In order to accurately evaluate the dark current of pure electric bus and avoid vehicle failure to start due to insufficient battery power, 2 models of pure electric buses were selected, the power supply mode and vehicle dark current of their on-board electrical equipment were analyzed systematically. At the same time, on the basis of summarizing the conventional dark current measurement methods, the long-scale measurement method was proposed, using the electric power tester and measurement module to build a detection scheme to record the dark current and complete the real vehicle test. The results of theoretical analysis and experimental data comparison show that the method based on long scale measurement can accurately evaluate the dark current value of pure electric bus and control it in a reasonable range, then guide the calculation of vehicle outage time.

为了准确评估纯电动客车的暗电流,避免车辆因蓄电池电量不足无法起动,选取2款纯电动客车,对其车载电气设备的供电模式及整车暗电流进行系统性分析,在总结常规暗电流测量方法的基础上提出长尺度测量法,采用电功率测试仪及测量模块设计检测方案记录暗电流并完成实车测试。理论分析与试验数据对比结果表明:长尺度测量法能够准确评估纯电动客车暗电流并将其控制在合理范围内,进而计算车辆的停运时长。

为了准确评估纯电动客车的暗电流,避免车辆因蓄电池电量不足无法起动,选取2款纯电动客车,对其车载电气设备的供电模式及整车暗电流进行系统性分析,在总结常规暗电流测量方法的基础上提出长尺度测量法,采用电功率测试仪及测量模块设计检测方案记录暗电流并完成实车测试。理论分析与试验数据对比结果表明:长尺度测量法能够准确评估纯电动客车暗电流并将其控制在合理范围内,进而计算车辆的停运时长。

In order to accurately evaluate the dark current of pure electric bus and avoid vehicle failure to start due to insufficient battery power, 2 models of pure electric buses were selected, the power supply mode and vehicle dark current of their on-board electrical equipment were analyzed systematically. At the same time, on the basis of summarizing the conventional dark current measurement methods, the long-scale measurement method was proposed, using the electric power tester and measurement module to build a detection scheme to record the dark current and complete the real vehicle test. The results of theoretical analysis and experimental data comparison show that the method based on long scale measurement can accurately evaluate the dark current value of pure electric bus and control it in a reasonable range, then guide the calculation of vehicle outage time.

