This paper studies the noise of a Permanent Magnet Synchronous Motor (PMSM) for electric vehicles. Through the analysis of the contribution of different electromagnetic excitations to the noise, the paper identifies key factors such as motor torque ripple and spatial zero-order electromagnetic force, as well as their contributions to the order noise in different speed ranges. Moreover, through the simulation analysis of the noise under the conditions of eccentricity and current harmonics, the changes in the order noise after considering practical factors are obtained. The Kriging method is used to create an electromagnetic surrogate model, which can quickly calculate the electromagnetic force and torque ripple based on the design parameters of the stator and rotor. On the basis of the surrogate model, the genetic algorithm is used for multi-objective optimization. The order noise obtained from the simulation is significantly reduced compared with the original scheme. The good consistency between the simulation and the experiment is verified through the noise test of the optimized prototype on the test bench.

对某电动汽车用永磁同步电机噪声开展研究,通过不同电磁激励对噪声贡献量分析,明确电机转矩波动和空间0阶电磁力等关键因素以及对不同转速段阶次噪声的贡献;并且对偏心和电流谐波条件下的噪声仿真分析,得到考虑实际因素后阶次噪声的变化。使用克里金法创建电磁代理模型,基于定转子设计参数快速计算电磁力及转矩波动;在代理模型基础上,使用遗传算法进行多目标寻优,仿真的阶次噪声较原方案大幅降低,通过优化样机台架噪声测试验证仿真与试验一致性良好。

This paper studies the noise of a Permanent Magnet Synchronous Motor (PMSM) for electric vehicles. Through the analysis of the contribution of different electromagnetic excitations to the noise, the paper identifies key factors such as motor torque ripple and spatial zero-order electromagnetic force, as well as their contributions to the order noise in different speed ranges. Moreover, through the simulation analysis of the noise under the conditions of eccentricity and current harmonics, the changes in the order noise after considering practical factors are obtained. The Kriging method is used to create an electromagnetic surrogate model, which can quickly calculate the electromagnetic force and torque ripple based on the design parameters of the stator and rotor. On the basis of the surrogate model, the genetic algorithm is used for multi-objective optimization. The order noise obtained from the simulation is significantly reduced compared with the original scheme. The good consistency between the simulation and the experiment is verified through the noise test of the optimized prototype on the test bench.

