模型中实体单元共251 269个,单元节点共359 192个,摩擦片、制动盘及制动钳之间的接触摩擦对共12处,其他接触摩擦对共5处,弹性连接单元共11处。
摩擦材料为各向异性材料,其参数对摩擦片模态和系统稳定性有重要影响,因此摩擦片模型的模态分析结果需要较高的精度。本文通过超声波法测取摩擦材料的各向材料参数[8-9]。超声波法能方便地测取各向异性材料的参数,其为动弹性模量法,测试结果通常比实际弹性模量大,会存在系统偏差[10]。本文以超声波法测得的材料参数为初始值,以试验测试的摩擦片自由模态为参照,反复调整摩擦材料法向和切向参数,使计算模态与试验模态趋于一致,从而得到修正的摩擦片各向材料特性。
影响系统不稳定模态的主要因素是摩擦片的第一阶和第二阶弯扭自由模态,其中对低频不稳定模态产生影响的主要是第一阶弯扭自由模态。本文采用超声波法和摩擦片模态试验相结合得到修正材料参数,计算获得的摩擦片前四阶模态与试验模态的频率误差均小于2%。修正前、后的材料参数如表1所示,修正后摩擦片一阶弯曲和扭转自由模态的计算和试验结果如图4所示。表1中,E1E2分别为径向和切向弹性模量,E3为法向弹性模量,G12G13G23为剪切模量,U12U13U23为泊松比。
制动尖叫声是在特定的制动压力、速度、行车方向和接触摩擦状态下发生的。制动系统的稳定性分析也需在相应的制动压力、摩擦因数、转速和行车方向等具体工况下进行。本文根据制动噪声典型发生工况及实际制动工况建立系统稳定性分析多工况矩阵,如表2所示。该矩阵包括制动系统发生噪声的35个典型工况,系统稳定性分析在这些工况下进行。
系统不稳定模态是否能在摩擦激励下产生噪声与系统阻尼和模态频率相关[11]。本文采用阻尼线来评判系统模态的稳定性,阻尼线即系统的负阻尼系数函数,定义为:

ci=-2αi/ωi

式中:αiωi分别为系统第i阶特征值的实部和虚部,ci为负阻尼系数。
在阻尼系数一定的情况下,特征值实部随频率线性增加。可见,采用阻尼线评判系统的稳定性,允许系统高频模态具有较大的发散性,这与系统高频振动易被系统阻尼消耗的实际情况相符。
系统负阻尼系数小于0的模态为不稳定模态,系统不稳定模态的负阻尼系数越小,表明系统稳定性越差,越容易产生噪声。通常,系统不稳定模态的负阻尼系数小于-0.01,则需要优化。部分整车制造商将这一临界值设定为-0.005。
通过表2确定的多工况矩阵对所建立的制动系统模型进行了35轮复模态分析,这里仅给出行车和倒车工况摩擦因数为0.5和0.6的计算结果,如图5所示。
图5a图5b可知,2种摩擦因数条件下均出现1 830 Hz不稳定模态,该不稳定模态随制动压力的减小而变差,在摩擦因数为0.6和压力为0.3 MPa的工况下负阻尼系数达最小值-0.036。由图5c图5d可知,倒车工况也出现1 830 Hz不稳定模态,该不稳定模态在压力为0.3 MPa时负阻尼系数达到最小值-0.033,2种摩擦因数下相差不大。
行车和倒车工况出现的1 830 Hz不稳定模态的负阻尼系数最小值达-0.036,稳定性差,需要优化。该不稳定模态的模态振型如图6所示。
采用国际通用标准试验方法SAE J2521[12]对该制动系统进行台架试验分析。台架试验发生尖叫声的结果及评分情况分别如图7图8所示,图8中,前后制动为行车和倒车减速制动工况,拖拽制动指小制动压力的恒速制动工况。
图7可知,行车和倒车制动均出现了1 840 Hz的尖叫声,最大噪声声压级接近105 dB(A)。由图8可知,前后制动和拖拽制动工况下制动尖叫声试验结果评分分别达到5分和低于5分,噪声表现均不可接受。模拟分析中1 830 Hz不稳定模态与试验结果一致性良好。
为分析各组件对系统不稳定模态的贡献,本文采用组件贡献和组件模态贡献分析方法,对系统1 830 Hz不稳定模态进行分析,以找到贡献大的组件及其模态,从而有针对性地进行稳定性优化。
各组件对系统不稳定模态的贡献量、各组件自由模态对系统不稳定模态的贡献量分别为:

式中:CF为组件贡献量,φck为组件c在系统第k阶不稳定模态向量中的向量子集,wc为组件c的权重系数,N为所有参与计算的组件数量,CM为组件模态贡献量,φcj为组件c的第j阶归一化自由模态向量。
为分析各组件及其自由模态对系统1 830 Hz不稳定模态的贡献,分别计算制动钳、制动盘、支架、摩擦片和转向节的自由模态,并根据式(9)和式(10)求取各组件对该系统不稳定模态的贡献,结果如图9图10所示。
图9可知,各组件对系统1 830 Hz不稳定模态的贡献由大到小依次为制动钳、摩擦片和制动盘。由图10可知:制动钳第一阶模态对该不稳定模态贡献最大,贡献占83%;内、外制动摩擦片第一阶模态对该不稳定模态贡献居第2位,贡献占72%;制动盘的第四阶和第五阶模态对该不稳定模态的贡献分别占45%和30%。因此,改进制动钳和制动摩擦片第一阶模态对优化该不稳定模态最有效。
原制动钳的第一阶自由模态为一阶扭转模态,振型主要为腹部扭转变形,模态频率为1 960 Hz,其有限元模型及一阶扭转自由模态如图11所示。
为提高制动钳抗扭能力,将原制动钳腹部进行了加强设计,改进后制动钳结构及其一阶扭转自由模态振型如图12所示。改进后制动钳的一阶扭转自由模态频率达到2 600 Hz,提升显著。
图13所示为制动钳改进后系统稳定性计算结果。装配改进制动钳后,系统不稳定模态的最小负阻尼系数得到显著增加,行车和倒车制动工况的最小负阻尼系数均大于-0.005,系统趋于稳定,改进效果良好。
由前文可知,摩擦片对系统1 830 Hz不稳定模态的贡献主要是第一阶弯曲自由模态,其模态频率为2 296 Hz。原摩擦片结构及其一阶弯曲自由模态振型如图14所示。同时对摩擦片材料和结构进行改进设计:材料由低金属材料改为非金属材料,其修正前、后材料特性参数如表3所示;对原摩擦片进行了开槽和倒角,如图14所示。改进后摩擦片的一阶弯曲自由模态频率为1 590 Hz。
图15所示为采用改进后摩擦片对系统稳定性计算的结果。可见,摩擦片改进后,在行车和倒车工况下,系统1 830 Hz不稳定模态的负阻尼系数均较大幅度增加,稳定性得到明显改善,但在摩擦因数为0.6时行车和倒车的最小负阻尼系数仍为-0.024,没有达到可接受的稳定区,改善效果不够理想。
根据上述模拟分析结果,制动钳和摩擦片的优化方案对系统1 830 Hz不稳定模态均有优化效果,由于制动钳结构修改对设计和布置变动很大,实现难度大,仅试制了改进方案摩擦片样件,并进行了SAE J2521台架试验分析。
图16所示为摩擦片改进后的台架试验结果,与原摩擦片方案试验结果对比可知,改进方案尖叫声的大小和概率均有较大幅度降低。拖拽工况评分的最差点也在6.5分以上区域,行车和倒车工况评分均达到8~10分区域,且噪声声压级最大值减小10 dB(A)以上。整车试验结果表明,该噪声在低车速低压制动时噪声仍然存在,但噪声发生概率和强度明显改善,主观评价可以接受。
本文基于某乘用车前制动系统低频尖叫噪声问题,建立了制动系统数学模型和有限元模型,对系统稳定性进行了模拟分析,应用多工况分析矩阵、阻尼线法及贡献分析方法对系统不稳定模态进行了研究,分析了不稳定模态产生的原因,给出改进措施,并进行了验证,得到以下结论:
a.制动系统的稳定性分析应考虑典型制动工况,本文建立的复模态分析35工况矩阵,包含了典型的制动工况,适用于系统稳定性分析。
b.评价制动系统模态的稳定可以采用复特征值实部,也可以采用负阻尼系数。负阻尼系数包含了特征值实部和虚部对系统稳定性的共同影响,更适合工程应用。
c.组件贡献量及组件模态贡献量分析方法可以定量分析关键组件及其关键模态对系统不稳定模态的影响,用于量化研究不稳定模态的成因,指导不稳定模态的改进分析。