车辆长期停运时,暗电流(Dark Current)的存在导致汽车低压蓄电池亏电,从而造成车辆起动困难或无法起动。
不同配置车型的车载电气设备数量及其功率差异很大,尽管相关文献对纯电动乘用车和传统动力客车的暗电流进行了一些探讨[1-3],也给出了业内主流客车产品的整车暗电流参考上限29~71 mA[1],但该上限范围并不满足纯电动客车用户的实际使用需求(待机时长偏短),行业内暂未对纯电动客车的整车暗电流展开详细研究,对实车暗电流合理范围暂未形成相关标准。当前亟待解决的问题包括:确定纯电动客车的暗电流合理区间以及如何进行科学准确的计算;目前常用于检测暗电流的普通万用表和钳形电流表[1,4]如何在纯电动客车上使用,是否有其他方法进行精准测量;车辆下电后在保证低压蓄电池不亏电的情况下如何延长停运时间。
纯电动客车分为纯电动公路客车和纯电动公交客车,纯电动公交客车存在客户加装定制化或个性化配置的情况,而纯电动公路客车配置相对稳定,因此本文选择车身长度为6~12 m的纯电动公路客车为研究对象,并以6706Y纯电非营运版(7 m)、6112Y纯电营运版(11 m)2款车型作为典型车型,进行整车暗电流理论分析与实车验证。
纯电动客车的车载电气设备不仅包含传统客车中的低压(24 V)电气部件,还包括驱动电机控制器、动力电池管理系统、整车控制器、电池箱专用灭火器等,车载电气设备越多,暗电流必然越大。为了便于分析,将车载电气设备分为用电设备和供电设备,在暗电流产生的回路中低压蓄电池为供电设备,其他车载电气设备为用电设备。
为了系统、准确地估算整车暗电流,需要先汇总纯电动公路客车安装的常用用电设备,并分析各用电设备的供电模式,包括常电供电(30)和ACC/ON挡电(15)供电。通常,由常电供电的用电设备在车辆熄火静止状态下才可能存在功耗。
经对6~12 m纯电动公路客车进行分析和统计[5],用电设备供电模式如表1所示。
由于暗电流只会由常电供电的用电设备产生,仅估算这些设备在车辆正常运行工况下的电流(正常工作电流)和车辆熄火静止状态下的电流(暗电流)并对其进行对比分析,如表2所示。
表2分析可得:暗电流的来源主要是整车控制器、动力电池箱专用灭火器和车载通信终端(Telematics BOX,T-BOX)、行车记录仪、防抱死制动系统(Antilock Brake System,ABS)/电子制动系统(Electronic Brake System,EBS)、CAN总线模块等设备。
分析整车暗电流时还应该考虑蓄电池自放电,一般情况下,维护良好且充满电的蓄电池在20~30 ℃的环境中开路搁置28天,其容量损失不应超过20%[6]。由此可计算出蓄电池的最大允许自放电电流:
I0=1 000×20%×C/T0=200C/(28×24)
式中,I0为蓄电池最大允许自放电电流均值;C为蓄电池额定容量;T0为蓄电池开路搁置时间。
由于2款纯电动车型配置的蓄电池标准容量分别为24 V、80 A·h和24 V、135 A·h,由式(1)计算可得,6706Y和6112Y车型的最大允许自放电电流均值分别为24.0 mA和40.5 mA。
表2可知,部分用电设备的暗电流在不同车型上因配置或功能不同而存在差异。JT/T 1094—2016《营运客车安全技术条件》规定,用于经营性旅客运输的客车应配置胎压报警装置、车内外视频监控系统、电子稳定性控制(Electronic Stability Control,ESC)系统,车长大于9 m的营运客车还应安装车道偏离预警系统(Lane Departure Warning System,LDWS)和自动紧急制动(Automated Emergency Brake,AEB)系统[7],为充分分析车辆配置对整车总暗电流的影响,选择6706Y纯电非营运版和6112Y纯电营运版作为分析对象。表3所示为根据各自车型的配置情况对整车暗电流进行理论估算的结果。
根据表3数据计算可得整车暗电流In为:

式中,IK为各用电设备暗电流估计值。
由式(2)计算可得6706Y纯电非营运版和6112Y纯电营运版的整车暗电流估计值分别为约200 mA和约295 mA。由此可以初步给出结论:纯电动客车的合理暗电流应在200~290 mA范围内。
所有用电设备通过整车线束并联或串联装配在实车上以后,受电磁干扰、接插件松动、接地不良等因素影响,车辆的实际暗电流与理论估算结果存在偏差,因此有必要开展暗电流实车测试以验证以上理论分析的科学性和准确性。
目前,行业常用的暗电流测量方法有2种[1,4]:直接测量法,即使用普通万用表进行检测,电路示意如图1所示;间接测量法,即使用钳形电流表进行检测,电路示意如图2所示。根据GB 7258—2017《机动车运行安全技术条件》要求,车长大于等于6 m的客车还应设置手动机械断电开关,以便必要时切断蓄电池和所有电路的连接[8],在纯电动客车的暗电流常规检测方法设计中也可以利用此开关。
直接测量法的普通万用表准确度等级一般可达到0.5级,检测数据相对准确,但检测过程相对费时、费力,一般不使用此方法测量暗电流;间接测量法虽简单省力,但受钳形电流表准确度(一般为2.5级)影响,检测数据不够准确。同时,2种方法都只能人工记录“瞬时”值,无法实时记录、分析暗电流的动态变化过程。
总结以上2种方法的优缺点,本文提出长尺度测量法,便于检测和研究纯电动客车暗电流及其变化规律。
长尺度测量法是实时动态监控和记录暗电流的检测方案,使用的硬件主要由可长时间记录测量数据的测试主机(电功率测试仪WT3000,见图3)和可套入蓄电池电缆线的测量模块(HIT200,含有霍尔电流传感器,利用高精度电磁感应原理测量电流,见图4)构成,电路连接如图5所示。测试过程中,测试主机可以实时记录并存储蓄电池的电流和电压变化情况,测量精度可达0.15级或0.02级[9-10]
根据图5的电路连接情况,先做好准备工作:
a. 车辆停车熄火(点火开关ON挡至ACC挡位)3~5 min后关闭车辆全部用电设备,将点火开关转至OFF挡位;
b. 断开蓄电池手闸总开关;
c. 将测量模块套接在车辆蓄电池接线柱的负极电缆上,测量模块通过测量电缆线接入测试主机;
d. 2根电缆线分别连接蓄电池的正、负极与测试主机,测量蓄电池电压;
e. 将点火开关转至ON挡位,打开车上部分用电设备,确认测试主机能正常采集到电流、电压信号;
f. 关闭车辆全部用电设备,将点火开关转至OFF挡位,断开蓄电池手闸总开关。
准备工作完成后,按图6所示流程完成测试。
为了验证长尺度测量法的可行性、科学性和准确性,选择满足表3配置的2款车型车辆作为试验对象,按长尺度测量法的检测流程完成暗电流的实车测试。6706Y纯电动车型的测试状态如图7所示。
完成实车测试后,分析WT300主机采集到的多次测量数据,2款车型的暗电流数据和蓄电池电压变化情况如图8~图11所示。
分析以上2款车型的测试结果,存在如下共同特点:
a. 手闸开关闭合后整车电路才能形成回路,闭合瞬间电流和电压存在突变,但闭合3 s后基本可快速进入数值稳定阶段;
b. 稳定区间电压波动仅为±0.01 V,而蓄电池总电压在25 V左右,可忽略电压波动对暗电流的影响;
c. 5 s后6次试验的暗电流数据趋于一致,确认该车型的暗电流真实值可先单次测试5~30 s,将所有数据的平均值作为单次暗电流试验均值,再对6次试验的均值求平均值。
为便于客观评价理论估算方法的科学性和长尺度测量法所得数据的可靠性,进行实车试验值与理论估算结果的对比,如表4所示。
表4可知,长尺度测量法的数据获取具有平稳性和精准性,实际测试均值小于理论估值符合预期,且偏差率小于8%,证明基于长尺度测量法的暗电流测试方案是可行的。
基于长尺度测量法的结果,可以进一步将理论分析推算的纯电动客车(6~12 m)的合理暗电流范围(200~295 mA)修订为180~280 mA。由此可以实现车辆停运时长的准确评估。
铅酸蓄电池放电深度对电池寿命影响较大,当放电深度大于50%,电池的循环寿命将降低到1 000次以下。为保证车辆能正常起动并保证蓄电池寿命,蓄电池剩余容量应不小于其额定容量的50%,则车辆最大停运时间T1可计算为:
T 1 = C I n × 1   000 × 50 %
根据式(3)可以计算出2种车型在各自标配蓄电池容量下所允许的停运时长,如表5所示,其中暗电流In表4的试验均值。
表5可得,纯电动客车(6~12 m)的正常停运时长约为9~10昼夜,而如果参考传统动力客车暗电流上限评估车辆停运时长时,将会达到40个昼夜[1],远大于实际能力。
对于非标配车型(尤其是纯电动公交客车),由于新增的用电设备可能导致整车暗电流增加,待机时长还会相应缩短。建议的解决方案为:
a. 在设计阶段对整车暗电流可能的增长态势进行限制,按表1表2分别统计用电设备的供电模式和常电用电设备的暗电流,对新增设备提出暗电流控制要求,有效控制常电供电设备的数量,按表3进行整车暗电流估算,达到有效控制暗电流目的;
b. 如果无法控制整车暗电流的增加,根据表5通过适当提高供电设备功率,即增加蓄电池容量来弥补,使车辆允许停运时长不少于9个昼夜。
本文通过对2款典型纯电动客车的整车暗电流进行理论计算并结合长尺度测量法实车测试结果,给出了纯电动客车(6~12 m)整车暗电流的合理范围为180~280 mA,从而推算在不关闭整车蓄电池总开关的条件下可停运时长约9~10个昼夜,并给出了通过优化电气设计延长停运时长的方案。