电动汽车振动噪声特性与传统汽车存在较大差异,由于驱动方式的改变,导致动力总成振动噪声特性发生了根本性变化[1-3]。传统动力总成中发动机会产生宽频的振动噪声,在这种频率范围宽、声压幅值大的背景噪声掩蔽下,其他的一些单频噪声源(如变速器、发电机等)并不会引起突出的声品质问题。而电动车电驱动总成由驱动电机、逆变器和减速器组成,会产生随转速变化的频率单一的阶次噪声,这种典型的单频噪声在没有背景噪声掩蔽的情况下,即使声压幅值很低,也会引起用户的强烈抱怨[4-5]
目前多数汽车厂商使用永磁同步电机作为电动汽车的驱动电机,相比其他类型的电机,永磁同步电机具备体积小、功率密度高等优点。永磁同步电机的噪声通常分为电磁噪声、气动噪声和机械噪声三大类[6-7],而电动汽车驱动电机通常采用水冷或油冷方式,不会产生气动噪声,轴承等机械部件的精度较高,电机噪声问题主要表现为电磁激励产生的阶次噪声。噪声阶次与电机定转子的极槽数、转子的磁钢分布、定子的绕线方式等有关,呈现出与极槽数倍频相关的阶次噪声[8-9]。而逆变器在将电流从直流电转变为交流电过程中,往往会在电流中产生与开关频率相关的电流谐波,进而产生发散状的电磁噪声[10]
永磁同步电机噪声为高频辐射噪声,根本解决途径需要从电机本体入手[11]。本文以某款电驱系统的驱动电机为研究对象,通过仿真方法分析电机噪声影响因素,并开展电磁噪声多目标优化及试验验证。
本文的研究对象为一款匹配纯电动汽车的后电驱系统,其中电机的基本参数如表1所示。在功能样机开发阶段,在半消声室环境下对该款电驱系统进行了台架噪声测试,发现电机的24阶噪声、48阶噪声超过了开发目标,其五点平均阶次噪声曲线如图1所示。40%负荷下24阶噪声在电机转速为1 000~2 000 r/min时存在突出的峰值,而100%负荷下48阶噪声在电机转速为7 000 r/min以上时明显偏大。
电驱系统的电机噪声可按传统的“源-响应”分析方法进行激励、结构和控制三方面因素的分析,关键影响因素如图2所示。由于该电机的主要问题为24阶噪声和48阶噪声,与极槽数及其倍数相对应,因此判断噪声为电磁激励产生。对于8极48槽电机,24阶噪声对应极对数的6倍频,48阶噪声对应极对数的12倍频或者槽数的1倍频。电磁激励主要由时空交变的气隙磁场产生,产生电机辐射噪声的力可以分解为定子径向力、切向力、转子转矩波动和不平衡磁拉力。
定子径向力理论公式和切向力分别如式(1)、式(2)所示,转子转矩波动为切向力矢量和与转子半径的乘积,而不平衡磁拉力一般由偏心引起的额外气隙磁密 b 2 ϵ α , t产生[6]

结构响应也是产生辐射噪声的重要因素,文献[12]~文献[14]指出关键结构模态包括定子呼吸模态、总成弯扭模态和薄壁件模态等。另外,电流谐波的存在也会在气隙磁场处产生以电频率谐阶次为主的电磁激励,是不可忽视的重要因素。
针对该电机噪声问题,建立电机辐射噪声计算模型,分别在定转子上施加不同载荷,包括定子径向力 F s r、定子切向力 F s t、转子转矩波动 T以及转子不平衡磁拉力 F R r,如图3所示。用基于模态叠加的结构频响及声学传递向量方法计算电机辐射噪声,电机模型、装配状态和声场场点选取均与电驱台架试验保持一致,如图4所示。
定转子拓扑结构是影响电磁力的关键因素,气隙磁场处产生的电磁力可由电磁模型计算得到。对电磁模型使用麦克斯韦张量法进行有限元计算,并对比虚功法和麦克斯韦张量法计算阶次转矩来验证有限元模型网格的合理性。电机在正常工作条件下,永磁体在交变磁场中会持续受到力的作用,可将这部分力分解为作用在转子上的径向力和切向力,切向力作用在转子上产生转矩,而转矩波动是轴系产生噪声的根本原因之一。通常转子上的径向力是平衡的,因此合力为零,但偏心条件下会产生不平衡的磁拉力。图5是在理想条件下计算的转子24阶和48阶转矩谐波,当电机处于拐点之前时,转矩谐波恒定,24阶转谐波动约为转矩的4%,当电机经过拐点进入恒功率区后,48阶转矩谐波明显增大,最大约为转矩的14%,从转矩波动上反映了存在低转速24阶噪声和高转速48阶噪声风险。
除转矩谐波外,也需要分析定子上的径向电磁力,若径向电磁力过大可能会激发相应频率下的模态,尤其易激发定子的呼吸模态。计算的径向电磁力通常为作用在定子齿部的时域力,需要通过二维傅里叶变换得到空间域和频率域下的阶次径向力,通常用作用在定子齿顶圆上的麦克斯韦压力表示。图6为40%负荷24阶径向电磁力和100%负荷48阶径向电磁力,电机定子呼吸模态的频率范围通常为6 000~8 000 Hz,24阶对应转速为15 000~20 000 r/min,但该转速不在常用范围;48阶对应转速为7 500~10 000 r/min,各段斜极径向力及径向力矢量和幅值均超过20 kPa。
根据电机噪声计算结果,进行各激励力对噪声贡献量分析。图7为各激励力对24阶噪声的贡献,由激励贡献量曲线分析可得,问题区域1由转子转矩谐波引起,问题区域2由定子上切向力引起。图8为各激励力对48阶噪声的贡献,问题区域1由定子上切向力引起,问题区域2主要由定子上径向力引起。
定转子偏心会导致气隙周向不均匀,产生不平衡磁拉力。通常可分为静偏心和动偏心两类,静偏心时电机的转子轴心与定子的几何中心不重合,但轴心位置固定,动偏心时转子轴心位置随着转子旋转而变化,如图9所示。从图10可以看出,静偏心对低转速24阶、48阶噪声结果均有一定程度恶化,动偏心下,将产生新的调制阶次[15],即在24阶或48阶附近产生24±1阶次或48±1阶次,而原阶次幅值不变。
上述计算分析均在理想电流条件下开展,而电机在实际工作中,三相电流会存在较多谐波成分。图11为实测的电机某相电流中的5阶次和7阶次电流谐波曲线,可以看出整个转速段5阶次电流谐波较为突出。图12为噪声计算时考虑5阶次和7阶次电流谐波后的结果,2 500 Hz前低转速段24阶噪声显著提高,最高增大约为7 dB(A)。
根据上述分析结果,在进行电磁设计优化时,选择40%负荷工况下低转速24阶转矩谐波和100%负荷工况下高转速48阶径向电磁力作为优化目标。同时在后续优化样机试制时通过尺寸公差控制偏心量,进而降低问题区间噪声水平。
电磁多目标优化分为三步:首先创建参数化模型,使用拉丁超立方采样方法随机生成样本,调用电磁有限元计算得到样本信息(包括输入参数和输出结果);然后使用克里金法创建代理模型,描述输入参数与输出结果间的关系;最后在代理模型基础上,使用遗传算法进行多目标寻优。工作流程如图13所示。
在参数化的电磁模型基础上,选择优化参数并给定参数范围,如表2所示。给定参数边界后,使用拉丁超立方采样方法生成样本,其核心思想是将每个输入变量的取值范围划分成若干个等概率的区间,并在每个区间内随机抽取样本,以保证样本在整个输入空间中均匀分布。通常样本数量越多,训练得到的代理模型精度越高,但样本数量增加,意味着有限元计算时长增加。本文中,经由多轮不同样本数代理模型训练,最终选择使用3 000组样本,训练代理模型的精度及有限元计算时长均在可接受范围内。任取3个参数,其样本在参数空间的分布示例如图14所示。优化参数定义完成后,根据优化目标制定需要提取的目标值,具体信息如表3所示。确定优化目标和约束条件后进行样本计算,形成包含输入输出信息的样本记录表单。
创建代理模型前,首先计算参数与目标之间的相关性,用于粗略判断参数对优化目标的影响,相关性信息如图15所示。从图中可以看出,40%负荷24阶转矩谐波与100%负荷48阶径向力的主要参数相关性趋势大多相反,因此在优化方案筛选时,需要在两个目标之间进行均衡。
本文使用克里金代理模型[16],克里金代理模型是一种用于近似复杂系统响应的数学模型,基于克里金插值方法,可以有效地预测未探测区域的响应。由于其基于高斯过程的特性,克里金方法不仅提供预测值,还能给出预测的不确定性,即预测值的方差,这是克里金代理模型的一个重要优势。在模型训练完成后,通过使用独立的测试数据集来评估克里金模型的预测精度,图16图17分别为24阶转矩谐波和48阶径向力的预测值与有限元仿真值对比。从校验结果可以看出,24阶转矩谐波预测值与有限元仿真值吻合程度较高,验证集中样本仿真值与预测值最大偏差为0.15 N·m。而48阶径向力,由于其强非线性以及相对较大的波动区间(2~40 kPa),导致其预测值与有限元仿真值存在一定偏差,尤其是径向力幅值较小时,验证集中样本仿真值与预测最大偏差为2.2 kPa,因此在后续方案筛选时,需要考虑一定的设计余量。
在上述代理模型基础上,使用遗传算法[17-18]开展方案寻优。在本文中,选择100%负荷工况48阶径向力和40%负荷工况24阶转矩谐波作为优化目标。将平均转矩、齿槽转矩、反电势、反电势畸变率作为约束条件,迭代结果如图18所示。每代样本数量为400个,共优化300代,平衡径向力和转矩谐波后,选取的优化方案48阶径向电磁力密度低于4 kPa,降幅达到85%;24阶转矩谐波与原方案相当,低于2 N·m,如图19图20所示。选择优化方案需要在48阶径向力和24阶转矩谐波间进行均衡,本次方案选取主要偏向于降低48阶径向力,因为24阶转矩谐波可以通过谐波注入来降低,而48阶径向力主要依靠电磁拓扑结构优化。
采用有限元方法对优化方案进行验证,优化方案48阶噪声较原方案在低速区(小于5 000 r/min)降低3~5 dB(A),高速区(大于8 000 r/min)降低18 dB(A),如图21所示,参照原方案测试结果,预计100%负荷48阶噪声能够满足目标;40%负荷24阶噪声在低速区与原方案相当,如图22所示。结合偏心工况下和电流谐波激励下噪声计算结果,计划通过优化样机偏心控制和谐波注入解决。
优化样机试制时,对影响定转子偏心的尺寸进行控制,保证定转子偏心量不大于气隙的20%。对优化样机在半消声室进行台架噪声测试,半消声室背景噪声≤25 dB(A),电驱系统输出轴连接负载测功机,测功机控制电机转速以1.67 r/min速率增加。共布置5个传声器,分别布置在电驱系统上、前、后、左、右侧,距离电驱系统外轮廓1 m,指向外轮廓几何中心。100%负荷48阶噪声明显降低,高转速段平均声压级峰值最多降低19 dB(A),如图23所示;低转速段24阶噪声与原方案水平相当,如图24所示;试验结果与仿真预测一致。
针对24阶噪声,对优化样机在4 000 r/min以下进行台架谐波注入标定,注入的谐波电流幅值和相位如图25所示,低转速24阶噪声明显降低,如图26所示,达到开发目标要求。
本文主要对某款电驱系统的噪声开展仿真及优化。根据不同激励贡献分析,发现低转速下转矩谐波对阶次噪声占主要贡献,而高转速下径向电磁力对电机阶次噪声占主要贡献。定转子偏心会产生不平衡磁拉力,电流谐波会增大转矩波动,从而恶化低频段电机阶次噪声。基于代理模型,开展永磁同步电机转矩波动和径向电磁力多目标优化,可对电机阶次噪声产生明显的优化效果。
